Thermal Management System for Battery Electric Heavy-Duty Trucks

On the path to decarbonizing road transport, electric commercial vehicles will play a significant role. The first applications were directed to the smaller trucks for distribution traffic with relatively moderate driving and range requirements, but meanwhile, the first generation of a complete portfolio of truck sizes is developed and available on the market. In these early applications, many compromises were accepted to overcome component availability, but meanwhile, the supply chain can address the specific needs of electric trucks. With that, the optimization towards higher usability and lower costs can be moved to the next level. Especially for long-haul trucks, efficiency is a driving factor for the total costs of ownership. Besides the propulsion system, all other systems must be optimized for higher efficiency. This includes thermal management since the thermal management components consume energy and have a direct impact on the driving range.

Comparing the NVH behaviour of an innovative steel-wood hybrid battery housing design to an all aluminium design

The production of electric vehicles (EVs) has a significant environmental impact, with up to 50 % of their lifetime greenhouse gas potential attributed to manufacturing processes. The use of sustainable materials in EV design is therefore crucial for reducing their overall carbon footprint. Wood laminates have emerged as a promising alternative due to their renewable nature. Additionally, wood-based materials offer unique damping properties that can contribute to improved Noise, Vibration, and Harshness (NVH) characteristics. In comparison to conventional materials such as aluminum, ply wood structures exhibit beneficial damping properties. The loss factor of plywood structures with a thickness below 20 mm ranges from 0.013 to 0.032. Comparable aluminum structures however exhibit only a fraction of this loss factor with a range between 0.002 and 0.005.

One of the five major performances of vehicles, NVH(Noise, Vibration, Harshness), has recently emerged in electric vehicles, again. And, front loading NVH simulation is essential to respond nimbly to automotive industry these days. However, the two components of the simulation, mathematical sound absorption modeling equation, and the acoustic parameters, the input factor, is requiring improvement because of lack of robustness. In this study, we tried to strengthen, standardize, and refine the connectivity between micro (fine structure) and macro (acoustic parameter-related physical properties) characteristics, and improve the consistency with actual NVH performance. As a porous polymer material, polyurethane foam, which is widely used for the interior and exterior of automobiles, is treated as a target material.

Vibrations constitute a pivotal factor affecting passenger comfort and overall vehicle performance in both Conventional Internal Combustion Engine (ICE) vehicles and Electric Vehicles (EVs). These vibrations emanate from various sources, including vehicle design and construction, road conditions, and driving patterns, thereby leading to passenger discomfort and fatigue. In the pursuit of mitigating these issues, natural fibers, known for their exceptional damping properties, have emerged as innovative materials for integration into the automotive industry. Notably, these natural fiber-based materials offer a cost-effective alternative to traditional materials for vibration reduction. This research focuses on evaluating natural fibers mainly hemp, jute and cotton fibers for their damping characteristics when applied to a steel plate commonly used in the automotive sector.

This paper demonstrates a data-driven methodology for the system-level design of high-power traction motor drives in modern battery electric vehicles. With the immense growth of battery electric vehicles in this transformative decade, the expected time to develop and market these powertrain components is becoming significantly shorter than for internal combustion engines. This rising demand is further complicated due to more stringent cost, efficiency and power density targets set by the U.S. Department of Energy. Hence, a system-level perspective is maintained in this data-driven methodology to identify the design requirements for traction motor drives by relying on a dynamic vehicle simulation toolchain and various drive cycles (e.g., EPA MCT, WLTC, US06, etc.). The proposed data-driven approach can be used across different battery electric vehicle platforms including passenger and commercial types.

These vehicles feature powertrains comprising hydrogen FC stacks and battery packs, offering extended mileage, swift refueling times, and rapid dynamic responses. However, realizing these benefits hinges upon the adoption of a rigorously validated simulation platform capable of accurately forecasting vehicle performance across diverse design configurations and efficient Energy Management Strategies. Our study introduces a comprehensive microcar hybrid prototype model, encompassing all subsystems and auxiliaries.

