The Role of EGR in PM Emissions from Gasoline Engines

A dilute spark-ignited engine concept has been developed as a potential low cost competitor to diesel engines by Southwest Research Institute (SwRI), with a goal of diesel-like efficiency and torque for light- and medium-duty applications and low-cost aftertreatment. The targeted aftertreatment method is a traditional three-way catalyst, which offers both an efficiency and cost advantage over typical diesel aftertreatment systems. High levels of exhaust gas recirculation (EGR) have been realized using advanced ignition systems and improved combustion, with significant improvements in emissions, efficiency, and torque resulting from using high levels of EGR. The primary motivation for this work was to understand the impact high levels of EGR would have on particulate matter (PM) formation in a port fuel injected (PFI) engine. While there are no proposed regulations for PFI engine PM levels, the potential exists for future regulations, both on a size and mass basis.

The Effect of Fuel Composition on Performance and Emissions of a Variety of Natural Gas Engines

Work was performed to determine the feasibility of operating heavy-duty natural gas engines over a wide range of fuel compositions by evaluating engine performance and emission levels. Heavy-duty compressed natural gas engines from various engine manufacturers, spanning a range of model years and technologies, were evaluated using a diversity of fuel blends. Performance and regulated emission levels from these engines were evaluated using natural gas fuel blends with varying methane number (MN) and Wobbe Index in a dynamometer test cell. Eight natural gas blends were tested with each engine, and ranged from MN 75 to MN 100. Test engines included a 2007 model year Cummins ISL G, a 2006 model year Cummins C Gas Plus, a 2005 model year John Deere 6081H, a 1998 model year Cummins C Gas, and a 1999 model year Detroit Diesel Series 50G TK. All engines used lean-burn technology, except for the ISL G, which was a stoichiometric engine.

Effects of EGR Dilution and Fuels on Spark Plug Temperatures in Gasoline Engines

The addition of exhaust gas recirculation (EGR) has demonstrated the potential to significantly improve engine efficiency by allowing high CR operation due to a reduction in knock tendency, heat transfer, and pumping losses. In addition, EGR also reduces the engine-out emission of nitrogen oxides, particulates, and carbon monoxide while further improving efficiency at stoichiometric air/fuel ratios. However, improvements in efficiency through enhanced combustion phasing at high compression ratios can result in a significant increase in cylinder pressure. As cylinder pressure and temperature are both important parameters for estimating the durability requirements of the engine - in effect specifying the material and engineering required for the head and block - the impact of EGR on surface temperatures, when combined with the cylinder pressure data, will provide an important understanding of the design requirements for future cylinder heads.

Combination of Mixed Metal Oxides with Cu-Zeolite for Enhanced Soot Oxidation on an SCRoF

A push for more stringent emissions regulations has resulted in larger, increasingly complex aftertreatment solutions. In particular, oxides of nitrogen (NOX) and particulate matter (PM) have been controlled using two separate systems, selective catalytic reduction (SCR) and the catalyze diesel particulate filter (CDPF), or the functionality has been combined into a single device producing the SCR on filter (SCRoF). The SCRoF forgoes beneficial NO2 production present in the CDPF to avoid NH3 oxidation which occurs when using platinum group metals (PGM) for oxidation. In this study, mixed-metal oxides are shown to oxidize NO to NO2 without appreciable NH3 oxidation. This selectivity leads to enhanced performance when combined with a typical Cu-zeolite catalyst.

The Effect of Heavy-Duty Diesel Cylinder Deactivation on Exhaust Temperature, Fuel Consumption, and Turbocharger Performance up to 3 bar BMEP

Diesel Cylinder Deactivation (CDA) has been shown in previous work to increase exhaust temperatures, improve fuel efficiency, and reduce engine-out NOx for engine loads up to 3 bar BMEP. The purpose of this study is to determine whether or not the turbocharger needs to be altered when implementing CDA on a diesel engine. This study investigates the effect of CDA on exhaust temperature, fuel efficiency, and turbocharger performance in a 15L heavy-duty diesel engine under low-load (0-3 bar BMEP) steady-state operating conditions. Two calibration strategies were evaluated. First, a “stay-hot” thermal management strategy in which CDA was used to increase exhaust temperature and reduce fuel consumption. Next, a “get-hot” strategy where CDA and elevated idle speed was used to increase exhaust temperature and exhaust enthalpy for rapid aftertreatment warm-up.

