“Chamfer Analysis for Smooth Diagonal Shifting by Using ‘Creo-MECHANISM’ Tool”

In current competitive automobile sector, gear shift quality has become significant factor for vehicle evaluation. OEMs are sensibly focusing on improving gear shift quality to meet customer’s expectations. Though there are different gear shifting habits in different drivers, diagonal shifting is the fastest way of shifting gears in manual transmission vehicle. So the components linked with shift system should be designed to facilitate smooth diagonal gear shift pattern. This paper enlightens the process of defining chamfers on internal gear shifting components for smooth diagonal shifting movement of gear shift lever. It is hard to define chamfers by analytical or practical approach. Creo-mechanism is very useful simulation tool which can be used to understand diagonal shift patterns and to define the chamfers.

ORVM Based Cabin Thermal Comfort - A Technological Approach

Enriched ventilation and driver assistance systems which plays vital role in human thermal comfort and safety, are now necessities for the whole automotive sector. For faster cabin thermal comfort, air circulation around occupant’s body reveals higher cabin comfort index. In India natural and forced ventilation system is predominantly used in commercial vehicles as an economical solution for achieving interim cabin comfort over air conditioning system. Presently used forced ventilation system consist of electrically driven blower motor to remove stale air around human body which is adding alternator load and thus affects fuel economy. Remarkably, 22% of such auxiliary electrical load is taken by electrical components from engine generated power. In order to enhance cabin thermal comfort and conceivably reduce power usage, an effective air flow control system is need of hour.

In the modern era of automotive industry, occupant comfort inside the cabin is a basic need and no more a luxury feature. With increase in number of vehicles, the expectations from customers are also changing. One of the major expectations from real world customers is quick cabin cooling thru all seasons, particularly when the vehicle is hot soaked and being used in summer conditions. Occupant thermal comfort inside the vehicle cabin is provisioned by a mobile air conditioning (MAC) system, which operates on a vapor compression-based cycle using a refrigerant. The main components of a direct expansion (DX) based MAC system are, a compressor, condenser, evaporator, and expansion valve. Conditioned air is circulated inside the cabin using a blower, duct system and air vents. The AC condenser is the most critical component in AC circuit as it rejects heat, thereby providing for a cooling effect inside the cabin.

Automotive Crankshaft Development in Austempered Ductile Iron Casting

The automotive industry is facing a challenge as efficiency improvements are required to address the strict emission norms which in turn requires high performance downsized, lightweight IC engines. The increasing demand for lightweight engine needs high strength to weight ratio materials. To meet high strength to weight ratio, castings are preferable. However due to strength limitations for critical crankshaft applications, it forces to use costly forgings such as micro alloyed forging steel and Martensitic (after heat treatment) forging steel. To reduce the cost impact, high strength Austempered Ductile iron (ADI) casting is developed for crankshaft applications to substitute steel forgings. Austempered Ductile Iron is having an excellent mechanical properties due to aus-ferritic structure. The improved properties of developed ADI Crankshaft over steel forged crankshaft offers additional weight advantage.

Development of Mold in Color Plastics to Eliminate Paint without Compromising Aesthetic & Functional Requirements

Vehicle aesthetic appearance is critical factor in the perceived quality of a vehicle. Auto OEM focuses on the improvement of perceived quality. The perceived quality of a vehicle is improved by achieving a superior finish on the visible parts. Plastic parts used in visible areas are painted to achieve a superior finish & aesthetic. However, the painting process is very energy intensive, releases a lot of harmful VOCs into the environment, emits carbon di-oxide into the environment & is a very costly process. Also, painted parts pose a challenge for recycling at the end of life. For painting one square meter area, around 6.5 Kg of co2 is released. Additionally, the painting cost contributes to around 60 % of the part cost. As the emphasis has increased on sustainability & reducing the cost, we took the challenge to develop novel mold in color material to eliminate the painting process without compromising the aesthetic & functional requirements of part.

Characterization of TiN Precipitates and It’s Morphology in Spring Steel for Commercial Vehicle Leaf Spring Suspension

Leaf springs are used for vehicle suspension to support the load. These springs are made of flat sections of spring steel in single or in stack of multiple layers, held together in bracketed assembly. The key characteristics of leaf spring are defined as ability to distribute stresses along its length and transmit a load over the width of the chassis structures. The most common leaf spring steels are carbon steels alloyed with Cr and micro-alloyed with Ti, V and Nb. The specific thermomechanical process and alloying elements result in specific strength and fatigue properties for spring steels. The unique properties which facilitate use of spring steel in leaf spring suspensions are ability to withstand considerable twisting or bending forces without any distortion. The microstructure of these steel determines the performance and reflects the process of steel manufacturing. The performance is mainly determined by evaluating fatigue life durability.

