Diesel Engine Electric Turbo Compound Technology

A cooperative program between the DOE Office of Heavy Vehicle Technology and Caterpillar is aimed at demonstrating electric turbo compound technology on a Class 8 truck engine. The goal is to demonstrate the level of fuel efficiency improvement attainable with an electric turbocompound system. The system consists of a turbocharger with an electric motor/generator integrated into the turbo shaft. The generator extracts surplus power at the turbine, and the electricity it produces is used to run a motor mounted on the engine crankshaft, recovering otherwise wasted energy in the exhaust gases. The electric turbocompound system also provides more control flexibility in that the amount of power extracted can be varied. This allows for control of engine boost and thus air/fuel ratio. The paper presents the status of development of an electric turbocompound system for a Caterpillar heavy-duty on-highway truck engine.

A Bench Test Procedure for Evaluating the Cylinder Liner Pitting Protection Performance of Engine Coolant Additives for Heavy Duty Diesel Engine Applications

Evaluations of the liner pitting protection performance provided by engine coolant corrosion inhibitors and supplemental coolant additives have presented many problems. Current practice involves the use of full scale engine tests to show that engine coolant inhibitors provide sufficient liner pitting protection. These are too time-consuming and expensive to use as the basis for industry-wide specifications. Ultrasonic vibratory test rigs have been used for screening purposes in individual labs, but these have suffered from poor reproducibility and insufficient additive differentiation. A new test procedure has been developed that reduces these problems. The new procedure compares candidate formulations against a good and bad reference fluid to reduce the concern for problems with calibration and equipment variability. Cast iron test coupons with well-defined microstructure and processing requirements significantly reduce test variability.

Advanced Computational Methods for Predicting Flow Losses in Intake Regions of Diesel Engines

A computational methodology has been developed for loss prediction in intake regions of internal combustion engines. The methodology consists of a hierarchy of four major tasks: (1) proper computational modeling of flow physics; (2) exact geometry and high quality and generation; (3) discretization schemes for low numerical viscosity; and (4) higher order turbulence modeling. Only when these four tasks are dealt with properly will a computational simulation yield consistently accurate results. This methodology, which is has been successfully tested and validated against benchmark quality data for a wide variety of complex 2-D and 3-D laminar and turbulent flow situations, is applied here to a loss prediction problem from industry. Total pressure losses in the intake region (inlet duct, manifold, plenum, ports, valves, and cylinder) of a Caterpillar diesel engine are predicted computationally and compared to experimental data.

High Performance Biodegradable Fluid Requirements for Mobile Hydraulic Systems

Technical groups worldwide have been actively developing specifications and requirements for biodegradable hydraulic fluids for mobile applications. These groups have recognized that an industry-wide specification is necessary due to the increase in environmental awareness in the agriculture, construction, forestry, and mining industries, and to the increasing number of local regulations primarily throughout Europe. Caterpillar has responded to this need by publishing a requirement, Caterpillar BF-1, that may be used by Caterpillar dealers, customers, and industry to help select high-performance biodegradable hydraulic fluids. This requirement was written with the input of several organizations that are known to be involved with the development of similar types of specifications and requirements.

A Study of the Vapor- and Particle-Phase Sulfur Species in the Heavy-Duty Diesel Engine EGR Cooler

To meet future NO, heavy-duty diesel emissions standards, exhaust gas recirculation (EGR) technology is likely to be used. To improve fuel economy and further lower emissions, the recirculated exhaust gas needs to be cooled, with the possibility that cooling of the exhaust gas may form sulfuric acid condensate in the EGR cooler. This corrosive condensate can cause EGR cooler failure and consequentially result in severe damage to the engine. Both a literature review and a preliminary experimental study were conducted. In this study, a manually controlled EGR system was installed on a 1995 Cummins Ml l-330E engine which was operated at EPA mode 9* (1800 rpm and 75% load). The Goksoyr-Ross method (1)** was used to measure the particle-phase sulfate and vapor-phase H2SO4 and SO2 at the inlet and outlet locations of the EGR cooler, obtaining H2SO4 and SO2 concentrations. About 0.5% of fuel sulfur in the EGR cooler was in the particle-phase.