Electrified vehicles represent mobility’s future, but they impose challenging and diverse requirements like range and performance. To meet these requirements, various components, such as battery cells, electric drives, fuel cells, and hydrogen vessels need to be integrated into a drive and storage system that optimizes the key performance indicators (KPI). However, finding the best combination of components is a multifaceted problem in the early phases of development. Therefore, advanced simulation tools and processes are essential for satisfying the customer´s expectation. EDAG Engineering GmbH has developed a flat storage platform, which is suitable for both, BEV and FCEV. The platform allows for the flexible and modular integration of batteries and hydrogen vessels. However, package space is limited and the impact of the design choices regarding the vehicle’s KPI need to be considered.

The National Highway Traffic Safety Administration (NHTSA) plays a crucial role in guiding the formulation of Corporate Average Fuel Economy (CAFE) standards, and at the forefront of this regulatory process stands Argonne National Laboratory (Argonne). Argonne, a U.S. Department of Energy (DOE) research institution, has developed Autonomie—an advanced and comprehensive full-vehicle simulation tool that has solidified its status as an industry standard for evaluating vehicle performance, energy consumption, and the effectiveness of various technologies. Under the purview of an Inter-Agency Agreement (IAA), the DOE Argonne Site Office (ASO) and Argonne have assumed the responsibility of conducting full-vehicle simulations to support NHTSA's CAFE rulemaking initiatives. This paper introduces an innovative approach that hinges on a large-scale simulation process, encompassing standard regulatory driving cycles tailored to various vehicle classes and spanning diverse timeframes.

Energy management of battery electric vehicle (BEV) is a very important and complex multi-system optimisation problem. The thermal energy management of a BEV plays a crucial role in consistent efficiency and performance of vehicle in all weather conditions. But in order to manage the thermal management, it requires a significant number of temperature sensors throughout the car including high voltage batteries, thus increasing the cost, complexity and weight of the car. Virtual sensors can replace physical sensors with a data-driven, physical relation-driven or machine learning-based prediction approach. This paper presents a framework for the development of a neural network virtual sensor using a thermal system hardware-in-the-loop test rig as the target system. The various neural network topologies, including RNN, LSTM, GRU, and CNN, are evaluated to determine the most effective approach.

Research on Intelligent Shift Strategy for Heavy Vehicles Based on Predictive Information

By installing an automated mechanical transmission (AMT) on heavy-duty vehicles and developing a reasonable shift strategy, it can reduce driver fatigue and eliminate technical differences among drivers, improving vehicle performance. However, after detaching from the experience of good drivers, the current shifting strategy is limited to the vehicle state at the current moment, and cannot make predictive judgment of the road environment ahead, and problems such as cyclic shifting will occur due to insufficient power when driving on the ramp. To improve the adaptability of heavy-duty truck shift strategy to dynamic driving environments, this paper first analyzes the shortcomings of existing traditional heavy-duty truck shift strategies on slopes, and develops a comprehensive performance shift strategy incorporating slope factors. Based on this, forward-looking information is introduced to propose a predictive intelligent shift strategy that balances power and economy.

The study emphasizes transitioning school buses from diesel to electric to mitigate their environmental impact, addressing challenges like limited driving range through predictive models. This research introduces a comprehensive control-oriented model for estimating auxiliary loads in electric school buses. It begins by developing a transient thermal model capturing cabin behavior, divided into passenger and driver zones. Integrated with a control-oriented HVAC model, it estimates heating and cooling loads for desired cabin temperatures under various conditions. Real-world operational data from school bus specifications enhance the model’s practicality. The models are calibrated using experimental cabin-HVAC data, resulting in a remarkable overall Root Mean Square Error (RMSE) of 2.35°C and 1.88°C between experimental and simulated cabin temperatures.

