Development of a Multi-Dimensional Parallel Solver for Full-Scale DPF Modeling in OpenFOAM®

A new fast and efficient parallel numerical solver for reacting and compressible flows through porous media has been developed in the OpenFOAM® (Open Field Operation and Manipulation) CFD Toolbox. With respect to the macroscopic model for porous media originally available in OpenFOAM®, a different mathematical approach has been followed: the new implemented solver makes use of the physical normal components resulting from the velocity expansion in the unit orthogonal vector basis to compute the Darcy pressure drop across the porous medium. Also, an additional sink term to account for the increased flow friction over the porous wall has been included into the momentum equation. In the new solver, the pressure correction equation is still able to achieve a faster convergency at very low permeability of the medium, also when it is associated with grid non-orthogonality.

A Modeling Study of Soot and De-NOx Reaction Phenomena in SCRF Systems

The development of thermally durable zeolite NH3/Urea-SCR formulations coupled with that of high porosity filters substrates has opened the way to integrate PM and NOx control into a single device, namely an SCR-coated Diesel Particulate Filter (SCRF). A few experimental works are already present in the literature regarding SCRF systems, mainly addressing the DeNOx performances of the system (in both presence and absence of soot) under both steady state and transient conditions. The purpose of the present work is to perform a simulation study focused on phenomena which are expected to play key roles in SCRF systems, such as coupling of reaction and diffusion phenomena, soot effect on DeNOx activity, SCR coating effect on soot regeneration and filtration efficiency and competition between soot oxidation and DeNOx processes involving NO2.

Development and Application of 3D Generic Cells to the Acoustic Modelling of Exhaust Systems

The acoustic simulation of internal combustion engine exhaust systems is an important aspect to meet customer expectations and legislation targets. One dimensional gas dynamic simulation tools are used for the calculation of the exhaust orifice noise in the early stages of the engine development process. This includes the prediction of the acoustic performance of individual components in the exhaust line. One common element used in exhaust systems to increase the acoustic damping is the plug flow muffler. This study looks at the prediction of acoustic performance of various plug mufflers at different flow velocities. These include a single plug muffler, a double plug muffler and an eccentric plug muffler with different porosities for the perforated sections. To this purpose a generic 3D cell approach was developed and applied.

Real Time Capable Pollutant Formation and Exhaust Aftertreatment Modeling-HSDI Diesel Engine Simulation

Modern Diesel engines require an integrated development of combustion strategies, air management and exhaust aftertreatment. This study presents a comprehensive simulation approach with the aim to support engine development activities in the virtual environment. A real-time capable engine, vehicle and control model is extended by three key features. First, a pollutant production model is embedded in a two-zone cylinder model. Second, a framework for catalytic pollutant conversion is built focusing on modern diesel exhaust aftertreatment systems. Third, an extended species transport model is introduced considering the transport of pollutants through the air path. The entire plant model is validated on the example of a passenger car Diesel engine. The predicted engine behavior is compared with steady-state measurements. The NO formation model is investigated for a series of steady-state and transient operating conditions.

Experimental Investigations of Two-Stroke SI Combustion with Simultaneous Cycle-Based Fuel Consumption Measurements

Unstable combustion and high cyclic variations of the in-cylinder pressure associated with low engine running smoothness and high emissions are mainly caused by cyclic variations of the fresh charge composition, the variability of the ignition and the fuel mass. These parameters affect the inflammation, the burn rate and thus the whole combustion process. In this paper, the effects of fluctuating fuel mass on the combustion behavior are shown. Small two-stroke engines require special measuring and testing equipment, especially for measuring the fuel consumption at very low fuel flow rates as well as very low fuel supply pressures. To realize a cycle-resolved measurement of the injected fuel mass, fuel consumption measurement with high resolution and high dynamic response is not enough for this application.

