Development of Mo-Free Ultra-High Strength 1.6-GPa Bolt with Delayed Fracture Resistance for Multi-Link Type Engine

Mo-free 1.6-GPa bolt was developed for a Variable Compression Turbo (VC-Turbo) engine, which is environment friendly and improves fuel efficiency and output. Mo contributes to the improvement of delayed fracture resistance; therefore, the main objective is to achieve both high strength and delayed fracture resistance. Therefore, Si is added to the developed steel to achieve high strength and delayed fracture resistance. The delayed fracture tests were performed employing the Hc/He method. Hc is the limit of the diffusible hydrogen content without causing a delayed fracture under tightening, and He is the diffusible hydrogen content entering under a hydrogen-charging condition equivalent to the actual environment. The delayed fracture resistance is compared between the developed steel and the SCM440 utilized for 1.2-GPa class bolt as a representative of the current high-strength bolts.

Development of model-based control system for a low pressure loop EGR with a negative pressure control valve

To improve the fuel economy, we developed a turbo-charged spark ignition engine combined with a low pressure loop EGR system. A negative pressure control valve has been applied to achieve high EGR ratio in wide engine operation condition. In this paper, a new developed model-based control system for low pressure loop EGR with a negative pressure control valve will be described.

Low Ash SP/GF-6 Fuel Eco Gasoline Engine Oil

A gasoline particulate filter (GPF) is installed in a passenger vehicle for new exhaust regulation. However, ash in gasoline engine oil has a risk of clogging as well as performance decrease in the GPF. Therefore, new gasoline engine oil whose ash contents decrease to 0.8 mass% was developed in order to avoid the GPF clogging. In addition to this, our developed oil improves fuel efficiency (+0.2% from our SN 0W-16 fuel eco type oil) as well as anti-wear performance for gasoline engine, which resulted in meeting API SP/ILSAC GF-6 0W-16 official certification.

A Study on Developing MPI Hydrogen ICE over 2MPa BMEP for Medium Duty Vehicles

Hydrogen ICE can achieve carbon neutrality and is adaptable to medium and heavy-duty vehicles, for which electricity is not always a viable option. It can also be developed using high-quality conventional diesel/gasoline engine technology. Furthermore, it allows for the conversion of existing engines to hydrogen ICE, making it highly marketable. The reliability and durability of MPI hydrogen ICE is better than that of DI, and MPI has an advantage over DI in terms of cruising range because the low-pressure injection of hydrogen reduces the remaining hydrogen in the tank. Improving MPI output is, however, an important subject, and achieving this requires suppressing abnormal combustion such as pre-ignition. In this study, an inline four-cylinder 5L turbo-charged diesel engine was converted to a hydrogen engine. Hydrogen injectors were installed in the intake ports and spark plugs were installed instead of diesel fuel injectors.

Clarification of Fuel and Oil Flow Behavior Around the Piston Rings of Internal Combustion Engines

The mechanism of lubricant dilution by post injection fuel in a diesel engine was investigated. The operating conditions of the engine were changed, and oil was sampled from each part of the piston and the crankcase, and the dilution ratio was analyzed. Also, photochromism was used to visualize the oil and fuel flow. Dilution ratios obtained from oil sampling and photochromism showed the same tendency.

Development of Resin Water Jacket Case for Traction Inverter Aiming to Downsizing and Light-Weighting

The size and weight of the traction inverter needs to be reduced to ensure a sufficient cruising range of an electric vehicle. To this end, one approach involves changing materials of the inverter case from aluminum to resin. However, the resin in use of inverter case causes technical issues in terms of collision performance, electromagnetic compatibility (EMC), and cooling performance because of the difference in the material properties between the resin and the conventionally used aluminum. By solving the abovementioned issues, a resin water jacket case (hereinafter, resin water jacket) was successfully adopted with inverters designed for next-generation electric powertrain in mass production models for the first time. The resin-based structure had advantages to reduce the weight of the inverter case by ~35% and decrease the number of parts to ~3/5, compared to that for the conventional cases.

Stainless Steel Thermal Spray Coating of Cylinder Bores for VC-Turbo Engine

Nissan’s variable compression turbo (VC-Turbo) engine has a multilink mechanism that continuously adjusts the top and bottom dead centers of the piston to change the compression ratio and achieve both fuel economy and high power performance. Increasing the exhaust gas recirculation (EGR) rate is an effective way to further reduce the fuel consumption, although this increases the exhaust gas condensation in the cylinder bores, causing a more corrosive environment. When the EGR rate is increased in a VC-Turbo engine, the combined effect of piston sliding and exhaust gas condensation at the top dead center accelerates the corrosive wear of the thermal spray coating. Stainless steel coating is used to improve the corrosion resistance, but the adhesion strength between the coating and the cylinder bores is reduced.

