OBD Experiences: A Ford Perspective

Some the OBD-II regulations have been around for a long time or seem to be intuitively obvious. It is easy to assume to assume that everyone knows how to implement them correctly, that is, until someone actually reads the words and tries to do it. Most often, these issues come up when modifying existing OBD features, not when creating completely new ones. Future Development of EcoBoost Technology

Ford's EcoBoost GTDI engine technology (Gasoline Direct Injection, Turbo-charging and Downsizing) is being successfully implemented in the market place with the EcoBoost option accounting for significant volumes in vehicle lines as diverse as the F150 pickup truck, Edge CUV and the Lincoln MKS luxury sedan. A logical question would be what comes after GTDI? This presentation will review some of the technologies that will be required for further improvements in CO2, efficiency and performance building on the EcoBoost foundation as well as some of the challenges inherent in the new technologies and approaches. Monitoring Urea Quantity Delivery for Diesel SCR After-treatment

While providing significant benefits to vehicle operation and emissions, on board diagnosis comes at a cost. In many cases the additional cost comes in the form of reduced optimal performance. Often the additional cost can be mitigated by considering the OBD requirements early in the development stages. In this presentation we show these trade-offs in a number of case studies. We will point out where the ability to diagnose comes at the cost of suboptimal performance, and where system design decisions can facilate the OBD task. Continuous measurement of soot and soluble organic fraction emission from advanced powertrain

Particulate matter (PM) emission from vehicles is one of the biggest issues in terms of environmental protection and influence to human body. Thus, a variety of measurement technologies have been develop so far. Currently, a gravimetric method is most commonly used in the automotive industry, partially because it is specified in the regulations. This method uses a combination of a dilution tunnel and a filter that collects the PM from the diluted sample gas with subsequent weighting by a micro balance. However, since this technique is a batch measurement, it is impossible to determine at what point of the emissions test the Soot, SOF (Soluble Organic Fraction), and the total PM are emitted. Thus the demand for real-time PM measurement under transient test conditions has increased.

Control Challenges and Methodologies in Fuel Cell Vehicle Development

In recent years, rapid and significant advances in fuel cell technology, together with advances in power electronics and control methodology, has enabled the development of high performance fuel cell powered electric vehicles. A key advance is that the low temperature (80°C) proton-exchange-membrane (PEM) fuel cell has become mature and robust enough to be used for automotive applications. Apart from the apparent advantage of lower vehicle emission, the overall fuel cell vehicle static and dynamic performance and power and energy efficiency are critically dependent on the intelligent design of the control systems and control methodologies. These include the control of: fuel cell heat and water management, fuel (hydrogen) and air (oxygen) supply and distribution, electric drive, main and auxiliary power management, and overall powertrain and vehicle systems.

Making the Case for a Next Generation Automotive Electrical System

Introduction of an array of new electrical and electronic features into future vehicles is generating vehicle electrical power requirements that exceed the capabilities of today's 14 volt electrical systems. In the near term (5 to 10 years), the existing 14V system will be marginally capable of supporting the expected additional loads with escalating costs for the associated charging system. However, significant increases in vehicle functional content are expected as future requirements to meet longer-term (beyond 10 years) needs in the areas of emission control, fuel economy, safety, and passenger comfort. A higher voltage electrical system will be required to meet these future requirements. This paper explores the functional needs that will mandate a higher voltage system and the benefits derivable from its implementation.

The Development of Ford's Natural Gas Powered Ranger

Operation of America's first factory built vehicles modified to operate on natural gas began in April, 1984, when Ford Motor Company delivered the first of 27 specially equipped 1984 Ranger pickup trucks to 25 major utility and natural gas related companies in the United States and Canada. In addition to the fuel system, modifications to these test vehicles include a 12.8:1 compression ratio engine and a unique distributor calibration to provide performance similar to the gasoline powered vehicle. The fuel tanks are significantly more expensive than gasoline tanks and remain one of the major cost issues with a natural gas powered vehicle. There are however, no unresolvable technological issues that would prevent motor vehicles from operating economically and efficiently on natural gas.

