Microstructural Effects on Residual Stress, Retained Austenite, and Case Depth of Carburized Automotive Steels

SAE 8620 and other steels are typically used in the carburized condition for powertrain applications in the automotive industry, i.e., differential ring gears, camshafts, and transmission gears. Although current recommended carburizing practice involves normalizing the steel prior to carburizing, elimination of this normalizing treatment could lead to significant cost reductions. This research examines whether the normalizing process prior to carburizing could be eliminated without negatively affecting part performance. This study focused on the effects of the initial microstructure on the residual stress, retained austenite, and effective case depths of carburized SAE 8620 and PS-18 steels.

Distortion and Residual Stresses in Nitrocarburized and Carbonitrided SAE 1010 Plain Carbon Steel

The focus of this study was to determine the residual stress and retained austenite profiles for carbonitrided and nitrocarburized SAE 1010 plain carbon steel and to relate these profiles to one another and to the distortion resulting from heat treatment. Navy C-ring specimens were used for the purpose of this study and X-ray diffraction techniques were used to measure both residual stress and retained austenite. The findings from this research are then applied to a manufacturing application involving the surface hardening of a thin shelled, plain carbon steel automotive component.

A Springback Compensation Study on Chrysler 300C Stamping Panels Using LS-DYNA®

Springback compensation studies on a few selected auto panels from the hot selling Chrysler 300C are presented with details. LS-DYNA® is used to predict the springback behavior and to perform the iterative compensation optimization. Details of simulation parameters using LS-DYNA® to improve the prediction accuracy are discussed. An iterative compensation algorithm is also discussed with details. Four compensation examples with simulation predictions and actual panel measurement results are included to demonstrate the effectiveness of LS-DYNA® predictions. An aluminum hood inner and a high strength steel roof bow are compensated, constructed and machined based on simulation predictions. The measurements on actual tryout panels are then compared with simulation predictions and good correlations were achieved. Iterative compensation studies are also done on the aluminum hood inner and the aluminum deck lid inner to demonstrate the effectiveness of LS-DYNA® compensation algorithm.

The Electric Fan as a Cooling Package Air Flow Meter

A D.C. permanent magnet motor powered fan can serve as a cooling package air flow meter. This allows for continuous air flow monitoring during vehicle operation with applications to more precise air flow control schemes. In the freewheel mode, the air flow is a linear function of the open circuit voltage of the motor. In the powered mode, the motor voltage and current can be used with a motor and fan model to predict fan air flow. The model is explained and verifying test results are presented. Comparison of the accuracy and complexity vs. that of arrays of precision anemometers is provided.

Quality Inspection of Spot Welds using Digital Shearography

Spot Welding is an important welding technique which is widely used in automotive and aerospace industry. One of the keys of checking the quality of the welds is measuring the size of the nugget. In this paper, the Shearographic technique is utilized to test weld joint samples under the thermal loading condition. The goal is to identify the different group of the nuggets (i.e. small, middle, and large sizes, which indicate the quality of spot welds). In the experiments, the sample under test is fixed by a magnet method from behind at the four edges. Thermal loading was applied in the back side and the sample is inspected using the digital Shearographic system in the front side. Results show the great possibility of classifying the nugget size into three groups and the measurement is well repeatable.

Friction Stir Welding of Aluminum for Automotive Closure Panel Applications

Friction stir welding (FSW) shows advantages for joining lightweight alloys for automotive applications. In this research, the feasibility of friction stir welding aluminum for an automotive component application was studied. The objective of this research was to improve the Friction Stir Spot Welding (FSSW) technique used to weld an aluminum closure panel (CP). The spot welds were made using the newly designed swing-FSSW technique. In a previous study (unpublished), the panel was welded from the thin to thick side using both an 8 mm and a 10 mm diameter tool. The 10 mm tool passed various fatigue tests; however, the target was to improve performance of the 8 mm tool, especially to increase the number of cycle before the first crack appearance during fatigue testing. In this study fatigue tests and static strength was recorded for weld specimens that were welded from thick-to-thin with an 8 mm diameter tool.

