Modeling of Machine Tool Dynamics and Chatter Prediction

Dynamics of machine tool components play a critical role in the outcome of machining processes. This paper addresses several important issues on machine tool and machining dynamics. It illustrates the dynamic behavior of structural components under operating conditions and presents an improved technique for modeling structural non-linearity. It also describes spindle modeling capability that has been developed to predict dynamic and thermal characteristics of spindle systems. Finally, the paper discusses the impact of non-linear dynamics on machining stability.

Simulation of MADMEL Power Systems Components

Detailed computer models of system components for More Electric Aircraft have been developed using the Advanced Control System Language (ACSL) and its graphical front-end, Graphic Modeller. Among the devices modeled are a wound-rotor synchronous generator with parallel bridge-rectifier outputs, a switched-reluctance generator, and various loads including a DC-DC converter, an inverter-driven induction motor, and an electro-hydrostatic actuator. Results from the simulations are presented together with corroborating experimental test results.

An Automated State Model Generation Algorithm for Simulation/Analysis of Power Systems with Power Electronic Components

In this paper, a recently-developed algorithmic method of deriving the state equations of power systems containing power electronic components is described. Therein the system is described by the pertinent branch parameters and the circuit topology; however, unlike circuit-based algorithms, the difference equations are not implemented at the branch level. Instead, the composite system state equations are established. A demonstration of the computer implementation of this algorithm to model a variable-speed, constant-frequency aircraft generation system is described. Because of the large number of states and complexity of the system, particular attention is placed on the development of a model structure which provides optimal simulation efficiency.

Computer Modeling and Simulation of a Tracked Log Skidder with Different Grapple Configurations

A track-type grapple log skidder was dynamically modeled to allow machine modification by computer to determine the effects of these modifications on the operation of the machine in the forest. The model consisted of an undercarriage, power train, log/drag force, and logging equipment (arch and grapple). This skidder had three types of logging attachments: winch, swinging boom (grapple), and single-function arch (grapple). Each was modeled and simulated under various conditions. The dynamic model of the skidder can be used to analyze its drawbar pull capability and lateral stability with various log weights and soil types on steep slopes. Validation of this model is needed later.

Internal Sensor based Li-ion Battery Safety Examination and Thermal Runaway Early Prevention

The reliability of Li-ion batteries (LIBs) is essential for electric vehicles (EVs) safety due to the fast charging/discharging, environmental dynamic loads and high temperature usage involved in LIB service. Among the LIB safety hazards, thermal runaway is recognized as the most critical one due to its rapid development and severe safety threat. Nowadays, the most common safety monitoring method is to measure the surface temperature and disconnect the LIBs when it reaches the threshold. Due to the thermal resistance, measurement on the battery surface cannot reflect the electrode temperature, which is crucial for LIB safety. Besides, most existing surface temperature-based LIB safety management methods neglect the difference in different abusing conditions and cannot provide customized LIB management. In our work, resistance temperature detectors (RTDs) were embedded into LIBs with additive manufacturing.

Modeling and Optimization of the Control Strategy for the Hydraulic System of an Articulated Boom Lift

This paper describes the numerical modeling of the hydraulic circuit of a self-moving boom lift. Boom lifts consist of several hydraulic actuators, each of them performs a specific movement. Hydraulic systems for lifting applications must ensure consistent performance no matter what the load and how many users are in operation at the same time. Common solutions comprise a fixed or a variable displacement pump with load-sensing control strategy. Instead, the hydraulic circuit studied in this paper includes a fixed displacement pump and an innovative (patented) proportional valve assembly. Each proportional valve (one for each user) permits a flow regulation for all typical load conditions and movement simultaneously. The study of the hydraulic system required a detailed modeling of some components such as: the overcenter valves, for the control of the assistive loads; the proportional valve, which keeps a constant flow independently of pressure drop across itself.

Methodology for Metalcasting Process Selection

Today, there are several hundreds of manufacturing processes available to the designer to choose from, and the number is constantly increasing. The ability to choose a manufacturing process for a particular user need set in the early stage of the design process is necessary. In metalcasting alone, there are over forty different processes with different capabilities. A designer can benefit from knowing the manufacturing process alternatives available to him. Inaccurate process selection can lead to financial losses and market share erosion. This paper discusses a methodology for selection of a metalcasting process based on a number of user specified attributes or requirements. A model of user requirements was developed and these requirements were matched with the capabilities of each metalcasting process. The metalcasting process which best meets these needs is suggested.

Equivalent System Mass of Producing Yeast and Flat Breads from Wheat Berries, A Comparison of Mill Type

Wheat is a candidate crop for the Advanced Life Support (ALS) system, and cereal grains and their products will be included on long-term space missions beyond low earth orbit. While the exact supply scenario has yet to be determined, some type of post-processing of these grains must occur if they are shipped as bulk ingredients or grown on site for use in foods. Understanding the requirements for processing grains in space is essential for incorporating the process into the ALS food system. The ESM metric developed by NASA describes and compares individual system impact on a closed system in terms of a single parameter, mass. The objective of this study was to compare the impact of grain mill type on the ESM of producing yeast and flat breads. Hard red spring wheat berries were ground using a Brabender Quadrumat Jr. or the Kitchen-Aid grain mill attachment (both are proposed post-harvest technologies for the ALS system) to produce white and whole wheat flour, respectively.

