Development of a New-Generation Lightweight 3-Liter V6 Nissan Engine

This paper presents a new-generation, lightweight, 3-liter V6 engine that has been developed for use in the next Nissan Maxima. The distinctive features of this new engine, VQ30DE, is its compact, lightweight design and excellent fuel economy. The basic construction of the engine is characterized by its 60-degree V6 configuration, chain-driven DOHC and high-pressure die cast aluminum cylinder block. A two-way cooling system was adopted with the aim of shortening the warm-up time of the cylinder liners. The new engine has been designed to comply with the tougher emission standards, the OBD-II requirements and California's new evaporative emission standard.

This paper describes various methods and technologies that have been newly implemented for manufacturing a new-generation V6 engine with high product quality and at low cost. This new engine, the VQ30DE, is mounted in the latest Maxima model. Design for manufacturability was pursued through concurrent engineering between the product development and production engineering departments from the initial stage and included the development of a new system for evaluating productivity. A new engine plant was also constructed which adopts new automation facilities to minimize production time. These new approaches support the production of a high-quality, high-reliability engine.

Measurement of Wake Flow Fields, Including Reverse Flow, of Scale Vehicle Models Using a New 13-Hole Pitot Tube

Among the various methods for measuring flow velocity vectors, multi-holed pitot tubes offer the advantages of facilitating pressure measurements, low cost and ease of use. On the negative side, the range of measurable flow angles is limited (e.g., to ± 40° with 5-hole tubes) and pitot tubes require time-consuming calibration before use. The authors have developed a new pitot tube with a spherical head and 13 holes arranged such that the pitot head shows a 5-hole pattern when viewed from different right angles. This hole arrangement is equivalent to having several multi-holed pitot tubes connected to one pitot head and expands the measurable range of flow angles substantially to ± 135°. In addition, a robot is used to achieve fully automatic calibration. These two improvements overcome the traditional drawbacks of multi-holed pitot tubes.

Development of a High-Performance TiA1 Exhaust Valve

A new high-performance and lightweight TiA1 intermetallic compound exhaust valve has been developed. The TiA1 valve can improve power output and fuel economy by contributing higher engine speeds and a reduction in valvetrain friction. It was achieved by developing a Ti-33.5A1-0.5Si-1Nb-0.5Cr (mass%) intermetallic compound, a precision casting method for TiA1 that provides a low-cost, high-quality process, and a plasma carburizing technique for assuring good wear resistance on the valve stem end, stem and face.

Improvement in Pitting Resistance of Transmission Gears by Plasma Carburizing Process

The application of both high strength gear steels and shot peening technology has succeeded in strengthening automotive transmission gears. This technology, though, improves mainly the fatigue strength at the tooth root, but not the pitting property at the tooth face. Therefore, demand has moved to the development of new gear steels with good pitting resistance. In order to improve pitting resistance, the authors studied super carburizing which is characterized by carbide dispersion in the case, especially processed with a plasma carburizing furnace. Firstly, the influence of the carburizing temperature and carburizing period on the carbide morphology was investigated and the optimum carburizing conditions were determined. Secondly, the fatigue strength and pitting resistance was evaluated using carbide dispersed specimens.

The demands on valve seat insert materials, in terms of providing greater wear-resistance at higher temperatures, enhanced machinability and using non-environmentally hazardous materials at a reasonably low cost have intensified in recent years. Due therefore to these strong demands in the market, research was made into the possibility of producing a new valve seat insert material. As a result a high speed steel based new improved material was developed, which satisfies the necessary required demands and the evaluation trials, using actual gasoline engine endurance tests, were found to be very successful.

The ways in which vehicles are used in the field are continually becoming more diverse. In order to provide the optimum solution with respect to performance and weight, it is necessary to be able to assure vehicle endurance reliability with a high degree of accuracy in relation to the manner of use in each market. This situation has increased the importance of accurately quantifying the ways in which vehicles are used in the field and of designing vehicles with sufficient endurance reliability to match the usage requirements. This report presents a “market model” by which the manner of usage in the field can be treated quantitatively using combinations of environmental factors that influence the road load, drive load and corrosion load, representing typical loads vehicles must withstand.

