Optimization of a Sliding Rotary Vane Pump for Heavy Duty Internal Combustion Engine cooling

The benefits introduced by the replacement of conventional centrifugal pumps with volumetric machines for Internal Combustion Engines (ICEs) cooling were experimentally and theoretically proven in literature. In particular, Sliding Rotary Vane Pumps (SVRPs) ensure to achieve an interesting reduction of ICEs fuel consumption and CO2 emissions. Despite volumetric pumps are a reference technology for ICE lubrication oil circuits, the application in ICE cooling systems still not represent a ready-to-market solution. Particularly challenging is the case of Heavy-Duty ICE due to the wide operating range the pump covers in terms of flow rate delivered. Generally, SVRPs are designed to operate at high speeds to reduce machine dimensions and, consequently, the weight. Nevertheless, speed increase could lead to a severe penalization of pump performance since the growth of the friction losses.

Investigation of Different Cathode Path Topologies for Water Recovery in a Heavy-Duty Polymer Electrolyte Membrane Fuel Cell Vehicle

Heavy-duty vehicles equipped with polymer electrolyte membrane fuel cells (PEM-FC) are an environmentally friendly alternative to vehicles powered by internal combustion engines. A major challenge for heavy-duty fuel cell vehicles is the potential cooling deficit under high load conditions at high ambient temperatures. To solve this problem, a spray cooling system can be utilized, in which liquid water is sprayed on the main cooler at the front end of the vehicle. The evaporation of the sprayed liquid water results in an increased cooling power. In this paper, the recovery of liquid water within the cathode loop of a mobile PEM-FC system is presented and discussed. For this purpose, three different topologies of the cathode subsystem of the PEM-FC are investigated for recovering liquid water directly from the fuel cell exhaust gas. To obtain liquid water, vapor in the exhaust gas is cooled below the saturation temperature in an additional heat exchanger.

Maximum Pulling Force Calculation of Permanent Magnet Tractor Motors in Electric Vehicle Applications

In electric vehicle applications, the majority of the traction motors can be categorized as Permanent Magnet (PM) motors due to their outstanding performance. As indicated in the name, there are strong permanent magnets used inside the rotor of the motor, which interacts with the stator and causes strong magnetic pulling force during the assembly process. How to estimate this magnetic pulling force can be critical for manufacturing safety and efficiency. In this paper, a full 3D magnetostatic model has been proposed to calculate the baseline force using a dummy non-slotted cylinder stator and a simplified rotor for less meshing elements. Then, the full 360 deg model is simplified to a half-pole model based on motor symmetry to save the simulation time from 2 days to 2 hours. A rotor position sweep was conducted to find the maximum pulling force position. The result shows that the max pulling force happens when the rotor is 1% overlapping with the stator core.

Efficient Fatigue Performance Dominated Optimization Method for Heavy-Duty Vehicle Suspension Brackets under Proving Ground Load

Lightweight design is a key factor in general engineering design practice, however, it often conflicts with fatigue durability. This paper presents a way for improving the effectiveness of fatigue performance dominated optimization, demonstrated through a case study on suspension brackets for heavy-duty vehicles. This case study is based on random load data collected from fatigue durability tests in proving grounds, and fatigue failures of the heavy-duty vehicle suspension brackets were observed and recorded during the tests. Multi-objective fatigue optimization was introduced by employing multiaxial time-domain fatigue analysis under random loads combined with the non-dominated sorting genetic algorithm II with archives.

Analysis of Loads Applied to Wheels of Heavy Vehicles and Study on Loosening of Hub Bolts and Nuts

Heavy vehicles such as construction machinery generally require a large traction force. For this reason, axle components are equipped with a final reduction gear to provide a structure that can generate a large traction force. Basic analysis of vertical load, horizontal load (traction force), centrifugal force, and torsional torque applied to the wheels of heavy vehicles such as construction machinery and industrial vehicles, as well as actual working load analysis during actual operations, were conducted and compiled into a load analysis diagram. The loosening tendency of wheel bolts and nuts that fasten the wheel under actual working load was measured, and the loosening analysis method was presented. The causes of wheel fall-off accidents in heavy trucks, which have recently become a problem, were examined. Wheel bolts are generally tightened by the calibrated wrench method using a torque wrench.

Combination of Dissimilar Overlay Materials for Engine Bearing Life Extension

Nowadays, Bismuth (Bi) is being applied as an overlay material for engine bearings instead of Lead (Pb) which is an environmentally harmful material. Bi overlay has already been a solid performer in some automotive engine sectors due to its superior load carrying capacity and good robustness characteristic which are necessary to maintain its longevity during the lifetime of engines. The replacement is also seen on relatively larger size engines, such as Trucks and Off-highway heavy duty applications. Basically, these applications require higher power output than passenger cars, and the expected component lifecycle becomes longer. Though Bi has similar material characteristic to traditional Pb, it becomes challenging for the material alone to satisfy these requirements. Polymer overlay is known for its superior anti-wear performance and longer lifetime due to less adhesion against a steel counterpart than metallic materials (included Bi).

