Thermal Management System for Battery Electric Heavy-Duty Trucks

On the path to decarbonizing road transport, electric commercial vehicles will play a significant role. The first applications were directed to the smaller trucks for distribution traffic with relatively moderate driving and range requirements, but meanwhile, the first generation of a complete portfolio of truck sizes is developed and available on the market. In these early applications, many compromises were accepted to overcome component availability, but meanwhile, the supply chain can address the specific needs of electric trucks. With that, the optimization towards higher usability and lower costs can be moved to the next level. Especially for long-haul trucks, efficiency is a driving factor for the total costs of ownership. Besides the propulsion system, all other systems must be optimized for higher efficiency. This includes thermal management since the thermal management components consume energy and have a direct impact on the driving range.

Reducing CO2 emissions in on-the-road transport is important to limit global warming and follow a green transition towards net zero Carbon by 2050. In a long-term scenario, electrification will be the future of transportation. However, in the mid-term, the priority should be given more strongly to other technological alternatives (e.g., decarbonization of the electrical energy and battery recharging time). In the short- to mid-term, the technological and environmental reinforcement of ICEs could participate in the effort of decarbonization, also matching the need to reduce harmful pollutant emissions, mainly during traveling in urban areas. Engine thermal management represents a viable solution considering its potential benefits and limited implementation costs compared to other technologies. A variable flow coolant pump actuated independently from the crankshaft represents the critical component of a thermal management system.

For battery-electric vehicles (BEVs), the climate control and the driving range are crucial criteria in the ongoing electrification of automobiles in Europe towards the targeted carbon neutrality of the automotive industry. The thermal management system makes an important contribution to the energy efficiency and the cabin comfort of the vehicle. In addition to the system architecture, the refrigerant is crucial to achieve high cooling and heating performance while maintaining high efficiency and thus low energy consumption. Due to the high efficiency requirements for the vehicle, future system architectures will largely be heat pump systems. The alternative refrigerant R-474A based on the molecule R-1132(E) achieved top performance for both parameters in various system and vehicle tests.

In contrast to refrigeration circuits in internal combustion engine vehicles (ICEVs) mainly used for cabin cooling, in electric vehicles (EVs) additional functions need to be taken into consideration, e.g., cabin heating, which in ICEVs is realized by the combustion engine’s waste heat, conditioning of the electric battery and drive train components. Additionally, each of these functions demands a different temperature level. Therefore, requirements towards the thermal management in EVs are more challenging. In modern EVs most of these functions are realized by direct refrigerant circuits, which are optimal in terms of efficiency and response time, however, result in greater complexity and different architectures for almost every vehicle model. In addition, the vast majority of EVs worldwide use chemical refrigerants that contain PFAS, e.g. R1234yf, which are known to be persistent and harmful for human health and environment.

A Finite-Element-Simulation Workflow to Investigate the Aero- and Vibro-Acoustic Signature of an Enclosed Centrifugal Fan

Centrifugal fans are applied in many industrial and civil applications, such as manufacturing processes and building HVAC systems. They can also be found in automotive applications. Noise-reduction mea- sures for centrifugal fans are often challenging to establish, as acous- tic performance may be considered a tertiary purchase criterion after energetic efficiency and price. Nonetheless, their versatile application raises the demand for noise control. In a low-Mach-number centrifugal fan, acoustic waves are predominantly excited by aerodynamic fluctu- ations in the flow field and transmit to the exterior via the housing and duct walls. The scientific literature documents numerous mech- anisms that cause flow-induced sound generation, even though only some are considered well-understood. Numerical simulation methods are widely used to gather spatially high-resolved insights into physical fields.

A methodology to develop and validate a 75-kWh battery pack model with its cooling system under a real driving cycle.

A major issue of battery electric vehicles (BEV) is optimizing driving range and energy consumption. Under actual driving, transient thermal and electrical performance changes could deteriorate the battery cells and pack. These performances can be investigated and controlled efficiently with a thermal management system (TMS) via model-based development. A complete battery pack contains multiple cells, bricks, and modules with numerous coolant pipes and flow channels. However, such an early modeling stage requires detailed cell geometry and specifications to estimate the thermal and electrochemical energies of the cell, module, and pack. To capture the dynamic performance changes of the LIB pack under real driving cycles, the thermal energy flow between the pack and its TMS must be well predicted. This study presents a BTMS model development and validation method for a 75-kWh battery pack used in mass-production, mid-size battery SUV under WLTC.

Acoustic VS reliability. Case study of automotive components undergoing vibration endurance tests

During design development phases, automotive components undergo a strict validation process aiming to demonstrate requested levels of performance and durability. In some cases, specific developments encounter a major blocking point : decoupling systems responsible for optimal acoustic performances. On the one hand, damping rubbers need to be soft to comply with noise, vibration & harshness criteria. However, softness would provoke such high amplitudes during vibration endurance tests that components would suffer from failures. On the other hand, stiffer rubbers, designed for durability purposes, would fail to meet noise compliance. The rubber design development goes through a double-faced dilemma : design with acceptable trade-off between NVH and durability, and efficient ways to develop compliant designs. This paper illustrates two case studies where different methodologies are applied to validate decoupling systems from both acoustic and reliability perspectives.