Comparison of Partial and Total Dilution Systems for the Measurement of Polycyclic Aromatic Hydrocarbons and Hydrocarbon Speciation in Diesel Exhaust

Two methods of sampling exhaust emissions are typically used for characterizing emissions from diesel engines: total dilution which uses a constant volume sampling (CVS) system and partial flow dilution which relies on proportionally diluting a small part from the main exhaust stream. The CVS dilutes the entire exhaust flow to a constant volumetric flowrate which allows for proportional sampling of the exhaust species during transient engine operation. For partial dilution sampling during transient engine operation, obtaining a proportional sample is more rigorous and dilution of the extracted sample must be continuously changed throughout the cycle in order for the extracted sample flowrate to be proportional to the continuously changing exhaust flow. Typically, regulated emissions measured using both methods for an engine platform have shown good correlation. The focus for this work was on the experimental investigation of the two methods for the measurement of unregulated species.

Solid Particle Emissions from Vehicle Exhaust during Engine Start-Up

Human exposure to vehicle exhaust during engine start-up can be encountered on a daily basis in parking lots, home garages, and vehicle stop/star traffic environment. This work is the first pilot study to characterize solid particle number and size distribution during engine start-up using various light-duty vehicles with different technology engines. A total of 84 vehicles were tested in this pilot study, consisting of post-2007 diesel engines equipped with high efficiency diesel particulate filters (DPFs) as well as modern gasoline port fuel injected (PFI) and gasoline direct injected (GDI) engines equipped with three-way-catalysts (TWCs). Particle concentration from DPF equipped diesel engines were found to be the lowest, while GDI and 8-cylinder PFI engines had the highest particle emissions.

The most recent 2010 emissions standards for heavy-duty engines have established a tailpipe limit of oxides of nitrogen (NOX) emissions of 0.20 g/bhp-hr. However, it is projected that even when the entire on-road fleet of heavy-duty vehicles operating in California is compliant with 2010 emission standards, the National Ambient Air Quality Standards (NAAQS) requirement for ambient particulate matter and Ozone will not be achieved without further reduction in NOX emissions. The California Air Resources Board (CARB) funded a research program to explore the feasibility of achieving 0.02 g/bhp-hr NOX emissions.

Evaluation of an On-Board, Real-Time Electronic Particulate Matter Sensor Using Heavy-Duty On-Highway Diesel Engine Platform

California Air Resources Board (CARB) has instituted requirements for on-board diagnostics (OBD) that makes a spark-plug sized exhaust particulate matter (PM) sensor a critical component of the OBD system to detect diesel particulate filter (DPF) failure. Currently, non-real-time resistive-type sensors are used by engine OEMs onboard vehicles. Future OBD regulations are likely to lower PM OBD thresholds requiring higher sensitivity sensors with better data yield for OBD decision making. The focus of this work was on the experimental evaluation of a real-time PM sensor manufactured by EmiSense Technologies, LLC that may offer such benefits. A 2011 model year on-highway heavy-duty diesel engine fitted with a diesel oxidation catalyst (DOC) and a catalyzed DPF followed by urea-based selective catalytic reducer (SCR) and ammonia oxidation (AMOX) catalysts was used for this program.

Development of a Burner-Based Test System to Produce Controllable Particulate Emissions for Evaluation of Gasoline Particulate Filters

Gasoline Direct Injection (GDI) engines have been widely adopted by manufacturers in the light-duty market due to their fuel economy benefits. However, several studies have shown that GDI engines generate higher levels of particulate matter (PM) emissions relative to port fuel injected (PFI) engines and diesel engines equipped with optimally functioning diesel particulate filters (DPF). With stringent particle number (PN) regulations being implemented in both, the European Union and China, gasoline particulate filters (GPF) are expected to be widely utilized to control particulate emissions. Currently, evaluating GPF technologies on a vehicle can be challenging due to a limited number of commercially available vehicles that are calibrated for a GPF in the United States as well as the costs associated with vehicle procurement and evaluations utilizing a chassis dynamometer facility.