Modelling and Analysis of a Cooperative Adaptive Cruise Control (CACC) Algorithm for Fuel Economy

Connectivity in ground vehicles allows vehicles to share crucial vehicle data, such as vehicle acceleration and speed, with each other. Using sensors such as radars and lidars, on the other hand, the intravehicular distance between a leader vehicle and a host vehicle can be detected. Cooperative Adaptive Cruise Control (CACC) builds upon ground vehicle connectivity and sensor information to form convoys with automated car following. CACC can also be used to improve fuel economy and mobility performance of vehicles in the said convoy. In this paper, a CACC system is presented, where the acceleration of the lead vehicle is used in the calculation of desired vehicle speed. In addition to the smooth car following abilities, the proposed CACC also has the capability to calculate a speed profile for the ego vehicle that is fuel efficient, making it an Ecological CACC (Eco-CACC) model.

Developing a dynamic test protocol for the updated IIHS deformable barrier

The Insurance Institute for Highway Safety (IIHS) introduced its updated side-impact ratings test in 2020 to address the nearly 5,000 fatalities occurring annually on U.S. roads in side crashes. Research for the updated test indicated the most promising avenue to address the remaining real-world injuries was a higher severity vehicle-to-vehicle test using a striking barrier that represents a sport utility vehicle. A multi-stiffness aluminum honeycomb barrier was developed to match these conditions. The complexity of a multi-stiffness barrier design warranted research into developing a new dynamic certification procedure. A dynamic test procedure was created to ensure product consistency. The current study outlines the process to develop a dynamic barrier certification protocol. The final configuration includes a rigid inverted T-shaped fixture mounted to a load cell wall. This fixture is impacted by the updated IIHS moving deformable barrier at 30 km/h.

Even if an optimal design is produced in the mid-to-late stages of development, when the maturity of development is increasing, it is already difficult to accept the proposal between the organizations and functions. In case the optimal proposal is made with a small amount of information in the preceding stage, it will be helpful for mutual decision-making. In addition, if all members have a system and development environment that enables access and utilization of necessary data in a timely manner, it is possible to produce quick results through collaboration. To implement such a system and development environment, “digital modeling" of tangible and intangible assets will be essential and to implement an "integrated IT environment" that can access and utilize digital models. Until now, Hyundai Motor Company has not yet fully established a digital development environment that all researchers can simultaneously utilize during the concept development stage.

The existing metrics for lateral motion hazard by Neukum [13] and Amberkar [17] have been developed and correlated to driver behavior against disturbances on straight line driving on a dry surface, but do not cover low-mu surfaces and dynamic driving scenarios which include both linear and nonlinear region of vehicle operation. As a result, an improved methodology for evaluating vehicle yaw dynamics is needed for safety analysis. Vehicle yaw dynamics safety analysis is a methodical evaluation of the overall vehicle controllability with respect to its yaw motion and change of handling characteristic.

Fuzz testing is a dynamic software testing technique that involves the barrage of unexpected and invalid inputs to uncover vulnerabilities and erratic behavior. This paper presents the implementation of fuzz testing methodologies on the UDS layer, revealing the potential vulnerabilities that could be exploited by malicious entities. By employing both open-source and commercial fuzzing tools and techniques, this paper simulates real-world scenarios to assess the UDS layer’s resilience against anomalous data inputs.

The modern automotive industry field is in the middle of a major transformation of the Electric/Electronics (E/E) system design, to meet the future mobility trends driven by Autonomy, Electrification and expanded Connectivity. For these reasons, the ongoing industry trend is to move to more centralized E/E architectures by combining and integrating sub-systems and controllers, from either a functional domain standpoint (horizontal integration, or “cross-domain controllers”) or a geographical zone standpoint (vertical integration, or “central brain with zones”), with the objective to optimize cost, weight, power distribution, provide enhanced security and versatility. This is because electrification, autonomy and connectivity features are significantly increasing the demand for data processing bandwidth, network throughput, intelligent power distribution and wiring harness capabilities for additional sensors/actuators.
