The aggressive reduction of future diesel engine NOx emission limits forces the heavy- and light-duty diesel engine manufacturers to develop means to comply with stringent legislation. As a result, different exhaust emission control technologies applicable to NOx have been the subject of many investigations. One of these systems is the NOx adsorber catalyst, which has shown high NOx conversion rates during previous investigations with acceptable fuel consumption penalties. In addition, the NOx adsorber catalyst does not require a secondary on-board reductant. However, the NOx adsorber catalyst also represents the most sulfur sensitive emissions control device currently under investigation for advanced NOx control. To remove the sulfur introduced into the system through the diesel fuel and stored on the catalyst sites during operation, specific regeneration strategies and boundary conditions were investigated and developed.

Analytical and Empirical Methods for Optimization of Cylinder Liner Bore Distortion

Beside the traditional prediction of stresses and verification by mechanical testing the optimization of cylinder liner bore distortion is one of today's most important topics in crankcase structure development. Low bore distortion opens up potentials for optimizing the piston group. As the piston rings achieve better sealing characteristics in a low deformation cylinder liner, oil consumption and blow-by are reduced. For unchanged oil consumption and blow-by demands, engine friction and subsequently, fuel consumption could be reduced by decreasing the pre-tension of the piston rings. From the acoustical point of view an optimization of piston-slap noise is often based on an optimized bore distortion behavior. Apart from basics to the behavior of liner bore distortion the paper presents advanced analytical and empirical methods for detailed prediction, verification and optimization of bore distortion taking into account the effective engine operation conditions.

Today, SULEV legislation represents the most stringent emission standard for vehicles with combustion engines, and it will be introduced starting by Model Year 2003. In order to meet such standards, even higher effort is required for the development of the exhaust gas emission concept of SI engines. Beyond a facelift of the combustion system, exhaust gas aftertreatment, and the engine management system, new approaches are striven for. The principle keys are well known: low HC feed gas, high thermal load for quick light-off, exhaust system with low heat capacity and highly effective exhaust gas aftertreatment.

SI engines with gasoline direct injection are currently the focus of development for almost all car manufacturers. After the introduction of DISI engines, first to the Japanese market and after a short time delay also in Europe, a broad variety of technical solutions for efficient stratified concepts can be stated. The targets of the development activities in this field are defined by legislation and customer's demands. The potential reduction of fuel consumption with stratified operation has to be combined with a further improvement of the full load potential of the DISI engine. A substantial part of the development activities are the fulfillment of current and future emission standards. Therefore, in order to realize a highly efficient lean operation, new technologies and strategies in the field of exhaust gas aftertreatment and vehicle application are required.

Technological progress opens the door for the development of new tools to be used for the development of vehicles and engines. This offers the opportunity for an optimization of the entire workflow on one hand, and an improvement of single tasks on the other hand. This paper describes the actual status of the development process, describes new directions of tool evolvement and finally gives an outlook into the future. Redline ADAPT-SIM is a tool for driver- and vehicle simulation, which was developed primarily for ECU application, but can also be used for other dynamic testing tasks. The introduction of this tool leads to better controllability and therefore also repeatability of tests.

Development of a charge motion controlled combustion system for DI SI engines and its vehicle application to EU-4 emission regulations

The development of new passenger car powertrains with gasoline direct- injection engines is facing new requirements which result from the need of different operational modes with stratified and homogeneous air-fuel mixture. Moreover, the exhaust aftertreatment system causes a discontinuous operation with lean-burn absorption periods followed by short rich spikes for catalyst regeneration. Recent work on combustion system development has shown, that gasoline direct injection can create significant fuel economy benefits. Charge motion controlled combustion systems have proven to be of advantage in terms of low raw emissions compared to wall-guided concepts. Based on an initial single-cylinder development phase, a multi-cylinder engine was realized with excellent fuel economy, low raw emissions and operational robustness. Finally, the new engine''s potential has been demonstrated in a mid-class vehicle.

Exhaust Heat Recovery System for Modern Cars

The fuel consumption and the emissions of modern passenger cars are highly affected by the fluid and material temperatures of the engine. Unfortunately, the high thermal efficiencies of Direct Injection (DI) Diesel and Spark Ignition (SI) engines cause in many driving situations low heat transfer to the engine components and especially to the oil and the coolant. In these conditions the normal operating temperatures are not achieved. Especially at low ambient temperatures and low engine loads the requirement of a comfortable cabin heating and a fast warm-up of engine oil and coolant cannot be satisfied simultaneously. To reach the required warm-up performance, an Exhaust Heat Recovery System (EHRS) will be demonstrated. Further design and optimization processes for modern cooling systems in fuel-efficient engines require numerical and experimental investigations of supplemental heater systems to meet all requirements under all circumstances.

