A Study of PGM-Free Oxidation Catalyst YMnO3 for Diesel Exhaust Aftertreatment

Currently, two consolidated aftertreatment technologies are available for the reduction of NOx emissions from diesel engines: Urea SCR (Selective Catalytic Reduction) systems and LNT (Lean NOx Trap) systems. Urea SCR technology, which has been widely used for many years at stationary sources, is becoming nowadays an attractive alternative also for light-duty diesel applications. However, SCR systems are much more effective in NOx reduction efficiency at high load operating conditions than light load condition, characterized by lower exhaust gas temperatures.

Introduction of New Concept U*sum for Evaluation of Weight-Efficient Structure

A new index U* for evaluating load path dispersion is proposed, using a structural load path analysis method based on the concept of U*, which expresses the connection strength between a load point and an arbitrary point within the structure. U* enables the evaluation of the load path dispersion within the structure by statistical means such as histograms and standard deviations. Different loading conditions are applied to a body structure, and the similarity of the U* distributions is evaluated using the direction cosine and U* 2-dimensional correlation diagrams. It is shown as a result that body structures can be macroscopically grasped by using the U* distribution rather than using the stress distribution. In addition, as an example, the U* distribution of torsion loading condition is shown to comprehensively include characteristics of the U* distribution of other loading conditions.

Durability Design Method of New Stopper Bush Using New Theory (Friction and Spring) for Electric Power Steering

In the automobile industries, weight reduction has been investigated to improve fuel efficiency together with reduction of CO2 emission. In such circumstance, it becomes necessity to make an electric power steering (EPS) more compact and lightweight. In this study, we aimed to have a smaller and lighter EPS gear size by focusing on an impact load caused at steering end. In order to increase the shock absorption energy without increase of stopper bush size, we propose new theory of impact energy absorption by not only spring function but also friction, and a new stopper bush was designed on the basis of the theory. The profile of the new stopper bush is cylinder form with wedge-shaped grooves, and when the new stopper bush is compressed by the end of rack and the gear housing at steering end, it enables to expand the external diameter and produce friction. In this study, we considered the durability in the proposed profile.

Establishment of Performance Design Process for Vehicle Sound-Roof Packages Based on SEA Method

The process for setting the marketability targets and achievement methods for automotive interior quietness (as related to air borne noise above 400Hz, considered the high frequency range) was established. With conventional methods it is difficult to disseminate the relationship between the performance of individual parts and the overall vehicle performance. Without new methods, it is difficult to propose detailed specifications for the optimal sound proof packages. In order to make it possible to resolve the individual components performance targets, the interior cavity was divided into a number of sections and the acoustic performance of each section is evaluated separately. This is accomplished by evaluating the acoustical energy level of each separate interior panel with the unit power of the exterior speaker excitation. The applicability of the method was verified by evaluating result against predicted value, using the new method, during actual vehicle operation.

Study of Effects of Residual Stress on Natural Frequency of Motorcycle Brake Discs

In brake squeal analyses using FE models, minimizing the discrepancies in vibration characteristics between the measurement and the simulation is a key issue for improving its reproducibility. The discrepancies are generally adjusted by the shape parameters and/or material properties applied to the model. However, the discrepancy cannot be easily adjusted, especially, for the vibration characteristic of the disc model of a motorcycle. One of the factors that give a large impact on this discrepancy is a thermal history of the disc. That thermal history includes the one experienced in manufacturing process. In this paper, we examine the effects of residual stress on the natural frequency of motorcycle discs. The residual stress on the disc surface was measured by X-ray stress measurement method. It was followed by an eigenvalue analysis. In this analysis, we developed a unique method in which the residual stress was substituted by thermal stress.

Development of Ultra Low Viscosity 0W-8 Engine Oil

Further fuel economy improvement of the internal combustion engine is indispensable for CO2 reduction in order to cope with serious global environmental problems. Although lowering the viscosity of engine oil is an effective way to improve fuel economy, it may reduce the wear resistance. Therefore, it is important to achieve both improved fuel economy and reliability. We have developed new 0W- 8 engine oil of ultra-low viscosity and achieved an improvement in fuel economy by 0.8% compared to the commercial 0W-16 engine oil. For this new oil, we reduced the friction coefficient under boundary lubrication regime by applying an oil film former and calcium borate detergent. The film former increased the oil film thickness without increasing the oil viscosity. The calcium borate detergent enhanced the friction reduction effect of molybdenum dithiocarbamate (MoDTC).

An Application of a Model-Prediction-Based Reference Modification Algorithm to Engine Air Path Control

In real-world automotive control, there are many constraints to be considered. In order to explicitly treat the constraints, we introduce a model-prediction-based algorithm called a reference governor (RG). The RG generates modified references so that predicted future variables in a closed-loop system satisfy their constraints. One merit of introducing the RG is that effort required in control development and calibration would be reduced. In the preceding research work by Nakada et al., only a single reference case was considered. However, it is difficult to extend the previous work to more complicated systems with multiple references such as the air path control of a diesel engine due to interference between the boosting and exhaust gas recirculation (EGR) systems. Moreover, in the air path control, multiple constraints need to be considered to ensure hardware limits. Hence, it is quite beneficial to cultivate RG methodologies to deal with multiple references and constraints.

