A Study of PGM-Free Oxidation Catalyst YMnO3 for Diesel Exhaust Aftertreatment

Currently, two consolidated aftertreatment technologies are available for the reduction of NOx emissions from diesel engines: Urea SCR (Selective Catalytic Reduction) systems and LNT (Lean NOx Trap) systems. Urea SCR technology, which has been widely used for many years at stationary sources, is becoming nowadays an attractive alternative also for light-duty diesel applications. However, SCR systems are much more effective in NOx reduction efficiency at high load operating conditions than light load condition, characterized by lower exhaust gas temperatures.

Metallurgical Approach for Improving Life and Brinell Resistance in Wheel Hub Units

Abstract Raceway Brinell damage is one major cause of wheel bearing (hub unit) noise during driving. Original Equipment Manufacturer (OEM) customers have asked continuously for its improvement to the wheel bearing supply base. Generally, raceway Brinelling in a wheel hub unit is a consequence of metallic yielding from high external loading in a severe environment usually involving a side impact to the wheel and tire. Thus, increasing the yielding strength of steel can lead to higher resistance to Brinell damage. Both the outer ring and hub based on Generation 3 (Gen. 3) wheel unit are typically manufactured using by AISI 1055 bearing quality steel (BQS); these components undergo controlled cooling to establish the core properties then case hardening via induction hardening (IH). This paper presents a modified grade of steel and its IH design that targets longer life and improves Brinell resistance developed by ILJIN AMRC (Advanced Materials Research Center).

Response of Austempering Heat Treatment on Microstructure and Mechanical Property in Different Zones of As-Welded Ductile Iron (DI)

Abstract Sound ductile iron (DI) welded joints were performed using developed coated electrode and optimized welding parameters including post weld heat treatment (PWHT).Weldments consisting of weld metal, partially melted zone (PMZ), heat affected zone (HAZ) and base metal were austenitized at 900 °C for 2 hour and austempered at 300 °C and 350 °C for three different holding time (1.5 hour, 2 hour and 2.5 hour). In as-weld condition, microstructures of weld metal and PMZ show ledeburitic carbide and alloyed pearlite, but differ with their amount. Whereas microstructure of HAZ shows pearlite with some ledeburitic carbide and base metal shows only ferrite.

Mechanical Behavior and Failure Mechanism of Nb-Clad Stainless Steel Sheets

Because niobium-clad 304L stainless steel sheets are considered for use as bipolar plates in polymer electrolyte membrane (PEM) fuel cells, their mechanical behavior and failure mechanism are important to be examined. As-rolled and annealed specimens were tested in tension, bending and flattening. The effects of annealing temperature and time on the mechanical behavior and failure mechanism were investigated. Micrographic analyses of bent and flattened specimens showed that the as-rolled specimens have limited ductility and that the annealed specimens can develop an intermetallic layer of thickness of a few microns. The annealed specimens failed due to the breakage of intermetallic layer causing localized necking and the subsequent failure of Nb layer. The springback angles of the as-rolled and annealed specimens were also obtained from guided-bend tests.

Analysis of Residual Stress Profiles in the Cylinder Web Region of an As-Cast V6 Al Engine Block with Cast-In Fe Liners Using Neutron Diffraction

Continuous efforts to develop a lightweight alloy suitable for the most demanding applications in automotive industry resulted in a number of advanced aluminum (Al) and magnesium alloys and manufacturing routes. One example of this is the application of 319 Al alloy for production of 3.6L V6 gasoline engine blocks. Aluminum is sand cast around Fe-liner cylinder inserts, prior to undergoing the T7 heat treatment process. One of the critical factors determining the quality of the final product is the type, level, and profile of residual stresses along the Fe liners (or extent of liner distortion) that are always present in a cast component. In this study, neutron diffraction was used to characterize residual stresses along the Al and the Fe liners in the web region of the cast engine block. The strains were measured both in Al and Fe in hoop, radial, and axial orientations. The stresses were subsequently determined using generalized Hooke's law.

Locally Austempered Ductile Iron (LADI)

There are numerous component applications that would benefit from localized austempering (heat treating only a portion of the component) for either improved wear properties or fatigue strength. Currently available methods for “surface austempering” of ductile iron are often expensive and not as well controlled as would be desired. This study was undertaken to find a better process. Locally Austempered Ductile Iron (LADI) is the result of those efforts. LADI is a surface hardening heat treatment process that will produce a localized case depth of an ausferrite microstructure (ADI) in a desired area of a component. This process has been jointly developed by Ajax Tocco Magnethermic Corporation (ATM) and Applied Process, Inc.- Technologies Division (AP) with support and collaboration from ThyssenKrupp Waupaca, Inc. (TKW). This paper describes the outcome of using this patent pending process (US #65/195,131).

