Combustion System Optimization of a Low Compression-Ratio PCCI Diesel Engine for Light-Duty Application

A new combustion system with a low compression ratio (CR), specifically oriented towards the exploitment of partially Premixed Charge Compression Ignition (PCCI) diesel engines, has been developed and tested. The work is part of a cooperative research program between Politecnico di Torino (PT) and GM Powertrain Europe (GMPT-E) in the frame of Low Temperature Combustion (LTC) diesel combustion-system design and control. The baseline engine is derived from the GM 2.0L 4-cylinder in-line, 4-valve-per-cylinder EU5 engine. It features a CR of 16.5, a single stage VGT turbocharger and a second generation Common Rail (1600 bar). A newly designed combustion bowl was applied. It features a central dome and a large inlet diameter, in order to maximize the air utilization factor at high load and to tolerate advanced injection timings at partial load. Two different piston prototypes were manufactured by changing the internal volume of the new bowl so as to reach CR targets of 15.5 and 15.

Simulation Methodology for Consideration of Injection System on Engine Noise Contribution

The target of the investigation is the particular influence of a fuel injection system and its components as a noise source in automotive engines. The applied methodology is demonstrated on an automotive Inline 4-cylinder Diesel engine using a common rail system. This methodology is targeted as an extension of a typical standard acoustic simulation approach for combustion engines. Such approaches basically use multi-body dynamic simulation with interacting FEM based flexible structures, where the main excitation crank train, timing drive, valve train system and piston secondary motion are considered. Within the extended approach the noise excitation of the hydraulic and mechanical parts of the entire fuel system is calculated and subsequently considered within the multi-body dynamic simulation for acoustic evaluation of structural vibrations.

A Hybrid Development Process for NVH Optimization and Sound Engineering Considering the Future Pass-by Homologation Demands

Beside hard facts as performance, emissions and fuel consumption especially the brand specific attributes such as styling and sound are very emotional, unique selling prepositions. To develop these emotional characters, within the given boundary conditions of the future pass-by regulation, it is necessary to define them at the very beginning of the project and to follow a consequent development process. The following paper shows examples of motorcycle NVH development work on noise cleaning and sound engineering using a hybrid development process combining front loading, simulation and testing. One of the discussed solutions is the investigation of a piston pin offset in combination with a crankshaft offset for the reduction of friction. The optimization of piston slap noise as a result of the piston secondary motion was performed by simulation. As another example a simulation based development was performed for the exhaust system layout.

Numerical Investigation on the Effects of Different Thermal Insulation Strategies for a Passenger Car Diesel Engine

One of the key technologies for the improvement of the diesel engine thermal efficiency is the reduction of the engine heat transfer through the thermal insulation of the combustion chamber. This paper presents a numerical investigation on the effects of the combustion chamber insulation on the heat transfer, thermal efficiency and exhaust temperatures of a 1.6 l passenger car, turbo-charged diesel engine. First, the complete insulation of the engine components, like pistons, liner, firedeck and valves, has been simulated. This analysis has showed that the piston is the component with the greatest potential for the in-cylinder heat transfer reduction and for Brake Specific Fuel Consumption (BSFC) reduction, followed by firedeck, liner and valves. Afterwards, the study has been focused on the impact of different piston Thermal Barrier Coatings (TBCs) on heat transfer, performance and wall temperatures.

A holistic Development Method Based on AVL FRISC as Enabler for CO2 Reduction with Focus on Low Viscosity Oils

To achieve future fleet CO2 emission targets, all powertrain types, including those with internal combustion engines, need to achieve higher efficiency. Next to others the reduction of friction is one contributor to increase powertrain efficiency. The piston bore interface (PBI) accounts for up to 50 % of the total engine friction losses [1]. Optimizations in this area combined with the use of low viscosity oil, which can reduce the friction of further engine sub-systems, will therefore have a high positive impact. To assess the friction of the PBI whilst considering cross effects of other relevant parameters for mechanical function (e.g. blow-by & wear) and emissions (e.g. oil consumption) AVL has established a holistic development method based around the AVL FRISC (FRIction Single Cylinder) engine with a floating liner measurement concept.

