Reduction of Interior Booming Noise for a Small Diesel Engine Vehicle without Balance Shaft Module

Applying BSM (Balance shaft module) is a very common and effective way to reduce the 2nd-order powertrain vibration which is caused by the ill-balanced inertia force due to the oscillating masses inside an engine. However, the adoption of a BSM can also produce undesirable things especially in cost, fuel economy, starting performance, and so on. Therefore, for small vehicles, in which case cost and weight are key factors at the development stage, it is often required to develop competitive NVH performance without the expensive apparatus like a BSM. In this paper, in order to develop interior noise and vibration of a 4-cylinder vehicle without a BSM, we analyzed the contribution of some transfer paths for powertrain vibration, and could reduce interior booming noise by tuning the dynamic characteristic of the engine mount which was one of the largest transfer paths.

A Study of Layout Regarding Integrated Controls on the Steering Wheel

In order to utilize in-vehicle systems efficiently, many vehicles are becoming equipped with integrated controls near the center fascia or the control box. However, the placement of these control systems can cause safety issues and risks due to visual distractions. In this study, we proposed a new integrated touch screen on the steering wheel. For this experiment, a control system was placed on the steering wheel or the center fascia. 15 participants were required to drive while utilizing vent and navigation control tasks regarding four different locations. Three of these locations were based on the steering wheel (center, upper right, lower right) and one location on the center fascia. Afterwards, the task completion time and visual distraction rate of the different locations were measured and compared. The results showed that a touch screen placed on the upper right section of the steering wheel had better performance and lower user discomfort.

The CAE Analysis of a Cylinder Head Water Jacket Design for Engine Cooling Optimization

Hyundai's new engine is developed which optimize the cooling efficiency for knocking improvement and friction reduction. The cooling concepts for this purpose are 1) equalizing the temperature among cylinders by flow optimization, 2) cooling the required area intensively, 3) adopting ‘active flow control’ and 4) enlarging fuel economy at high speed range. In order to realize the cooling concept, 1) cross-flow, 2) compact water jacket & exhaust cooling, 3) flow control valve and 4) cylinder head with integrated exhaust manifold are considered. Improvement of knocking and friction reduction by increased cooling water temperature makes fuel efficiency possible. On the other hand, in order to strengthen the cooling around the combustion chamber and to reduce the deviation among the combustion chamber of cylinders, it is required to design the head water jacket shape accordingly.

Measuring the Displacement of a Vehicle Body with an Optical Measuring System (Motion Capture)

The 3D measurement of a body displacement on a moving vehicle is a quite challenging process. Well-known displacement measuring device such as a dial gauge and strain gauge can measure the displacement in only limited areas. An accelerometer also can estimate body motion but it has an accumulated error and a bias issue for an acquisition of displacements. However, an optical measuring (Motion Capture) method which uses markers and multiple cameras can read 3D coordinates directly and carry out those measurements well. In this paper, first, we determined how to extract a body displacement from global motion. Then we suggested a combining measurement methodology which uses a motion capture and an accelerometer simultaneously. Though it has failed to compensate each result and exact displacement, we showed an accuracy comparison between a motion capture and an accelerometer to measure a displacement along this process.

A Study of the Auxiliary Belt Drive System for Actual Fuel Saving

The engine indicated torque is not delivered entirely to the wheels, because it is lowered by losses, such as the pumping, mechanical friction and front auxiliary power consumption. The front auxiliary belt drive system is a big power consumer-fueling and operating the various accessory devices, such as air conditioning compressor, electric alternator, and power steering pump. The standard fuel economy test does not consider the auxiliary driving torque when it is activated during the actual driving condition and it is considered a five-cycle correction factor only. Therefore, research on improving the front end auxiliary drive (FEAD) system is still relevant in the immediate future, particularly regarding the air conditioning compressor and the electric alternator. An exertion to minimize the auxiliary loss is much smaller than the sustained effort required to reduce engine friction loss.

A Study of Low-Friction Road Estimation using an Artificial Neural-Network

Road friction estimation algorithms had been studied for many years because it is very important factor for safety control and fuel efficiency of vehicle. But traditional solutions are hard to adapt in automotive industry because their performance is not sufficient enough and expensive to implement. Therefore, this paper proposes a road friction estimation algorithm based on a trained artificial neural-network which is low cost and robust. The suggested method doesn’t need expensive additional sensors such as optical or lidar sensor, also it shows better performance in real car environment compared to other algorithms based on vehicle dynamics. In this paper, we would describe this algorithm in detail and analyze the test results evaluated in real road conditions.

A Study on the Method to Manage the Weight and Cost of a Vehicle by Adjusting the Parameters of Styling Profile

Since the fuel efficiency of vehicle has become one of the big issues due to environmental pollution problems, many studies have been conducted on various methods such as improving powertrain performance and aerodynamic performance, reducing the weight of the vehicle and so on. There have been many new attempts to reduce weight but mostly about improving material property. In the case of vehicles sharing the same platform, the weight and cost of vehicle are mainly changed by the exterior styling. But, there is no solution to control the exterior styling in terms of the weight and cost of vehicle, yet. The purpose of this study is to find the way to save the weight and cost of vehicle while achieving the various performance and requirements of vehicle (safety, aerodynamics, driver’s visibility and so on) from exterior styling point of view. We focused on the weight difference of the vehicles that shared the platform and were same overall dimensions.