A Study on Optimal Powertrain Sizing of Plugin Hybrid Vehicles for Minimizing Criteria Emissions Associated with Cold Starts

Plugin hybrid electric vehicles (PHEVs) have several attractive features in terms of reduction of greenhouse gas (GHG) emissions. Compared to conventional vehicles (CVs) that only have an internal combustion engine (ICE), PHEVs have better energy efficiency like regular hybrids (HEVs), allow for electrifying an appreciable portion of traveled miles, and have no range anxiety issues like battery-only electric vehicles (BEVs). However, in terms of criteria emissions (e.g., NOx, NMOG, HC), it is unclear if PHEVs are any better than HEVs or CVs. Unlike GHG emissions, criteria emissions are not continuously emitted in proportional quantities to fossil fuel consumption. Rather, the amount and type of criteria emissions is a rather complex function of many factors, including type of fuel, ICE temperature, speed and torque, catalyst temperature, as well as the ICE controls (e.g., fuel-to-air ratio, valve and ignition timing).

Typical Velocity Fields and Vortical Structures around a Formula One Car, based on Experimental Investigations using Particle Image Velocimetry

This paper presents typical flow structures around a 60%-scale wind-tunnel model of a Formula One (F1) car, using planar particle image velocimetry (PIV). The customized PIV system is permanently installed in a wind tunnel to help aerodynamicists in the development loop. The PIV results enhance the understanding of the mean velocity field in the two-dimensional plane in some important areas of the car, such as the front-wheel wake and the underfloor flow. These real phenomena obtained in the wind tunnel also help maintain the accuracy of simulations using computational fluid dynamics (CFD) by allowing regular checking of the correlation with the real-world counterpart. This paper first surveys recent literature on unique flow structures around the rotating exposed wheel, mostly that on the isolated wheel, and then gives the background to F1 aerodynamics in the late 2000s.

Development of a New Pressure Measurement Technique and PIV to Validate CFD for the Aerodynamics of Full-scale Vehicles

In the early stages of aerodynamic development of commercial vehicles, the aerodynamic concept is balanced with the design concept using CFD. Since this development determines the aerodynamic potential of the vehicle, CFD with high accuracy is needed. To improve its accuracy, spatial resolution of CFD should be based on flow phenomenon. For this purpose, to compare aerodynamic force, pressure profile and velocity vector map derived from CFD with experimental data is important, but there are some difficulties to obtain pressure profile and velocity vector map for actual vehicles. At the point of pressure measurement for vehicles, installation of pressure taps to the surface of vehicle, i.e., fuel tank and battery, is a problem. A new measurement method developed in this study enables measurement of surface pressure of any desired points. Also, the flexibility of its shape and measuring point makes the installation a lot easier than the conventional pressure measurement method.

Improvement of Ride Comfort by Unsprung Negative Skyhook Damper Control Using In-Wheel Motors

Vehicles equipped with in-wheel motors (IWMs) are capable of independent control of the driving force at each wheel. These vehicles can also control the motion of the sprung mass by driving force distribution using the suspension reaction force generated by IWM drive. However, one disadvantage of IWMs is an increase in unsprung mass. This has the effect of increasing vibrations in the 4 to 8 Hz range, which is reported to be uncomfortable to vehicle occupants, thereby reducing ride comfort. This research aimed to improve ride comfort through driving force control. Skyhook damper control is a typical ride comfort control method. Although this control is generally capable of reducing vibration around the resonance frequency of the sprung mass, it also has the trade-off effect of worsening vibration in the targeted mid-frequency 4 to 8 Hz range. This research aimed to improve mid-frequency vibration by identifying the cause of this adverse effect through the equations of motion.

Combustion Development to Realize High Thermal Efficiency Engines

Improving vehicle fuel economy is a central part of efforts toward achieving a sustainable society, and an effective way of accomplishing this aim is to enhance the engine thermal efficiency. Measures to mitigate knocking and reduce engine cooling heat loss are important aspects of enhancing the engine thermal efficiency. Cooled exhaust gas recirculation (EGR) is regarded as a key technology because it is capable of achieving both of these objectives. For this reason, it has been adopted in a wide range of both hybrid vehicles and conventional vehicles in recent years. Cooled EGR has the potential to achieve further lower fuel consumption if the EGR ratio can be increased. Fast combustion is an important and effective way for expanding the EGR ratio. The engine combustion enhancement can be categorized into measures to improve ignition characteristics and methods to promote flame propagation.

