An Experimental Analysis on Diesel/n-Butanol Blends Operating in Partial Premixed Combustion in a Light Duty Diesel Engine

This paper reports results of an experimental investigation performed on a commercial diesel engine supplied with fuel blends having low cetane number to attain a simultaneous reduction in NOx and smoke emissions. Blends of 20% and 40% of n-butanol in conventional diesel fuel have been tested, comparing engine performance and emissions to diesel ones. Taking advantage of the fuel blend higher resistance to auto ignition, it was possible to extend the range in which a premixed combustion is achieved. This allowed to match the goal of a significant reduction in emissions without important penalties in fuel consumption. The experimental activity was carried on a turbocharged, water cooled, 4 cylinder common rail DI diesel engine. The engine equipment included an exhaust gas recirculation system controlled by an external driver, a piezo-quartz pressure transducer to detect the in-cylinder pressure signal and a current probe to acquire the energizing current to the injector.

1D Thermo-Fluid Dynamic Modeling of Reacting Flows inside Three-Way Catalytic Converters

In this work a detailed model to simulate the transient behavior of catalytic converters is presented. The model is able to predict the unsteady and reacting flows in the exhaust ducts, by solving the system of conservation equations of mass, momentum, energy and transport of reacting chemical species. The en-gine and the intake system have not been included in the simulation, imposing the measured values of mass flow, gas temperature and chemical composition as a boundary condition at the inlet of the exhaust system. A detailed analysis of the diffusion stage triggering is proposed along with simplifications of the physics, finalized to the reduction of the calculation time. Submodels for water condensation and its following evaporation on the monolith surface have been taken into account as well as oxygen storage promoted by ceria oxides.

Methodology for the analysis of a 4-stroke moped emission behaviour

Mopeds are popular means of transportation, particularly in southern Europe and in eastern and southern Asia. The relative importance of their emissions increases in urban environments which host large fleets of mopeds. In Naples, for example, mopeds make a considerable contribution to HC emissions (about 53%), although the percentage of mopeds (12.4%) in the total circulating fleet is lower than that of other vehicle categories [1]. This study presents a method for analysing the influence of kinematic parameters on the emission factors of mopeds during the “cold-start” and “hot” phases of elementary kinematic sequences (speed-time profiles between two successive stops). These elementary sequences were obtained through appropriate fragmentation of complex urban driving cycles. In a second step, we show how to estimate, for the whole cycle, the duration of the cold phase and the relevant time-dependence function.

Removal of NOx from Diesel Exhausts: The New “Enhanced NH3-SCR” Reaction

Ammonia/urea-SCR is a mature technology, applied worldwide for the control of NOx emissions in combustion exhausts from thermal power plants, cogeneration units, incinerators and stationary diesel engines and more recently also from mobile sources. However a greater DeNOx activity at low temperatures is desired in order to meet more and more restrictive legislations. In this paper we report transient and steady state data collected over commercial Fe-ZSM-5 and V₂O₅-WO₃/TiO₂ catalysts showing high NOx reduction efficiencies in the 200 - 350°C T-range when NO and ammonia react with nitrates, e.g., in the form of an aqueous solution of ammonium nitrate. Under such conditions a new reaction occurs, the so-called "Enhanced SCR" reaction, 2 NH₃ + 2 NO + NH₄NO₃ → 3 N₂ + 5 H₂O.

