Impact on Performance, Emissions and Thermal Behavior of a New Integrated Exhaust Manifold Cylinder Head Euro 6 Diesel Engine

The integration of the exhaust manifold in the engine cylinder head has received considerable attention in recent years for automotive gasoline engines, due to the proven benefits in: engine weight diminution, cost saving, reduced power enrichment, quicker engine and aftertreatment warm-up, improved packaging and simplification of the turbocharger installation. This design practice is still largely unknown in diesel engines because of the greater difficulties, caused by the more complex cylinder head layout, and the expected lower benefits, due to the absence of high-load enrichment. However, the need for improved engine thermomanagement and a quicker catalytic converter warm-up in efficient Euro 6 diesel engines is posing new challenges that an integrated exhaust manifold architecture could effectively address. A recently developed General Motors 1.6L Euro 6 diesel engine has been modified so that the intake and exhaust manifolds are integrated in the cylinder head.

Reduction of Cold-Start Emissions through Valve Timing in a GDI Engine

This work examines the effect of valve timing during cold crank-start and cold fast-idle (1200 rpm, 2 bar NIMEP) on the emissions of hydrocarbons (HC) and particulate mass and number (PM/PN). Four different cam-phaser configurations are studied in detail: 1. Baseline stock valve timing. 2. Late intake opening/closing. 3. Early exhaust opening/closing. 4. Late intake phasing combined with early exhaust phasing. Delaying the intake valve opening improves the mixture formation process and results in more than 25% reduction of the HC and of the PM/PN emissions during cold crank-start. Early exhaust valve phasing results in a deterioration of the HC and PM/PN emissions performance during cold crank-start. Nevertheless, early exhaust valve phasing slightly improves the HC emissions and substantially reduces the particulate emissions at cold fast-idle.

A McPherson Lightweight Suspension Arm

The paper deals with the design and manufacturing of a McPherson suspension arm made from short glass fiber reinforced polyamide (PA66). The design of the arm and the design of the molds have been made jointly. According to Industry 4.0 paradigms, a full digitalization of both the product and process has been performed. Since the mechanical behavior of the suspension arm strongly depends on constraints which are difficult to be modelled, a simpler structure with well-defined mechanical constraints has been developed. By means of such simple structure, the model for the behavior of the material has been validated. Since the suspension arm is a hybrid structure, the associated simple structure is hybrid as well, featuring a metal sheet with over-molded polymer. The issues referring to material flow, material to material contact, weld lines, fatigue strength, high and low temperature behavior, creep, dynamic strength have been investigated on the simple structure.

Modeling and Measurement of Tribological Parameters between Piston Rings and Liner in Turbocharged Diesel Engine

This paper presents tribological modeling, experimental work, and validation of tribology parameters of a single cylinder turbocharged diesel engine run at various loads, speeds, intake boost pressures, and cylinder liner temperatures. Analysis were made on piston rings and liner materials, rings mechanical and thermal loads, contact pressure between rings and liner, and lubricant conditions. The engine tribology parameters were measured, and used to validate the engine tribology models. These tribology parameters are: oil film thickness, coefficient of friction between rings and liner, friction force, friction power, friction torque, shear rate, shear stress and wear of the sliding surfaces. In order to measure the oil film thickness between rings and liner, a single cylinder AVL turbocharged diesel engine was instrumented to accept the difference in voltage drop method between rings, oil film, and liner.

Engine Wear Modeling with Sensitivity to Lubricant Chemistry: A Theoretical Framework

The life of an automotive engine is often limited by the ability of its components to resist wear. Zinc dialkyldithiophosphate (ZDDP) is an engine oil additive that reduces wear in an engine by forming solid antiwear films at points of moving contact. The effects of this additive are fairly well understood, but there is little theory behind the kinetics of antiwear film formation and removal. This lack of dynamic modeling makes it difficult to predict the effects of wear at the design stage for an engine component or a lubricant formulation. The purpose of this discussion is to develop a framework for modeling the formation and evolution of ZDDP antiwear films based on the relevant chemical pathways and physical mechanisms at work.

Effect of Composition, Particle Size, and Heat Treatment on the Mechanical Properties of Al-4.5 wt.% Cu Based Alumina Particulate Reinforced Composites

The quest for higher efficiency and performance of automotive vehicles requires application of materials with high strength, stiffness and lower weight in their construction. Particulate-reinforced aluminum-matrix composites are cost-competitive materials, which can meet these requirements. MMCC, Inc. has been optimizing particulate-reinforced alloy systems and developing the Advanced Pressure Infiltration Casting (APIC™) process for the manufacture of components from these materials. This paper discusses the results of a recent study in which composites reinforced with 55 vol.% alumina were cast using two sizes of alumina particulate and eight different matrix alloys based on Al-4.5 wt.% Cu with varying amounts of silicon and magnesium. Optimum heat treatments for each alloy were determined utilizing microhardness studies. The tensile strength and fracture toughness were evaluated as a function of alloy chemistry, particulate size, and heat treatment.