Development of a Solid Exhaust Particle Number Measurement System Using a Catalytic Stripper Technology

A solid particle number measurement system (SPNMS) was developed using a catalytic stripper (CS) technology instead of an evaporation tube (ET). The ET is used in commercially available systems, compliant with the Particle Measurement Program (PMP) protocol developed for European Union (EU) solid particle number regulations. The catalytic stripper consists of a small core of a diesel exhaust oxidation catalyst. The SPNMS/CS met all performance requirements under the PMP protocol. It showed a much better performance in removing large volatile tetracontane particles down to a size well below the PMP lower cut-size of 23 nm, compared to a SPNMS equipped with an ET instead of a CS. The SPNMS/CS also showed a similar performance to a commercially available system when used on a gasoline direct injection (GDI) engine exhaust.

Effect of EGR on Particle Emissions from a GDI Engine

Gasoline direct injected (GDI) engines are becoming a concern with respect to particulate matter (PM) emissions. The upcoming 2014 Euro 6 regulations may require a drastic reduction in solid particle number emissions from GDI engines and the proposed California Air Resources Board (CARB) LEV III regulations for 2014 and 2017 will also require some PM reduction measures. As a result, it is necessary to characterize PM emissions from GDI engines and investigate strategies that suppress particle formation during combustion. The main focus of this work was on using exhaust gas recirculation (EGR) as a means to reduce engine-out particle emissions from a GDI engine with an overall stoichiometric fuel to air mixture. A small displacement, turbocharged GDI engine was operated at a variety of steady-state conditions with differing levels of EGR to characterize total (solid plus volatile) and solid particle emissions with respect to size, number, and soot or black carbon mass.

Determination of the PEMS Measurement Allowance for PM Emissions Regulated Under the Heavy-Duty Diesel Engine In-Use Testing Program

This paper summarizes the Heavy-Duty In-Use Testing (HDUIT) measurement allowance program for Particulate Matter Portable Emissions Measurement Systems (PM-PEMS). The measurement allowance program was designed to determine the incremental error between PM measurements using the laboratory constant volume sampler (CVS) filter method and in-use testing with a PEMS. Two independent PM-PEMS that included the Sensors Portable Particulate Measuring Device (PPMD) and the Horiba Transient Particulate Matter (TRPM) were used in this program. An additional instrument that included the AVL Micro Soot Sensor (MSS) was used in conjunction with the Sensors PPMD to be considered a PM-PEMS. A series of steady state and transient tests were performed in a 40 CFR Part 1065 compliant engine dynamometer test cell using a 2007 on-highway heavy-duty diesel engine to quantify the accuracy and precision of the PEMS in comparison with the CVS filter-based method.

On-Line Diesel Engine Oil Consumption Measurement

Oil consumption has been identified as a contributor to diesel particulate exhaust emissions. The strict requirements for reduced diesel exhaust particulates in 1991 and in 1994 call for a much greater understanding of the level of oil consumption during transient as well as steady-state operations. A system has been assembled to continuously measure diesel engine oil consumption through on-line detection using sulfur as a tracer. The system requires a sulfur-free fuel, a high-sulfur diesel engine oil, an exhaust sampling system, and a sensitive detector. A series of engine tests were conducted using the sulfur-trace oil consumption measurement system. Variations in oil consumption at steady state and during transient operations have been measured. Quantitative measurement of oil consumption rates were confirmed by two separate calibration checks.

Heat Transfer Enhancement through Advanced Casting Technologies

There is growing interest in additive manufacturing technologies for prototype if not serial production of complex internal combustion engine components such as cylinder heads and pistons. In support of this general interest the authors undertook an experimental bench test to evaluate opportunities for cooling jacket improvement through geometries made achievable with additive manufacturing. A bench test rig was constructed using electrical heating elements and careful measurement to quantify the impact of various designs in terms of heat flux rate and convective heat transfer coefficients. Five designs were compared to a baseline - a castable rectangular passage. With each design the heat transfer coefficients and heat flux rates were measured at varying heat inputs, flow rates and pressure drops. Four of the five alternative geometries outperformed the baseline case by significant margins.

