Investing Factors Affecting Door Slam Noise of SUV and Improved Performance by DFSS Approach

Recent development in automobile industries has seen increased customer attention for good door slamming noise. One of the constituent which plays major role in building brand image of vehicle in terms of NVH performance is door slam noise quality. Hence it is very desirable to understand how different door elements radiate sound during a door-closing event and how to optimize a door structure to achieve specific sound target in order to ensure the door closing noise quality, NVH engineers needed to look at contributions from different door subsystems. The use of statistical tools like Six Sigma can further help them to ensure the consistency in results. This paper explains the systematic approach used to characterize different element of door which contributes to the overall door slam noise quality through QFD (Quality Function Deployment) and contribution analysis. The different mechanisms contributing to door slam noise were studied.

A Systematic Approach for Weight Reduction of BIW Panels through Optimization

This paper describes application of Design of Experiments (DOE) technique and optimization for mass reduction of a Sports utility vehicle (SUV) body in white (BIW). Thickness of the body panels is taken as design variable for the study. The BIW global torsion, bending and front end modes are key indicators of the stiffness and mass of the structure. By considering the global modes the structural strength of the vehicle also gets accounted, since the vehicle is subjected to bending and twisting moments during proving ground test. The DOE is setup in a virtual environment and the results for different configurations are obtained through simulations. The results obtained from the DOE exercise are used to check the sensitivity of the panels. The panels are selected for mass reduction based on the analysis of the results. This final configuration is further evaluated for determining the stiffness and strength of the BIW.

Monocoque Vehicle Body-In-White Life Evaluation Using Torsion Endurance Test on Rig

In an automotive product development environment, identifying the premature structural failures is one of the important tasks for Body-In-White (BIW), sub-assemblies and components. The integrated car body structure i.e. monocoque structure, is widely used in passenger cars and SUVs. This structure is subjected to bending and torsional vibrations, due to dynamic loads. Normally the stresses due to bending are relatively small compared to stresses due to torsion in Body-In-White under actual road conditions [1]. This paper focuses on evaluating the life of Body-In-White structures subjected to torsional loading. An accelerated test method was evolved for identifying failure modes of monocoque BIW by applying torsion fatigue. The observation of the crack generation and propagation was made with respect to a number of torsion fatigue cycles.

FE Driven Pedestrian Friendly Front End Design and Its Correlation with Physical Test

In the current competitive automobile market, with growing knowledge and concern for occupant and vulnerable road user safety, design & engineering of passenger cars in stipulated time is a challenge. As front styling is a crucial factor, early involvement of Computer Aided Engineering (CAE) through front loading helps reduce the product development time considerably with a pedestrian friendly engineered design. The present paper explains how initial inputs are given to styling & engineering teams during early stages of product development where availability of Computer Aided Design (CAD) data is minimal. Critical load paths were identified and shape of the front end was modified accordingly. Various locations of hinge mechanism were evaluated to reduce the severity of injury in the head impact zone. Sufficient gaps between the exterior surfaces and interior hard points were worked upon to reduce the impact values.

Experimental Approach to Eliminate Mirror Blur

In today's automobile market, fuel economy is a powerful parameter which gives an edge over competition. Light weight materials play a major role in achieving this. Mirrors tend to underperform in terms of NVH when they are considered for weight optimization. Being light in weight mirrors get easily excited as the energy gets transferred through the structures causing vibration due to their poor damping characteristics. Mirror vibration is a grave concern which affects the vehicle safety. Blur is an effect of vibration which has higher energy levels in vertical and longitudinal direction. It resembles resonance, wherein the vision is zero at certain engine rpm. This paper depicts the approach for mirror blur elimination in the vehicle (prosper segment vehicles), which consider cost as the primary concern. Since the vehicle was nearing SOP design changes was not possible. Certain parameters were attempted without affecting the design as explained in this paper.

Investigation on Wiping Noises and NVH Design Consideration in a Wiper System

As automobiles become increasingly quieter, the wiper operation noise becomes more noticeable by the customer. This paper deals with the experimental approach and the methodology to investigate the Friction induced wiping noise. Role of design in a wiper system plays a very imperative task in meeting the performance of wipers but at the same time it does not cater to the NVH issues. Some of the important design parameters which affect the NVH properties of the wiper system are highlighted in this paper. For better understanding of the system some of the best in class vehicles for SUV category were tested and compared with our test vehicle. In this study more importance given to analytical part which is more important to investigate and in depth study of the friction induced noise. For analytical study some techniques such as time frequency domain i.e. Wavelet transforms, frequency domain and time domain where extensively used.

