Visualization techniques to identify and quantify sources and paths of exterior noise radiated from stationary and nonstationary vehicles

In recent years, Nearfield Acoustical Holography (NAH) has been used to identify stationary vehicle exterior noise sources. However that application has usually been limited to individual components. Since powertrain noise sources are hidden within the engine compartment, it is difficult to use NAH to identify those sources and the associated partial field that combine to create the complete exterior noise field of a motor vehicle. Integrated Nearfield Acoustical Holography (INAH) has been developed to address these concerns: it is described here. The procedure entails sensing the sources inside the engine compartment by using an array of reference microphones, and then calculating the associated partial radiation fields by using NAH. In the second part of this paper, the use of farfield arrays is considered. Several array techniques have previously been applied to identify noise sources on moving vehicles.

Diesel Engine Electric Turbo Compound Technology

A cooperative program between the DOE Office of Heavy Vehicle Technology and Caterpillar is aimed at demonstrating electric turbo compound technology on a Class 8 truck engine. The goal is to demonstrate the level of fuel efficiency improvement attainable with an electric turbocompound system. The system consists of a turbocharger with an electric motor/generator integrated into the turbo shaft. The generator extracts surplus power at the turbine, and the electricity it produces is used to run a motor mounted on the engine crankshaft, recovering otherwise wasted energy in the exhaust gases. The electric turbocompound system also provides more control flexibility in that the amount of power extracted can be varied. This allows for control of engine boost and thus air/fuel ratio. The paper presents the status of development of an electric turbocompound system for a Caterpillar heavy-duty on-highway truck engine.

Drawbeads in Sheet Metal Stamping - A Review

The paper reviews the role of drawbeads in sheet metal stamping. The design of drawbeads is discussed in depth, with treatment of different bead cross sections, bead end shapes, and bead materials. International standards and practices are included. This is followed by the historical development of the modeling of the drawbead restraining force, starting with basic equilibrium approaches, and leading to the use of the finite element method which permits the study of drawbead effects on sheet metal flow in three dimensions. Finally, the potential of active drawbeads is described based upon ongoing research which is directed toward closed-loop computer control of the stamping process through adjustment of the drawbead penetration.

Process Control Standards for Technology Development

Engineering new technology and products challenges managers to balance design innovation and program risk. To do this, managers need methods to judge future results to avoid program and product disasters. Besides the traditional prediction tools of schedule, simulations and “iron tests”, process control standards (with measurements) can also be applied to the development programs to mitigate risks. This paper briefly discusses the theory and case history behind some new process control methods and standards currently in place at Caterpillar's Electrical & Electronics department. Process standards reviewed in this paper include process mapping, ISO9001, process controls, and process improvement models (e.g. SEI's CMMs.)

A New Multi-point Active Drawbead Forming Die: Model Development for Process Optimization

A new press/die system for restraining force control has been developed in order to facilitate an increased level of process control in sheet metal forming. The press features a built-in system for controlling drawbead penetration in real time. The die has local force transducers built into the draw radius of the lower tooling. These sensors are designed to give process information useful for the drawbead control. This paper focuses on developing models of the drawbead actuators and the die shoulder sensors. The actuator model is useful for developing optimal control methods. The sensor characterization is necessary in order to develop a relationship between the raw sensor outputs and a definitive process characteristic such as drawbead restraining force (DBRF). Closed loop control of local specific punch force is demonstrated using the die shoulder sensor and a PID controller developed off-line with the actuator model.

Machinability of As-Compacted P/M Parts: Effect of Material Chemistry

Since the advent of P/M technology as a near net shape production process, millions of mechanical components of various shapes and sizes have been produced. Although P/M continues to be one of the fast growing shaping processes, it suffers from the inability to produce intricate geometry's such as internal tapers, threads or recesses perpendicular to pressing direction. In such cases application of machining as a secondary forming operation becomes the preferred alternative. However, machining of P/M parts due to their inherent porosity is known to decrease tool life and increase tool chatter and vibration. Consequently, several attempts have been made to improve the machinability of P/M materials by either addition of machinability enhancing elements such as sulfur, calcium, tellurium, selenium, etc., or by resin impregnation of P/M parts.