Effects of Injection Pressure and Nozzle Geometry on Spray SMD and D.I. Emissions

A study was performed to correlate the Sauter Mean Diameter (SMD), NOx and particulate emissions of a direct injection diesel engine with various injection pressures and different nozzle geometry. The spray experiments and engine emission tests were conducted in parallel using the same fuel injection system and same operating conditions. With high speed photography and digital image analysis, a light extinction technique was used to obtain the spray characteristics which included spray tip penetration length, spray angle, and overall average SMD for the entire spray. The NOx and particulate emissions were acquired by running the tests on a fully instrumented Caterpillar 3406 heavy duty engine. Experimental results showed that for higher injection pressures, a smaller SMD was observed, i.e. a finer spray was obtained. For this case, a higher NOx and lower particulate resulted.

Comparison of Single Gear Tooth and Cantilever Beam Bending Fatigue Testing of Carburized Steel

The bending fatigue performance of gears, cantilever beam specimens, and notched-axial specimens were evaluated and compared. Specimens were machined from a modified SAE-4118 steel, gas-carburized, direct-quenched and tempered. Bending fatigue specimens were characterized by light metallography to determine microstructure and prior austenite grain size, x-ray analysis for residual stress and retained austenite measurements, and scanning electron microscopy to evaluate fatigue crack initiation, propagation and overload. The case and core microstructures, prior austenite grain sizes and case hardness profiles from the various types of specimens were similar. Endurance limits were determined to be about 950 MPa for both the cantilever beam and notched-axial fatigue specimens, and 1310 MPa for the single gear tooth specimens.

Development of Plasma Spray Coated Cylinder Liners

Improved fuel economy and reduction of emissions can be achieved by insulation of the combustion chamber components to reduce heat rejection. However, such insulation will also increase the operating temperature of the piston ring/cylinder liner interface from approximately 150°C to over 300°C. Since existing ring/liner materials cannot withstand these higher operating temperatures alternatives are needed for this critical tribological interface. This paper describes the development of a cost effective ID grinding technique for machining the bores of plasma sprayed diesel engine cylinder liners.

Meeting the Customer's Needs - Defining the Next Generation Electronically Controlled Unit Injector Concept for Heavy Duty Diesel Engines

Diesel engine manufacturers have been asking for new, innovative, flexible fuel injection systems in order to meet future diesel engine emission requirements throughout the world and improve engine performance. Engineers at Caterpillar have listened to these requests and developed a fuel system concept to meet their needs. This new fuel system is called the Next Generation Electronic Unit Injector (NGEUI). The new concept is adaptable to mechanically actuated electronic unit injector, hydraulic electronic unit injector, electronic unit pump, and pump/line/nozzle systems. Features of the new fuel system are listed below: 1. Fully controllable injection pressure independent of engine speed and load 2. Injection pressure capability to 207 MPa (30,000 psi) 3. Reduced drive train torsional excitation and improved hydraulic efficiency 4.

Development of a Fiber Reinforced Aluminum Piston for Heavy Duty Diesel Engines

This paper discusses a joint customer-supplier program intended to further develop the ability to design and apply aluminum alloy pistons selectively reinforced with ceramic fibers for heavy duty diesel engines. The approach begins with a comprehensive mechanical properties evaluation of base and reinforced material. The results demonstrated significant fatigue strength improvement due to fiber reinforcement, specially at temperatures greater than 300°C. A simplified numerical analysis is performed to predict the temperature and fatigue factor values at the combustion bowl area for conventional and reinforced aluminum piston designs for a 6.6 liter engine. It concludes that reinforced piston have a life expectation longer than conventional aluminum piston. Structural engine tests under severe conditions of specific power and peak cylinder pressure were used to confirm the results of the cyclic properties evaluation and numerical analysis.