EU6c Particle Number on a Full Size SUV - Engine Out or GPF?

This paper describes the findings of a design, simulation and test study into how to reduce particulate number (Pn) emissions in order to meet EU6c legislative limits. The objective of the study was to evaluate the Pn potential of a modern 6-cylinder engine with respect to hardware and calibration when fitted to a full size SUV. Having understood this capability, to redesign the combustion system and optimise the calibration in order to meet an engineering target value of 3×1011 Pn #/km using the NEDC drive cycle. The design and simulation tasks were conducted by JLR with support from AVL. The calibration and all of the vehicle testing was conducted by AVL, in Graz. Extensive design and CFD work was conducted to refine the inlet port, piston crown and injector spray pattern in order to reduce surface wetting and improve air to fuel mixing homogeneity. The design and CFD steps are detailed along with the results compared to target.

Measures to Reduce Particulate Emissions from Gasoline DI engines

Particulate emission reduction has long been a challenge for diesel engines as the diesel diffusion combustion process can generate high levels of soot which is one of the main constituents of particulate matter. Gasoline engines use a pre-mixed combustion process which produces negligible levels of soot, so particulate emissions have not been an issue for gasoline engines, particularly with modern port fuel injected (PFI) engines which provide excellent mixture quality. Future European and US emissions standards will include more stringent particulate limits for gasoline engines to protect against increases in airborne particulate levels due to the more widespread use of gasoline direct injection (GDI). While GDI engines are typically more efficient than PFI engines, they emit higher particulate levels, but still meet the current particulate standards.

Modern powertrain noise investigation in the development process and during trouble shooting is a combination of experiment and simulation. In simulation in recent years main focus was set on model completeness, consideration of all excitation mechanisms and efficient and stabile numerical algorithms. By that the total response of the virtual powertrain is already comparable to the overall noise level of the real powertrain. Actual challenge is to trace back the overall response to its main excitation and noise generating mechanism as well as to their main driving parameters to support the engineer not only in reaching absolute values, but also to derive the root cause of a response or potential problem and to get hints on how to improve the specific behavior. Approaches by parameter sensitivity studies are time consuming and not unambiguous.

Numerical Estimation of Asymmetry of In-Cylinder Flow in a Light Duty Direct Injection Engine with Re-Entrant Piston Bowl

Partially premixed combustion (PPC) can be applied to decrease emissions and increase fuel efficiency in direct injection, compression ignition (DICI) combustion engines. PPC is strongly influenced by the mixing of fuel and oxidizer, which for a given fuel is controlled mainly by (a) the fuel injection, (b) the in-cylinder flow, and (c) the geometry and dynamics of the engine. As the injection timings can vary over a wide range in PPC combustion, detailed knowledge of the in-cylinder flow over the whole intake and compression strokes can improve our understanding of PPC combustion. In computational fluid dynamics (CFD) the in-cylinder flow is sometimes simplified and modeled as a solid-body rotation profile at some time prior to injection to produce a realistic flow field at the moment of injection. In real engines, the in-cylinder flow motion is governed by the intake manifold, the valve motion, and the engine geometry.

Influence of Different Oil Properties on Low-Speed Pre-Ignition in Turbocharged Direct Injection Spark Ignition Engines

In recent years concern has arisen over a new combustion anomaly, which was not commonly associated with naturally aspirated engines. This phenomenon referred to as Low-Speed Pre-Ignition (LSPI), which often leads to potentially damaging peak cylinder pressures, is the most important factor limiting further downsizing and the potential CO2 benefits that it could bring. Previous studies have identified several potential triggers for pre-ignition where engine oil seems to have an important influence. Many studies [1], [2] have reported that detached oil droplets from the piston crevice volume lead to auto-ignition prior to spark ignition. Furthermore, wall wetting and subsequently oil dilution [3] and changes in the oil properties by impinging fuel on the cylinder wall seem to have a significant influence in terms of accumulation and detachment of oil-fuel droplets in the combustion chamber.

