Optimal Energy Management Strategy for Energy Efficiency Improvement and Pollutant Emissions Mitigation in a Range-Extender Electric Vehicle

The definition of the energy management strategy for a hybrid electric vehicle is a key element to ensure maximum energy efficiency. The ability to optimally manage the on-board energy sources, i.e., fuel and electricity, greatly affects the final energy consumption of hybrid powertrains. In the case of plug-in series-hybrid architectures, such as Range-Extender Electric Vehicles (REEVs), fuel efficiency optimization alone can result in a stressful operation of the range-extender engine with an excessively high number of start/stops. Nonetheless, reducing the number of start/stops can lead to long periods in which the engine is off, resulting in the after-treatment system temperature to drop and higher emissions to be produced at the next engine start.

Grown interest in complex modern Hybrid Electric Vehicle (HEV) concepts has raised new challenges in the field of NVH. The switch between the Internal Combustion Engine (ICE) and the Electric Motor (EM) at low speeds produces undesirable vibrations and a sudden raise of noise levels that effects the sound quality and passenger comfort achieved by the close-to-silent electric powertrain operation. Starting the ICE in the most suitable driving situation to create a seamless transition between driving modes can be the key to minimize the NVH quality impact in driver and passenger’s perception in HEVs. To integrate this important aspect in the early stages of the development and design phase, simulation technologies can be used to address the customer acceptance. By analyzing NVH measurements, the different noise components of the vehicle operation can be separated into ICE-related noise, EM-related noise and driving noise.

Model-Based Design of a Hybrid Powertrain Architecture with Connected and Automated Technologies for Fuel Economy Improvements

Simulation-based design of connected and automated hybrid-electric vehicles is a challenging problem. The design space is large, the systems are complex, and the influence of connected and autonomous technology on the process is a new area of research. The Ohio State University EcoCAR Mobility Challenge team developed a comprehensive design and simulation approach as a solution. This paper covers the detailed simulation work conducted after initial design space reduction was performed to arrive at a P0-P4 hybrid vehicle with a gasoline engine. Two simulation environments were deployed in this strategy, each with unique advantages. The first was Autonomie, which is a commercial software tool that is well-validated through peer-reviewed studies. This allowed the team to evaluate a wide range of components in a robust simulation framework.

Comparison of Torque Vectoring Control Strategies for a IWM Vehicle

In recent years, concerns for environmental pollution and oil price stimulated the demand for vehicles based on technologies alternative to traditional IC engines. Nowadays several carmakers include hybrid vehicles among their offer and first full electric vehicles appear on the market. Among the different layout of the electric power-train, four in-wheel motors appear to be one of the most attractive. Besides increasing the inner room, this architecture offers the interesting opportunity of easily and efficiently distribute the driving/braking torque on the four wheels. This characteristic can be exploited to generate a yaw moment (torque vectoring) able to increase lateral stability and to improve the handling of a vehicle. The present paper presents and compares two different torque vectoring control strategies for an electric vehicle with four in-wheel motors. Performances of the control strategies are evaluated by means of numerical simulations of open and closed loop maneuvers.

Development of the Design of a Plug-In Hybrid-Electric Vehicle for the EcoCAR 3 Competition

The design of a performance hybrid electric vehicle includes a wide range of architecture possibilities. A large part of the design process is identifying reasonable vehicle architectures and vehicle performance capabilities. The Ohio State University EcoCAR 3 team designed a plug-in hybrid electric vehicle (PHEV) post-transmission parallel 2016 Chevrolet Camaro. With the end-goal of reducing the environmental impact of the vehicle, the Ohio State Camaro has been designed with a 44-mile all-electric range. It also features an 18.9 kWh Li-ion energy storage system, a 119 kW 2.0L GDI I4 engine that runs on 85% ethanol (E85) fuel, a 5-speed automated manual transmission, and a 150 kW peak electric machine. This report details the design and modeling process followed by the Ohio State team during Year 1 of the competition. The process included researching the customer needs of the vehicle, determining team design goals, initial modeling, and selecting a vehicle architecture.

Hybrid Vehicle’s NVH Challenges and Influences on the NVH Development

Due to more stringent emission regulation, especially plug-in hybrid vehicles have an increased attractiveness for OEMs to reduce OEM’s CO2 fleet emission. Generally, hybrid vehicles have a much higher complexity than conventional vehicles. This gives an additional degree of freedom for the development but also increases the number of potential NVH topics dramatically. Therefore, the role of frontloading and early prototype testing is getting even higher importance than in standard developments. Current hybrid vehicles on the market are mainly ICE vehicles with electric boosting or starting functionality only. This however will not be sufficient to fulfill the OEM’s CO2 fleet emission requirements. Future hybrid vehicles will have much higher electrical capabilities and drive much more in pure electric modes. Therefore, the more frequent change between the different driving modes and the related mode transitions will lead to a more complex interior NVH situation.