A Development of the Holographic Lighting

A signal lamp performs a function to inform the position and behavior of the vehicle. And it represents a specific design identity of the vehicle or brand identity. Recently it implements the unique three-dimensional effect while using a LED. However, a number of LEDs and complex form of the lens shape have to be applied, so results in the size, weight, cost increase. In this study, the hologram technology that is an exemplary technique for implementing the described three-dimensional image is applied. With a hologram, it is possible to reproduce a complex shape three-dimensional image by using a hologram film. Therefore the number of parts can be reduced. And it is possible to copy the film has a mass production benefits.

Development of Fuel Consumption of Passenger Diesel Engine with 2 Stage Turbocharger

High specific power, additional hardware and mapping optimization was done to achieve reduction of fuel economy for current engine in this study. 2 stage turbocharger with serial configuration was best candidate not only for high specific power at high engine speed but also for increase of low end torque for current engine. This increase of low end torque is important for development of transient characteristic of vehicle. DoE and efficient EGR Cooler was applied for optimization of fuel economy. DoE was useful for optimization of fuel consumption affected by various fuel injection parameters. This DoE was also efficient for matching optimal fuel economy after change of engine hardware. Performance improvement of engine with 2 stage turbocharger VGT was evaluated and additional development of fuel economy was performed in this study.

Systematic Automotive Wiring Guideline Based on Coupling Theory

This paper introduces a systematic wiring guideline which includes coupling noise calculation, wire layout design, and wire type selection methodologies. The coupling theory between wires has been introduced long time ago but it was not successfully applied to real automotive wiring design due to the complexity in the theory such as large number of parameters and many different conditions in automotive wiring environment. In this paper, the complexity is reduced by separating physical parameters and electrical parameters and identifying controllable parameters and given parameters. This paper first introduces parameters which are used in the coupling equations and automotive wiring design, then the coupling noise calculation method which uses the coupling equations is introduced. The systematic automotive wiring guideline which prevents noise problem in various design stage such as system filter design, wire layout design, wire type selection is introduced.

Two-Staged Modeling of Alternator

The alternator provides power to vehicle electrical loads with the battery, and its maximum current depends on various factors such as electrical load, engine speed, thermal condition, and other variables. Above all, thermal effects make alternator simulations more complicated. For example statically similar conditions may show different results according to the temperature variation for each alternator operation. This paper proposes a two-stage statistically-based model structure which separates dynamic thermal effects from steady state performance. The method was validated by experiments and shows good predictive performance, suitable for use in test reduction.

Development of a Vehicle Electric Power Simulator for Optimizing the Electric Charging System

The electric power system of a modern vehicle has to supply enough electrical energy to numerous electrical and electronic systems. The electric power system of a vehicle consists of two major components: a generator and a battery. A detailed understanding of the characteristics of the electric power system, electrical load demands, and the driving environment such as road, season, and vehicle weight are required when the capacities of the generator and the battery are to be determined for a vehicle. In order to avoid the over/under design problem of the electric power system, an easy-to-use and inexpensive simulation program may be needed. In this study, a vehicle electric power simulator is developed. The simulator can be utilized to determine the optimized capacities of generators and batteries appropriately. To improve the flexibility and easy usage of the simulation program, the program is organized in modular structures, and is run on a PC.

The Development of Lab-Simulation Test to Accelerate the Durability Validation of Engine Mounting and Wiring Harness

With the advent of cars with computerized engines, drivers sometimes suffer discomfort with “check engine” light problem, and as a result, insist on increasing levels of reliability in their cars. Hence, reliability of the wiring harness has become a very important automotive design characteristic. On one hand, the more secure an engine mounting system is, the more stable the engine wiring harness is. In order to enhance their durability, car manufacturers need to perform many validation tests during the development phase which involves a lot of time and cost. In this study, a newly developed lab-simulation test is proposed to qualify the design of engine mounting and engine wiring early in the design cycle and reduce time and expense. The lab-simulation test has contributed to a significant cost and time reduction and has shown good correlation to the original proving ground test.

Development of Polymer Composite Battery Pack Case for an Electric Vehicle

A battery pack case of an electric vehicle was developed with a fibrous thermoplastic composite material. Due to cost effectiveness, long-fiber-reinforced thermoplastics by direct process (D-LFT) were adopted. PA6 (Polyamide 6)-based composites were processed using a D-LFT pilot machine at the temperature range between 250° and 290°. Glass and carbon fibers were added in the matrix varying the mixture ratio of the fibers while keeping the weight fraction 40%. The increase of carbon fibers in the mixture increased tensile modulus and strength, however, decreased Izod impacts strength. The fatigue life of developed composites was evaluated by fatigue tests in tension, which were over one million cycles at the maximum fatigue loading less than 60% of the composite strength. Associated with fiber orientation, anisotropic mechanical behavior was investigated in terms of flexural properties and mold shrinkage.