Improving Brake Thermal Efficiency Using High-Efficiency Turbo and EGR Pump While Meeting 2027 Emissions

Commercial vehicles are moving in the direction of improving brake thermal efficiency while also meeting future diesel emission requirements. This study is focused on improving efficiency by replacing the variable geometry turbine (VGT) turbocharger with a high-efficiency fixed geometry turbocharger. Engine-out (EO) NOX emissions are maintained by providing the required amount of exhaust gas recirculation (EGR) using a 48 V motor driven EGR pump downstream of the EGR cooler. This engine is also equipped with cylinder deactivation (CDA) hardware such that the engine can be optimized at low load operation using the combination of the high-efficiency turbocharger, EGR pump and CDA. The exhaust aftertreatment system has been shown to meet 2027 emissions using the baseline engine hardware as it includes a close coupled light-off SCR followed by a downstream SCR system.

Particle Emissions from a 2009 Gasoline Direct Injection Engine Using Different Commercially Available Fuels

Total and solid particle mass, size, and number were measured in the dilute exhaust of a 2009 vehicle equipped with a gasoline direct injection engine along with an exhaust three-way-catalyst. The measurements were performed over the FTP-75 and the US06 drive cycles using three different U.S. commercially available fuels, Fuels A, B, and C, where Fuel B was the most volatile and Fuel C was the least volatile with higher fractions of low vapor pressure hydrocarbons (C10 to C12), compared to the other two fuels. Substantial differences in particle mass and number emission levels were observed among the different fuels tested. The more volatile gasoline fuel, Fuel B, resulted in the lowest total (solid plus volatile) and solid particle mass and number emissions. This fuel resulted in a 62 percent reduction in solid particle number and an 88 percent reduction in soot mass during the highest emitting cold-start phase, Phasel, of the FTP-75, compared to Fuel C.

Filtration Requirements and Evaluation Procedure for a Rotary Injection Fuel Pump

A cooperative research and development program was organized to determine the critical particle size of abrasive debris that will cause significant wear in rotary injection fuel pumps. Various double-cut test dusts ranging from 0-5 to 10-20 μm were evaluated to determine which caused the pumps to fail. With the exception of the 0-5-μm test dust, all other test dust ranges evaluated caused failure in the rotary injection pumps. After preliminary testing, it was agreed that the 4-8-μm test dust would be used for further testing. Analysis revealed that the critical particle size causing significant wear is 6-7 μm. This is a smaller abrasive particle size than reported in previously published literature. A rotary injection pump evaluation methodology was developed. During actual operation, the fuel injection process creates a shock wave that propagates back up the fuel line to the fuel filter.

Validation Method for Diesel Particulate Filter Durability

The diesel particulate filter (DPF) is a critical aftertreatment device for control of particulate matter (PM) emissions from a diesel engine. DPF survivability is challenged by several key factors such as: excessive thermal stress due to DPF runaway regenerations (or uncontrolled regeneration) may cause DPF substrate and washcoat failure. Catalyst poisoning elements from the diesel fuel and engine oil may cause performance degradation of the catalyzed DPF. Harsh vibration from the powertrain, as well as from the road surface, may lead to mechanical failure of the substrate and/or the matting material. Evaluations of these important validation parameters were performed.

EGR System Integration on a Pump Line-Nozzle Engine

The minimum oxides of nitrogen (NOx) emissions over the U.S. Federal Test Procedure (FTP) using exhaust gas recirculation (EGR) were investigated on a heavy-duty diesel engine featuring a pump-line-nozzle fuel injection system. Due to the technical merits of electronic fuel injection systems, most accounts of EGR system development for heavy-duty diesel engines have focused on these types of engines and not engines with mechanical fuel systems. This work details use of a high-pressure-loop EGR configuration and a novel, computer-controlled, EGR valve that allowed for optimizing the EGR rate as a function of speed and load on a 6L, turbo-charged/intercooled engine. Cycle NOx levels were reduced nearly 50 percent to 2.3 g/hp-hr using conventional diesel fuel and application of only EGR, but particulates increased nearly three-fold even with the standard oxidation catalyst employed.