Application of Kinetics of Thermal Degradation for Time-Temperature Analysis of Automotive Components

A fundamental problem in the development of automotive thermal protection strategies is the understanding of the effect of time and temperature on vehicle components life and their performance throughout the life of the vehicle. Due to restrictions on emissions and the stringent requirements for improved fuel economy, the use of polymers and synthetic materials has been widely adopted in automotive applications. It is therefore critical to develop a process to estimate life of engineering materials based on thermal testing and material physical properties. While a series of carefully selected vehicle tests can determine components temperatures during different testing conditions, a need still exists to determine the expected component life and performance throughout the life of the vehicle. Kinetic models have been widely used, in literature, to determine the aging of polymeric and composite materials over time.

Production Solutions for Utilization of Both R1234yf and R134a in a Single Global Platform

As global automobile manufacturers prepare for the phase-out of R134a in Europe, they must address the issue of using the new refrigerant for European sales only or launching the product worldwide. Several factors play into this decision, including cost, service, risk, customer satisfaction, capacity, efficiency, etc. This research effort addresses the minimal vehicle-level hardware differences necessary to provide a European solution of R1234yf while continuing to install R134a into vehicles for the rest of the world. It is anticipated that the same compressor, lubricant and condenser; most fluid transport lines; and in most cases the evaporator can be common between the two systems.

FEA Predictions and Test Results from Magnesium Beams in Bending and Axial Compression

Finite element analysis (FEA) predictions of magnesium beams are compared to load versus displacement test measurements. The beams are made from AM60B die castings, AM30 extrusions and AZ31 sheet. The sheet and die cast beams are built up from two top hat sections joined with toughened epoxy adhesive and structural rivets. LS-DYNA material model MAT_124 predicts the magnesium behavior over a range of strain rates and accommodates different responses in tension and compression. Material test results and FEA experience set the strain to failure limits in the FEA predictions. The boundary conditions in the FEA models closely mimic the loading and constraint conditions in the component testing. Results from quasi-static four-point bend, quasi-static axial compression and high-speed axial compression tests of magnesium beams show the beam's behavior over a range of loadings and test rates. The magnesium beams exhibit significant material cracking and splitting in all the tests.

Mechanical and Thermophysical Properties of Magnesium Alloy Extrusions

Magnesium alloy extrusions offer potentially more mass saving compared to magnesium castings. One of the tasks in the United States Automotive Materials Partnership (USAMP) ?Magnesium Front End Research and Development? (MFERD) project is to evaluate magnesium extrusion alloys AM30, AZ31 and AZ61 for automotive body applications. Solid and hollow sections were made by lowcost direct extrusion process. Mechanical properties in tension and compression were tested in extrusion, transverse and 45 degree directions. The tensile properties of the extrusion alloys in the extrusion direction are generally higher than those of conventional die cast alloys. However, significant tension-compression asymmetry and plastic anisotropy need to be understood and captured in the component design.

Development of a Fuel Efficient Multipurpose 75W-90 Gear Lubricant

Automotive gear oil development has expanded beyond the historical requirements of emphasizing wear protection to encompass modern needs for fuel economy and limited slip frictional properties. This paper describes the development process of a new generation, fuel efficient gear lubricant for use in light duty vehicles. A systematic formulation approach was used, encompassing fluid viscometrics and additive optimization. Performance testing in both laboratory and vehicle tests is described. Though standard GL-5 tests were used to confirm oxidation, wear and corrosion performance, emphasis is given to those methods used for optimizing fuel economy.

Correlation Study of Exhaust Manifold - Lab Test Results vs Customer Fleet Results

The purpose of this study is to develop specifically a correlation between Exhaust Manifold Cracking Laboratory Test results and 150,000 mile customer fleet usage test results. The study shows that the exhaust manifold design meets the reliability requirements of 10 years or 150,000 miles, given 90th percentile customer usage without an evidence of cracking or audible leaks. This correlation between the Lab Test and the customer Fleet results has been expressed as an acceleration factor. An acceleration factor is the ratio of how much quicker the engine dynamometer test ( i.e. Lab Test ) can accumulate the effect of customer usage over time versus the customers themselves. The acceleration factor is provided for useful life time period of 10 years or 150,000 miles. The recommended acceleration factor, determined in this study, is 38 to 1, comparing the engine dynamometer test ( i.e. Lab Test ) results to 150,000 mile modular truck customer fleet field results.