Integrated CAD/CAE Functional Design for Engine Components and Assembly

In the present paper, starting from a first attempt design of engine components, a CAD/CAE integrated approach for designing engine is proposed. As first step, some typological quantities are setting in order to define the designed engine, for example the number of cylinders, displacements, thermodynamic cycle and geometrical constraints. Using literature approach and tailored design methodologies, the developed software provides the geometric parameters of the main engine components: crankshaft, piston, wrist pin, connecting rod, bedplate, engine block, cylinder head, bearings, valvetrain. Form the geometrical parameters, the developed software, using 3D CAD parametric models, defines a first functional model of each component and of their mutual interactions. Then a numerical analysis can be evaluated and it provides important feedback result for design targets. In the paper the particular case of a crank mechanism model is presented.

Description of a Novel Concentric Rotary Engine

The present work presents the concept of a new rotary engine, and provides first investigations for its implementation in the energy sector. The main focus of this work is to provide a theoretical description of the engine and its differences from the state-of-the-art technologies. Its innovative principle consists of concentric operation, with two pistons of different rotation radius and the addition of a third intermediate chamber between the compression and combustion chamber. A description of the engine’s physical model is provided, followed by an analysis of the selected specific geometrical features. Additionally, a thermodynamic analysis clarifies the operational advantage compared to the existing cycles and, finally, a numerical investigation on the engine’s bulk performance is provided to quantify the anticipated results of the theoretical analysis.

Piston Clearance Optimization using Thermo-elasto Hydrodynamic Simulation to Reduce Piston Slap Excitation and Friction Loss

The reduction of acoustic excitation due to piston slap as well as friction loss power and seizure are main issues when simulating the oil film lubricated piston - cylinder contacts of internal combustion engines. For a correct representation of the contact conditions between a piston skirt and a cylinder liner surface both the dynamics of the contacting flexible bodies, the shape of the contacting surfaces, the amount of available oil and the properties of the lubricant itself play important roles. Besides an appropriate representation of the hydrodynamic load carrying capacity using an averaged Reynolds equation with laminar flow conditions, the simulation has to use an appropriate asperity model to consider the mixed lubrication condition. The lubricant properties are in particular influenced by its thermal conditions.

Development of Fully-Automatic Parallel Algorithms for Mesh Handling in the OpenFOAM®-2.2.x Technology

The current development to set up an automatic procedure for automatic mesh generation and automatic mesh motion for internal combustion engine simulation in OpenFOAM®-2.2.x is here described. In order to automatically generate high-quality meshes of cylinder geometries, some technical issues need to be addressed: 1) automatic mesh generation should be able to control anisotropy and directionality of the grid; 2) during piston and valve motion, cells and faces must be introduced and removed without varying the overall area and volume of the cells, to avoid conservation errors. In particular, interpolation between discrete fields is frequent in computational physics: the use of adaptive and non-conformal meshes necessitates the interpolation of fields between different mesh regions. Interpolation problems also arise in areas such as model coupling, model initialization and visualisation.

Effect of Spray-Wall Interaction on Air Entrainment in a Transient Diesel Spray

The influence of spray-wall interaction on air entrainment in an unsteady non-evaporating diesel spray was studied using laser Doppler anemometry. The spray was injected into confined quiescent air at ambient pressure and temperature and made to impact on a flat wall. The air velocity component normal to a cylindrical surface surrounding the spray was measured during the entire injection period, allowing to evaluate the time history of the entrained air mass flow rate. The influence of wall distance and spray impingement angle on air entrainment characteristics has been investigated and the results indicate that the presence of a wall increases the entrained mass flow rate in the region close to the surface, during the main injection period. Normal impingement appears to produce stronger effects than oblique incidence at 30 and 45 deg. A qualitative explanation of the results is also proposed, based on the drop-gas momentum exchange mechanism.