Use of Powder Metallurgy Based Connecting Rod for Diesel Engine Application

The usage of forging a preformed, near net shape, compacted and sintered metal powder has been widely accepted since the eighties and is now one of the mainstays for producing Connecting rods in North America. However, its use in Indian subcontinent is limited as its counterpart i.e. conventional steel forging is still the most dominant. Powder metallurgy route has many advantages like good dimensional accuracy; minimum scattering of weight etc. Despite these advantages, the Powder metallurgy process is still not preferred predominantly due to technical (endurance) and infrastructural limitations. This work envisages combining the benefits of powder metallurgy process with the required mechanical properties viz. tensile and fatigue strength alongside design modifications to meet the requirements of a connecting rod for a 2-cylinder diesel engine. The connecting rods met the fatigue life at the required FOS equaling the performance of a conventionally forged connecting rod.

Effect of Normalizing Heat Treatment on Material and Mechanical Properties of High Strength Steel Tube for Lift axle of Commercial Vehicles

Lift axles of heavy commercial vehicles are deployed to handle increased payload. These axles of Commercial vehicles are made of low alloy carbon steel materials. Lift axles are designed in hollow condition for weight reduction opportunity. Two types of tube materials are used for the manufacturing of lift axles. These are either Cold Drawn Seamless (CDS) tubes or Hot Finished Seamless (HFS) tube material. The vanadium micro-alloyed steel grade, 20MnV6 is an excellent choice for the manufacturing of lift axles. The 20MnV6 has favorable mechanical properties for lift axles and also offers good weldability. However, lift axles made of 20MnV6 when manufactured in hot-finished condition, shows significant scatter in terms of durability performance. This requires further heat treatment of 20MnV6 to be deployed for reducing the scatter in the material properties to reduce scatter in durability performance and thus increasing the reliability of the lift axles.

Hole Expansion Characteristics of Advanced High Strength Steel (AHSS) Grades and Their Effects on Manufacturability in Automotive Industry

Currently, automotive industries are using Advanced High-Strength Steels (AHSS) sheet grades to achieve key requirements like light weighting and improved crash performance. But forming of AHSS grades becomes key challenge due to its lesser ductility and edge fracturing tendency during forming. In general, most of the automotive components undergoes shearing operations like blanking and punching which affects the edge ductility of the steel. AHSS grades possess limited edge ductility compared with conventional steel grades which results in edge fracturing due to tensile strain during stretch flanging operation. Stretch flange-ability is an important formability characteristic, which aids in material selection to avoid edge fracturing of complex shaped parts. Material with better stretch flange-ability possess better edge ductility and hence perform better in stretch flanging of sheet metal.

In current scenario, there is trend to use stainless steels in place of carbon steels and aluminized carbon steels for Exhaust application. In response to changing regulatory requirements and durability performance requirements of exhaust systems, the ferritic stainless steels are proven to be best suited for the purpose. There are multiple ferritic stainless steels available as options for exhaust system. The material in an exhaust system is subject to heat, oxidation, corrosion and condensate. These environment condition demands that exhaust material should possess high temperature corrosion and oxidation resistance along with required mechanical performance such as vibration and thermo-mechanical load cycles. This work is an attempt to develop simulated test methods for corrosion and thermal environment and evaluate performance of commonly used ferritic stainless steels.

Design and Development of Lightweight Pivot Arm Using Austempered Ductile Iron (ADI) for Heavy Commercial Vehicles

In a current competitive automotive market, weight and cost optimization is the need of an hour. Therefore it is important to explore use of alternative material which has less weight, low manufacturing cost and better strength. This paper presents methodology to achieve cost & weight reduction through use of Austempered Ductile Iron (ADI) instead of alloy forging. ADI casting has lower density, physical properties at par with alloy forgings and lower manufacturing cost. Pivot arm is the one of the critical component of twin axle steering system which transfers the hydraulic torque from steering gearbox to second forward axle via linkage system. In order to design lightweight pivot arm, existing chromium alloy steel material is replaced with the Austempered ductile iron (ADI). Pivot arm is designed and validated digitally as well as bench test and results are found to be meeting cost and weight targets.

