Whirl Analysis of an Overhung Disk Shaft System Mounted on Non-rigid Bearings

Eigenvalues of a simple rotating flexible disk-shaft system are obtained using different methods. The shaft is supported radially by non-rigid bearings, while the disk is situated at one end of the shaft. Eigenvalues from a finite element and a multi-body dynamic tool are compared against an established analytical formulation. The Campbell diagram based on natural frequencies obtained from the tools differ from the analytical values because of oversimplification in the analytical model. Later, detailed whirl analysis is performed using AVL Excite multi-body tool that includes understanding forward and reverse whirls in absolute and relative coordinate systems and their relationships. Responses to periodic force and base excitations at a constant rotational speed of the shaft are obtained and a modified Campbell diagram based on this is developed. Whirl of the center of the disk is plotted as an orbital or phase plot and its rotational direction noted.

The Mechanism of Spur Gear Tooth Profile Deformation Due to Interference-Fit Assembly and the Resultant Effects on Transmission Error, Bending Stress, and Tip Diameter and Its Sensitivity to Gear Geometry

Gear profile deviation is the difference in gear tooth profile from the ideal involute geometry. There are many causes that result in the deviation. Deflection under load, manufacturing, and thermal effects are some of the well-known causes that have been reported to cause deviation of the gear tooth profile. The profile deviation caused by gear tooth profile deformation due to interference-fit assembly has not been discussed previously. Engine timing gear trains, transmission gearboxes, and wind turbine gearboxes are known to use interference-fit to attach the gear to the rotating shaft. This paper discusses the interference-fit joint design and the mechanism of tooth profile deformation due to the interference-fit assembly in gear trains. A new analytical method to calculate the profile slope deviation change due to interference-assembly of parallel axis spur gears is presented.

Reliable Processes of Simulating Liner Roughness and Its Lubrication Properties

Topology of liner finish is critical to the performance of internal combustion engines. Proper liner finish simulation processes lead to efficient engine design and research. Fourier methods have been well studied to numerically generate liner topology. However, three major issues wait to be addressed to make the generation processes feasible and reliable. First, in order to simulate real plateau honed liners, approaches should be developed to calculate accurate liner geometric parameters. These parameters are served as the input of the generation algorithm. Material ratio curve, the common geometry calculation method, should be modified so that accurate root mean square of plateau height distribution could be obtained. Second, the set of geometric parameters used in generating liner finish (ISO 13565-2) is different from the set of parameters used in manufacturing industry (ISO 13565-3). Quantitative relations between these two sets should be studied.

Potential of Negative Valve Overlap for Part-Load Efficiency Improvement in Gasoline Engines

This article reports on the potential of negative valve overlap (NVO) for improving the net indicated thermal efficiency (η NIMEP) of gasoline engines during part load. Three fixed fuel flow rates, resulting in indicated mean effective pressures of up to 6 bar, were investigated. At low load, NVO significantly reduces the pumping loses during the gas exchange loop, achieving up to 7% improvement in indicated efficiency compared to the baseline. Similar efficiency improvements are achieved by positive valve overlap (PVO), with the disadvantage of worse combustion stability from a higher residual gas fraction (xr). As the load increases, achieving the wide-open throttle limit, the benefits of NVO for reducing the pumping losses diminish, while the blowdown losses from early exhaust valve opening (EVO) increase.

Curved Beam Based Model for Piston-Ring Designs in Internal Combustion Engines: Closed Shape Within a Flexible Band, Free-Shape and Force in Circular Bore Study

A new multi-scale curved beam based model was developed for piston-ring designs. This paper describes the free-shape, force in circular bore and closed shape within a flexible band (ovality) related parts. Knowing any one of these distributions, this model determines the other two. This tool is useful in the sense that the characterization of the ring is carried out by measuring its closed shape within a flexible band which is more accurate than measuring its free shape or force distribution in circular bore. Thus, having a model that takes the closed shape within a flexible band as an input is more convenient and useful based on the experiments carried out to characterize the ring.

Reduction of Cold-Start Emissions through Valve Timing in a GDI Engine

This work examines the effect of valve timing during cold crank-start and cold fast-idle (1200 rpm, 2 bar NIMEP) on the emissions of hydrocarbons (HC) and particulate mass and number (PM/PN). Four different cam-phaser configurations are studied in detail: 1. Baseline stock valve timing. 2. Late intake opening/closing. 3. Early exhaust opening/closing. 4. Late intake phasing combined with early exhaust phasing. Delaying the intake valve opening improves the mixture formation process and results in more than 25% reduction of the HC and of the PM/PN emissions during cold crank-start. Early exhaust valve phasing results in a deterioration of the HC and PM/PN emissions performance during cold crank-start. Nevertheless, early exhaust valve phasing slightly improves the HC emissions and substantially reduces the particulate emissions at cold fast-idle.