Nissan's New Production System: Intelligent Body Assembly System

Car makers are working hard today to shorten development and production lead times through the use of flexibile manufacturing systems(FMSs)to meet diversified and individualized customer requirements. To achieve this goal, Nissan has been developing many kinds of new technologies and systems such as: (1) the intelligent body assembly system for body assembly processes; (2) a press die stamping simulation method and unified database for press die manufacturing; (3) a robot and facility teaching system using CAD data; (4) an automated assembly line for trim and chassis assembly operations. These new FMS methods have been implemented in many manufacturing areas, including the stamping shop, body assembly shop, painting shop and trim and chassis shop. This paper focuses mainly on the intelligent body assembly system as a typical example of the new production systems and technologies being developed at Nissan.

Sophisticated product designs enrich people's lives and social demands for creation of good designs are quite strong. In the automobile industry, good design quality is one of the principal factors for determining market competitiveness. In this situation where good design quality is required of every product, the authors have developed a CAD/CAM system which makes it possible to create good and accurate designs by translating designers' ideas directly and quickly into high quality CAD models, a capability that has long been desired. With this high performance system, freely formed curves and surfaces can be easily manipulated with a man-machine interface familiar to industrial designers accutomed to the conventional design process. The system also integrates photo-realistic rendering, stereography and NC milling machines for verifying differences between the realized shape and the image in the designer's mind.

Development of Multi-Layer Plastic Fuel Tanks for Nissan Research Vehicle-II

Plastic fuel tanks are light in weight and rustproof, and have good design flexibility. For those currently in use, however, which are made of mono-layer high-density polyethylene, fuel permeability is too high to meet U.S. evaporative emission standards, which are stricter than those in Japan or the EEC. For minimize fuel permeation, the formation of a harrier layer of polyamide resin by multilayer (three-resin five-layer) blow molding is considered more promising than sulphonation or fluorination treatment of the polyethylene resin. This paper describes the fuel permeation mechanism, then outlines the development of a multi-layer plastic fuel tank, discussion its structural features and the development of resins.

New material which consists of finely structure and subjected to advanced shot peening, has been developed. Stress analysis of the valve spring moving edge, using the finite element method, has been done for effective application. The merits of this new spring have been confirmed by engine experiments.

High Performance Differential Gear

Excellent fuel economy and high performance have been urgent in Japanese automobile industries. With increasing engine power, many of the power train components have to withstand higher loads. Differential pinion gear being one of those highly stressed parts, excellent fatigue and shock resistance have been demanded. At first the fundamental study on the fatigue and impact crack behavior of carburized components was studied and the new grade composed of 0.18%C-0.7%Mn-1.0%Cr-0.4%Mo was alloy designed. Furthermore, Si and P is reduced less than 0.15 and 0.015%, respectively aiming at the reduction of intergranular oxidation and improved case toughness. The differential gear assembly test has proved that the new grade shows three times as high impact strength as that of conventional steel, SCM418, and almost the same as that of SNCM420 containing 1.8%Ni.

Development of Practical Heads-Up Display for Production Vehicle Application

THIS PAPER presents an advanced heads-up display which has been newly developed for use in 88 Nissan Silvia model. The HUD consists of a projector with a newly developed high brightness VFD and light-selective film used as a combiner which is coated on the windshield. This combination provides good display legibility even under bright sunlight. The display shows the vehicle speed in a three-digit reading at distance of more than one meter from the driver's eyes. The windshield-coated combiner conforms to U.S. safety standards concerning light transmittance, abrasion and other performance requirements. Experimental data are also presented which substantiate the HUD's high legibility and confirm its effect in enhancing the driver's attention toward the road ahead

Extremely Formable Cold Rolled Sheet Steel with Ultra-High Lankford and n Values - Metallurgy and Formabilities

Extremely formable cold sheet steel with an ultra-high Lankford value of more than 2.5 and an n value of more than 0.27 has been developed. This steel is obtained due to the following factors; using extremely pure IF (Interstitial free) steel, immediate rapid cooling upon completion of rolling in the hot rolling process, a high reduction in the cold rolling process, and a high soaking temperature in the continuous annealing process. This steel sheet shows excellent deep drawability and stretch formability compared with conventional steel sheet (former IF steel and low carbon aluminum-killed steel) as a result of evaluating the limiting drawing ratio and limiting dome height, respectively. This excellent formability is also shown by the model forming tests for simulating the actual stamping of an oilpan and a side-panel. Furthermore, this steel shows the same spot-weldability as that of former IF steel, and zinc phosphatability similar to that of low carbon aluminum-killed steel.