Internal Combustion Engine Design: a Practical Computational Methodology

Internal combustion engine design is a complex operation in which a large quantity of variables must be considered. In industrial field, a new internal combustion engine project starts from the development of well-established solution and from the designer experience. The aim of this research is the development of a series of procedures to design and to verify all main engine components starting from a deep bibliographic research. Every engine component (crankshaft, piston, piston pin, connecting rod, engine block, engine head, bearings and valvetrain) has its own interface for the design and the check. First of all, a deep bibliographic analysis was performed in order to find the best design procedures and a series of geometrical and thermodynamic data for a generic internal combustion engine. All these data are used as calculation input data.

Simulation of Piston Ring Dynamics and Their Effect on Oil Consumption

The sealing effect of piston rings in reciprocating engines have a major impact on blow-by and lube oil consumption (LOC). The sealing is achieved by the gas forces acting on the top and back side of the rings. In addition, the load in the radial direction is increased by the initial ring tension. Inertia forces arising from the oscillating vertical stroke and shear forces due to the secondary piston movement influence this sealing effect by a reduction in contact pressure. Numerical simulation of the piston and ring dynamics solves this non-linear problem and predicts the interaction between piston secondary motion, axial ring motion, and 2nd land pressure. This paper describes the modeling of the cylinder kit dynamics of a six-cylinder truck diesel engine for several operating conditions and ring modifications. The influence of boundary conditions and adjustment parameters on piston ring motion and gas penetration was investigated.

Automatic Mesh Generation for CFD Simulations of Direct-Injection Engines

Prediction of in-cylinder flows and fuel-air mixing are two fundamental pre-requisites for a successful simulation of direct-injection engines. Over the years, many efforts were carried out in order to improve available turbulence and spray models. However, enhancements in physical modeling can be drastically affected by how the mesh is structured. Grid quality can negatively influence the prediction of organized charge motion structures, turbulence generation and interaction between in-cylinder flows and injected sprays. This is even more relevant for modern direct injection engines, where multiple injections and control of charge motions are employed in a large portion of the operating map. Currently, two different approaches for mesh generation exist: manual and automatic. The first makes generally possible to generate high-quality meshes but, at the same time, it is very time consuming and not completely free from user errors.

An Extension of the Dynamic Mesh Handling with Topological Changes for LES of ICE in OpenFOAM®

The paper focuses on the development of a mesh moving method based on non-conformal topologically changing grids applied to the simulation of IC engines, where the prescribed motion of piston and valves is accomplished by rigidly translating the sub-domain representing the moving component. With respect to authors previous work, a more robust and efficient algorithm to handle the connectivity of non-conformal interfaces and a mesh-motion solver supporting multiple layer addition/removal of cells, to decouple the time-step constraints of the mesh motion and of the fluid dynamics, has been implemented as a C++ library to extend the already existing classes for dynamic mesh handling of the finite-volume, open-source CFD code OpenFOAM®. Other new features include automatic decomposition of large multiple region domains to preserve processors load balance with topological changes for parallel computations and additional tools for automatic preprocessing and case setup.

A LES Study on the Evolution of Turbulent Structures in Moving Engine Geometries by an Open-Source CFD Code

The dynamics and evolution of turbulent structures inside an engine-like geometry are investigated by means of Large Eddy Simulation. A simplified configuration consisting of a flat-top cylinder head with a fixed, axis-centered valve and low-speed piston has been simulated by the finite volume CFD code OpenFOAM®; the standard version of the software has been extended to include the compressible WALE subgrid-scale model, models for the generation of synthetic turbulence, some improvements to the mesh motion strategy and algorithms for LES data post-processing. In order to study both the initial transient and the quasi- steady operating conditions, ten complete engine cycles have been simulated. Phase and spatial averages have been performed over cycles three to ten in order to extract first and second moment of velocity; these quantities have then been used to validate the numerical procedure by comparison against experimental data.