This paper describes the rapid development of the Ford GT transmission, from concept phase to production, where the technical challenges involved are implicit in the specifications provided. It presents the steps taken at a project management level to expedite development, as well as the tools used to design and rate components at the design stage. Examples of concurrent engineering are given as well as management techniques used to predict and address key risks. In addition, details of analysis and test procedures are given, underlining their contribution to the rapid introduction of the transmission to the market place.

2005 Ford GT- Maintaining Your Cool at 200 MPH

An integrated engineering approach using computer modeling, laboratory and vehicle testing enabled the Ford GT engineering team to achieve supercar thermal management performance within the aggressive program timing. Theoretical and empirical test data was used during the design and development of the engine cooling system. The information was used to verify design assumptions and validate engineering efforts. This design approach allowed the team to define a system solution quickly and minimized the need for extensive vehicle level testing. The result of this approach was the development of an engine cooling system that adequately controls air, oil and coolant temperatures during all driving and environmental conditions.

Design and Analysis of the Ford GT Spaceframe

The Ford GT is a high performance sports car designed to compete with the best that the global automotive industry has to offer. A critical enabler for the performance that a vehicle in this class must achieve is the stiffness and response of the frame structure to the numerous load inputs from the suspension, powertrain and occupants. The process of designing the Ford GT spaceframe started with a number of constraints and performance targets derived through vehicle dynamics CAE modeling, crash performance requirements, competitive benchmarking and the requirement to maintain the unique styling of the GT40 concept car. To achieve these goals, an aluminum spaceframe was designed incorporating 35 different extrusion cross-sections, 5 complex castings, 4 smaller node castings and numerous aluminum stampings.

In-Cylinder Particulate Matter and Spray Imaging of Ethanol/Gasoline Blends in a Direct Injection Spark Ignition Engine

A single-cylinder Direct Injection Spark Ignition (DISI) engine with optical access was used to investigate the effects of ethanol/gasoline blends on in-cylinder formation of particulate matter (PM) and fuel spray characteristics. Indolene was used as a baseline fuel and two blends of 50% and 85% ethanol (by volume, balance indolene) were investigated. Time resolved thermal radiation (incandescence/natural luminosity) of soot particles and fuel spray characteristics were recorded using a high speed camera. The images were analyzed to quantify soot formation in units of relative image intensity as a function of important engine operating conditions, including ethanol concentration in the fuel, fuel injection timing (250, 300 and 320° bTDC), and coolant temperature (25°C and 90°C). Spatially-integrated incandescence was used as a metric to quantify the level of in-cylinder PM formed at the different operating conditions.

Diesel EGR Cooler Fouling with Ni-Fe-Cr-Al DPF at Freeway Cruise

This study investigates the effect of diesel particulate filters (DPF) on the performance of exhaust gas recirculation (EGR) coolers. EGR coolers were tested with and without the use of a DPF and their measured performances were compared. The exhaust gas was filtered using a Ni-Fe-Cr-Al metallic foam wall flow diesel particulate filter. The DPFs used in this investigation had very low Space Velocity (SV) characteristics in order to minimize the effect of filtration on the pressure drop. Two different measurement methods were employed to determine particulate matter (PM) emission levels at locations before and after the DPF. The first method involved the collection of PM on quartz filters followed by thermal analysis of the filters to monitor the removal of soot, semi-volatile organics, and sulfate across the DPF. The second method measured the time resolved PM mass in the exhaust with a Dekati Mass Monitor.