Development of JASO GLV-1 0W-8 Low Viscosity Engine Oil for Improving Fuel Efficiency considering Oil Consumption and Engine Wear Performance

Engine oil with viscosity lower than 0W-16 has been needed for improving fuel efficiency in the Japanese market. However, lower viscosity oil generally has negative aspects with regard to oil consumption and anti-wear performance. The technical challenges are to reduce viscosity while keeping anti-wear performance and volatility level the same as 0W-20 oil. They have been solved in developing a new engine oil by focusing on the molybdenum dithiocarbamate friction modifier and base oil properties. This paper describes the new oil that supports good fuel efficiency while reliably maintaining other necessary performance attributes.

The Development of JASO GLV-1 Next Generation Low Viscosity Automotive Gasoline Engine Oils Specification

It is well understood that using lower viscosity engine oils can greatly improve fuel economy [1, 2, 3, 4]. However, it has been impossible to evaluate ultra-low viscosity engine oils (SAE 0W-12 and below) utilizing existing fuel economy test methods. As such, there is no specification for ultra-low viscosity gasoline engine oils [5]. We therefore developed firing and motored fuel economy test methods for ultra-low viscosity oils using engines from Japanese automakers [6, 7, 8]. This was done under the auspices of the JASO Next Generation Engine Oil Task Force (“TF” below), which consists mainly of Japanese automakers and entities working in the petroleum industry. Moreover, the TF used these test methods to develop the JASO GLV-1 specification for next-generation ultra-low viscosity automotive gasoline engine oils such as SAE 0W-8 and 0W-12. In developing the JASO GLV-1 specification, Japanese fuel economy tests and the ILSAC engine tests for evaluating engine reliability were used.

Is the “K Value” of an Engine Truly Fuel Independent?

The octane appetite of an engine is frequently characterised by the so-called K value. It is usually assumed that K is dependent only on the thermodynamic conditions in the engine when knock occurs. In this work we test this hypothesis: further analysis was conducted on experimental results from SAE 2019-01-0035 in which a matrix of fuels was tested in a single cylinder engine. The fuels consisted of a relatively small number of components, thereby simplifying the analysis of the chemical kinetic proprieties. Through dividing the original fuel matrix into subsets, it was possible to explore the variation of K value with fuel properties. It was found that K value tends to increase slightly with RON. The explanation for this finding is that higher RON leads to advanced ignition timing (i.e. closer to MBT conditions) and advanced ignition timing results in faster combustion because of the higher pressures and temperatures reached in the thermodynamic trajectory.

Analysis of CVT Element Vibration by In-Situ Measurement

When the belt contacts a pulley in a pushing belt-type CVT, vibration is generated by frictional force due to rubbing between the individual elements that are components of the belt, which is said to increase wear and noise. The authors speculated that the source of that vibration is misalignment of the secondary pulley and primary pulley V-surfaces. To verify that phenomenon, a newly developed micro data logger was attached to an element of a mass-produced metal pushing V-belt CVT and the acceleration was measured at rotations equal to those at drive (1000 to 2500 r/m). In addition, the results of calculations using a behavior analysis model showed that changes in pulley misalignment influence element vibration, and that the magnitude of the vibration is correlated to the change in the metal pushing V-belt alignment immediately before the element contacts the pulley.

Metal Belt CVT Seizure Monitoring System Using Wear Debris Analysis and Particle Measurement

An apparatus that automatically samples lubricating oil and measures the size distribution of particles in the oil has been developed in order to monitor the state of engines and transmissions in operation. It is a widely known fact that when an engine or transmission seizes or experiences unusual wear, comparatively large pieces of wear debris are released. The goal of the use of the apparatus is to detect these particles of wear debris, stop testing before damage occurs, and clarify the causes. Seizure was, therefore, artificially induced in a transmission, and the wear debris in the oil was closely analyzed following the test. The results showed that when the simulated seizure occurred, large, elongated particles of wear debris were produced. Similar wear debris was observed in oil recovered from the market following the seizure of a component, and at present this is believed to be a type of wear debris characteristic of seizure.

A study of Measurement for Oil Film at the Bearing of the Small End of Diesel Engine Connecting Rod

Downsizing and slowing down of engine speed reduce mechanical losses and improve fuel economy. However, they exacerbate lubrication condition. The oil film thickness of the bearing of the small end of the connecting rod, which was one of the sliding surfaces with the severest lubrication condition in a diesel engine, was measured in this study to clarify the lubrication condition. Optical fibers were embedded in the bearing, and oil film was measured by means of the laser induced fluorescence method. It was found that oil film thickness was affected combustion gas pressure and distortion of the piston pin.

