Modeling of Thermophoretic Soot Deposition and Hydrocarbon Condensation in EGR Coolers

EGR coolers are effective to reduce NOx emissions from diesel engines due to lower intake charge temperature. EGR cooler fouling reduces heat transfer capacity of the cooler significantly and increases pressure drop across the cooler. Engine coolant provided at 40–90 C is used to cool EGR coolers. The presence of a cold surface in the cooler causes particulate soot deposition and hydrocarbon condensation. The experimental data also indicates that the fouling is mainly caused by soot and hydrocarbons. In this study, a 1-D model is extended to simulate particulate soot and hydrocarbon deposition on a concentric tube EGR cooler with a constant wall temperature. The soot deposition caused by thermophoresis phenomena is taken into account the model. Condensation of a wide range of hydrocarbon molecules are also modeled but the results show condensation of only heavy molecules at coolant temperature.

Development and Validation of an Analytical Seal Bead Design Model for Automotive Superplastic Forming

With the increasing demand for fuel efficient vehicles, technologies like superplastic forming (SPF) are being developed and implemented to allow for the utilization of lightweight automotive sheet materials. While forming under superplastic conditions leads to increased formability in lightweight alloys, such as aluminum, the slower forming times required by the technology can limit the technology to low to mid production levels. One problem that can increase forming time is the reduction of forming pressure due to pressurizing (forming) gas leaks, during the forming cycle, at the die/sheet/blankholder interface. Traditionally, such leaks have been successfully addressed through the use of a seal bead. However, for advanced die technologies that result in reduced cycle times (such as hot draw mechanical performing, which combine aspects of mechanical preforming of the sheet metal followed by SPF), the use of seal beads can restrict the drawing of sheet material into the forming die.

Characterization and Modeling of Wet Clutch Actuator for High-Fidelity Propulsion System Simulations

Innovations in mobility are built upon a management of complex interactions between sub-systems and components. A need for CAE tools that are capable of system simulations is well recognized, as evidenced by a growing number of commercial packages. However impressive they are, the predictability of such simulations still rests on the representation of the base components. Among them, a wet clutch actuator continues to play a critical role in the next generation propulsion systems. It converts hydraulic pressure to mechanical force to control torque transmitted through a clutch pack. The actuator is typically modeled as a hydraulic piston opposed by a mechanical spring. Because the piston slides over a seal, some models have a framework to account for seal friction. However, there are few contributions to the literature that describe the effects of seals on clutch actuator behaviors.

Effect of Thermal Exposure Time on the Relaxation of Residual Stress in High Pressure Die Cast AM60

Magnesium alloys are becoming more commonly used for large castings with sections of varying thicknesses. During subsequent processing at elevated temperatures, residual stresses may relax and become a potential mechanism for part distortion. This study was conducted to quantify the effects of thermal exposure on residual stresses and relaxation in a high pressure die cast magnesium (AM60) alloy. The goal was to characterize relaxation of residual stresses at temperatures that are commonly experienced by body components during a typical paint bake cycle. A residual stress test sample design and quench technique developed for relaxation were used and a relaxation study was conducted at two exposure temperatures (140°C and 200°C) over a range of exposure times (0.25 to 24 hours). The results indicate that a significant amount of residual stress relaxation occurred very rapidly during exposure at both exposure temperatures.

Modeling of Phase Change within a Wax Element Thermostat Embedded in an Automotive Cooling System

In an automotive cooling circuit, the wax melting process determines the net and time history of the energy transfer between the engine and its environment. A numerical process that gives insight into the mixing process outside the wax chamber, the wax melting process inside the wax chamber, and the effect on the poppet valve displacement will be advantageous to both the engine and automotive system design. A fully three dimensional, transient, system level simulation of an inlet controlled thermostat inside an automotive cooling circuit is undertaken in this paper. A proprietary CFD algorithm, Simerics-Sys®/PumpLinx®, is used to solve this complex problem. A two-phase model is developed in PumpLinx® to simulate the wax melting process. The hysteresis effect of the wax melting process is also considered in the simulation.

Modeling and Simulation of Compression Molding Process for Sheet Molding Compound (SMC) of Chopped Carbon Fiber Composites

Compression molded SMC composed of chopped carbon fiber and resin polymer which balances the mechanical performance and manufacturing cost presents a promising solution for vehicle lightweight strategy. However, the performance of the SMC molded parts highly depends on the compression molding process and local microstructure, which greatly increases the cost for the part level performance testing and elongates the design cycle. ICME (Integrated Computational Material Engineering) approaches are thus necessary tools to reduce the number of experiments required during part design and speed up the deployment of the SMC materials. As the fundamental stage of the ICME workflow, commercial software packages for SMC compression molding exist yet remain not fully validated especially for chopped fiber systems. In the present study, SMC plaques are prepared through compression molding process.