Towards the Use of Eulerian Field PDF Methods for Combustion Modeling in IC Engines

Detailed chemistry and turbulence-chemistry interaction need to be properly taken into account for a realistic combustion simulation of IC engines where advanced combustion modes, multiple injections and stratified combustion involve a wide range of combustion regimes and require a proper description of several phenomena such as auto-ignition, flame stabilization, diffusive combustion and lean premixed flame propagation. To this end, different approaches are applied and the most used ones rely on the well-stirred reactor or flamelet assumption. However, well-mixed models do not describe correctly flame structure, while unsteady flamelet models cannot easily predict premixed flame propagation and triple flames. A possible alternative for them is represented by transported probability density functions (PDF) methods, which have been applied widely and effectively for modeling turbulent reacting flows under a wide range of combustion regimes.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

Polycyclic Aromatic Hydrocarbons Evolution and Interactions with Soot Particles During Fuel Surrogate Combustion: A Rate Rule-Based Kinetic Model

Modeling combustion of transportation fuels remains a difficult task due to the extremely large number of species constituting commercial gasoline and diesel. However, for this purpose, multi-component surrogate fuel models with a reduced number of key species and dedicated reaction subsets can be used to reproduce the physical and chemical traits of diesel and gasoline, also allowing to perform CFD calculations. Recently, a detailed surrogate fuel kinetic model, named C3 mechanism, was developed by merging high-fidelity sub-mechanisms from different research groups, i.e. C0-C4 chemistry (NUI Galway), linear C6-C7 and iso-octane chemistry (Lawrence Livermore National Laboratory), and monocyclic aromatic hydrocarbons (MAHs) and polycyclic aromatic hydrocarbons (PAHs) (ITV-RWTH Aachen and CRECK modelling Lab-Politecnico di Milano).

Numerical Investigation on GDI Spray under High Injection Pressure up to 100 MPa

In recent years, the increase of gasoline fuel injection pressure is a way to improve thermal efficiency and lower engine-out emissions in GDI homogenous combustion concept. The challenge of controlling particulate formation as well in mass and number concentrations imposed by emissions regulations can be pursued improving the mixture preparation process and avoiding mixture inhomogeneity with ultra-high injection pressure values up to 100 MPa. The increase of the fuel injection pressure in GDI homogeneous systems meets the demand for increased injector static flow, while simultaneously improves the spray atomization and mixing characteristics with consequent better combustion performance. Few studies quantify the effects of high injection pressure on transient gasoline spray evolution. The aim of this work was to simulate with OpenFOAM the spray morphology of a commercial gasoline injected in a constant volume vessel by a prototypal GDI injector.

CAE Modeling Static and Fatigue Performance of Short Glass Fiber Reinforced Polypropylene Coupons and Components

One approach of reducing weight of vehicles is using composite materials, and short glass fiber reinforced polypropylene is one of most popular composite materials. To more accurately predict durability performance of structures made of this kind of composite material, static and fatigue performance of coupons and components made of a short glass fiber reinforced polypropylene has been physically studied. CAE simulations have been conducted accordingly. This paper described details of CAE model setup, procedures, analysis results and correlations to test results for static, fiber orientation flow and fatigue of coupons and a battery tray component. The material configurations include fiber orientations (0, 20 and 90 degrees), and mean stress effect (R = -1.0, -0.5, -0.2, 0.1 and 0.4). The battery tray component samples experience block cycle loading with loading ratio of R = -0.3 and 0.3. The CAE predictions have reasonable correlations to the test results.

Impact of SCR Integration on N2O Emissions in Diesel Application

Significant reduction in Nitrogen Oxide (NOx) emissions will be required to meet LEV III/Tier III Emissions Standards for Light Duty Diesel (LDD) passenger vehicles. As such, Original Equipment Manufacturers (OEMs) are exploring all possible aftertreatment options to find the best balance between performance, durability and cost. The primary technology adopted by OEMs in North America to achieve low NOx levels is Selective Catalytic Reduction (SCR). The critical parameters needed for SCR to work properly are: an appropriate reductant such as ammonia (NH3) provided as Diesel Exhaust Fluid (DEF), which is an aqueous urea solution 32.5% concentration in weight with water (CO(NH2)2 + H2O), optimum operating temperatures, and optimum nitrogen dioxide (NO2) to NOx ratios (NO2/NOx). The NO2/NOx ratio is most influenced by Precious Group Metals (PGM) containing catalysts upstream of the SCR catalyst.