In-use compliance under LEV III emission standards, GHG, and fuel economy targets beyond 2025 poses a great opportunity for all ICE-based propulsion systems, especially for light-duty diesel powertrain and aftertreatment enhancement. Though diesel powertrains feature excellent fuel-efficiency, robust and complete emissions controls covering any possible operational profiles and duty cycles has always been a challenge. Significant dependency on aftertreatment calibration and configuration has become a norm. With the onset of hybridization and downsizing, small steps of improvement in system stability have shown a promising avenue for enhancing fuel economy while continuously improving emissions robustness. In this paper, a study of current key technologies and associated emissions robustness will be discussed followed by engine and aftertreatment performance target derivations for LEV III compliant powertrains.

Load Transfer From the Striking Vehicle in Side and Pedestrian Impacts

The level at which forces are transmitted from the striking vehicle in side impacts may influence the response of the struck car in several different ways. A better contact between the front bumper of the striking and the sill area of the struck car has been considered to be desirable in this respect. In side impacts, the most frequent direction of the impact is from 3 and 9 o'clock, while the direction of the forces is usually from 2 and 10 o'clock due to the velocity of the struck car. A European car and the EEVC moving deformable barrier have, therefore, been used in a crabbed mode to study the problem of load transfer at different levels above the ground. Volvo and Saab cars were used as targets in 55 km/h side impact with an APROD-81 side impact dummy placed on the struck side in the front seat. The results indicate that a difference in the level at which the loads were applied could influence the deformations, the kinematics of the struck cars, and the loading of the occupant.

Lightweight Automobiles ALLIANCE Project: First Results of Environmental and Economic Assessment from a Life-Cycle Perspective

In the last years the research activities in the field of lightweighting have been advancing rapidly. The introduction of innovative materials and manufacturing technologies has allowed significant weight reduction. Despite this, novel technologies and materials have not reached a wide distribution. The reasons for this are mainly high production costs and environmental impacts of manufacturing that do not compensate benefits during operation. The paper deals with the AffordabLe LIghtweight Automobiles AlliaNCE (ALLIANCE) project which has the goal of developing novel advanced automotive materials and production technologies, aiming at an average 25% weight reduction over 100 k units/year, at costs of <3 €/kg. The article is focussed on Work Package 1 (WP1) of the project, aimed at estimating the full attributes of innovative design solutions by assessing costs, energy demand and GWP over the entire vehicle Life Cycle (LC).

A New CFD Approach for Assessment of Swirl Flow Pattern in HSDI Diesel Engines

The fulfillment of the aggravated demands on future small-size High-Speed Direct Injection (HSDI) Diesel engines requires next to the optimization of the injection system and the combustion chamber also the generation of an optimal in-cylinder swirl charge motion. To evaluate different port concepts for modern HSDI Diesel engines, usually quantities as the in-cylinder swirl ratio and the flow coefficient are determined, which are measured on a steady-state flow test bench. It has been shown that different valve lift strategies nominally lead to similar swirl levels. However, significant differences in combustion behavior and engine-out emissions give rise to the assumption that local differences in the in-cylinder flow structure caused by different valve lift strategies have noticeable impact. In this study an additional criterion, the homogeneity of the swirl flow, is introduced and a new approach for a quantitative assessment of swirl flow pattern is presented.

Catalyst Aging Method for Future Emissions Standard Requirements

This paper describes an alternative catalyst aging process using a hot gas test stand for thermal aging. The solution presented is characterized by a burner technology that is combined with a combustion enhancement, which allows stoichiometric and rich operating conditions to simulate engine exhaust gases. The resulting efficiency was increased and the operation limits were broadened, compared to combustion engines that are typically used for catalyst aging. The primary modification that enabled this achievement was the recirculation of exhaust gas downstream from catalyst back to the burner. The burner allows the running simplified dynamic durability cycles, which are the standard bench cycle that is defined by the legislation as alternative aging procedure and the fuel shut-off simulation cycle ZDAKW. The hot gas test stand approach has been compared to the conventional engine test bench method.