Effects of Piston-Ring Dynamics on Ring/Groove Wear and Oil Consumption in a Diesel Engine

The wear patterns of the rings and grooves of a diesel engine were analyzed by using a ring dynamics/gas flow model and a ring-pack oil film thickness model. The analysis focused primarily on the contact pressure distribution on the ring sides and grooves as well as on the contact location on the ring running surfaces. Analysis was performed for both new and worn ring/groove profiles. Calculated results are consistent with the measured wear patterns. The effects of groove tilt and static twist on the development of wear patterns on the ring sides, grooves, and ring running surfaces were studied. Ring flutter was observed from the calculation and its effect on oil transport was discussed. Up-scraping of the top ring was studied by considering ring dynamic twist and piston tilt. This work shows that the models used have potential for providing practical guidance to optimizing the ring pack and ring grooves to control wear and reduce oil consumption.

The adoption of turbine engines for automotive power plants has been hampered by the high cost, high leakage and high wear rate of present designs of ceramic-matrix regenerators. Proposals are made and analyzed here for design directions to achieve substantial improvements in all three areas. These include lower-cost extruded and pressed matrices; and clamping seals coupled with incremental movement of the rotary-regenerator matrix.

Parametric Analysis of Resistance Spot Welding Lobe Curve

A linearized lumped parameter heat balance model was developed and is discussed for the general case of resistance welding to see the effects of each parameter on the lobe shape. The parameters include material properties, geometry of electrodes and work piece, weld time and current, and electrical and thermal contact characteristics. These are then related to heat dissipation in the electrodes and the work piece. The results indicate that the ratio of thermal conductivity and heat capacity to electrical resistivity is a characteristic number which is representative of the ease of spot weldability of a given material. The increases in thermal conductivity and heat capacity of the sheet metal increase the lobe width while increases in electrical resistivity decrease the lobe width. Inconsistencies in the weldability of thin sheets and the wider lobe width at long welding times can both be explained by the heat dissipation characteristics.

A Linear Thermal Model for an Automotive Clutch

The paper presents a diaphragm spring clutch linear thermal model. The main model aim was to estimate the temperature on the clutch disc slipping surfaces. That objective was pursued through a linear model to overcome the memory and computing time problems required by models with a more complex structure. The model parameters were experimentally identified. The model was validated employing a test bench, considering shift transient different as far as energy dissipated, clutch disc wear, frequency of shifting, gearbox temperature. The model structure, the methodology adopted to identify the model parameters, the experimental results obtained are presented and discussed.

The paper presents an experimental study to investigate the relationships among diaphragm spring clutch transmitted torque, thermal phenomena during clutch engagement and clutch wear. The work describes the development of a test bench presented by the Authors in a former paper. The original techniques were developed to measure the desired magnitudes and to develop the experimental methodology to investigate the relationships. The main results were obtained considering different operating conditions, dynamics of thermal phenomena and clutch wear.

Modeling of the Rotary Engine Apex Seal Lubrication

The Wankel rotary engine is more compact than conventional piston engines, but its oil and fuel consumption must be reduced to satisfy emission standards and customer expectations. A key step toward this goal is to develop a better understanding of the apex seal lubrication to reduce oil injection while reducing friction and maintaining adequate wear. This paper presents an apex seal dynamics model capable of estimating relative wear and predicting friction, by modeling the gas and oil flows at the seal interfaces with the rotor housing and groove flanks. Model predictions show that a thin oil film can reduce wear and friction, but to a limited extent as the apex seal running face profile is sharp due to the engine kinematics.

In Situ Control of Lubricant Properties for Reduction of Power Cylinder Friction through Thermal Barrier Coating

Lowering lubricant viscosity to reduce friction generally carries a side-effect of increased metal-metal contact in mixed or boundary lubrication, for example near top ring reversal along the engine cylinder liner. A strategy to reduce viscosity without increased metal-metal contact involves controlling the local viscosity away from top-ring-reversal locations. This paper discusses the implementation of insulation or thermal barrier coating (TBC) as a means of reducing local oil viscosity and power cylinder friction in internal combustion engines with minimal side-effects of increased wear. TBC is selectively applied to the outside diameter of the cylinder liner to increase the local oil temperature along the liner. Due to the temperature dependence of oil viscosity, the increase in temperature from insulation results in a decrease in the local oil viscosity.