Small commercial vehicles (SCVs) are the drivers of a major part of India’s indirect economy, providing the most efficient means of transport. With the introduction of BS-VI norms, some major overhauls have been done to the SCV models to meet BS VI norms in challenging timeline for early market entry. This forced to automotive designers towards challenge of cost competitiveness as well as refinement level to survive in this competitive market. This paper explains the systematic approach used to overcome challenges of higher tactile vibrations, higher in-cab noise because of BS VI requirement in 2 cycle engine required for small commercial vehicle. Environmental regulation, operating cost reduction and meeting stringent safety norms are the predominant challenges for the automotive sector today. Automotive OEMs are facing equally aggressive challenges to meet high fuel efficiency, superior performance, low cost and weight with enhanced durability and reliability. One of the key technologies which enable light weighting and cost optimization is the use of fiber reinforced polymer (FRP) composite in automotive chassis systems. FRP composites have high specific strength, corrosion and fatigue resistance with additional advantage of complex near net shape manufacturing and tailor made properties. These advantages makes FRPs an ideal choice for replacing conventional steel chassis automotive components. Continuous Fiber Reinforced Composite Container for N1 Category of Vehicles

The small commercial vehicle business is driven by demand in logistic, last mile transportation and white goods market. And to cater these businesses operational and safety needs, they require closed container on vehicle. As of now, very few OEM’s provide regulatory certified container vehicle because of constrains to meet inertia class of the vehicle. This paper focuses on design of a durable and extremely reliable container, made of the low-cost economy class glass fibre & core material. The present work provides the means to design the composite container for the N1 category of the vehicle. The weight of after-market metal container ranges between 300-350 Kg for this category of vehicle, which affects the overall fuel economy and emission of the vehicle. A detailed CAE analysis is done to design composite container suitable to meet inertia class targets and to achieve weight reduction of 30-40% as compared to metal container.

Cold Idle Gear Rattle in Manual Transmission Passenger Car-Temperature Based Phenomenon

Gear rattle is due to impact noise of unloaded gears in transmission having freedom to move in backlash region. Engine order vibrations in the presence of backlash in meshing pairs induce the problem. It is a system behavior wherein flywheel torsional vibrations, the pre-damper characteristics and transmission drag torque plays a vital role in an engine idle condition (hot & cold). Idle rattle is a severe issue, which is highly noticeable in cold condition or after 1st engine crank. Gear rattling observed in idle condition is idle gear rattle or neutral gear rattle, specifically in cold condition is a “Cold idle rattle” and this is one of the critical noise parameters considered for entire vehicle NVH. Damper mechanism in the clutch, is used to serve better isolation (by reducing the input excitation to transmission parts) of vibrations between engine and transmission their by reducing gear rattle intensity.

Gearbox and driveline durability is always been a sensitive subject from both end user and manufacturer’s point of view. Since powertrain is heart of vehicle, naturally it is expected to long last and perform satisfactorily for the entire vehicle life. Sometimes the driveline aggregates especially gearbox might face some issues because of various factors, but this is distinctively noted by the driver since it is one of the important touch point of the vehicle. The gear slippage is a very typical phenomenon observed in automotive gearbox. The issue of gear slippage is very sensitive because it leads to compromising safety of the driver, also it deteriorates gear shift quality and thereby performance of the vehicle. Generally, gear slippage is not observed during end of line testing or during early kilometers of vehicle. It is observed after some thousand kilometers, that to initially gear slippage is not observed consistently and that’s why it is difficult to identify at early stage.

Analytical Estimation of Clutch Life for Manual Transmission

The clutch is the connecting link between engine and the power train. It connects and disconnects the engine to the gearbox as per the wish of the driver. Clutch has a friction disc which acts like a fuse wire which wears in the process of the connection. This paper tries to calculate the clutch life analytically (In terms of Kms. run by vehicle), of automotive vehicles having manual transmission. As the clutch engages and disengages the engine to the gearbox, during this time due to slippage, energy is dissipated which results in the wear of the clutch disc. It calculates life based on the volumetric wear of the clutch disc and wear allowance available. The work done by other people in this domain include the empirical estimation of clutch life based on the past data, effect of the surface topography on the friction characteristics of the wet clutches, modeling of clutch housing and facing temperature for the estimation of the clutch life of a manual transmission etc.

Aerodynamics performance evaluation of passenger cars is important during early vehicle development phase as it influences fuel economy, vehicle stability and drivability. Usually during initial styling phase, scale model is prepared and tested in wind tunnel to check aerodynamic performance like drag coefficient and these are used to predict aerodynamic performance of full scale model as testing on full scale model is costly and time consuming. To ensure its correctness, it is important to understand difference in physics from scale model to full scale model. In predicting full vehicle aerodynamics performance from scale model assessment; importance of Reynolds number, effect of geometric scaling on flow i.e. flow separation and wake zone change needs to be understood and addressed. This paper discusses about effect of scaling on aerodynamic flow behavior and drag.