Industrialization of Base Calibration Methods for ECU-functions Exemplary for Air Charge Determination

Today's calibration process for ECU functions is often based on a wide variety of proprietary tools and individual expert knowledge of calibration engineers. Automatic calibration with an industrialized tool chain provides high potential to reduce testbed time, calibration time and project costs. Based on an efficient measurement procedure in combination with an offline calibration methodology the capability is validated, e.g. for calibrating the ECU function “Air Charge Determination” for SI engines. In this article the implementation, in a series production project of a major OEM, is shown. The whole workflow - which can also be applied to other calibration tasks - will be described in detail. Presented here will be how General Motors Corporation (GM) is able to speed up the calibration of the ECU functions, whilst maintaining at least the same quality of calibration as before, by the use of this tool chain.

Development of Fully-Automatic Parallel Algorithms for Mesh Handling in the OpenFOAM®-2.2.x Technology

The current development to set up an automatic procedure for automatic mesh generation and automatic mesh motion for internal combustion engine simulation in OpenFOAM®-2.2.x is here described. In order to automatically generate high-quality meshes of cylinder geometries, some technical issues need to be addressed: 1) automatic mesh generation should be able to control anisotropy and directionality of the grid; 2) during piston and valve motion, cells and faces must be introduced and removed without varying the overall area and volume of the cells, to avoid conservation errors. In particular, interpolation between discrete fields is frequent in computational physics: the use of adaptive and non-conformal meshes necessitates the interpolation of fields between different mesh regions. Interpolation problems also arise in areas such as model coupling, model initialization and visualisation.

A Computational Study on the Impact of Cycle-to-Cycle Combustion Fluctuations on Fuel Consumption and Knock in Steady-State and Drivecycle Operation

In spark-ignition engines, fluctuations of the in-cylinder pressure trace and the apparent rate of heat release are usually observed from one cycle to another. These Cycle-to-Cycle Variations (CCV) are affected by the early flame development and the subsequent flame front propagation. The CCV are responsible for engine performance (e.g. fuel consumption) and the knock behavior. The occurrence of the phenomena is unpredictable and the stochastic nature offers challenges in the optimization of engine control strategies. In the present work, CCV are analyzed in terms of their impact on the engine knock behavior and the related efficiency. Target is to estimate the possible fuel consumption savings in steady-state operation and in the drivecycle, when CCV are reduced. Since CCV are immanent on real engines, such a study can only be done by means of simulation.

A Quasi-3D Model for the Simulation of the Unsteady Flows in I.C. Engine Pipe Systems

Increasing demands on the capabilities of engine simulation and the ability to accurately predict both performance and acoustics has lead to the development of several numerical tools to help engine manufacturers during the prototyping stage. The aid of CFD tools (3D and 1D) can remarkably reduce the duration and the costs of this stage. The need of achieving good accuracy, along with acceptable computational runtime, has given the spur to the development of a geometry based quasi-3D approach. This is designed to model the acoustics and the fluid dynamics of both intake and exhaust system components used in internal combustion engines. Models of components are built using a network of quasi-3D cells based primarily on the geometry of the system. The solution procedure is based on an explicitly time marching staggered grid approach making use of a flux limiter to prevent numerical instabilities.

Development of a CFD Approach to Model Fuel-Air Mixing in Gasoline Direct-Injection Engines

Direct-injection represents a consolidated technology to increase performance and efficiency in spark-ignition engines. It reduces the knock tendency and makes engine downsizing possible through the use of turbocharging. Better control of CO and HC emissions at cold-start is also ensured since there is no wall-impingement in the intake port. However, to take advantages of all the theoretical benefits derived from GDI technology, detailed investigations of both fuel-air mixing and combustion processes are necessary to extend the stratified charge operations in the engine map and to reduce soot emissions, that are now severely regulated by emission standards. In this work, the authors developed a CFD methodology to investigate and optimize the fuel-air mixing process in direct-injection, spark-ignition engines. The Eulerian-Lagrangian approach is used to model the evolution of the fuel spray emerging from a multi-hole injector.