Surface roughness of steel sheet for automotive use is one of the most important control items, because the surface roughness influences image clarity of painted surface, press formability and easiness in handling during manufacturing and processing of steel sheets. Laser texturing technology is introduced into a roll finishing process of cold rolling, and new type of regular surface roughness profile can be processed on the surface of steel sheets. Effective application method of this technology is investigated at the present day. In Japan, Laser-textured dull steel sheets are used for outer-panels of automotive body as the first application. And image clarity after painting of outer panels has been successful in improving. Nowadays, Laser texturing technology is actually used for manufacturing the high image clarity steel sheets, and they are manufactured in large quantities. Another application of Laser texturing technology is for the inner parts which require pressformability.

Research and Development Work on Navigation Systems at Nissan

Nissan is offering navigation systems in some domestic production models. These systems, which show drivers the vehicle's present location on a CRT map display, free them from anxiety about getting lost when traveling in an unfamiliar area. It is expected that future navigation systems will incorporate two key capabilities. One will be a route guidance capability, which will not only indicate the present location but also select the optimal route to the intended destination and guide drivers there by indicating which direction to take at each intersection along the way. The second capability will be a communications link with the roadside infrastructure for receiving outside information such as traffic congestion data and incorporating that information into route guidance. Nissan has established the core technologies of these navigation capabilities in the past ten years through the development of conceptual prototypes and experimental systems in government-sponsored projects.

On-Line Painted Thermal Plastic Exterior Body Panels for Nissan Be-1 and Application to CAE

This paper describes the plastic body panels developed for the Nissan Be-1 which was released and put on sale in Japan in January 1987. The panels include four body parts: left and right front fenders, front apron and rear apron. They are made of a thermoplastic resin and are produced by injection molding. The top paint coat can be sprayed on all four panels simultaneously with other steel body panels. The panels provide a high-quality appearance that is in no way inferior to the paint quality of steel panels. This is true during initial use as well as over long periods of time. Besides providing weight reductions, they also deliver improved resistance to impacts. CAE process was applied to develop these panels and proved to be quite effective.

An Automatic Sealing Robot System for Cars

Car rust has been a big problem. To improve the effectiveness of rustproofing, car materials and some methods are being developed. Sealing the seams of body panels is one important method. But the sealing operation is a difficult process and it is not easy to maintain quality standards for workmen and automatized systems. To overcome this problem, we developed an automatic robot sealing system with following features: 1. The system can be easily installed on an existing conveyor and follows the line conveyor in synchronization during sealing operation. 2. Small robots can cover wide area inside the vihecle. 3. New sealant supply controllers can regurate the supply rate in response to speed and motion of robots with a high accuracy. This system has already been installed in the Murayma plant and has proved successful in achieving a high quality sealing result.

Analysis of Disc Brake Squeal, 1992

Eliminating squeal noise generated during braking is an important task for the improvement of vehicle passengers' comfort. Considerable amount of research and development works have been done on the problem to date. In this study, we focused on the analyses of friction self-excited vibration and brake part resonance during high frequency brake squeal. Friction self-excited vibration is caused by the dry friction between pads and rotor, and occurs as a function of their relative sliding velocities. Its vibration frequency can be calculated in relation to the mass and stiffness of the pad sliding surface. Frequency responses of the brake assembly were measured and the vibration modes of the pad, disc and caliper during squeal were identified through modal analysis. Further study led to the development of a computer simulation method for analyzing the vibration modes of brake parts. Analytical results obtained using the method agreed well with the corresponding experimental data.