Diagnosis and Elimination of Disc Brake Groan in a Utility Vehicle

Brake groan noise is resolved without any major change in the design of brake system and vehicle sub-system components in the development phase of a utility vehicle. The groan noise is observed during the end of the stopping of the vehicle under moderate braking. The concerned NVH issue is perceived as unacceptable noise in the passenger compartment. Groan induced vibration is subjectively felt on steering and seat frame. A typical process is established to successfully reproduce the groan which helped in precisely evaluating the effect of modifications proposed. The temperature range of the disc which has the highest probability to produce the groan noise is found out experimentally. The transfer path analysis is carried out to find the path contributions from suspension. Acoustic transfer functions from considered paths are measured with the suspension removed from vehicle.

Reduction of Driveline Boom Noise and Vibration of 40 Seat Bus through Structural Optimization

In today’s automotive scenario, noise vibration and harshness (NVH) has become a synonym for quality perception. This paper evaluates the problem of vibration and noise experienced in M2 category 40 seat bus and suggests the counter measures. Severe vibration is experienced on the bus floor, predominantly towards rear part of the bus. Vibration along with acoustic boom occurs prominently in 4th gear wide open throttle operating condition between 1300-1600 rpm of the engine. This paper focuses on reducing NVH levels by working on the transfer path with little modifications on power-train. Preliminary torsional measurements conducted on powertrain indicated high torsional excitation in the driveline during the problematic rpm zone. Further, Operational Deflection Shape (ODS) analysis revealed that the transfer path to the cabin is rear differential unit and suspension links. The dominant frequencies were identified along the transfer path and suitable modifications were done.

Case Study: An Accelerated Methodology for Simulating Thermal Stress in Automotive Headlamps

In any industry, early detection and mitigation of a failure in component is vital for feasible design changes or development iterations or saving money. So it becomes pivotal to capture the failure mode in an accelerated way. This theory poses many challenges in devising the methodology to validate the failure mode. In real world, vehicle head lamp is exposed to all possible kinds of harsh environments such as variable daily ambient, rain, dust and engine compartment temperature …etc. This brings rapid thermal stress onto headlamp resulting into warpage cracks. At vehicle level on particular model, this failure is typically observed after 20,000-25,000 kms in a span of 3-4 months of running. Any corrective action to revalidate the design change or improvement will need similar timelines in regular way to test, which is quite high in product development cycle.

If the concept level platform definition is done properly it becomes very easy to achieve the crash targets with less cost and weight impact.

Prediction of Mirror Induced Wind Noise Using CFD-FEM Approach

Wind noise is becoming important for automotive development due to significant reductions in road and engine noise. This aerodynamic noise is dominant at highway speeds and contributes towards higher frequency noise (>250Hz). In automotive industry accurate prediction and control of noise sources results in improved customer satisfaction. The aerodynamic noise prediction and vehicle component design optimization is generally executed through very expensive wind tunnel testing. Even with the recent advances in the computational power, predicting the flow induced noise sources is still a challenging and computationally expensive problem. A typical case of fluid-solid interaction at higher speeds results into broadband noise and it is inherently an unsteady phenomenon. To capture such a broad range of frequency, Detached Eddy Simulation (DES) has been proven to be the most practical and fairly accurate technique as sighted in literature.

Suspension Strain Correlation Using Flex Bodies in MBD

Automotive Suspension is one of the critical system in load transfer from road to Chassis or BIW. Using flex bodies in Multi body simulations helps to extract dynamic strain variation. This paper highlights how the MBD and FE integration helped for accurate strain prediction on suspension components. Overall method was validated through testing. Good strain correlation was observed in dynamic strains of constant amplitude in different loading conditions. Combination of different direction loading was also tested and correlated. Method developed can be used in the initial phase of the vehicle development program for suspension strength evaluation. Suspension is one of the important system in vehicle which is subjected to very high loading in all the directions. To predict the dynamic stresses coming on the suspension system due to transient loads, faster and accurate method is required. To accelerate the suspension design process it become necessary to get good accuracy in the results.

Study of Energy Absorbing Front Cabin Mount, Its Stiffness Balance with Chassis and Test Correlation in Frontal Impact of Commercial Vehicle Cabin

During design and development of a cabin for any commercial vehicle, meeting the strength requirements of front impact as per Indian regulation (AIS-029) is a very critical milestone. AIS-029 regulation consists of three destructive tests, i.e. Front Impact Test (Test A), Roof Strength (Test B) and Rear Wall Strength (Test C). Study of energy absorbing front cabin mount, its stiffness balance with chassis and CAE correlation with physical test is demonstrated in this study. [1]