Failure Mode and Fatigue Behavior of Flow Drill Screw Joints in Lap-Shear Specimens of Aluminum 6082-T6 Sheets of Different Thicknesses

Failure mode and fatigue behavior of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets of different thicknesses are investigated based on the experimental results and a structural stress fatigue life estimation model. Lap-shear specimens of different thicknesses with FDS joints with clearance hole were made and tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints with clearance hole in lap-shear specimens of different thicknesses under quasi-static loading conditions. Under quasi-static loading conditions, as the thickness increases, the FDS joint failed from the penetration of the screw head into the upper sheet to the failure of the screw between the two sheets. Optical micrographs also show the failure modes of the FDS joints with clearance hole in lap-shear specimens of different thicknesses under cyclic loading conditions.

Lap-shear specimens with FDS joints without clearance hole and lap-shear specimens with stripped FDS joints with clearance hole were made and then tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints without clearance hole (with gap) and the stripped FDS joints with clearance hole under quasi-static and cyclic loading conditions. The fatigue failure mode of the FDS joints without clearance hole (with gap) in lap-shear specimens is similar to those with clearance hole. The fatigue lives of lap-shear specimens with FDS joints without clearance hole are lower than those with clearance hole for given load ranges under cyclic loading conditions.

Lubricant-Derived Ash Impact on Gasoline Particulate Filter Performance

The increasing use of gasoline direct injection (GDI) engines coupled with the implementation of new particulate matter (PM) and particle number (PN) emissions regulations requires new emissions control strategies. Gasoline particulate filters (GPFs) present one approach to reduce particle emissions. Although primarily composed of combustible material which may be removed through oxidation, particle also contains incombustible components or ash. Over the service life of the filter the accumulation of ash causes an increase in exhaust backpressure, and limits the useful life of the GPF. This study utilized an accelerated aging system to generate elevated ash levels by injecting lubricant oil with the gasoline fuel into a burner system. GPFs were aged to a series of levels representing filter life up to 150,000 miles (240,000 km). The impact of ash on the filter pressure drop and on its sensitivity to soot accumulation was investigated at specific ash levels.

Systems Engineering Approach for Voice Recognition in the Car

In this paper, a systems engineering approach is explored to evaluate the effect of design parameters that contribute to the performance of the embedded Automatic Speech Recognition (ASR) engine in a vehicle. This includes vehicle designs that influence the presence of environmental and HVAC noise, microphone placement strategy, seat position, and cabin material and geometry. Interactions can be analyzed between these factors and dominant influencers identified. Relationships can then be established between ASR engine performance and attribute performance metrics that quantify the link between the two. This helps aid proper target setting and hardware selection to meet the customer satisfaction goals for both teams.

The Effect of Ported Shroud Recirculating Casing Treatment on Turbocharger Centrifugal Compressor Acoustics

Ported shroud compressor covers recirculate low momentum air near the inducer blade tips, and the use of these devices has traditionally been confined to extending the low-flow operating region at elevated rotational speeds for compressors on compression-ignition (CI) engines. Implementation of ported shrouds on compressors for spark-ignition (SI) engines has been generally avoided due to operation at pressure ratios below the region where ported shrouds improve low-flow range, the slight efficiency penalty, and the perception of increased noise. The present study provides an experimental investigation of performance and acoustics for a SI engine turbocharger compressor both with a ported shroud and without (baseline). The objective of implementing the ported shroud was to reduce mid-flow range broadband whoosh noise of the baseline compressor over 4-12 kHz.

CFD Driven Parametric Design of Air-Air Jet Pump for Automotive Carbon Canister Purging

A jet pump (also known as ejector) uses momentum of a high velocity jet (primary flow) as a driving mechanism. The jet is created by a nozzle that converts the pressure head of the primary flow to velocity head. The high velocity primary flow exiting the nozzle creates low pressure zone that entrains fluid from a secondary inlet and transfers the total flow to desired location. For a given pressure of primary inlet flow, it is desired to entrain maximum flow from secondary inlet. Jet pumps have been used in automobiles for a variety of applications such as: filling the Fuel Delivery Module (FDM) with liquid fuel from the fuel tank, transferring liquid fuel between two halves of the saddle type fuel tank and entraining fresh coolant in the cooling circuit. Recently, jet pumps have been introduced in evaporative emission control system for turbocharged engines to remove gaseous hydrocarbons stored in carbon canister and supply it to engine intake manifold (canister purging).

DC-Link Capacitor Sizing in HEV/EV e-Drive Power Electronic System from Stability Viewpoint

Selection of the DC-link capacitance value in an HEV/EV e-Drive power electronic system depends on numerous factors including required voltage/current ratings of the capacitor, power dissipation, thermal limitation, energy storage capacity and impact on system stability. A challenge arises from the capacitance value selection based on DC-link stability due to the influence of multiple hardware parameters, control parameters, operating conditions and cross-coupling effects among them. This paper discusses an impedance-based methodology to determine the minimum required DC-link capacitance value that can enable stable operation of the system in this multi-dimensional variable space. A broad landscape of the minimum capacitance values is also presented to provide insights on the sensitivity of system stability to operating conditions.