Development of Hyundai's Tucson FCEV

Hyundai Motor Company developed its second-generation fuel cell hybrid electric vehicle (FCEV) based on its small Tucson SUV. Compared to Hyundai's first generation fuel cell vehicle, the Santa Fe FCEV, the Tucson FCEV has an extended driving range plus cold weather starting capability. It incorporates numerous technical advances including a fuel cell that operates at sub-zero temperatures and a new high voltage lithium ion polymer battery. Using both a fuel cell and a high voltage battery as sources for driving energy, the Tucson hybrid system provides optimum driving conditions, which ensures high tank to wheel efficiency. The Tucson FCEV's power plant has been located in the front - under the front hood - unlike its predecessor Santa Fe FCEV, which featured an under-floor installation. More importantly, Tucson FCEV's driving range has been extended to 300km thanks to its 152-liter hydrogen storage tanks.

Optimization of Cold Start Operating Conditions in a Stoichiometric GDI Engine with Wall-guided Piston using CFD Analysis

The purpose of this paper is to investigate the mixture formation and optimize the operating conditions under cold start in a stoichiometric (λ=1) GDI engine with wall-guided piston using a 3D commercial code, STAR-CD [8]. For GDI engine under cold start, it can be difficult to carry out the optimization of operating conditions by engine test alone without the understanding of mixture formation inside the combustion chamber. In this study, three cold start conditions of the catalyst heating mode with split injection, the cranking under freezing temperature and acceleration before engine warm-up which causes oil dilution were calculated. In particular, injection strategy for each cold start condition were optimized and compared to the engine test data. The previously validated spray models [6] were applied to the analysis of the spray formation and mixing process inside the combustion chamber.

A Study for Fuel Economy Improvement on Applying New Technology for Torsional Vibration Reduction of Crank Pulley

The method of Front End Auxiliary Drive (FEAD) system optimization can be divided into two ways. One is to use a mechanical device that decouples crank pulley from torsional vibration of crank shaft by using characteristics of spring. The other is to control belt tension through auto-tensioner in addition of alternator pulley device. Because the former case has more potential to reduce belt tension than the latter case, the development of mechanically decoupled crank pulley, despite of its difficulty of development, is getting popular among the industry. This paper characterizes latest crank pulley technologies, Crank Decoupler and Isolation Pulley, for torsional vibration reduction through functionality measurement result which composed of irregularity, slip, tensioner movement, belt span vibration, bearing hubload of idler and so on. Also it investigates their potential of belt tension reduction through steady state point fuel consumption test on dynamometer.

A Flexible Multi-Body Dynamic Model for Analyzing the Hysteretic Characteristics and the Dynamic Stress of a Taper Leaf Spring

This paper proposes a modeling technique which is able to not only reliably and easily represent the hysteretic characteristics but also analyze the dynamic stress of a taper leaf spring. The flexible multi-body dynamic model of the taper leaf spring is developed by interfacing the finite element model and computation model of the taper leaf spring. Rigid dummy parts are attached at the places where a finite element leaf model is in contact with an adjacent one in order to apply contact model. Friction is defined in the contact model to represent the hysteretic phenomenon of the taper leaf spring. The test of the taper leaf spring is conducted for the validation of the reliability of the flexible multi-body dynamic model of the taper leaf spring developed in this paper. The test is started at an unloaded state with the excitation amplitude of 1∼2mm/sec and frequency of 132mm. First, the simulation is conducted with the same condition as the test.

Influence of Tire Size and Shape on Sound Radiation from a Tire in the Mid-Frequency Region

In this research, the influence of tire size and shape on sound radiation in the mid-frequency region was studied. First, the relationship between the structural wave propagation characteristics of a tire excited at one point and its sound radiation was identified by using FE and BE analyses. Then, by using that relationship, the effect of modifying a tire's aspect ratio, width and wheel diameter on its sound radiation between 300 Hz and 800 Hz was investigated. Finally, an optimization of the sound radiation was performed by modification of the tire structure and shape. It was found that most of a tire's structural vibration does not contribute to sound radiation. In particular, the effective radiation was found to occur at the frequencies where low wave number components of the longitudinal wave and the flexural wave first appear.

Development of High Wear Resistant and Durable Coatings for Al Valve Spring Retainer

The use of light-weight materials in automotive engine components has increased in order to achieve better fuel efficiency and engine performance. In this study, Al alloy (AI5056) valve spring retainer can reduce a weight by 63% in comparison to steel and improve the upper limit of engine speed by about 500rpm. The Al valve spring retainer was fabricated by cold forging and coated with hard anodizing, DLC (diamond like coating), cold spray and thermal spray for better wear resistance and durability. We conclude that among these materials the DLC coating improves the wear resistance of Al valve spring retainer and has a sufficient durability after endurance testing.