Frictional Performance Test for Transmission and Drive Train Oils

Lubricating oil affects the performance of friction materials in transmission, steering and brake systems. The TO-2 Test measured friction retention characteristics of lubricating oils used with sintered bronze friction discs. This paper introduces a new friction performance test for drive train lubricants that will be used to support Caterpillar's new transmission and drive train fluid requirements, TO-4, which measures static and dynamic friction, wear, and energy capacity for six friction materials, and replaces the TO-2 test. The new test device to be introduced is an oil cooled, single-faced clutch in the Link Engineering Co. M1158 Oil/Friction Test Machine.

The Development of a Production Qualified Catalytic Converter

Catalytic converters have become a viable aftertreatment system for reducing emissions from on-highway diesel engines. This paper addresses the development and production qualification of a catalytic converter. The testing programs that were utilized to qualify the converter system for production included emissions performance, emissions durability, physical durability, and field test programs. This paper reports on the specific tests that were utilized for the emissions performance and emissions durability testing programs. An explanation on the development of an accelerated durability test program is also included. The physical durability section of the paper discusses the development and execution of laboratory bench tests to insure the catalytic converter/muffler maintains acceptable physical integrity.

Numerical Simulation of Quenching Process at Caterpillar

Caterpillar uses heat treatment to enhance the properties of a significant number of parts. Traditional heat treat process optimization is both time consuming and expensive when done by empirical methods. This paper describes a computer simulation of the heat treatment process, developed by Caterpillar, based upon finite element analysis. This approach combines thermal, microstructural, and stress analysis to accurately model material transformation during quenching. Examples are presented to illustrate the program.

Payload Measurement System on Off-Highway Trucks for Mine Applications

The need to accurately measure and record the payload of large off-highway mining trucks was identified by The Broken Hill Proprietary Co. Ltd. (BHP). In response. Caterpillar designed and developed a system to fufill that need. The payload carried by mine haul trucks has a strong influence on production rates and costs. The system developed should enable payloads to be much better controlled than has been previously possible. The system also provides a number of mine management features. The development of the system is described from the concept stage to the production stage. Final production capabilities of the microprocessor based system are described. Payload measurement capabilities, diagnostic capabilities, data storage, and data extraction methods are discussed.

Blend Ratio Optimization of Fuels Containing Gasoline Blendstock, Ethanol, and Higher Alcohols (C3-C6): Part I - Methodology and Scenario Definition

The U.S. Renewable Fuel Standard (RFS2) requires an increase in the use of advanced biofuels up to 36 billion gallons by 2022. Longer chain alcohols, in addition to cellulosic ethanol and synthetic biofuels, could be used to meet this demand while adhering to the RFS2 corn-based ethanol limitation. Higher carbon number alcohols can be utilized to improve the energy content, knock resistance, and/or petroleum displacement of gasoline-alcohol blends compared to traditional ethanol blends such as E10 while maintaining desired and regulated fuel properties. Part I of this paper focuses on the development of scenarios by which to compare higher alcohol fuel blends to traditional ethanol blends. It also details the implementation of fuel property prediction methods adapted from literature. Possible combinations of eight alcohols mixed with a gasoline blendstock were calculated and the properties of the theoretical fuel blends were predicted.

Determination of Source Contribution in Snowmobile Pass-by Noise Testing

As noise concerns for snowmobiles become of greater interest for governing bodies, standards such as SAE J192 are implemented for regulation. Specific to this pass-by noise standard, and unlike many other pass-by tests, multiple non-standardized test surfaces are allowed to be used. Manufacturers must understand how the machines behave during these tests to know how to best improve the measured noise levels. Data is presented that identifies the contributions of different sources for different snowmobiles on various test surface conditions. Adaptive resampling for Doppler removal, frequency response functions and order tracking methods are implemented in order to best understand what components affect the overall measurement during the pass-by noise test.

Modeling Interior Noise in Off-Highway Trucks using Statistical Energy Analysis

The objective of this project was to model and study the interior noise in an Off-Highway Truck cab using Statistical Energy Analysis (SEA). The analysis was performed using two different modeling techniques. In the first method, the structural members of the cab were modeled along with the panels and the interior cavity. In the second method, the structural members were not modeled and only the acoustic cavity and panels were modeled. Comparison was done between the model with structural members and without structural members to evaluate the necessity of modeling the structure. Correlation between model prediction of interior sound pressure and test data was performed for eight different load conditions. Power contribution analysis was performed to find dominant paths and 1/3rd octave band frequencies.