Structural Dynamic Modelling of HVAC Systems

The structure-, fluid- and air-borne excitation generated by HVAC compressors can lead to annoying noise and low frequency vibrations in the passenger compartment. These noises and vibrations are of great interest in order to maintain high passenger comfort of EV vehicles. The main objective of this paper is to develop a numerical model of the HVAC system and to simulate the structure-borne sound transmission from the compressor through the HVAC hoses to the vehicle in a frequency range up to 1 kHz. An existing automotive HVAC system was fully replicated in the laboratory. Vibration levels were measured on the compressor and on the car body side of the hoses under different operational conditions. Additional measurements were carried out using external excitation of the compressor in order to distinguish between structure- and fluid-borne transmission. The hoses were experimentally characterised with regard to their structure-borne sound transmission characteristics.

Hybrid Cooling System for Thermal Management in Electric Aerial Vehicles

Continuous improvements and innovations towards sustainability in the aviation industry has brought interest in electrified aviation. Electric aircrafts have short missions in which the temporal variability of thermal loads are high. Lithium-ion (Li-ion) batteries have emerged as prominent power source candidate for electric aircrafts and Urban Air Mobility (UAM). UAMs and Electric aircrafts have large battery packs with battery capacity ranging in hundreds or thousands of kWh. If the battery is exposed to temperatures outside the optimum range, the life and the performance of the battery reduces drastically. Hence, it is crucial to have a Thermal Management System (TMS) which would reduce the heat load on battery in addition to cabin, and machinery thermal loads. Thermal management can be done through active or passive cooling. Adding a passive cooling system like Phase Change Material (PCM) to the TMS reduces the design maximum thermal loads.

Thermal Analysis of Prismatic Core Sandwich Structural Panel for Hypersonic Application

Hypersonic flight vehicles have potential applications in strategic defence, space missions, and future civilian high-speed transportation systems. However, structural integration has significant challenges due to extreme aero-thermo-mechanical coupled effects. Scramjet-powered air-breathing hypersonic vehicles experience extreme heat loads induced by combustion, shock waves and viscous heat dissipation. An active cooling thermal protection system for scramjet applications has the highest potential for thermal load management, especially for long-duration flights, considering the weight penalty associated with the heavier passive thermal insulation structures. We consider the case of active cooling of scramjet engine structural walls with endothermic hydrocarbon fuel. We have developed a semi-analytical quasi-2D heat transfer model considering a prismatic core single cooling channel segment as a representative volume element (RVE) to analyse larger-scale problems.

The Effect of Excessive Thermo-Mechanical Stress on the Performance of High-Pressure Hose Assemblies used under Flexing Motion

A typical high-pressure hose assembly consists of hose made with synthetic polymer braids and Teflon tube crimped with metallic fittings. These hose assemblies are mainly used for aircraft landing gear application considering its high-pressure sustenance and better flexibility. The proposed study investigates the effect of thermo-mechanical stress generated due to cyclic soaking and flexibility testing at thermostatic subzero (-65°F) and high temperature (+275°F) on performance of high-pressure hose assembly. This effect is further studied through hose tear-down which was envisioned to investigate the hose layer degradation and focused on changes in inner PTFE tube, which ultimately leads to product performance issues. With the trend of electrification and connectivity, more electrified parts and more integrated chips are being applied. Consequently, potential problems based on electro-magnetic could occur more easily, and interest on EMC performance has been rising according to the degree of electrification. In this paper, one of the most severe systems, cooling fan motor in terms of EMI, is analyzed and improvement methods are suggested for each type of cooling fan. Additionally, an optimized configuration of improvement method for EMC has been derived through analysis and study. Finally, verification and validation are implemented at the system and vehicle levels.

A Dynamic Model for the Rolling Resistance Considering Thermal States and Conditions

Planning for charging in transport missions is vital when commercial long-haul vehicles are to be electrified. In this planning, accurate range prediction is essential so the trucks reach their destinations as planned. The rolling resistance significantly influences truck energy consumption, often considered a simple constant or a function of vehicle speed only. This is, however, a gross simplification, especially as the tire temperature has a significant impact. At 80 km/h, a cold tire can have three times higher rolling resistance than a warm tire. A temperature-dependent rolling resistance model is proposed. The model is based on thermal networks for the temperature at four places around the tire. The model is tuned and validated using rolling resistance, tire shoulder, and tire apex temperature measurements with a truck in a climate wind tunnel with ambient temperatures ranging from -30 to 25 °C at an 80 km/h constant speed.