Simulation of Crush Behavior and Energy Absorption of Vehicle Li-Ion Battery Module with Prismatic Cells

Lithium-ion batteries serve as the main power source for contemporary electric vehicles. Safeguarding these batteries against damage is paramount, as it can trigger accelerated performance deterioration, potential fire hazards, environmental threats, and more. This study explores damage progression of a commercial vehicle lithium-ion battery module containing prismatic cells under indentation crush loading. We employed computational simulations of mechanical loading tests to investigate this behavior. Physical tests involved subjecting modules to low-speed (0.05 m/s) indentations using a V-shaped stainless-steel wedge, under six unique loading conditions. During the tests, force, and voltage change with wedge displacement were monitored. Utilizing experimental insights, we constructed a finite element model, which included key components of the battery module, such as the prismatic cells, steel frames, and various plastic parts.

FRP Composite Battery Carriers for Commercial Vehicles

The current battery carrier for commercial vehicles is made of steel and is designed to hold two batteries weighing approximately 80 kg to 100 kg. However, this battery carrier faces several issues including corrosion, chemical reactivity, high maintenance requirements and its heavy weight. To tackle these challenges, a fiber-reinforced composite battery carrier is designed and developed specifically for commercial vehicles. The objective is to identify a solution that can meet the performance requirements of both static and dynamic loading, thereby reducing the overall weight. The proposed composite battery carrier offers a lightweight design, requires minimal maintenance, possesses high tensile strength and stiffness and is corrosion and chemical resistant. Furthermore, it provides the flexibility to integrate battery cover locking arrangements for added convenience and security.

Lightweight Composite Rear Under Run Protection Device (RUPD) for ILCV & MHCV Trucks

As the automotive industry focuses on fuel-efficient and eco-friendly vehicles along with reducing the carbon footprint, weight reduction becomes essential. Composite materials offer several advantages over metals, including lighter weight, corrosion resistance, low maintenance, longer lifespan, and the ability to customize their strength and stiffness according to specific loading requirements. This paper describes the design and development of the Rear Under Run Protection Device (RUPD) using composite materials. RUPD is designed to prevent rear under-running of passenger vehicles by heavy-duty trucks in the event of a crash. The structural strength and integrity of RUPD assembly are evaluated by applying loads and constraints in accordance with IS 14812:2005. The design objective was to reduce weight while maintaining a balance between strength, stiffness, weight, manufacturability, and cost.

This has led to continued interest in advanced molding processes and holistic design to enable polymer materials for demanding structural applications such as pickup truck beds. In addition to performance, it is necessary to continue to improve styling, functionality, quality, and sustainability to exceed customer expectations in a competitive market. To support development of a lightweight truck bed design, a cross-functional team objectively explored the latest materials and manufacturing technologies relevant to this application. In Phase 1 of this work, the team considered a variety of alternatives for each functional area of the bed, including thermoplastic and thermoset materials with a range of processing technologies.

This paper investigates the tire-road interaction for tires equipped with two different solid rubber material definitions within a Finite Element Analysis virtual environment, ESI PAMCRASH. A Mixed Service Drive truck tire sized 315/80R22.5 is designed with two different solid rubber material definitions: a legacy hyperelastic solid Mooney-Rivlin material definition and an Ogden hyperelastic solid material definition. The popular Mooney-Rivlin is a material definition for solid rubber simulation that is not built with element elimination and is not easily applicable to thermal applications. The Ogden hyperelastic material definition for rubber simulations allows for element destruction. Therefore, it is of interest and more suited for designing a tire model with wear and thermal capabilities.

Design Optimization and Methodology for Safe Wheel End Joint

Threaded joints are considered the most basic of components. Although in use for over a century, significant problems still exist with their usage. Wheel bolt loosening in overloaded segments such as HD tippers and high-speed intercity buses poses a safety challenge for drivers, passengers, and pedestrians. Wheel nut loosening is a notable cause of service, fretting, and cracks in the mating components; contributing a significant chunk of warranty cost to the company. The need of the hour is to reinforce these joints while keeping resources at bay. This paper establishes a methodology for the evaluation and design of a safe wheel bolt joint interface including key parameters such as embedding, axial forces, and shear forces. It is necessary to obtain the minimum preload requirement for a wheel bolt joint to hold the clamped surfaces intact, which if not maintained otherwise would cause relative movement, play, shear load onto the bolt, and eventually failure.