Fully Recyclable Olefinic Instrument Panels

Recycled resins can meet performance requirements on products which were initially designed for virgin materials. Olefinic instrument panel (I/P) scrap is being recycled from the Mazda Tribute and the Ford Escape into glove box bins. As a result, a quality part is being supplied to the customer and Visteon's Saline Plant has realized both increased plant operating efficiencies and landfill cost avoidance. The development process is described including: plant regrind sources, part molding and testing.

Design and Development of Light Weight Al Spindle

The demand for improved vehicle fuel economy drives the auto engineers to look for opportunities in weight reduction of automotive systems and components. This paper presents inventions on the design and development of a lightweight spindle. In this new product, the spindle body is made from an Al alloy for a substantial weight reduction in comparison to the tradition iron spindle body. The shaft of the spindle is made from high strength steel to meet strength requirements. The design shows the unique feature of the joining area between the spindle body and shaft. The related joining process is applied to produce a strong joint between the two parts made of different materials. The testing results will be presented and discussed.

Finite Element Study of a Composite Tube Under Impact Load

Composite materials can be used effectively for structural applications where high strength-to-weight and stiffness-to-weight ratios are required. Although the design and analysis techniques for static, buckling and vibration loadings are fairly well established, methodologies for analysis of composite structures under impact loading are still a major research activity. This paper presents a nonlinear finite-element analysis method to analyze a composite structure subjected to axial impact load. The analysis was performed using MSC/DYTRAN FE code while pre and post processing were done using MSC/PATRAN program. In addition, a steel tube of the same geometry was analyzed for comparison purpose.

A Study on the Strength of Catalytic Converter Ultra Thin Wall Substrates

Application of Ultra Thin Wall (UTW) ceramic substrates in the catalytic converter system requires the canner and component manufacturers to better understand the root cause and physics behind substrate breakage during the canning process. For this purpose, a ceramic substrate strength study for shoebox design has been conducted within Visteon Corporation. Computer Numerical Control (CNC) machined top and bottom fixtures, with identical inner surfaces as shoebox converter upper and lower shells, were used to crush mat wrapped substrates. Thin film pressure sensor technology enables the recording of substrate surface pressure during the compression process. Shell rib, washcoat, canning speed and cell density effects on substrate failure have been experimentally investigated. The development of a mathematical model helps to identify a better indicator to evaluate the substrate strength in the canning process and establish the strength for uncoated & coated substrates.

CAE Virtual Door Slam Test for Plastic Trim Components

Visteon has developed a CAE procedure to qualify plastic door trim assemblies under the vehicle door slam Key Life Test (KLT) environments. The CAE Virtual Door Slam Test (VDST) procedure simulates the environment of a whole door structural assembly, as a hinged in-vehicle door slam configuration. It predicts the durability life of a plastic door trim sub-assembly, in terms of the number of slam cycles, based on the simulated stresses and plastic material fatigue damage model, at each critical location. The basic theory, FEA methods and techniques employed by the VDST procedure are briefly described in this paper. Door trim project examples are presented to illustrate the practical applications and their results, as well as the correlation with the physical door slam KLTs.

Statistical Modeling of Fatigue Crack Growth in Wing Skin Fastener Holes

Estimation and prediction of residual life and reliability are serious concerns in life cycle management for aging structures. Laboratory testing replicating fatigue loading for a typical military aircraft wing skin was undertaken. Specimens were tested until their fatigue life expended reached 100% of the component fatigue life. Then, scanning electron microscopy was used to quantify the size and location of fatigue cracks within the high stress regions of simulated fastener holes. Distributions for crack size, nearest neighbor distances, and spatial location were characterized statistically in order to estimate residual life and to provide input for life cycle management. Insights into crack initiation and growth are also provided.