Modeling of the Rotary Engine Apex Seal Lubrication

The Wankel rotary engine is more compact than conventional piston engines, but its oil and fuel consumption must be reduced to satisfy emission standards and customer expectations. A key step toward this goal is to develop a better understanding of the apex seal lubrication to reduce oil injection while reducing friction and maintaining adequate wear. This paper presents an apex seal dynamics model capable of estimating relative wear and predicting friction, by modeling the gas and oil flows at the seal interfaces with the rotor housing and groove flanks. Model predictions show that a thin oil film can reduce wear and friction, but to a limited extent as the apex seal running face profile is sharp due to the engine kinematics.

Oil Transport Cycle Model for Rotary Engine Oil Seals

The rotary engine provides high power density compared to piston engine, but one of its downside is higher oil consumption. A model of the oil seals is developed to calculate internal oil consumption (oil leakage from the crankcase through the oil seals) as a function of engine geometry and operating conditions. The deformation of the oil seals trying to conform to housing distortion is calculated to balance spring force, O-ring and groove friction, and asperity contact and hydrodynamic pressure at the interface. A control volume approach is used to track the oil over a cycle on the seals, the rotor and the housing as the seals are moving following the eccentric rotation of the rotor. The dominant cause of internal oil consumption is the non-conformability of the oil seals to the housing distortion generating net outward scraping, particularly next to the intake and exhaust port where the housing distortion valleys are deep and narrow.

Visualization of the Rotary Engine Oil Transport Mechanisms

The rotary engine provides high power density compared to piston engine, but one of its downside is higher oil consumption. In order to better understand oil transport, a laser induced fluorescence technique is used to visualize oil motion on the side of the rotor during engine operation. Oil transport from both metered oil and internal oil is observed. Starting from inside, oil accumulates in the rotor land during inward motion of the rotor created by its eccentric motion. Oil seals are then scraping the oil outward due to seal-housing clearance asymmetry between inward and outward motion. Cut-off seal does not provide an additional barrier to internal oil consumption. Internal oil then mixes with metered oil brought to the side of the rotor by gas leakage. Oil is finally pushed outward by centrifugal force, passes the side seals, and is thrown off in the combustion chamber.

Assessing the Windage Tray Blockage Effect on Aeration in the Oil Sump

The windage tray effect on aeration in the engine sump was assessed by replacing much of the windage tray materials with wire meshes of various blockages. The mesh was to prevent direct impact of the oil drops spinning off the crank shaft onto the sump oil, and simultaneously, to provide sufficient drainage so that there was no significant build up of windage tray oil film that would interact with these droplets. Aeration at the oil pump inlet was measured by X-ray absorption in a production V-6 SI engine motoring at 2000 to 6000 rpm. Within experimental uncertainty, these windage tray changes had no effect on aeration. Thus activities in the sump such as the interaction of the oil drops spun from the crank shaft with the sump oil or with the windage tray, and the agitation of the sump oil by the crank case gas, were not major contributors to aeration at the pump inlet.

Rotary Valve Revolution

Rotary valves should pose a credible threat to other mechanical valve systems-such as poppet valves-but they have been unable to infiltrate the automotive market. Using Axiomatic Design we have identified significant design problems with existing rotary valves which have prevented their wide-spread use. In addition, we have proposed an innovative solution which removes some couplings in existing rotary valve systems and could potentially be used in automotive applications, although further work must still be performed.

Intake Valve Thermal Behavior During Steady-State and Transient Engine Operation

Intake valve thermal behavior was observed across a wide range of operating conditions while running an engine on both propane and gasoline. Compared to the gaseous fuel, the liquid fuel operation has cooler valve temperatures (∼50-100C difference) and there is significant temperature gradient across the valve surface due to liquid fuel impinging on the front quadrant of the valve. The valve warm-up time is largely determined by the effective thermal inertia of the valve (∼valve body plus 1/3 of stem mass) and the thermal resistance to the seat. The valve is heated up by the combustion chamber; the dominant cooling paths are through the seat contact and the liquid fuel evaporation. Just after starting, very little fuel evaporates from the cold valve until there is a substantial increase in valve temperature in a period of approximately 10-20 seconds.