In-cylinder flow design based on the representative scales of turbulence and premixed combustion

Dilution combustion with exhaust gas recirculation (EGR) has been applied for the improvement of thermal efficiency. In order to stabilize the high diluted combustion, it is important to form an appropriate turbulence in the combustion cylinder. Turbulent intensity needs to be strengthened to increase the combustion speed, while too strong turbulence causes ignition instability. In this study, the factor of combustion instability under high diluted conditions was analyzed by using single cylinder engine test, optical engine test and 3D CFD simulation. Finally, methodology of in-cylinder flow design is attempted to build without any function by taking into account the representative scales of turbulence and premixed combustion.

A Study on the Function of Oil Drain Holes in the Oil Ring Groove of a Piston and Their Effect on Oil Consumption

Clarifying the mechanism of oil transporting upward at around an oil ring of a piston is necessary for calculating engine oil consumption. This study aimed to clarify the function of oil drain holes in the oil ring groove of a piston. The effect of the oil drain holes in the groove on oil consumption was investigated. Also the pressure balance around the oil ring was measured. It was found that the drain holes in the groove lowered oil consumption. It was assumed that lower pressure in the groove with the drain holes caused less oil flow into the third land.

Design Methodology for Motor Thermal Management in Vehicle Electrification

In order to improve the accuracy of the coil temperature prediction, detailed fundamental experiments have been conducted on thermal resistances that are caused by the void air gap and contact surfaces. The thermal resistance of the coil around the air gap can be calculated by an air gap distance and air heat conductivity. Contact surface thermal resistance between the core and the housing was constant regardless of the press-fitting state in this experiment. Prediction accuracy of the coil temperature is improved by including the heat resistance characteristics that is obtained by the basic experiment to conjugate heat transfer analysis model.

Attainment of High Thermal Efficiency and Near-zero Emissions by Optimizing Injected Spray Configuration in Direct Injection Hydrogen Engines

The authors have previously proposed a plume ignition and combustion concept (i.e., PCC combustion), in which a hydrogen fuel is directly injected to the combustion chamber in the latter half of compression stroke and forms a richer mixture plume. By combusting the plume, both cooling losses and NOx formation are reduced. In this study, thermal efficiency was substantially improved and NOx formation was reduced with PCC combustion by optimizing such characteristics as direction and diameter of the jets in combination with combustion of lean mixture. Output power declined due to the lean mixture, however, was recovered by supercharging while keeping NOx emissions at the same level. Thermal efficiency was further improved by slightly re-optimizing the jet conditions.

A Study on the Feature of Several Types of Floating Liner Devices for Piston Friction Measurement

The friction reduction of a piston/piston-ring assembly is effective for fuel economy of an engine, and a friction measurement method is required for developing low friction pistons, piston-rings and lubricants. Most suitable method for friction measurement for piston assemblies is “floating liner method”. It has load sensors between a floating cylinder liner and cylinder block, and the sensors can detect friction force acting on the liner. Many apparatuses using floating liner method are developed. They are roughly divided to two categories. In one of them, floating liner is supported by load-washers which axis is set parallel to the center line of the cylinder liner. In another type, floating liner is supported by three-component force sensors installed on the side face of the cylinder. In this paper, five types of floating liner devices were compared.

Life Estimation of Rolling Bearings Based on the Colors on Sliding Surfaces

It is experimentally known that the surface color of bearing balls gradually becomes brown during long term operation of the bearings under appropriate lubrication conditions. That exhibits the possibility of an estimation method for residual life of ball bearings without any abnormal wear on the surfaces by precise color measurements. Therefore, we examined what set colors on bearing balls by surface observation using scanning electron microscopy and subsurface analysis using transmission electron microscopy. Results showed that an amorphous carbon layer had gradually covered ball surfaces during operation of the bearings. The layer not only changed ball color but also made overall ball shapes closer to a complete sphere. The report also introduces a uniquely developed color analyzer which enabled color measurements on metallic surfaces, such as the above-mentioned balls.

Simple Prediction for Fuel Consumption and Cruising Distance of Internal Combustion Engine Vehicles with RFD Method

In order to develop various parts and components of vehicles, understanding the effects of their structures and thermal performance on the fuel consumption and cruising distance is important. However, because of the limited information available to parts suppliers, it is not always easy to predict and study vehicle fuel efficiency and cruising range performance under arbitrary driving conditions. In this study, the authors have developed an RFD (Regression Fuel-consumption Diagram) method to predict the cruising performance of internal-combustion engine vehicles (ICEV) based only on the published information given to suppliers by using standard reference vehicles, which had been regressed and identified for control characteristics and fuel consumption diagrams. As an example of the application of the RFD method to realistic situation, the effects of the driving mode and air-conditioning on the fuel consumption of ICEV are studied.