Development of New I3 1.0L Turbocharged DI Gasoline Engine

In recent years, more attentions have been paid to stringent legislations on fuel consumption and emissions. Turbocharged downsized gasoline direct injection (DI) engines are playing an increasing important role in OEM’s powertrain strategies and engine product portfolio. Dongfeng Motor (DFM) has developed a new 1.0 liter 3-cylinder Turbocharged gasoline DI (TGDI) engine (hereinafter referred to as C10TD) to meet the requirements of China 4th stage fuel consumption regulations and the China 6 emission standards. In this paper, the concept of the C10TD engine is explained to meet the powerful performance (torque 190Nm/1500-4500rpm and power 95kW/5500rpm), excellent part-load BSFC and NVH targets to ensure the drivers could enjoy the powerful output in quiet and comfortable environment without concerns about the fuel cost and pollution.

A Physically-Based, Lumped-Parameter Model of an Electrically-Heated Three-Way Catalytic Converter

The impact of cold-start emissions is well known on conventional and hybrid electric vehicles. Plug-in electric vehicles offer a unique challenge in that there are opportunities for prolonged engine-off conditions which can lead to catalyst cooling and elevated emissions on engine re-start. This research investigates the development and validation of a system for controlling emissions under these conditions, with an emphasis on a catalytic converter model used for design and analysis. The model is a one-dimensional, lumped-parameter model of a three-way catalytic converter developed in Matlab/Simulink. The catalyst is divided into discrete, axial elements and each discrete element contains states for the temperatures of the gas, substrate, and can wall. Heat transfer mechanisms are modeled from physics-based equations.

Hybrid electric vehicles (HEV) are essential for reducing fuel consumption and emissions. However, when analyzing different segments of the transportation industry, for example, public transportation or different sizes of delivery trucks and how the HEV are used, it is clear that one powertrain may not be optimal in all situations. Choosing a hybrid powertrain architecture and proper component sizes for different applications is an important task to find the optimal trade-off between fuel economy, drivability, and vehicle cost. However, exploring and evaluating all possible architectures and component sizes is a time-consuming task. A search algorithm, using Gaussian Processes, is proposed that simultaneously explores multiple architecture options, to identify the Pareto-optimal solutions.

Optimization of Hybrid Power Trains-Physical Based Modeling for Concept Design

This paper presents a comparison of a hybrid and a conventional powertrain using physical based simulation models on the system engineering level. The system engineering model comprises mechanistic sub-models of the internal combustion engine including exhaust aftertreatment devices, electric components, mechanical drivetrain, thermoregulation system and the corresponding controllers. Essential sub-models are discussed in detail and their interaction on the system level is pointed out. Special attention is paid to compile a real-time capable model by combining mean value air path and drivetrain models with a crank-angle resolved cylinder description and quasi-steady state considerations applied in electrical and cooling networks. A turbocharged gasoline direct injection engine is modeled and calibrated based on steady-state measurements. The conversion performance of a three way catalyst is compared to light-off measurements.

Concepts for Mechanical Abuse Testing of High-Voltage Batteries

Currently lithium-batteries are the most promising electrical-energy storage technology in fully-electric and hybrid vehicles. A crashworthy battery-design is among the numerous challenges development of electric-vehicles has to face. Besides of safe normal operation, the battery-design shall provide marginal threat to human health and environment in case of mechanical damage. Numerous mechanical abuse-tests were performed to identify load limits and the battery's response to damage. Cost-efficient testing is provided by taking into account that the battery-system's response to abuse might already be observed at a lower integration-level, not requiring testing of the entire pack. The most feasible tests and configurations were compiled and discussed. Adaptions of and additions to existing requirements and test-procedures as defined in standards are pointed out. Critical conditions that can occur during and after testing set new requirements to labs and test-rigs.

Methodology Development for Investigation and Optimization of Engine Starts in a HEV Powertrain

The shift toward electrification and limitations in battery electric vehicle technology have led to high demand for hybrid vehicles (HEVs) that utilize a battery and an internal combustion engine (ICE) for propulsion. Although HEVs enable lower fuel consumption and emissions compared to conventional vehicles, they still require combustion of fuels for ICE operation. Thus, emissions from hybrid vehicles are still a major concern. Engine starts are a major source of emissions during any driving event, especially before the three-way catalyst (TWC) reaches its light-off temperature. Since the engine is subjected to multiple starts during most driving events, it is important to mitigate and better understand the impact of these emissions. In this study, experiments were conducted to analyze engine starts in a hybrid powertrain on different experimental setup.