Wheel Hub Cracks of Heavy-Duty Vehicles due to Drum Brake Shoe-Lining Wear, Friction, and Self-Lock

Wheel hubs with drum brakes of heavy-duty vehicles rarely broke, but some suddenly cracked in the 2000s. The cause of damage was said to be a lack of hub strength. However, the case was suspicious because the hubs were produced according to the design guidelines by the JSAE. In the 1990s, brake shoe-lining materials were changed from asbestos to non-asbestos for people’s health. The brake squeal and abnormal self-lock frequently occurred because of the increased friction coefficient between drum and shoe lining in the case of the leading–trailing type. The mechanical friction coefficient changes with the material and the contact angle, which varies with the wear of shoe lining and the drum temperature. In the previous report, the deformation of the wheel hub under the abnormal self-lock was verified by observing the change of hub attitude in model test equipment.

In addition, the automobile industry significantly contributes to human mobility and is essential to India’s economic expansion. There are numerous research strategies available to improve the bus body building industries. Several investigative approaches for enhancing bus body building industries are available. However, several of these studies merely look at it from the perspective of shop floor activity. Accordingly, when it comes to the execution of process design approaches, there is little practical evidence for accepting Gemba kaizen’s attitude. Hence, the purpose of this article is to present a continuous improvement redesign framework tailored to a specific bus body building industrial sector. The proposed model is structured after a critical examination of Gemba and Kaizen.

Analyzing Mechanical Behaviour of Aluminium Alloy Composites Reinforced with Ceramics

Aluminium composites are remarkably used in automotive, aerospace, and agricultural sectors because of their lightweight with definable mechanical properties. The stir casting route was followed to fabricate cylindrical samples with base aluminium alloy LM4, LM4/SiC, LM4/Al2O3, and LM4/SiC/Al2O3. The tensile strength, compressive strength, hardness, and micro-structural analysis were performed on samples and Finite element analysis (FEA) was adopted to predict the failure modes of composites. The composites experimental results were found to be in line with the FEA results, however, the LM4/SiC/Al2O3 revealed better results on the mechanical properties when compared with other composite configurations. The mechanical properties improvement like hardness 5%-11%, tensile strength 10.26%-20.67%, compressive strength 15.19% - 32.58% and 71.52 - 82.1% reduction in dimension have been achieved in LM4/SiC/Al2O3 composite comparing to base metal.

As a national pilot city of intelligent construction, Shenyang needs effective policy system support for the development of intelligent construction. Quantitative research of policy text can provide a decision-making basis and path optimization suggestions for formulating and improving intelligent construction incentive policies (ICIP) in Shenyang. This study uses text mining and the Policy Modeling Consistency index (PMC index) model to construct an intelligent construction policy index system. Then it combines the PMC index and PMC surface to evaluate and analyze the text of ICIP in Shenyang quantitatively. The results show that there is still room for improvement in the ICIP in Shenyang.

Application of Desirability Approach to Determine Optimal Turning Parameters

Aluminum alloys are employed in agricultural equipment, aerospace sectors, medical instruments, machinery, automobiles, etc. due to their physical and mechanical characteristics. The geometrical shape and size of the parts are modified in turning operation by using a single-point cutting tool. A356 aluminum alloy is widely used in various engineering sectors, hence there is a necessity to produce A-356 components with quality. The inappropriate cutting parameters used in turning operation entail high production costs and reduce tool life. Box–Behnken design (BBD) based on response surface methodology (RSM) was used to design the experiments such that the experiment trials were conducted by varying cutting parameters like N-spindle speed (rpm), f-feed rate (mm/rev), and d-depth of cut (mm). The multi-objective responses, such as surface roughness (SR) and metal removal rate (MRR) were analyzed with the desirability method.

Virtual Prediction of Tractor Front Axle Load and Fatigue Life in Front Loader Application and Validating with Field Measurements

When a specialty tractor is operated by mounting the front loader or backhoes, the loads are distributed proportionately to the front and rear axles. The maximum load and fatigue life were identified as the main parameters in predicting fatigue failure. This paper mainly focuses on predicting front axle loads and fatigue life in front loader applications. To design a new front axle for the loader application, an existing front axle assembly that was designed for orchard, sprayer, and small farm application is selected for study and to extend it for front loader application with minimal design modifications. The major challenge is to estimate the dynamic loads coming to the front axle due to the front loader application and validate it for a different set of load cases as per the design verification plan. Hence a methodology was framed to estimate the actual loads using MBD, validate with field measurements, and verify the new front axle design using those loads in FEA.

Tractors primarily serve agricultural functions but are also employed in various other applications such as loading, construction, and hauling. Tractors comprise several key assembly, including the engine, transmission, front hood assembly, and skid, among others. The hood is a critical assembly of the tractor, enclosing the engine and its associated parts. It is constructed from sheet metal with a 'Class A' surface finish for aesthetic purposes. The Hood is locked using latch mechanism mounted on the tractor chassis. The primary function of the hood is to facilitate the opening and closing of the hood assembly during servicing, and it often undergoes rough handling. Therefore, it becomes imperative to validate the durability of the hood assembly to ensure it can withstand the real-world conditions it encounters during these operations.