Design of a Composite Structural Panel for High Volume Production

As CAFE requirements increase, automotive OEMs are pursuing innovative methods to lightweight their Body In Whites (BIWs). Within FCA US, this lightweighting research and development activity often occurs through Decoupled Innovation projects. A Decoupled Innovation team comprised of engineers from the BIW Structures Group, in collaboration with Tier 1 supplier Magna Exteriors, sought to re-design a loadbearing component on the BIW that would offer significant weight savings when the current steel component was replaced with a carbon fiber composite. This paper describes the design, development, physical validation and partnership that resulted in a composite Rear Package Shelf Assembly solution for a high-volume production vehicle. As the CAFE requirements loom closer and closer, these innovation-driven engineering activities are imperative to the successful lightweighting of FCA US vehicles.

Race Motorcycle Smart Wheel

A wheel able to measure the generalized forces at the hub of a race motorcycle has been developed and used. The wheel has a very limited mass. It is made from magnesium with a special structure to sense the forces and provide the required level of stiffness. The wheel has been tested both indoor for preliminary approval and on the track. The three forces and the three moments acting at the hub can be measured with a resolution of 1N and 0.3Nm respectively. A specifically programmed DSP (Digital Signal Processor) embedded in the sensor allows real-time acquisition and processing of the six signals of forces/torques components. The signals are sent via Bluetooth to an onboard receiver connected to the vehicle CAN (Controller Area Network) bus. Each signal is sampled at 200Hz. The wheel can be used to derive the actual tyre characteristics or to record the loads acting at the hub.

Development of a Transient Thermal Analysis Model for Engine Mounts

Engine mount is one of the temperature sensitive components in the vehicle under-hood. Due to increasing requirements for improved fuel economy, the under-hood thermal management has become very challenging in recent years. In order to study the effects of material thermal degradation on engine mount performance and durability; it is required to estimate the temperature of engine mount rubber during various driving conditions. The effect of temperature on physical properties of natural rubber can then be evaluated and the life of engine mount can be estimated. In this paper, a bench test is conducted where the engine mount is exposed to a step change in the environment around it, and the temperature of the rubber section is recorded at several points till a steady state temperature is reached. A time response curve is generated, from which a time constant is determined.

Review and Assessment of Frequency-Based Fatigue Damage Models

Several popular frequency-based fatigue damage models (Wirsching and Light, Ortiz and Chen, Larsen and Lutes, Benascuitti and Tovo, Benascuitti and Tovo with α.75, Dirlik, Zhao and Baker, and Lalanne) are reviewed and assessed. Seventy power spectrum densities with varied amplitude, shape, and irregularity factors from Dirlik’s dissertation are used to study the accuracies of these methods. Recommendations on how to set up the inverse fast Fourier transform to synthesize load data and obtain accurate rainflow cycle counts are given. Since Dirlik’s method is the most commonly used one in industry, a comprehensive investigation of parameter setups for Dirlik’s method is presented. The mean error and standard deviation of the error between the frequency-based model and the rainflow cycle counting method was computed for fatigue slope exponent m ranging from 3 to 12.

A Thermomechanical Fatigue Analysis on a Ductile Cast Iron Exhaust Manifold

An engine exhaust manifold undergoes repeated thermal expansion and contraction due to temperature variation. Thermomechanical fatigue (TMF) arises due to the boundary constraints on thermal expansion so that mechanical strain is introduced. Therefore, TMF evaluation is very important in engine design. In this work, the mechanical properties important for TMF assessment and modeling of a silicon (Si)- and molybdenum (Mo)-containing ductile cast iron used for exhaust manifold have been evaluated. Tensile, creep, isothermal low cycle fatigue (LCF), and TMF tests have been conducted. Parameters for material modeling, such as the viscoplastic constitutive model and the Neu-Sehitoglu TMF damage model, have been calibrated, validated, and used to evaluate the TMF life of the exhaust manifold.