Alternative Tooling Technologies for Low Volume Stamping

Low volume manufacturing has become increasingly important for the automotive industry. Globalization trends have led automakers and their suppliers to operate in developing regions where minimum efficient scales can not always be achieved. With proper maintenance, standard cast iron stamping tools can be used to produce millions of parts, but require large investments. Thus at high production volumes, the impact of the tooling investment on individual piece costs is minimized. However, at low volumes there is a substantial cost penalty. In light of the trends towards localized manufacturing and relatively low demands in some developing markets, low cost stamping tools are needed. Several alternate tooling technologies exist, each of which require significantly lower initial investments, but suffer from greatly reduced tool lives. However, the use of these technologies at intermediate to high volumes requires multiple tool sets thus eliminating their cost advantage.

Economic Analysis of Hydro-Mechanical Sheet Metal Forming

Recent industry trends have resulted in growing interest among automakers in low to medium volume manufacturing. The expansion of automobile production into developing economies and the desire to produce specialized vehicles for niche markets have pressed the automakers to find cost effective solutions for manufacturing at low volumes, particularly with regard to sheet metal forming. Conventional high volume stamping operations rely heavily on achieving minimum scale economies which occur at about 200,000 parts per year. These scale economies are mainly dictated by the efficient use of the standard, expensive cast iron dies. These dies can cost well over one million dollars depending on the part, and in return offer tool lives over 5 million strokes. Die investment can be reduced by changing the stamping process technology. Hydro-mechanical forming has been proposed as a promising low volume alternative to conventional stamping.

The Theory of Cost Risk in Design

In a recent paper (Hoult & Meador, [1]) a novel method of estimating the costs of parts, and assemblies of parts, was presented. This paper proposed that the metric for increments of cost was the function log (dimension/tolerance). Although such log functions have a history,given in [1], starting with Boltzman and Shannon, it is curious that it arises in cost models. In particular, the thermodynamic basis of information theory, given by Shannon [2], seems quite implausible in the present context. In [1], we called the cost theory “Complexity Theory”, mainly to distinguish it from information theory. A major purpose of the present paper is to present a rigorous argument of how the log function arises in the present context. It happens that the agrument hinges on two key issues: properties of the machine making or assembling the part, and a certain limit process. Neither involves thermodynamic reasoning.

Liquid Fuel Visualization Using Laser-Induced Fluoresence During Cold Start

The presence of liquid fuel inside the engine cylinder is believed to be a strong contributor to the high levels of hydrocarbon emissions from spark ignition (SI) engines during the warm-up period. Quantifying and determining the fate of the liquid fuel that enters the cylinder is the first step in understanding the process of emissions formation. This work uses planar laser induced fluorescence (PLIF) to visualize the liquid fuel present in the cylinder. The fluorescing compounds in indolene, and mixtures of iso-octane with dopants of different boiling points (acetone and 3-pentanone) were used to trace the behavior of different volatility components. Images were taken of three different planes through the engine intersecting the intake valve region. A closed valve fuel injection strategy was used, as this is the strategy most commonly used in practice. Background subtraction and masking were both performed to reduce the effect of any spurious fluorescence.

Liquid Fuel Transport Mechanisms into the Cylinder of a Firing Port-Injected SI Engine During Start Up

The occurrence of liquid fuel in the cylinder of automotive internal combustion engines is believed to be an important source of exhaust hydrocarbon (HC) emissions, especially during the warm-up process following an engine start up. In this study a Phase Doppler Particle Analyzer (PDPA) has been used in a transparent flow visualization combustion engine in order to investigate the phenomena which govern the transport of liquid fuel into the cylinder during a simulated engine start up process. Using indolene fuel, the engine was started up from room temperature and run for 90 sec on each start up simulation. The size and velocity of the liquid fuel droplets entering the cylinder were measured as a function of time and crank angle position during these start up processes. The square-piston transparent engine used gave full optical access to the cylinder head region, so that these droplet characteristics could be measured in the immediate vicinity of the intake valve.

Proposals are made and analyzed here for design directions to achieve substantial improvements in all three areas. These include lower-cost extruded and pressed matrices; and clamping seals coupled with incremental movement of the rotary-regenerator matrix.

3D Vortex Simulation of Intake Flow in a Port-Cylinder with a Valve Seat and a Moving Piston

A Lagrangian random vortex-boundary element method has been developed for the simulation of unsteady incompressible flow inside three-dimensional domains with time-dependent boundaries, similar to IC engines. The solution method is entirely grid-free in the fluid domain and eliminates the difficult task of volumetric meshing of the complex engine geometry. Furthermore, due to the Lagrangian evaluation of the convective processes, numerical viscosity is virtually removed; thus permitting the direct simulation of flow at high Reynolds numbers. In this paper, a brief description of the numerical methodology is given, followed by an example of induction flow in an off-centered port-cylinder assembly with a harmonically driven piston and a valve seat situated directly below the port. The predicted flow is shown to resemble the flow visualization results of a laboratory experiment, despite the crude approximation used to represent the geometry.