The Use of Physical Props in Motion Capture Studies

It is generally accepted that all postures obtained from motion capture technology are realistic and accurate. Physical props are used to enable a subject to interact more realistically within a given virtual environment, yet, there is little data or guidance in the literature characterizing the use of such physical props in motion capture studies and how these effect the accuracy of postures captured. This study was designed to evaluate the effects of various levels of physical prop complexity on the motion-capture of a wide variety of automotive assembly tasks. Twenty-three subjects participated in the study, completing twelve common assembly tasks which were mocked up in a lab environment. There were 3 separate conditions of physical props: Crude, Buck, and Real. The Crude condition provided very basic props, or no props at all, while the Buck condition was a more elaborate attempt to provide detailed props. Lastly, the Real condition included real vehicle sections and real parts.

Optimized Engine Accessory Drive Resulting in Vehicle FE Improvement

A belt driven Front End Accessory Drive (FEAD) is used to efficiently supply power to accessory components on automotive engines. The total energy absorbed by the FEAD consists of the accessory component requirements, the belt deformation and friction losses as well as the bearing losses. The accessory component torque requirements provide accessory function such as air conditioning, fluid pumping and electrical power generation. Alternatively, belt related torque losses are a significant parasitic loss, since they do not contribute any useful work. This paper will explain the source of energy loss in FEADs and outline a comprehensive strategy to reduce it. Test results comparing the effect of reduced friction on fuel consumption will be presented as well.

Diesel EGR Cooler Fouling

The buildup of deposits in EGR coolers causes significant degradation in heat transfer performance, often on the order of 20-30%. Deposits also increase pressure drop across coolers and thus may degrade engine efficiency under some operating conditions. It is unlikely that EGR cooler deposits can be prevented from forming when soot and HC are present. The presence of cooled surfaces will cause thermophoretic soot deposition and condensation of HC and acids. While this can be affected by engine calibration, it probably cannot be eliminated as long as cooled EGR is required for emission control. It is generally felt that “dry fluffy” soot is less likely to cause major fouling than “heavy wet” soot. An oxidation catalyst in the EGR line can remove HC and has been shown to reduce fouling in some applications. The combination of an oxidation catalyst and a wall-flow filter largely eliminates fouling. Various EGR cooler designs affect details of deposit formation.

Pressure Based Sensing Approach for Front Impacts

This study demonstrates the use of pressure sensing technology to predict the crash severity of frontal impacts. It presents an investigation of the pressure change in the front structural elements (bumper, crush cans, rails) during crash events. A series of subsystem tests were conducted in the laboratory that represent a typical frontal crash development series and provided empirical data to support the analysis of the concept. The pressure signal energy at different sensor mounting locations was studied and design concepts were developed for amplifying the pressure signal. In addition, a pressure signal processing methodology was developed that relies on the analysis of the air flow behavior by normalizing and integrating the pressure changes. The processed signal from the pressure sensor is combined with the restraint control module (RCM) signals to define the crash severity, discriminate between the frontal crash modes and deploy the required restraint devices.

Pulley Optimization for Improved Steering Pump Airborne Noise Performance

This paper discusses the optimization of an automotive hydraulic steering pump pulley design for improved in-vehicle pump NVH performance. Levels of steering pump whine noise heard inside a vehicle were deemed objectionable. Vehicle and component transfer path analyses indicated that the dominant noise path for the whine noise was airborne in nature. Subsequent experimental modal analysis indicated that the steering pump pulley was a major contributor to the amount of radiated noise produced by the pump/pulley system. CAE analysis was used to further analyze the dynamic behavior of the pulley and develop an optimized design with decreased noise radiation efficiency. The results predicted with the CAE analysis were verified in-vehicle, resulting in a vehicle with acceptable steering pump whine noise performance.

A Component Test Methodology for Simulation of Full-Vehicle Side Impact Dummy Abdomen Responses for Door Trim Evaluation

Described in this paper is a component test methodology to evaluate the door trim armrest performance in an Insurance Institute for Highway Safety (IIHS) side impact test and to predict the SID-IIs abdomen injury metrics (rib deflection, deflection rate and V*C). The test methodology consisted of a sub-assembly of two SID-IIs abdomen ribs with spine box, mounted on a linear bearing and allowed to translate in the direction of impact. The spine box with the assembly of two abdominal ribs was rigidly attached to the sliding test fixture, and is stationary at the start of the test. The door trim armrest was mounted on the impactor, which was prescribed the door velocity profile obtained from full-vehicle test. The location and orientation of the armrest relative to the dummy abdomen ribs was maintained the same as in the full-vehicle test.

Thermo-Viscoelastic Model for Shrinkage and Warpage Prediction During Cooling and Solidification of Automotive Blow Molded Parts

Blow moulding is one of the most important polymer processing methods for producing complex thermoplastic automotive parts. Contrary to injection molding, little attention has focused on process control and simulation of blow molding processes. Yet, there are still several problems that affect the overall success of forming these parts. Among them are thermally induced stresses, relevant shrinkage and part warpage deformations caused by inappropriate mold design and/or processing conditions. Tolerance issues are critical in automotive applications and therefore part deformation due to solidification needs to be controlled and optimized accordingly. The accurate prediction tool of part deformation due to solidification, under different cooling conditions in automotive formed parts, is important and highly suited for part designers to help achieve an efficient production.