A Preliminary Research on Turbulent Flame Propagation Combustion Modeling Using a Direct Chemical Kinetics Model

The present work focused on modeling turbulent flame propagation combustion process using a direct chemical kinetics model. Firstly, the theory of turbulent flame propagation combustion modeling directly using chemical kinetics is given in detail. Secondly, two important techniques in this approach are described. One technique is the selection of chemical kinetics mechanism, and the other one is the selection of AMR (adaptive mesh refinement) level. A reduced chemical kinetics mechanism with minor modification by the authors of this paper which is suitable for simulating gasoline engine under warm up operating conditions was selected in this work. This mechanism was validated over some operating conditions close to some engine cases. The effect of AMR level on combustion simulation is given, and an optimum AMR level of both velocity and temperature is recommended.

Radiating Panel NVH Performance Evaluations for Vehicle Design

Vehicle interior acoustic performance is an important part of customer satisfaction. Radiating panels enclosing the vehicle cabin are very important for vehicle interior quietness. One of the most critical vehicle panels for the engine noise propagation to the vehicle interior is the dash panel. Most of the engine noise propagates through the dash panel to the vehicle interior. The dash material density, thickness and its damping properties significantly influence the dash panel sound transmission performance. In this study, the dash design of “Vehicle A” has been evaluated using the Statistical Energy Analysis (SEA) modeling and NVH testing tools. SEA and physical testing of 2′×2′ square sample panels were conducted on different dash materials and lamination materials. Dash component level and vehicle level SEA to TEST correlation results are reported to highlight the NVH performance of the dash design as well as the SEA prediction capability and its applicability in vehicle design.

Review of Soot Deposition and Removal Mechanisms in EGR Coolers

Exhaust gas recirculation (EGR) coolers are commonly used in diesel engines to reduce the temperature of recirculated exhaust gases in order to reduce NOX emissions. Engine coolant is used to cool EGR coolers. The presence of a cold surface in the cooler causes fouling due to particulate soot deposition, condensation of hydrocarbon, water and acid. Fouling experience results in cooler effectiveness loss and pressure drop. In this study, possible soot deposition mechanisms are discussed and their orders of magnitude are compared. Also, probable removal mechanisms of soot particles are studied by calculating the forces acting on a single particle attached to the wall or deposited layer. Our analysis shows that thermophoresis in the dominant mechanism for soot deposition in EGR coolers and high surface temperature and high kinetic energy of soot particles at the gas-deposit interface can be the critical factor in particles removal.

An Adaptive Proportional Integral Control of a Urea Selective Catalytic Reduction System based on System Identification Models

For urea Selective Catalytic Reduction (SCR) systems, adaptive control is of interest to provide a capability of maintaining high NOx conversion efficiency and low ammonia slip in the presence of uncertainties in the system. In this paper, the dynamics of the urea SCR system are represented by a control-oriented model which is based on a linear transfer function, with parameters dependent on engine operating conditions. The parameters are identified from input-output data generated by a high fidelity full chemistry model of the urea SCR system. The use of the full chemistry model facilitated the representation of the dynamics of stored ammonia (not a directly measurable parameter) as well as post SCR NOx and ammonia slip. A closed-loop Proportional-plus-Integral (PI) controller was first designed using the estimate of stored ammonia as a feedback signal.

1.8L Sierra-Mondeo Turbo-Diesel Valvetrain Friction Reduction Using a Solid Film Lubricant

A 1.8L turbocharged diesel engine valvetrain friction was investigated, and the effectiveness of using a solid film lubricant (SFL) coating in reducing friction was determined throughout the operable speed range. This valvetrain design features direct acting mechanical bucket valve lifters. Camshaft journal bearing surfaces and all camshaft rubbing surfaces except lobe tips were coated. The direct acting bucket shims were etched with a cross hatch pattern to a depth sufficient to sustain a SFL film coating on the shim rubbing surfaces subjected to high surface loads. The SFL coated valvetrain torque was evaluated and compared with uncoated baseline torque. Coating the cam bearing journal surfaces alone with II-25D SFL reduced valvetrain friction losses 8 to 17% for 250 to 2000 rpm cam speed range (i.e. 500 - 4000 rpm engine speed). When bucket tappet and shims were also coated with the SFL, further significant reductions in coated valvetrain friction were observed.