Nozzle Effect on High Pressure Diesel Injection

Studies of transient diesel spray characteristics at high injection pressures were conducted in a constant volume chamber by utilizing a high speed photography and light extinction optical diagnostic technique. Two different types of nozzle hole entrances were investigated: a sharp-edged and a round-edged nozzle. The experimental results show that for the same injection delivery, the sharp-edged inlet injector needed a higher injection pressure to overcome the higher friction loss, but it produced longer spray tip penetration length, larger spray angle, smaller droplet sizes, and also lower particulate emission from a parallel engine test. For the round-edged and smooth edged tips at the same injection pressure, the sharp-edged inlet tip took a longer injection duration to deliver a fixed mass of fuel and produced larger overall average Sauter Mean Diameter (SMD) droplets.

Machinability of As-Compacted P/M Parts: Effect of Material Chemistry

Since the advent of P/M technology as a near net shape production process, millions of mechanical components of various shapes and sizes have been produced. Although P/M continues to be one of the fast growing shaping processes, it suffers from the inability to produce intricate geometry's such as internal tapers, threads or recesses perpendicular to pressing direction. In such cases application of machining as a secondary forming operation becomes the preferred alternative. However, machining of P/M parts due to their inherent porosity is known to decrease tool life and increase tool chatter and vibration. Consequently, several attempts have been made to improve the machinability of P/M materials by either addition of machinability enhancing elements such as sulfur, calcium, tellurium, selenium, etc., or by resin impregnation of P/M parts.

The Effect of a Ceramic Particulate Trap on the Particulate and Vapor Phase Emissions of a Heavy-Duty Diesel Engine

Exhaust emissions were characterized from a Cummins LTA10 heavy-duty diesel engine operated at two EPA steady-state modes with and without an uncatalyzed Corning ceramic particulate trap. The regulated emissions of nitrogen oxides (NOx), hydrocarbons (HC), and total particulate matter (TPM) and its components as well as the unregulated emissions of PAH, nitro-PAH, mutagenic activity and particle size distributions were measured. The consistently significant effects of the trap on regulated emissions included reductions of TPM and TPM-associated components. There were no changes in NOx and HC were reduced only at one operating condition. Particle size distribution measurements showed that nuclei-mode particles were formed downstream of the trap, which effectively removed accumulation-mode particles. All of the mutagenicity was direct-acting and the mutagenic activity of the XOC was approximately equivalent to that of the SOF without the trap.

Diesel Engine Flame Photographs With High Pressure Injection

The effect of high pressure injection (using an accumulator type unit injector with peak injection pressure of approximately 20,000 psi, having a decreasing injection rate profile) on combustion was studied. Combustion results were obtained using a DDA Series 3–53 diesel engine with both conventional analysis techniques and high speed photography. Diesel No. 2 fuel and a low viscosity - high volatility fuel, similar to gasoline were used in the study. Results were compared against baseline data obtained with standard injectors. Some of the characteristics of high pressure injection used with Diesel No. 2 fuel include: substantially improved ignition, shorter ignition delay, and higher pressure rise. Under heavy load - high speed conditions, greater smokemeter readings were achieved with the high pressure injection system with Diesel No. 2 fuel. Higher flame speeds and hence, greater resistance to knock were observed with the high volatility low cetane fuel.

The Effects of Fuel Sulfur Concentration on Regulated and Unregulated Heavy-Duty Diesel Emissions

The effects of fuel sulfur concentration on heavy-duty diesel emissions have been studied at two EPA steady-state operating conditions, mode 9 (1900 RPM, 75% Load) and mode 11(1900 RPM, 25% Load). Data were obtained using one fuel at two sulfur levels (Low Sulfur, LS = 0.01 wt% S and Doped Low Sulfur DS = 0.29 wt% S). All tests were conducted using a Cummins LTA10-300 heavy-duty diesel engine. No significant changes were found for the nitrogen oxides (NOx), soluble organic fractions (SOF) and XAD-2 (a copolymer of styrene and divinylbenzene) organic component (XOC) due to the fuel sulfur level increase at either engine mode. The hydrocarbon (HC) levels were not significantly affected by sulfur at mode 9; however, at mode 11 the HC levels were reduced by 16%. The total particulate matter (TPM) levels increased by 17% at mode 11 and by 24% at mode 9 (both significantly different).