Experimental Investigation of Fuel Influence on Atomization and Spray Propagation Using an Outwardly Opening GDI-Injector

One fundamental subprocess for the utilization of alternative fuels for automotive applications is the in-cylinder mixture formation and therefore the fuel injection, which largely affects the combustion efficiency of internal combustion engines. This study analyzes the influence of the physical properties of various model-fuels on atomization and spray propagation at temperatures and pressures matching the operating conditions of today's gasoline engines. The experiments were carried out using an outwardly opening, piezo-driven gasoline injector. In order to cover a wide range of potential fuels the following liquids were investigated: Alcohols (Ethanol, Butanol and Decanol), alkanes (Iso-Octane, Dodecane and Heptane) and one furane (Tetrahydrofurfuryl Alcohol). The macroscopic spray propagation of the fuels was investigated using shadowgraphy. For complementary spray characterization droplet sizes and velocities were measured using Phase-Doppler Anemometry.

Experimental Investigation of Droplet Size and Velocity in Clustered Diesel Sprays under High-Pressure and High-Temperature Conditions

An experimental study on the interaction of sprays from clustered orifices is presented. Droplet size and velocity information has been gained by means of Phase Doppler Anemometry for different nozzle configurations varying the diverging opening angle between clustered sprays from 0° to 15°. These nozzles were investigated under high-pressure (50 bar) and high-temperature (800 K) conditions in a pressure chamber and the results are compared to two standard nozzles with flow rates corresponding either to the flow rate of the cluster nozzle configuration or half of the flow rate of this configuration. Two injection pressures, 600 bar and 1100 bar, were used to investigate all nozzles. This investigation completes the characterization of sprays from the cluster nozzles presented in an earlier work. Findings obtained therein were used to choose the measurement procedure for the present investigation and also to determine the spray width in order to obtain the spray angle.

Glow-plug Ignition of Ethanol Fuels under Diesel Engine Relevant Thermodynamic Conditions

The requirement of reducing worldwide CO₂ emissions and engine pollutants are demanding an increased use of bio-fuels. Ethanol with its established production technology can contribute to this goal. However, due to its resistive auto-ignition behavior the use of ethanol-based fuels is limited to the spark-ignited gasoline combustion process. For application to the compression-ignited diesel combustion process advanced ignition systems are required. In general, ethanol offers a significant potential to improve the soot emission behavior of the diesel engine due to its oxygen content and its enhanced evaporation behavior. In this contribution the ignition behavior of ethanol and mixtures with high ethanol content is investigated in combination with advanced ignition systems with ceramic glow-plugs under diesel engine relevant thermodynamic conditions in a high pressure and temperature vessel.

Future Emission Concepts versus Fuel Quality Aspects - Challenges and Technical Concepts

From current point of view future emission legislations for heavy-duty engines as well as industrial engines will require complex engine internal measures in combination with sophisticated aftertreatment systems as well as according control strategies to reach the emission targets. With EU VI, JP 09/NLT and US10 for heavy-duty engines as well as future Tier4 final or stage IV emission legislation for industrial applications, EGR + DPF + SCR probably will be combined for most applications and therefore quite similar technological approaches will be followed up in Europe as well as in the US and in Japan. Most “emerging markets” all over the world follow up the European, US or Japanese emission legislation with a certain time delay. Therefore similar technologies need to be introduced in these markets in the future. On the other hand specific market boundary conditions and requirements have to be considered for the development of tailored system concepts in these markets.

Shape Optimization of a Single Cylinder Engine Crankshaft

Due to increasing demand for environment friendly vehicles with better fuel economy and strict legislations on greenhouse gas emissions, lightweight design has become one of the most important issues concerning the automobile industry. Within the scope of this work lightweight design potentials that a conventional single cylinder engine crankshaft offers are researched through utilization of structural optimization techniques. The objective of the study is to reduce mass and moment of inertia of the crankshaft with the least possible effect on the stiffness and strength. For precise definition of boundary conditions and loading scenarios multi body simulations are integrated into the optimization process. The loading conditions are updated at the beginning of each optimization loop, in which a multi body simulation of the output structure from the previous optimization loop is carried out.

Borderline Design of Crankshafts Based on Hybrid Simulation Technology

This paper introduces different modeling approaches of crankshafts, compares the refinement levels and discusses the difference between the results of the crankshaft durability calculation methodologies. A V6 crankshaft is considered for the comparison of the refinement levels depending on the deviation between the signals such as main bearing forces and deflection angle. Although a good correlation is observed between the results in low speed range, the deviation is evident through the mid to high speed ranges. The deviation amplitude differs depending on the signal being observed and model being used. An inline 4 crankshaft is considered for the comparison of the durability results. The analysis results show that the durability potential is underestimated with a classical crankshaft calculation approach which leads to a limitation of maximum speed of 5500 rpm.