Derivation of the Three-Dimensional Installation Ratio for Dual A-Arm Suspensions

Conventional suspension analysis of three-dimensional suspensions typically use two-dimensional analyses. This is done by projecting suspension components onto two-dimensional planes and then performing a two-dimensional analysis in each of these orthogonal planes or neglecting motions in one of the planes entirely. This requires multiple iterations because changes in one plane require a checking of their effects on motion in the other orthogonal planes. In doing so, much of the insight and accuracy gained from a three-dimensional analysis can be lost. A three-dimensional kinematic analysis approach is presented and applied to a dual A-Arm suspension system. All motions are considered instantaneously about a screw axis instead of a point as used by the usual two-dimensional modeling approach. The model predicts deflections of suspension components in response to the three-dimensional forces present at the contact patch.

Education and Outreach Program Designed for NASA Specialized Center of Research and Training in Advance Life Support (ALS/NSCORT)

The NASA Specialized Center of Research and Training in Advanced Life Support (ALS/NSCORT) Education and Outreach Program is designed to engage audiences through concepts and technologies highlighted in the NSCORT research program. The outreach program is composed of three thrust areas. These areas are technical outreach (graduate education, technology transfer, presentations to industry, etc.), educational outreach (professional development, undergraduate, K-12), and public outreach (museums, state fairs, etc.) Program design of the technical and educational outreach began in January 2003. This paper reports anecdotal data on one ALS/NSCORT outreach program and gives a brief description of the other programs in their pilot stages. Technical and educational outreach programs developed to date include: 1) Summer Fellowship Research Program, 2) Distance Learning Course, 3) Key Learning Community Collaborative Project and 4) Mission to Mars.

Solids Thermophilic Aerobic Reactor for Solid Waste Management in Advanced Life Support Systems

Solids thermophilic aerobic reactor (STAR) processing of biodegradable solid waste residuals uses high temperature conditions to reduce waste volume, inactivate pathogens, and render products that may enter the recycle system by providing plant substrate, fish food, and mushroom growth medium. The STAR process recovers and enables the reuse of nutrients, water, and carbon. During the time of this study, STAR was operated at a 3% solids loading rate, with an 11-day retention time at a temperature range of 50-55°C. This document presents the following details: a the evolution to date of the STAR reactor b review of reactor operation and analytical methods c a synopsis of the performance results and related discussion, and d a synopsis of future goals relative to this project's associated research roadmap.

Design of a High-Bandwidth, Low-Cost Hydrostatic Absorption Dynamometer with Electronic Load Control

A low-cost hydrostatic absorption dynamometer has been developed for small to medium sized engines. The dynamometer was designed and built by students to support student projects and educational activities. The availability of such a dynamometer permits engine break-in cycles, performance testing, and laboratory instruction in the areas of engines, fuels, sensors, and data acquisition. The dynamometer, capable of loading engines up to 60kW at 155Nm and 3600rpm, incorporates a two-section gear pump and an electronically operated proportional pressure control valve to develop and control the load. A bypass valve permits the use of only one pump section, allowing increased fidelity of load control at lower torque levels. Torque is measured directly on the drive shaft with a strain gage. Torque and speed signals are transmitted by an inductively-powered collar mounted to the dynamometer drive shaft. Pressure transducers at the pump inlet and pump outlet allow secondary load measurement.

Health Monitoring for Condition-Based Maintenance of a HMMWV using an Instrumented Diagnostic Cleat

Operation & support costs for military weapon systems accounted for approximately 3/5th of the $500B Department of Defense budget in 2006. In an effort to ensure readiness and decrease these costs for ground vehicle fleets, health monitoring technologies are being developed for Condition-Based Maintenance of individual vehicles within a fleet. Dynamics-based health monitoring is used in this work because vibrations are a passive source of response data, which are global functions of the mechanical loading and properties of the vehicle. A common way of detecting faults in mechanical equipment, such as the suspension and chassis of a ground vehicle, is to compare measured operational vibrations to a reference (or healthy) signature to detect anomalies.

Designing for Large-Displacement Stability in Aircraft Power Systems

Due to the instabilities that may occur in power systems with regulated loads such as those used in military aircraft, ships, and terrestrial vehicles, many analysis techniques and design methodologies have been developed to ensure stable operation for expected operating conditions. However, many of these techniques are difficult to apply to complex systems and do not guarantee large-displacement stability following major disturbances such as faults, regenerative operation, large pulsed loads, and/or the loss of generating capacity. In this paper, a design paradigm is set forth guaranteeing large-displacement stability of a power system containing a significant penetration of regulated (constant-power) loads for any value of load power up to and including the steady-state rating of the source. Initial investigations are performed using an idealized model of a dc-source to determine the minimum requirements that ensure large-displacement stability.