The Development of a Production Qualified Catalytic Converter

Catalytic converters have become a viable aftertreatment system for reducing emissions from on-highway diesel engines. This paper addresses the development and production qualification of a catalytic converter. The testing programs that were utilized to qualify the converter system for production included emissions performance, emissions durability, physical durability, and field test programs. This paper reports on the specific tests that were utilized for the emissions performance and emissions durability testing programs. An explanation on the development of an accelerated durability test program is also included. The physical durability section of the paper discusses the development and execution of laboratory bench tests to insure the catalytic converter/muffler maintains acceptable physical integrity.

HEUI - A New Direction for Diesel Engine Fuel Systems

Caterpillar Inc. has developed a new diesel engine fuel system, powered by hydraulics and controlled electronically. This Hydraulic Electronic Unit Injector, (HEUI), requires no mechanical actuating or mechanical control devices, and offers many advantages over conventional fuel injection systems. Inherent features of the HEUI Fuel System include injection pressure control independent of engine load or speed, totally flexible injection timing, and full electronic control of injection parameters. Packaging the HEUI Fuel System on an engine is simple, as the injector is compact and available in a variety of configurations. The hydraulic actuating circuit is straightforward, using lubricating oil from the engine sump. Hydraulic lines may be internal to the engine or external. This paper describes the Caterpillar HEUI Fuel System, its operating features, performance advantages, and application to diesel engines.

Nonlinear Finite Element Analysis of Diesel Engine Cylinder Head Gasket Joints

A nonlinear, three-dimensional finite element analysis of the cylinder head gasket joint has been developed to allow accurate prediction of global and local joint behavior during engine operation. Nonlinear material properties and load cases that simulate full cycle engine operation are the analysis foundation. The three-dimensional, nonlinear, full-cycle simulation accurately predicts cylinder head gasket joint response to assembly, thermal, and cylinder pressure loading. Predictions correlate well with measured engine test data. Analysis results include local pressure distribution and global load splits. Insight into joint loading and an improved understanding of overall joint behavior provide the basis for informed design and development decisions.

Emissions and Fuel Usage by the U. S. Truck and Bus Population and Strategies for Achieving Reductions

This paper presents an approach to modeling the United States truck and bus population. A detailed model is developed that utilizes domestic factory sales figures combined with a scrappage factor as a building block for the total population. Comparison with historical data for 1958-1970 shows that the model follows trends well for intermediate parameters such as total vehicle miles per year, total fuel consumption, scrappage, etc. Fuel consumption and HC, CO, NO2, CO2 and particulate matter emissions for gasoline and diesel engines are of primary interest. The model details these parameters for the time span 1958-2000 in one-year increments. For HC and CO, truck and bus emissions could equal or exceed automobile emissions in the early 1980s, depending on the degree of control. Three population control strategies are analyzed to determine their effects on reducing fuel consumption or air pollution in later years.

Potentials of Electrical Assist and Variable Geometry Turbocharging System for Heavy-Duty Diesel Engine Downsizing

Diesel engine downsizing aimed at reducing fuel consumption while meeting stringent exhaust emissions regulations is currently in high demand. The boost system architecture plays an essential role in providing adequate air flow rate for diesel fuel combustion while avoiding impaired transient response of the downsized engine. Electric Turbocharger Assist (ETA) technology integrates an electric motor/generator with the turbocharger to provide electrical power to assist compressor work or to electrically recover excess turbine power. Additionally, a variable geometry turbine (VGT) is able to bring an extra degree of freedom for the boost system optimization. The electrically-assisted turbocharger, coupled with VGT, provides an illuminating opportunity to increase the diesel engine power density and enhance the downsized engine transient response. This paper assesses the potential benefits of the electrically-assisted turbocharger with VGT to enable heavy-duty diesel engine downsizing.