Multiaxial loading on mechanical products is very common in the automotive industry, and how to design and analyze these products for durability becomes an important, urgent task for the engineering community. Due to the complex nature of the fatigue damage mechanism for a product under multiaxial state of stresses/strains which are dependent upon the modes of loading, materials, and life, modeling this behavior has always been a challenging task for fatigue scientists and engineers around the world. As a result, many multiaxial fatigue theories have been developed. Among all the theories, an existing equivalent stress theory is considered for use for the automotive components that are typically designed to prevent Case B cracks in the high cycle fatigue regime.

Experimental and Numerical Study of Flame Kernel Formation Processes of Propane-Air Mixture in a Pressurized Combustion Vessel

Fuel lean combustion and exhaust gas dilution are known to increase the thermal efficiency and reduce NOx emissions. In this study, experiments are performed to understand the effect of equivalence ratio on flame kernel formation and flame propagation around the spark plug for different low turbulent velocities. A series of experiments are carried out for propane-air mixtures to simulate engine-like conditions. For these experiments, equivalence ratios of 0.7 and 0.9 are tested with 20 percent mass-based exhaust gas recirculation (EGR). Turbulence is generated by a shrouded fan design in the vicinity of J-spark plug. A closed loop feedback control system is used for the fan to generate a consistent flow field. The flow profile is characterized by using Particle Image Velocimetry (PIV) technique. High-speed Schlieren visualization is used for the spark formation and flame propagation.

A Progress Review on Soot Experiments and Modeling in the Engine Combustion Network (ECN)

The 4th Workshop of the Engine Combustion Network (ECN) was held September 5-6, 2015 in Kyoto, Japan. This manuscript presents a summary of the progress in experiments and modeling among ECN contributors leading to a better understanding of soot formation under the ECN “Spray A” configuration and some parametric variants. Relevant published and unpublished work from prior ECN workshops is reviewed. Experiments measuring soot particle size and morphology, soot volume fraction (fv), and transient soot mass have been conducted at various international institutions providing target data for improvements to computational models. Multiple modeling contributions using both the Reynolds Averaged Navier-Stokes (RANS) Equations approach and the Large-Eddy Simulation (LES) approach have been submitted. Among these, various chemical mechanisms, soot models, and turbulence-chemistry interaction (TCI) methodologies have been considered.

Design of Catalytic Devices by Means of Genetic Algorithm: Comparison Between Open-Cell Foam and Honeycomb Type Substrates

Metallic foams or sponges are materials with a cell structure suitable for many industrial applications, such as reformers, heat catalytic converters, etc. The success of these materials is due to the combination of various characteristics such as mechanical strength, low density, high specific surface, good thermal exchange properties, low flow resistance and sound absorption. Different materials and manufacturing processes produce different type of structure and properties for various applications. In this work a genetic algorithm has been developed and applied to support the design of catalytic devices. In particular, two substrates were considered, namely the traditional honeycomb and an alternative open-cell foam type. CFD simulations of pressure losses and literature based correlations for the heat and mass transfer were used to support the genetic algorithm in finding the best compromise between flow resistance and pollutant abatement.

A McPherson Lightweight Suspension Arm

The paper deals with the design and manufacturing of a McPherson suspension arm made from short glass fiber reinforced polyamide (PA66). The design of the arm and the design of the molds have been made jointly. According to Industry 4.0 paradigms, a full digitalization of both the product and process has been performed. Since the mechanical behavior of the suspension arm strongly depends on constraints which are difficult to be modelled, a simpler structure with well-defined mechanical constraints has been developed. By means of such simple structure, the model for the behavior of the material has been validated. Since the suspension arm is a hybrid structure, the associated simple structure is hybrid as well, featuring a metal sheet with over-molded polymer. The issues referring to material flow, material to material contact, weld lines, fatigue strength, high and low temperature behavior, creep, dynamic strength have been investigated on the simple structure.