Adequacy of Reduced Order Models for Model-Based Control in a Urea-SCR Aftertreatment System

Model-based control strategies are important for meeting the dual objective of maximizing NOx reduction and minimizing NH3 slip in urea-SCR catalysts. To be implementable on the vehicle, the models should capture the essential behavior of the system, while not being computationally intensive. This paper discusses the adequacy of two different reduced order SCR catalyst models and compares their performance with a higher order model. The higher order model assumes that the catalyst has both diffusion and reaction kinetics, whereas the reduced order models contain only reaction kinetics. After describing each model, its parameter identification and model validation based on experiments on a Navistar I6 7.6L engine are presented. The adequacy of reduced order models is demonstrated by comparing the NO, NO2 and NH3 concentrations predicted by the models to their concentrations from the test data.

Preparation and Characterization of Nanophase Gold Catalysts for Emissions Control

Various gold catalysts were prepared using commercial and in-house fabricated advanced catalyst supports that included mesoporous silica, mesoporous alumina, sol-gel alumina, and transition metal oxides. Gold nanoparticles were loaded on the supports by co-precipitation, deposition-precipitation, ion exchange and surface functionalization techniques. The average gold particle size was ∼20nm or less. The oxidation activity of the prepared catalysts was studied using carbon monoxide and light hydrocarbons (ethylene, propylene and propane) in presence of water and CO2 and the results are presented.

Obtaining Structure-Borne Input Power for a SEA Model of an Earthmoving Machine Cab

Properly characterizing input forces is an important part of simulating structure-borne noise problems. The purpose of this work was to apply a known force reconstruction technique to an earthmoving machinery cab to obtain input functions for modeling purposes. The technique was performed on a cab under controlled laboratory conditions to gain confidence in the method prior to use on actual machines. Forces were measured directly using force transducers and compared to results from the force reconstruction technique. The measured forces and vibrations were used as input power to an SEA model with favorable results.

Identification and Reduction of Booming Noise on a Motor Grader

NVH is gaining importance in the quality perception of off-highway machines' performance and operator comfort. Booming noise, a low frequency NVH phenomenon, can be a significant sound issue in a motor grader when it is used under certain operating conditions that cause low frequency excitations to the machine. In order to increase operator comfort by decreasing the noise levels and noise annoyance, both simulation and testing techniques were leveraged to reduce the booming noise of a motor grader. Simultaneous structural/acoustics simulations and experimental modal tests were performed to evaluate this phenomenon. The simulation models were validated using test results and then used to evaluate solutions to this noise problem. Further field tests confirmed the validity of these recommended solutions.

Application of an Elastomeric Tuned Mass Damper for Booming Noise on an Off-highway Machine

NVH is gaining importance in the quality perception of off-highway machine performance and operator comfort. Booming noise, a low frequency NVH phenomenon, can be a significant sound issue in an off-highway machine. In order to increase operator comfort by decreasing the noise levels and noise annoyance, a tuned mass damper (TMD) was added to the resonating panel to suppress the booming. Operational deflection shapes (ODS) and experimental modal analysis (EMA) were performed to identify the resonating panels, a damper was tuned in the lab and on the machine to the specific frequency, machine operational tests were carried out to verify the effectiveness of the damper to deal with booming noise.

Sound Power Measurement in a Semi-Reverberant, Volume Deficient Chamber

Sound power can be determined using a variety of methods, but precision methods require the volume of the noise source to be less than 1% of the chamber volume leading to relatively large test chambers. Automotive torque converter performance and noise testing is completed in an enclosed metallic test fixture which inhibits the use of precision methods due to volume and space limitations. This paper describes a new method developed to accurately determine sound power of an automotive torque converter in a relatively small enclosure through characterization of the test environment. The test environment was characterized using two reference noise sources designed to represent torque converter noise output and physical geometry. Sound pressure levels of the sources were measured at multiple microphone locations and at three source amplitude levels to characterize the environment.

World Fuels and Modern Fuel Systems - A Path to Coexistence

All around the world, steps are being taken to improve the quality of our environment. Prominent among these are the definition, implementation, and attainment of increasingly stringent emissions regulations for all types of engines, including off-highway diesels. These rigorous regulations have driven use of technologies like after-treatment, advanced air systems, and advanced fuel systems. Fuel dispensed off-highway is routinely and significantly dirtier than fuel from on-highway outlets. Furthermore, fuels used in developing countries can be up to 30 times dirtier than the average fuels in North America. Poor fuel cleanliness, coupled with the higher pressures and performance demands of modern fuel systems, create life challenges greater than encountered with cleaner fuels. This can result in costly disruption of operations, loss of productivity, and customer dissatisfaction in the off-highway market.