Ferrous High-Temperature Alloys for Exhaust Component Applications

There is a wide spectrum of cast ferrous heat resistant alloys available for exhaust component applications such as exhaust manifolds and turbocharger housings. Generally speaking, the ferrous alloys can be divided into four groups including: ferritic cast irons, austenitic cast irons, ferritic stainless steels, and austenitic stainless steels. Selection of a suitable alloy usually depends on a number of material properties meeting the requirements of a specific application. Ferritic cast irons continue to be an important alloy for exhaust manifolds and turbocharger housings due to their relatively low cost. A better understanding of the alloying effects and graphite morphologies of ferritic cast irons are discussed and their effect on material behavior such as the brittleness at medium temperatures is provided. The nickel-alloyed austenitic cast irons, also known as Ni-resist, exhibit stable structure and improved high-temperature strength compared to the ferritic cast irons.

Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

Design Optimization of Interior Permanent Magnet Synchronous Motors for HEV & EV

This paper proposes a new motor design procedure for reducing motor loss in hybrid vehicles (HEV) and electric vehicles (EV). To find an optimum design in a short time, a non-linear magnetic circuit model was developed for interior permanent magnet synchronous motors (IPMSM). Speed-torque curves and motor losses were calculated based on this model. Combined with Energy Management Simulation, this model makes it possible to find an optimum motor design with minimum loss.

An Experimental Study Investigating the Influence of the Number of Blades in a Cutter Used in Axial Cutting of AA6061-T6 and T4 Round Tubes

Quasi-static axial cutting of AA6061-T6 and T4 round extrusions were completed using a specially designed cutter with multiple blades. The round specimens had a length of 200 mm, a nominal outer diameter of 50.8 mm, and a wall thickness of 3.175 mm or 1.587 mm. Four different cutters, constructed from heat-treated 4140 steel, having 3, 4, 5 and 6 blades on each cutter with a nominal tip width of 1.0 mm were used to penetrate through the round extrusions. A clean cutting mode was observed for the AA6061-T6 and T4 extrusions with wall thickness of 3.175 mm with an almost constant steady state cutting force. A braided cutting mode was observed for extrusions with both tempers with wall thickness of 1.587 mm, which resulted in a slightly oscillating steady state cutting force. For all extrusions with a wall thickness of 3.175 mm, the steady state cutting force increased with an increase in the number of cutter blades.

Development of Transverse Flux Motor with Improved Material and Manufacturing Method

Honda has been proposing and developing a Transverse Flux Motor (T.F. motor) in order to shorten axial length of the motor for hybrid electric vehicles (HEVs). In contrast to conventional motors that are composed of a stator core (made from magnetic steel sheet) and winding wires, the T.F. motor is a new type of three-dimensional magnetic circuit motor composed of a soft magnetic composites (SMC) core and a coil. While reducing axial length and achieving a simple stator architecture comprised of just five parts, the new motor raises issues including the need to improve motor efficiency and the development of techniques for the manufacture of rectangular wave-shaped coils. To improve motor efficiency, we conducted a parameter study of the SMC core material and manufacturing conditions to establish the optimum required specifications for reducing iron loss.

Test Results of the PLUGLESS™ Inductive Charging System from Evatran Group, Inc.

Laboratory testing is conducted on a wireless charging system by the Idaho National Laboratory in support of the U.S. Department of Energy's Advanced Vehicle Testing Activity. System efficiency and magnetic and electric field strength are measured during wireless charger operation over a wide range of conditions, including coil gap, offset alignment, and power transfer rate. Component surface temperatures are monitored at a full-power charge rate. The PLUGLESS™ inductive charging system from the Evatran Group, Inc. is tested in a laboratory setting and results are detailed.

An Accurate Modeling for Permanent Magnet Synchronous Wheel Motor Including Iron Loss

For high torque permanent magnet wheel motor, this paper describes an experimental research method to optimize and identify the motor parameters based on the results of offline calculation. In order to improve the accuracy of motor parameters identification, the motor model considering the affect of iron loss was established, and the motor parameters were identified using genetic algorithm (GA). Based on this, parameters validation experiment was performed. The results show that: parameters obtained by this method can be used to describe the steady-state and transient-state response of permanent magnet synchronous motors accurately.