LES Simulation of Direct Injection SI-Engine In-Cylinder Flow

The present paper deals with the application of the LES approach to in-cylinder flow modeling. The main target is to study cycle-to-cycle variability (CCV) using 3D-CFD simulation. The engine model is based on a spark-ignited single-cylinder research engine. The results presented in this paper cover the motored regime aiming at analysis of the cycle-resolved local flow properties at the spark plug close to firing top dead center. The results presented in this paper suggest that the LES approach adopted in the present study is working well and that it predicts CCV and that the qualitative trends are in-line with established knowledge of internal combustion engine (ICE) in-cylinder flow. The results are evaluated from a statistical point of view based on calculations of many consecutive cycles (at least 10).

LES of Flow Processes in an SI Engine Using Two Approaches: OpenFoam and PsiPhi

In this study two different simulation approaches to large eddy simulation of spark-ignition engines are compared. Additionally, some of the simulation results are compared to experimentally obtained in-cylinder velocity measurements. The first approach applies unstructured grids with an automated meshing procedure, using OpenFoam and Lib-ICE with a mapping approach. The second approach applies the efficient in-house code PsiPhi on equidistant, Cartesian grids, representing walls by immersed boundaries, where the moving piston and valves are described as topologically connected groups of Lagrangian particles. In the experiments, two-dimensional two-component particle image velocimetry is applied in the central tumble plane of the cylinder of an optically accessible engine. Good agreement between numerical results and experiment are obtained by both approaches.

A 3D Linear Acoustic Network Representation of Mufflers with Perforated Elements and Sound Absorptive Material

The acoustics of automotive intake and exhaust systems is typically modeled using linear acoustics or gas-dynamics simulation. These approaches are preferred during basic sound design in the early development stages due to their computational efficiency compared to complex 3D CFD and FEM solutions. The linear acoustic method reduces the component being modelled to an equivalent acoustic two-port transfer matrix which describes the acoustic characteristic of the muffler. Recently this method was used to create more detailed and more accurate models based on a network of 3D cells. As the typical automotive muffler includes perforated elements and sound absorptive material, this paper demonstrates the extension of the 3D linear acoustic network description of a muffler to include the aforementioned elements. The proposed method was then validated against experimental results from muffler systems with perforated elements and sound absorptive material.

Diffusion Supporting Passive Filter Regeneration- A Modeling Contribution on Coated Filters

Wall flow particulate filters have been used as a standard exhaust aftertreatment device for many years. The interaction of particulate matter (PM) regeneration and catalytically supported reactions strongly depends on the given operating conditions. Temperature, species concentration and mass flow cause a change from advective to diffusive-controlled flow conditions and influence the rate controlling dominance of individual reactions. A transient 1D+1D model is presented considering advective and diffusive transport phenomena. The reaction scheme focuses on passive PM conversion and catalytic oxidation of NO. The model is validated with analytical references. The impact of back-diffusion is explored simulating pure advective and combined advective diffusive species transport. Rate approaches from literature are applied to investigate PM conversion at various operating conditions.

A Comprehensive Model to Predict the Initial Stage of Combustion in SI Engines

A correct prediction of the initial stages of the combustion process in SI engines is of great importance to understand how local flow conditions, fuel properties, mixture stratification and ignition affect the in-cylinder pressure development and pollutant formation. However, flame kernel growth is governed by many interacting processes including energy transfer from the electrical circuit to the gas phase, interaction between the plasma channel and the flow field, transition between different combustion regimes and gas expansion at very high temperatures. In this work, the authors intend to present a comprehensive, multi-dimensional model that can be used to predict the initial combustion stages in SI engines. In particular, the spark channel is represented by a set of Lagrangian particles where each one of them acts as a single flame kernel.