Optimizing Base Oil Viscosity Temperature Dependence For Power Cylinder Friction Reduction

Lubricant viscosity along the engine cylinder liner varies by an order of magnitude due to local temperature variation and vaporization effects. Tremendous potential exists for fuel economy improvement by optimizing local viscosity variations for specific operating conditions. Methods for analytical estimation of friction and wear in the power-cylinder system are reviewed and used to quantify opportunities for improving mechanical efficiency and fuel economy through lubricant formulation tailored specifically to liner temperature distributions. Temperature dependent variations in kinematic viscosity, density, shear thinning, and lubricant composition are investigated. Models incorporating the modified Reynolds equation were used to estimate friction and wear under the top ring and piston skirt of a typical 11.0 liter diesel engine.

Hardware and Virtual Test-Rigs for Automotive Steel Wheels Design

The aim of this paper is to study in deep the peculiar test-rigs and experimental procedures adopted to the fulfilment of the principal requirements of automotive steel wheels, in particular regarding fatigue damaging. In the discussion, the standard requirements, the OEM specifications and the dimensional and geometric tolerances are approached. As result of an increasingly necessity to improve the performance of the components, innovative virtual test benches are presented. Differently from their traditional precursors, virtual test-rigs give an extended view of the physical behaviour of the component as the possibility to monitor stress-strain distribution in deep. In the first section, the state of the art and the specifications are listed. Secondly, the adopted hardware test-rigs as the experimental tests are described in detail. In the third one, proposed virtual test-rig is discussed.

Artificial Intelligence for Damage Detection in Automotive Composite Parts: A Use Case

The detection and evaluation of damage in composite materials components is one of the main concerns for automotive engineers. It is acknowledged that defects appeared in the manufacturing stage or due to the impact and/or fatigue loads can develop along the vehicle riding. To avoid an unexpected failure of structural components, engineers ask for cheap methodologies assessing the health state of composite parts by means of continuous monitoring. Non Destructive Technique (NDT) for the damage assessment of composite structures are nowadays common and accurate, but an on-line monitoring requires properties as low cost, small size and low power that do not belong to common NDT. The presence of a damage in composite materials, either due to fatigue cycling or low-energy impact, leads to progressive degradation of elastic moduli and strengths.

CFD Analysis of Fuel Cell Humidification System for Automotive Application

Fuel cells are considered one of the promising technologies as possible replacement of Internal Combustion Engine (ICE) for the transportation sector due to their high efficiency, ultra-low (or zero) emissions and for the higher drive range. The Membrane Electrode Assembly (MEA) is what mainly influences the Fuel Cell FC performance, durability, and cost. In PEMFC the proton conductivity of the membrane is a function of the humidification level of the FC membrane, hence the importance of keeping the membrane properly humidified to achieve the best possible fuel cell performance. To have the optimal water content inside the fuel cell’s membrane several strategies could be adopted, dealing with the use of external device (such as membrane humidifier) or to adopt an optimal set of parameters (gas flow rate and temperature for example) to use the water produced at fuel cell cathode as humidity source. The aim of this paper is to study the behavior of a FC vehicle humidification system.

Decoupled Design of Cylinder Liner for IC Engines

Concept of a new decoupled cylinder liner design for internal combustion (IC) engines is presented from the framework of axiomatic design to improve friction and wear characteristics. In the current design, the piston rings fail to satisfy their functional requirements at the two dead centers of the piston stroke where lubrication is poor. It is proposed that by using undulated cylindrical surfaces selectively along the cylinder liner, much of the existing friction and wear problems of IC engines may be solved. The main idea behind undulated surface is to trap wear particles at the piston-cylinder interface in order to minimize plowing, and thus maintain low friction even in areas where lubrication fails to be hydrodynamic. In dry sliding tests using a modified engine motored at low speeds, undulated cylinders operated for significantly longer time than smooth cylinders without catastrophic increase in friction.

Lightweight Components Manufactured with In-Production Composite Scraps: Mechanical Properties and Application Perspectives

In the last years, the design in the automotive sector is mainly led by emission reduction and circular economy. To satisfy the first perspective, composites materials are being increasingly used to produce lightweight structural and semi-structural components. However, the automotive mass production arises the problem of the end-of-life disposal of the vehicle and the reduction of the wastes environmental impact. The circular economy of the composite materials has therefore become a challenge of primary importance for car manufacturers and tier 1 suppliers. It is necessary to pursue a different economic model, combining traditional raw materials with the intensive use of materials from recycling processes. New technologies are being studied and developed concerning the reuse of in-line production scraps with out-of-autoclave process that makes them desirable for high production rate applications.