Optimal Design of an Interior Permanent Magnet Synchronous Motor for Wide Constant-Power Region Operation: Considering Thermal and Electromagnetic Aspects

The paper proposes a design optimisation of an Interior Permanent Magnet synchronous motors with maximum output power density and suitable for wide constant-power region operation. In this paper, analytical magnetic and electrical models of the machine are developed to calculate parameters and variables of the machine needed for a design optimization such as flux, resistance and inductances. And then, the thermal aspect is modelled using a thermal lumped-parameter network which allows to estimate the machine temperatures at key points such as the windings and the magnet. These models are included in the optimization loop and so are evaluated at each iteration. The optimization method uses a differential evolution algorithm (DEA). Finally, output performances of the designed motor are verified by finite element analysis (FEA).

Residual Stress Mapping along the Cylinder Bores of Al Alloy Engine Blocks Subjected to Production Solution Heat Treatment Schedule

The development of an optimized heat treatment schedule, with the aim of maximizing strength and relieving tensile residual stress, is important to prevent in-service cylinder distortion in Al alloy engine blocks containing cast-in gray iron liners. However, to effectively optimize the engine block heat treatment schedule, the current solutionizing parameters must be analyzed and compared to the as-cast condition to establish a baseline for residual stress relief. In this study, neutron diffraction was carried out to measure the residual stress along the aluminum cylinder bridge following solution heat treatment. The stresses were measured in the hoop, radial and axial orientations and compared to a previous measured as-cast (TSR) engine block. The results suggest that solution heat treatment using the current production parameters partially relieved tensile residual stress in the Al cylinder bridge, with stress relief being more effective near the bottom of the cylinder.

Injection Quantity Range Enhancement by Using Current Waveform Control Technique for DI Gasoline Injector

We have achieved injection quantity range enhancement by using the current waveform control technique for direct injection (DI) gasoline injectors. In this study, we developed an injection quantity simulator to find out the mechanism of non-linear characteristics. We clarified the non-linear production mechanism by using the simulator. This simulator is a one-dimensional simulator that incorporates calculation results from both unsteady electromagnetic field analysis and hydraulic flow analysis into the motion equation of this simulation code. We investigated the relation between armature and the injection quantity by using the simulator. As a result, we clarified that the non-linearity was produced by the bounce of the armature in the opening action. Thus, we found that it is effective to reduce the armature bounce to improve the linearity of the injection quantity characteristics.

A Polynomial Chaos-Based Method for Recursive Maximum Likelihood Parameter Estimation of Load Sensing Proportional Valve

In this paper, a new computational method is provided to identify the uncertain parameters of Load Sensing Proportional Valve (LSPV) in a heavy truck brake system by using the polynomial chaos theory. The simulation model of LSPV is built in the software AMESim depending on structure of the valve, and the estimation process is implemented relying on the experimental measurements by pneumatic bench test. With the polynomial chaos expansion carried out by collocation method, the output observation function of the nonlinear pneumatic model can be transformed into a linear and time-invariant form, and the general recursive functions based on Newton method can therefore be reformulated to fit for the computer programming and calculation. To improve the estimation accuracy, the Newton method is modified with reference to Simulated Annealing algorithm by introducing the Metropolis Principle to control the fluctuation during the estimation process and escape from the local minima.

Effects of Chemical Composition, Heat Treatment, and Microstructure in Splittable Forged Steel Connecting Rods

Fracture split forged steel connecting rods are utilized in many new high performance automotive engines to increase durability. Higher strength levels are needed as the power density increases. Fracture splitting without plastic deformation is necessary for manufacturability. Metallurgical design is a key for achieving the required performance levels. Several medium carbon steels containing 0.07 wt pct P, 0.06 wt pct S and various amounts of Mn, Si, V, and N were produced by vacuum induction melting laboratory heats and hot working the cast ingots into plates. The plates were cooled at varying rates to simulate typical cooling methods after forging. Microstructures were generally ferrite and pearlite as evaluated by light optical and scanning electron microscopy. Mechanical properties were determined by standard tensile tests, high strain rate notched tensile tests, and Charpy V-notch impact tests to assess “splittability”.