Modeling and Simulation of a Hydraulic Steering System

Conventional hydraulic steering systems keep improving performance and driving comfort by introducing advanced features via mechanical design. The ever increasing mechanical complexity requires the advanced modeling and simulation technology to mitigate the risks in the early stage of the development process. In this paper, we focus on advanced modeling tools environment with an example of a load sensing hydraulic steering system. The complete system architecture is presented. Analytical equations are developed for a priority valve and a steering control unit as the foundation of modeling. The full version of hydraulic steering system model is developed in Dymola platform. In order to capture interaction between steering and vehicle, the co-simulation platform between the hydraulic steering system and vehicle dynamics is established by integrating Dymola, Carsim and Simulink.

Effects of Controlled Modulation on Surface Textures in Deep-Hole Drilling

Deep-hole drilling is among the most critical precision machining processes for production of high-performance discrete components. The effects of drilling with superimposed, controlled low-frequency modulation - Modulation-Assisted Machining (MAM) - on the surface textures created in deep-hole drilling (ie, gun-drilling) are discussed. In MAM, the oscillation of the drill tool creates unique surface textures by altering the burnishing action typical in conventional drilling. The effects of modulation frequency and amplitude are investigated using a modulation device for single-flute gun-drilling on a computer-controlled lathe. The experimental results for the gun-drilling of titanium alloy with modulation are compared and contrasted with conventional gun-drilling. The chip morphology and surface textures are characterized over a range of modulation conditions, and a model for predicting the surface texture is presented. Implications for production gun-drilling are discussed.

Inductive or Magnetic Recharging for Small UAVs

We developed a wireless, contact free power transfer mechanism that is safer and robust to imperfect alignment on landing at the base station and that avoid trips back to the launch sites for recharging off power lines. A magnetic field is created using inductor coils on both the transmitting and receiving sides. We use small induction coils around the UAV to increase efficiency and decrease interference. By locating several of these small inductive coils around our quad-rotor UAV, faster recharging is accomplished in comparison to the use of just one coil. In addition, more coils permit larger voltages for more efficient power transfers. On the base station, several folding robotic arms will be used to realign the receiver coils over the transmitter coils. After adequate recharging as measured by battery voltages or power consumption at the base station, the UAV sends a signal to the base station to open the dome to fly away.

A Novel Pressure-Feedback Based Adaptive Control Method to Damp Instabilities in Hydraulic Machines

Excessive vibration and poor controllability occur in many mobile fluid power applications, with negative consequences as concerns operators' health and comfort as well as machine safety and productivity. This paper addresses the problem of reducing oscillations in fluid power machines presenting a novel control technique of general applicability. Strong nonlinearities of hydraulic systems and the unpredictable operating conditions of the specific application (e.g. uneven ground, varying loads, etc.) are the main challenges to the development of satisfactory general vibration damping methods. The state of the art methods are typically designed as a function of the specific application, and in many cases they introduce energy dissipation and/or system slowdown. This paper contributes to this research by introducing an energy efficient active damping method based on feedback signals from pressure sensors mounted on the flow control valve block.

RANS and LES Study of Lift-Off Physics in Reacting Diesel Jets

Accurate modeling of the transient structure of reacting diesel jets is important as transient features like autoignition, flame propagation, and flame stabilization have been shown to correlate with combustion efficiency and pollutant formation. In this work, results from Reynolds-averaged Navier-Stokes (RANS) simulations of flame lift-off in diesel jets are examined to provide insight into the lift-off physics. The large eddy simulation (LES) technique is also used to computationally model a lifted jet flame at conditions representative of those encountered in diesel engines. An unsteady flamelet progress variable (UFPV) model is used as the turbulent combustion model in both RANS simulations and LES. In the model, a look-up table of reaction source terms is generated as a function of mixture fraction Z, stoichiometric scalar dissipation rate Xst, and progress variable Cst by solving the unsteady flamelet equations.

Development of a SIL, HIL and Vehicle Test-Bench for Model-Based Design and Validation of Hybrid Powertrain Control Strategies

Hybrid powertrains with multiple sources of power have generated new control challenges in the automotive industry. Purdue University's participation in EcoCAR 2, an Advanced Vehicle Technology Competition managed by the Argonne National Laboratories and sponsored by GM and DOE, has provided an exciting opportunity to create a comprehensive test-bench for the development and validation of advanced hybrid powertrain control strategies. As one of 15 competing university teams, the Purdue EcoMakers are re-engineering a donated 2013 Chevrolet Malibu into a plug-in parallel- through-the-road hybrid-electric vehicle, to reduce its environmental impact without compromising performance, safety or consumer acceptability. This paper describes the Purdue team's control development process for the EcoCAR 2 competition.
