Rapid CAE Analysis from Parametric Solid Model Assemblies of Instrument Panel Structures

During the conceptual design stages of an instrument panel (IP) structure, various alternatives in architecture need to be evaluated. This entails being able to obtain a quick assessment of how the designs roughly compare in structural performance. The current climate of reduced cycle times dictates that quick and inexpensive CAE techniques be employed for this purpose. This paper describes the background of a design process in which Computer Aided Engineering (CAE) models, fully associative with the underlying 3D solid model, are rapidly generated for use in structural vibration, thermal and crash analysis.

Reduction of Instrument Panel Manufacturing Cost by Using Design Optimization

This paper highlights the application of design optimization in reducing product manufacturing cost without compromising product performance. By using a topology optimization method, the manufacturing cost of a clam shell has been reduced by approximately one-third, while maintaining the NVH performance of the steering column that is connected to the instrument panel (IP) through the clam shell. Two different optimization approaches and two different topological weld deployments are investigated. It is found that a fully-deployed seam weld approach with automatic optimization provides the best design results.

Analysis of Factors Affecting Rainwater Ingestion into Vehicles HVAC Systems

The penetration of rainwater through the heating ventilation and air conditioning system (HVAC) of a vehicle directly affects the provision of thermal comfort within the vehicle passenger compartment. Present vehicle designs restrict considerably the air-management processes due to reduced space and tighter packaging. The motivation for the study is to get an insight into factors affecting the water ingress phenomenon when a stationary vehicle is subjected to water loading such as heavy rain when parked or waiting in a traffic light or when in a car wash. The test programme made use of a compact closed circuit full-scale automotive climatic wind tunnel that is able to simulate wind, rain and road inclination. The tunnel was developed as part of the collaborative research between the Flow Diagnostics Laboratory (FDL) of the University of Nottingham and Visteon Climate Control Systems [1].

Six Sigma methodologies in combination with Lean thinking have made considerable inroads as continuous improvement tools initially in manufacturing and more recently for service and transactional processes. There is considerable interest globally in training professionals on the use and application of these tools appropriate to either operational or transactional areas. It has long been realized that adult learning is at its best when participants are involved in relevant “hands-on” experiments. Six Sigma training has seen the use of class room demonstrations ranging from the use of playing cards, simulations and to the use of sophisticated experiments to illustrate concepts of factorial designs. This paper will focus on a series of simple but modular experiments that were developed over the past two years illustrating the application of all the Statistical tools that are taught as a part of Six Sigma Green and Black Belt body of knowledge.

Development of a Closed Loop, Full Scale Automotive Climatic Wind Tunnel

A closed loop full-scale automotive climatic wind tunnel is described. The tunnel simulates wind and rain as well as several road conditions. It generates under controlled heat loading, wind speeds of up to 50kmh with different approach boundary conditions, rains from drizzle to cloudburst and road inclines up to 15° in any direction. The design and optimization process of the tunnel functions is outlined and examples of its use in vehicle development are given. The size constraint and the need for a compact design are important features of the tunnel. The tunnel provides an important test bed for close scrutiny of the relationship between rain ingress, vehicle speed, road condition, heat loading and vehicle geometry. The tunnel can also be used to study vehicle thermal management, vehicle thermal comfort, engine cold starting, and wipers efficiency in sever cold weather.

Seat System Key Life Test

An accelerated seat durability test was developed to identify potential problems in areas with traditionally high warranty cost and customer dissatisfaction: squeak & rattle and mechanism looseness & efforts. The test inputs include temperature, humidity, road vibration, occupant movements, and mechanism cycling. These inputs were combined into a single 14-day test profile that simulates 10 years and 250,000 km. (approximately 150,000 miles) of 95th percentile customer usage. Various components of the seat assembly are tested together as a system. The test was performed on two current production programs. The test produced issues similar to those found in warranty repair data and evaluations of used seats from high-mileage customer-owned vehicles.

The Effects of Outlet Geometry on Automotive Demister Performance

The established method of clearing a misted car windshield or of maintaining a clear view under misting conditions is through the application of an air supply via jet outlets in the instrument panel. The ability of such arrangements to perform adequately is a function of the prevailing environmental conditions, the vehicle speed, the condition of the demist air source and the geometry and arrangement of the jet outlets. This paper presents experimental data obtained in a purpose built environmental chamber designed to accommodate simple rectangular jets impinging on a misted glass surface. The facility consists of three conditioned air sources applied to a test chamber designed to represent the external, internal and demist air flows. Mist conditions on the glass surface are determined using a novel technique employing a CCD camera acquiring grey scale images which are digitally analysed to generate mist detection, grading and clearing contour data.

Closed-Loop Recycling of Monomaterial Door-Panel Systems

Pressures to increase the recyclable and recycled content of passenger vehicles are accelerating. In Europe, there is interest in eliminating halogenated polymers. Globally, more and more concern is focused on materials and methods that are ecologically friendly. Automakers and their suppliers are being encouraged to design and assemble components in new ways to facilitate separation, identification, and resource recovery at the end of the vehicle’s useful life - something that is not only good for the environment, but also the bottom line. One area of the vehicle that has proved challenging for applying such design for disassembly and recycling (DFD/R) principles has been the interior, owing to the sheer number of materials used there, and the great number of laminate structures that make disassembly nearly impossible. A good example is a door panel inner, which typically consists of a rigid plastic substrate, a foam pad, and a vinyl, leather, or cloth covering.