The automotive industry is racing to introduce some degree of hybridization into their product ranges. Since the term "hybrid vehicle" can cover a wide range of differing technologies and drivetrain topologies, this has led to a plethora of vehicles that call them "hybrid." This poses an interesting challenge for marketers to differentiate these vehicles from the incumbents. However, it is not just the marketers who are faced with challenges, the developers of such hybrid drivetrains are faced with a rise in technical complexity due to the wide range of operating modes hybridization introduces. As propulsive torque is being generated in more than one place in a hybrid vehicle, the transitions from conventional drive to electrically supported drive bring with them complex aspects of multi-dimensional system control. The challenge is to be able to implement hybrid technology in an existing drivetrain, while adapting the existing components as required.

The demand for high efficiency powertrains in automotive engineering is further increasing, with hybrid powertrains being a feasible option to cope with new legislations. So far hybridization has only played a minor role for L-category vehicles. Focusing on an exemplary high-power L-category on-road vehicle, this research aims to show a new development approach, which combines longitudinal dynamic simulation (LDS) with “Design of Experiments” (DoE) in course of hybrid electric powertrain development. Furthermore, addressing the technological aspect, this paper points out how such a vehicle can benefit from 48V-hybridization of its already existing internal combustion powertrain. A fully parametric LDS model is built in Matlab/Simulink, with exchangeable powertrain components and an adaptable hybrid operation strategy. Beforehand, characterizing decisions as to focus on 48V and on parallel hybrid architecture are made.

Effects of Thermal and Auxiliary Dynamics on a Fuel Cell Based Range Extender

Batteries are useful in Fuel Cell Hybrid Electric Vehicles (FCHEV) to fulfill transient demands and for regenerative braking. Efficient energy management strategies paired with optimal powertrain design further improves the efficiency. In this paper, a new methodology to simultaneously size the propulsive elements and optimize the power-split strategy of a Range Extended Battery Electric Vehicle (REBEV), using a Polymer Electron Membrane Fuel Cell (PEMFC), is proposed and preliminary studies on the effects of the driving mission profile and the auxiliary power loads on the sizing and optimal performance of the powertrain design are carried out. Dynamic Programming is used to compute the optimal energy management strategy for a given driving mission profile, providing a global optimal solution.

Over the past 30 years, simulation of the N&V (Noise and Vibration) behaviour of automotive drivelines became an integral part of the powertrain development process. With current and future HEVs (Hybrid-Electrical Vehicles), additional phenomena and effects have entered the scene and need to be taken into account during layout/design as well as optimization phase. Beside effects directly associated with the e-components (namely electric whistle and whine), torque changes caused by activation/deactivation of the e-machine give rise to vibration issues (e.g. driveline shuffle or clonk) as well. This is in particular true for transient operation conditions like boosting and recuperation. Moreover, aspects of starting the Internal Combustion Engine (ICE) using the built-in e-machine in conjunction with the dynamic behaviour of torsional decoupling devices become increasingly important. In order to cope with above-mentioned effects a multi-physics simulation approach is required.

In order to meet current and future emission and CO2 targets, an efficient vehicle thermal management system is one of the key factors in conventional as well as in electrified powertrains. Global vehicle simulation is already a well-established tool to support the vehicle development process. In contrast to conventional vehicles, electrified powertrains offer an additional challenge to the thermal conditioning: the durability of E-components is not only influenced by temperature peaks but also by the duration and amplitude of temperature swings as well as temperature gradients within the components during their lifetime. Keeping all components always at the preferred lowest temperature level to avoid ageing under any conditions (driving, parking, etc.) will result in very high energy consumption which is in contradiction to the efficiency targets.

Generic software architecture for cost efficient powertrain electrification

Hybrid-electric vehicles provide additional functionality compared to conventional vehicles. So-called ‘hybrid’ software functions are required to coordinate the conventional powertrain control and these additional control functions. A key factor to reduce the fuel consumption lies in optimal control of the entire interconnected powertrain. This paper aims to provide a framework for efficient interface definition, connection and coordination of control units for hybrid electric vehicles. Such a framework supports an efficient development of control unit architectures and the distribution of software functions. The generic approach necessitates modular software functions. It defines the distribution of these functions in control units optimized with respect to reuse, interfaces and compatibility with different powertrain topologies and electrification variants, especially also considering compatibility with a conventional powertrain and its electric hybridization.

Meeting the particle number (PN) emissions limits in vehicle test sequences needs specific attention on each power variation event occurring in the internal combustion engine (ICE). ICE power variations arise from engine start onwards along the entire test drive. In hybrid systems, there is one further source for transient ICE response: each power shift between E-motor and ICE introduces gas flow variations with subsequent temperature response in the ICE and in the engine aftertreatment system (EAS). This bears consequences for engine out emissions as well as for the EAS efficiency and even for the durability of a catalytic converter. As system calibration engineers must decide on numerous actuator parameters, their decisions, finally, are crucial for meeting legislative limits under the boundary conditions given by the hybrid vehicle’s drive environment.