Technical Development of Electro Magnetic Compatibility for Plug-in Hybrid Vehicle / Electric Vehicle Using Wireless Power Transfer System

In 2007, researchers at the Massachusetts Institute of Technology successfully completed a Wireless Power Transfer (WPT) experiment. Ever since, interest in WPT has been growing. At Toyota, we have been developing the underlying technology of a WPT system. Simultaneously we have been working with regulatory committees to create a standard for WPT. In particular, there are concerns that WPT’s radiated emissions could cause harm to humans and the neighboring electronic equipment. There are many challenges that need to be overcome, but a key concern is understanding WPT’s electromagnetic compatibility (EMI: Electro-Magnetic Interference and EMF: Electro-Magnetic Field). In this paper, we show the technical issues, the evaluation method, and the development status of EMI and EMF on PHVs/EVs when using WPT. For Electromagnetic interference (EMI) performance, we investigated both an open area test site and an electromagnetic anechoic chamber as evaluation environments.

Development Solar Charging System of Vehicle

Fuel consumption and CO2 emission regulations for vehicles, such as the Zero Emission Vehicle (ZEV) Regulation, motivate renewable energy technologies in the automotive industry. Therefore, the automotive industry is focused on adopting solar charging systems. Some vehicles have adopted solar energy to power the ventilation system, but these vehicles do not use solar energy to power the drivetrain. One important issue facing the design of solar charging systems is the low power generated by solar panels. Compared to solar panels for residential use, solar panels for vehicles can’t generate as much power because of size and weight limitations. Also, the power generated by solar panels can be extremely affected depending on differences in solar radiation among the cells. Therefore, Toyota has developed a solar charging system that can use solar energy for driving the Prius PHV. This system can efficiently charge the hybrid battery with the low power generated by the solar panel.

Development of Chemical Process for Recovering High-quality Rare-earth Oxides from HV Motor Magnets

In the automobile industry, interest in the prevention of global warming has always been high. The development of eco cars (HV, EV etc.), aimed at reducing CO2 emissions during operation, has been progressing. In the announcement of its "Toyota Environmental Challenge 2050", Toyota declared its commitment to creating a future in which people, cars, and nature coexist in harmony. In this declaration, Toyota committed to reducing CO2 emissions not only during operation but also over the entire life cycle of vehicles, and to using resources effectively based on a 4 R’s approach (refuse, reduce, reuse, and recycle). Although eco cars decrease CO2 emissions during operation, most of them increase CO2 emissions during manufacturing. For example, the rare-earths (Nd, Dy etc.) used in the magnets of driving motors are extracted through processes that produce a significant amount of CO2 emissions.

Development of Prediction Method for Engine Compartment Water Level by Using Coupled Multibody and Fluid Dynamics

When vehicles run on the flooded road, water enters to the engine compartment and sometimes reaches the position of the air intake duct and electrical parts and causes the reliability problems. Numerical simulation is an effective tool for this phenomenon because it can not only evaluate the water level before experiment but also identify the intrusion route. Recently, the gap around the engine cooling modules tends to become smaller and the undercover tends to become bigger than before in order to enhance the vehicle performance (e.g., aerodynamics, exterior noise). Leakage tightness around the engine compartment becomes higher and causes an increase of the buoyancy force from the water. Therefore the vehicle attitude change is causing a greater impact on the water level. This paper describes the development of a water level prediction method in engine compartment while running on the flooded road by using the coupled multibody and fluid dynamics.

Onboard Ethanol-Gasoline Separation System for Octane-on-Demand Vehicle

Bioethanol is being used as an alternative fuel throughout the world based on considerations of reduction of CO2 emissions and sustainability. It is widely known that ethanol has an advantage of high anti-knock quality. In order to use the ethanol in ethanol-blended gasoline to control knocking, the research discussed in this paper sought to develop a fuel separation system that would separate ethanol-blended gasoline into a high-octane-number fuel (high-ethanol-concentration fuel) and a low-octane-number fuel (low-ethanol-concentration fuel) in the vehicle. The research developed a small fuel separation system, and employed a layout in which the system was fitted in the fuel tank based on considerations of reducing the effect on cabin space and maintaining safety in the event of a collision. The total volume of the components fitted in the fuel tank is 6.6 liters.

Analysis of Unburned Hydrocarbon Generated from Wall under Lean Combustion

Combustion of a lean air-fuel mixture diluted with a large amount of air or Exhaust Gas Recirculation (EGR) gas is one of the important technologies that can reduce thermal NOx and improve gasoline engine fuel economy by reducing cooling loss. On the other hand, lean combustion increases unburned Hydro Carbon (HC) and unburned loss compared to stoichiometric combustion. This is because lean combustion reduces the burning rate of the air-fuel mixture and forms a thick quenching layer near the wall surface. In this study, the relationship between the thickness of the unburned HC and the excess air ratio is analyzed using Laser Induced Fluorescence (LIF) method and Computational Fluid Dynamic (CFD) of combustion. The HC distribution near the engine liner when the excess air ratio is increased is investigated by LIF. As a result, it is found that the quenching distance of the flame in the cylinder is larger for lean conditions than the general single-wall quenching relationship.