Engineering the 1999 Mercury Cougar Hybrid Instrument Panel

In a joint effort between Ford Motor Company, Visteon Automotive Systems, Textron Automotive Company, and Dow Automotive the 1999 Mercury Cougar instrument panel (IP) was designed and engineered to reduce the weight and overall cost of the IP system. The original IP architecture changed from a traditional design that relied heavily upon the steel structure to absorb and dissipate unbelted occupant energy during frontal collisions to a hybrid design that utilizes both plastic and steel to manage energy. This design approach further reduced IP system weight by 1.88 Kg and yielded significant system cost savings. The hybrid instrument panel architecture in the Cougar utilizes a steel cross car beam coupled to steel energy absorbing brackets and a ductile thermoplastic substrate. The glove box assembly and the driver knee bolster are double shell injection molded structures that incorporate molded-in ribs for added stiffness.

A Comparison of Different Squeak & Rattle Test Methods for Large Modules and Subsystems

Many engineers today use large, powerful multi-purpose test systems to do squeak & rattle testing of modules and subsystems such as Instrument Panels, Consoles and Seat Assemblies. Such test systems include Multi-Axis Hydraulic Shaker Tables and Electrodynamic Vibration Systems with large head expanders and rigid (or at least stiff) fixtures. These test systems have been successful when used for squeak & rattle test programs, have been validated as approved test methods, and have become the standards of comparison in many labs today. They are, however, expensive and throughput can be limited due to the time needed to unbolt, unload, handle, load, and re-bolt a test item at its many attachment points on the rigid fixture. Furthermore, the capital cost of these Legacy systems can be prohibitive, especially for the smaller supplier, who is being compelled to perform squeak & rattle testing on the products they supply to their customers, the vehicle manufacturers and Tier 1 suppliers.

Reduced Pressure Carbon Dioxide Cycle for Vehicle Climate Control

Environmental concerns have spawned renewed interest in naturally occurring refrigerants such as carbon dioxide. CO2 has attractive features such as high enthalpy of evaporation and low cost compared to halocarbons. However, the vapor pressure of CO2 is high at temperatures normally encountered in refrigeration and air conditioning systems when compared to traditional and alternative refrigerants such as CFC-12 and HFC-134a. Major research efforts are underway to investigate the transcritical CO2 cycle, in which a gas cooler instead of a condenser accomplishes heat rejection to ambient, since carbon dioxide under these conditions is above the critical point. The vapor pressure in the gas cooler may exceed 120 bar (1,740 lb/in2). In this paper a reduced pressure carbon dioxide system is reported (Ref 1). Two companion papers will address properties of working fluids (Ref 2) and thermodynamic and cycle models (Ref 3) for the low pressure carbon dioxide cycle.

A Hybrid System Solution of the Interrupt Latency Compatibility Problem

Microprocessors and microcontrollers are now widely used in automobiles. Microprocessor systems contain sources of interrupt and interrupt service routines, which are software components executed in response to the assertion of an interrupt in hardware. A major problem in designing the software of microprocessor systems is the analytical treatment of interrupt latency. Because multiple interrupt service routines are executed on the same CPU, they compete for the CPU and interfere with each other's latency requirements. Here, interrupt latency is defined as the delay between the assertion of the interrupt in hardware and the start of execution of the associated interrupt service routine. It is estimated that 80% of intermittent bugs in small microprocessor software loads are due to improper treatment of interrupts. Until this work, there is no analytic method for analyzing a particular system to determine if it may violate interrupt latency requirements.

Lean Ergonomics: Twelve Simple Rules to Fit Jobs to People

This paper provides twelve rules to help reduce four key ergonomic risk factors (force, frequency, posture and mechanical stress). These rules were developed to assist individuals who may not have received extensive ergonomic training but who are involved in implementing any changes (major or minor) to manufacturing work stations. This includes changes in task and/or changes in equipment. A complete ergonomic analysis of a work situation is a good idea in most cases, but these rules will avoid many of the commonly occurring problems if applied early in the design or modification of a workplace.

Cycle-Model Assessment of Working Fluids for a Low-Pressure CO2 Climate Control System

A low-pressure CO2-based climate-control system has the environmental benefits of CO2 refrigerant but avoids the extremely high pressures of the transcritical CO2 cycle. In the new cycle, a liquid “cofluid” is circulated in tandem with the CO2, with absorption and desorption of CO2 from solution replacing condensation/gas cooling and evaporation of pure CO2. This work compares the theoretical performance of the cycle using two candidate cofluids: N-methyl-2-pyrrolidone and acetone. The optimal coefficient of performance (COP) and refrigeration capacity are discussed in terms of characteristics of the CO2-cofluid mixture. Thermodynamic functions are determined either from an activity coefficient model or using the Soave equation of state, with close agreement between the two approaches. Reductions in COP due to nonideal compressor and heat exchangers are also estimated.

Effect of Desiccant on the Stability of Automotive Air Conditioning Systems

Desiccant materials are commonly used in the automotive industry to reduce the level of moisture in vehicle air conditioning systems. The primary purpose for removing moisture from these systems is to avoid corrosion of metals, compatibility problems with polymeric materials, and possible freeze-up associated with free water. In nonpolar R-12/mineral oil systems with low solubility for water, moisture levels are usually controlled to 25 ppm or less. However, R-134a and PAG are highly polar and have good solubility for moisture, thus presenting reduced risk of free water in the air-conditioning systems. This paper addresses the questions of whether desiccants are required in air conditioning systems using R- 134a/PAG, and if required, what is the optimum quantity of desiccant for system stability and long-term system reliability Tests were conducted in the laboratory (accelerated sealed tube aging according to ASHRAE standard 97- 1989) as well as in the field (vehicle fleet tests).