Unlike conventional heat shrink tubes or enclosure systems which only seals wires and splices on the outside, a novel Acrylate based sealing technology developed and introduced by Eurotech is a low viscosity fluid formulated to be applied to the splices either in liquid droplets or by dipping, utilizes fast capillary-wicking action and quick self-cure inside the wires to form a robust, cost effective, flexible, impenetrable seal to prevent moisture damage of wire harnesses and associated electrical components. This technology is an enabler of new wire harness architectures currently limited by the shortcomings of conventional sealing products such as heat shrink tubes which come up short when the splice configurations or geometries become too complex or difficult for sealing from the outside.

In 2022 in the UK, the transport sector was the largest single contributing sector to greenhouse gas emissions, responsible 34% of all territorial carbon dioxide emissions [1]. In the UK there is growing uptake in zero emission powertrain technologies, with the most promising variants based on battery electric or hydrogen fuel cell electric configurations. Given the limited number of fuel cell electric buses currently in operation in Europe, vehicle models and simulations are one of the few methods available to estimate energy consumption and provide the necessary increased confidence in operating range. This paper investigates the impact of route characteristics, thermal demand and coefficient of performance of different heat source configurations on the operational energy consumption of fuel cell electric buses. Using a MATLAB/Simulink model, the total energy demand of a vehicle operating in different route/elevation profiles is considered.

In recent years, the burgeoning applications of hydrogen fuel cells have ignited a growing trend in their integration within the transportation sector, with a particular focus on their potential use in multi-rotor drones. The heightened mass-based energy density of fuel cells positions them as promising alternatives to current lithium battery-powered drones, especially as the demand for extended flight durations increases. This article undertakes a comprehensive exploration, comparing the performance of lithium batteries against air-cooled fuel cells, specifically within the context of multi-rotor drones with a 3.5kW power requirement. The study reveals that, for the specified power demand, air-cooled fuel cells outperform lithium batteries, establishing them as a more efficient solution.

Cool System, Lasting Power - an Outstanding E-Powertrain Meets MX Dirt Track

The powertrain electrification is currently not only taking place in public road mobility vehicles, but is also making its way to the racetrack, where it’s driving innovation for developments that will later be used in series production vehicles. The current development focus for electric vehicles is the balance between driving power, range and weight, which is given even greater weighting in racing. To redefine the current limits, IAV developed a complete e-powertrain for a racing MX motorcycle and integrated it into a real drivable demonstrator bike. The unique selling point is the innovative direct phase-change cooling (PCC) of the three-phase e-motor and its power electronics, which enables significantly increased continuous power (Pe = 40 kW from 7,000 rpm to 9,000 rpm) without thermal power reduction. The drive unit is powered by a replaceable Lithium-Ion round cell battery (Ubat,max = 370V) with an energy storage capacity of Ebat = 5 kWh.

Performance Comparison between Different Battery Architectures with Cell-to-Cell Variations

A 300 mile-range automotive battery pack is comprised of many individual cells connected in series/parallel to make up the required voltage, energy, and power. The cell groupings can take the form of parallel strings of series cell groups (S-P), series string of parallel cell groups (P-S), or a hybrid of the two. Though the different battery configurations deliver identical output voltage and energy, they exhibit varying cell level behaviors due to differing electrical structure, particularly when cell imbalance occurs. In this work, we explore the relative merits of various cell grouping configurations using a model-based approach. The emphasis of the study is to evaluate the impact of electrical variation between cell-to-cell, originating from cell manufacturing process variation, battery assembly (laser tab bonding) process variation or from normal operation, on the performance of the battery pack. A first-order equivalent circuit model is used to represent a lithium-ion cell.

Modeling of Vent Gas Composition during Battery Thermal Runaway

The growing global adoption of electric vehicles (EVs) emphasizes the pressing need for a comprehensive understanding of thermal runaway in lithium-ion batteries. Prevention of the onset of thermal runaway and its subsequent propagation throughout the entire battery pack is one of the pressing challenges of lithium-ion batteries. In addition to generating excess heat, thermal runaway of batteries also releases hazardous flammable gases, posing risks of external combustion and fires. Most existing thermal runaway models in literature primarily focus on predicting heat release or the total amount of vent gas. In this study, we present a model capable of predicting both heat release and the transient composition of emitted gases, including CO, H2, CO2, and hydrocarbons, during thermal runaway events. We calibrated the model using experimental data obtained from an 18650 cell from the literature, ensuring the accuracy of reaction parameters.

Design and Optimization of a Centrifugal Compressor-Based Air Management System for HD Fuel Cell Applications

Fuel cell electric vehicles offer an attractive option for decarbonizing long-haul on-road transport. However, there are still several barriers to widespread adoption of hydrogen-fueled fuel cells for this application including system durability and total cost of ownership compared to traditional diesel engines. A primary contributor to fuel cell system costs and maintenance requirements is the air management system. It is common for heavy duty fuel cell electric vehicles to use light-duty automotive air management components which are ill-suited for the requirements of larger, long-haul vehicles. This study focuses on the development of a durable and efficient air management system for heavy duty vehicle applications as part of a cooperative research project funded by the Department of Energy’s Hydrogen and Fuel Cell Technologies Office1.