Ash Transport and Deposition, Cake Formation and Segregation-A Modeling Study on the Impact of Ash on Particulate Filter Performance

Non-combustible particles, commonly summarized as ash, influence the lifetime performance of wall flow filters. This study aims to investigate this influence by means of simulation. An existing transient 1D+1D wall flow filter model is extended by dedicated transport balances for soot and ash (1), by a discrete cake model describing changing soot and ash compositions over the cake height (2), by a phenomenological cake filtration model (3), by dedicated cake property models (4) and by a phenomenological model capturing the radial mobility of solids within the cake (5). Results of three different types of simulations are shown. First, the various sub-models are assessed in isolated simulation configurations. The combination of these shall serve as theoretical model validation. Second, isolated loading and passive regeneration simulations are performed.

Low Pressure-Driven Injection Characterization for SCR Applications

Aqueous Urea is a non-toxic and stable ammonia carrier and its injection and mixing represent the basis for the most common de-NOx technology for mobile applications. The reactant feed preparation process is defined by evaporation, thermolysis and hydrolysis of the liquid mixture upstream the Selective Catalytic Reduction reactor, and it is strongly dependent on the interaction between spray and gaseous flow. Low-pressure driven injectors are the common industrial standard for these applications, and their behavior in almost-ambient pressure cross flows is significantly different from any in-cylinder application. For this reason, two substantially different injectors in terms of geometry and design are experimentally studied, characterizing drop sizes and velocities through Phase Doppler Anemometry (PDA) and liquid mass spatial distribution through Shadow Imaging (SI).

Development and Validation of SI Combustion Models for Natural-Gas Heavy-Duty Engines

Flexible, reliable and consistent combustion models are necessary for the improvement of the next generation spark-ignition engines. Different approaches have been proposed and widely applied in the past. However, the complexity of the process involving ignition, laminar flame propagation and transition to turbulent combustion need further investigations. Purpose of this paper is to compare two different approaches describing turbulent flame propagation. The first is the one-equation flame wrinkling model by Weller, while the second is the Coherent Flamelet Model (CFM). Ignition is described by a simplified deposition model while the correlation from Herweg and Maly is used for the transition from the laminar to turbulent flame propagation. Validation of the proposed models was performed with experimental data of a natural-gas, heavy duty engine running at different operating conditions.

Heat Transfer Analysis of Catalytic Converters during Cold Starts

The transient heat transfer behavior of an automotive catalytic converter has been simulated with OpenFOAM in 1D. The model takes into consideration the gas-solid convective heat transfer, axial wall conduction and heat capacity effects in the solid phase, but also the chemical reactions of CO oxidation, based on simplified Arrhenius and Langmuir-Hinshelwood approaches. The associated parameters are the results of data in literature tuned by experiments. Simplified cases of constant flow rates and gas temperatures in the catalyst inflow have been chosen for a comprehensive analysis of the heat and mass transfer phenomena. The impact of inlet flow temperatures and inlet flow rates on the heat up characteristics as well as in the CO emissions have been quantified. A dimensional analysis is proposed and dimensionless temperature difference and space-time coordinates are introduced.

A Novel 1D Co-Simulation Framework for the Prediction of Tailpipe Emissions under Different IC Engine Operating Conditions

The accurate prediction of pollutant emissions generated by IC engines is a key aspect to guarantee the respect of the emission regulation legislation. This paper describes the approach followed by the authors to achieve a strict numerical coupling of two different 1D modeling tools in a co-simulation environment, aiming at a reliable calculation of engine-out and tailpipe emissions. The main idea is to allow an accurate 1D simulation of the unsteady flows and wave motion inside the intake and exhaust systems, without resorting to an over-simplified geometrical discretization, and to rely on advanced thermodynamic combustion models and kinetic sub-models for the calculation of cylinder-out emissions. A specific fluid dynamic approach is then used to track the chemical composition along the exhaust duct-system, in order to evaluate the conversion efficiency of after-treatment devices, such as TWC, GPF, DPF, DOC, SCR and so on.
