Reduction of Steady-State CFD HVAC Simulations into a Fully Transient Lumped Parameter Network

Since transient vehicle HVAC computational fluids (CFD) simulations take too long to solve in a production environment, the goal of this project is to automatically create a lumped-parameter flow network from a steady-state CFD that solves nearly instantaneously. The data mining algorithm k-means is implemented to automatically discover flow features and form the network (a reduced order model). The lumped-parameter network is implemented in the commercial thermal solver MuSES to then run as a fully transient simulation. Using this network a “localized heat transfer coefficient” is shown to be an improvement over existing techniques. Also, it was found that the use of the clustering created a new flow visualization technique. Finally, fixing clusters near equipment newly demonstrates a capability to track localized temperatures near specific objects (such as equipment in vehicles).

Design of a Composite Structural Panel for High Volume Production

As CAFE requirements increase, automotive OEMs are pursuing innovative methods to lightweight their Body In Whites (BIWs). Within FCA US, this lightweighting research and development activity often occurs through Decoupled Innovation projects. A Decoupled Innovation team comprised of engineers from the BIW Structures Group, in collaboration with Tier 1 supplier Magna Exteriors, sought to re-design a loadbearing component on the BIW that would offer significant weight savings when the current steel component was replaced with a carbon fiber composite. This paper describes the design, development, physical validation and partnership that resulted in a composite Rear Package Shelf Assembly solution for a high-volume production vehicle. As the CAFE requirements loom closer and closer, these innovation-driven engineering activities are imperative to the successful lightweighting of FCA US vehicles.

A Case Study on Clean Side Duct Radiated Shell Noise Prediction

Engine air induction shell noise is a structure borne noise that radiates from the surface of the air induction system. The noise is driven by pulsating engine induction air and is perceived as annoying by vehicle passengers. The problem is aggravated by the vehicle design demands for low weight components packaged in an increasingly tight under hood environment. Shell noise problems are often not discovered until production intent parts are available and tested on the vehicle. Part changes are often necessary which threatens program timing. Shell noise should be analyzed in the air induction system design phase and a good shell noise analytical process and targets must be defined. Several air induction clean side ducts are selected for this study. The ducts shell noise is assessed in terms of material strength and structural stiffness. A measurement process is developed to evaluate shell noise of the air induction components. Noise levels are measured inside of the clean side ducts.

3rd Generation AHSS Virtual and Physical Stamping Evaluation

Developing lightweight, stiff and crash-resistant vehicle body structures requires a balance between part geometry and material properties. High strength materials suitable for crash resistance impose geometry limitations on depth of draw, radii and wall angles that reduce geometric efficiency. The introduction of 3rd generation Advanced High Strength Steels (AHSS) can potentially change the relationship between strength and geometry and enable simultaneous improvements in both. This paper will demonstrate applicability of 3rd generation AHSS with higher strength and ductility to replace the 780 MPa Dual Phase steel in a sill reinforcement on the current Jeep Cherokee. The focus will be on formability, beginning with virtual simulation and continuing through a demonstration run on the current production stamping tools and press.

Application of Laminated Steels for Stamped Bumpers

Light-weight solutions for stamped steel components that exhibit the same or similar appearance properties for purposes of authentic feel and perception to customers will play a critical role as the progress towards reaching maximum fuel efficiency for large vehicles continues. This paper outlines the potential uses for laminated steel in large stamped steel bumper applications that would normally be stamped with thick sheet metal in order to meet vehicle level functional objectives. The paper presents the investigation of the one-for-one drop-in capabilities of the laminate steel material to existing stamping dies, special processing considerations while manufacturing, vehicle level performance comparisons, and class “A” coating options and process needs. Most of all, it will highlight the significant vehicle weight saving benefits and opportunities as compared to current production stamped steel bumpers.

Warranty Forecasting of Repairable Systems for Different Production Patterns

Warranty forecasting of repairable systems is very important for manufacturers of mass produced systems. It is desired to predict the Expected Number of Failures (ENF) after a censoring time using collected failure data before the censoring time. Moreover, systems may be produced with a defective component resulting in extensive warranty costs even after the defective component is detected and replaced with a new design. In this paper, we present a forecasting method to predict the ENF of a repairable system using observed data which is used to calibrate a Generalized Renewal Processes (GRP) model. Manufacturing of products may exhibit different production patterns with different failure statistics through time. For example, vehicles produced in different months may have different failure intensities because of supply chain differences or different skills of production workers, for example.

LES of Diesel and Gasoline Sprays with Validation against X-Ray Radiography Data

This paper focuses on detailed numerical simulations of direct injection diesel and gasoline sprays from production grade, multi-hole injectors. In a dual-fuel engine the direct injection of both the fuels can facilitate appropriate mixture preparation prior to ignition and combustion. Diesel and gasoline sprays were simulated using high-fidelity Large Eddy Simulations (LES) with the dynamic structure sub-grid scale model. Numerical predictions of liquid penetration, fuel density distribution as well as transverse integrated mass (TIM) at different axial locations versus time were compared against x-ray radiography data obtained from Argonne National Laboratory. A necessary, but often overlooked, criterion of grid-convergence is ensured by using Adaptive Mesh Refinement (AMR) for both diesel and gasoline. Nine different realizations were performed and the effects of random seeds on spray behavior were investigated.

Practical Implementation of the Two-Measurement Correction Method in Automotive Wind Tunnels

In recent years, there has been renewed attention focused on open jet correction methods, in particular on the two-measurement method of E. Mercker, K. Cooper, and co-workers. This method accounts for blockage and static pressure gradient effects in automotive wind tunnels and has been shown by both computations and experiments to appropriately adjust drag coefficients towards an on-road condition, thus allowing results from different wind tunnels to be compared on a more equitable basis. However, most wind tunnels have yet to adopt the method as standard practice due to difficulties in practical application. In particular, it is necessary to measure the aerodynamic forces on every vehicle configuration in two different static pressure gradients to capture that portion of the correction. Building on earlier proof-of-concept work, this paper demonstrates a practical method for implementing the two-measurement procedure and demonstrates how it can be used for production testing.

Mode-shifting Minimization in a Power Management Strategy for Rapid Component Sizing of Multimode Power Split Hybrid Vehicles

The production of multi-mode power-split hybrid vehicles has been implemented for some years now and it is expected to continually grow over the next decade. Control strategy still represents one of the most challenging aspects in the design of these vehicles. Finding an effective strategy to obtain the optimal solution with light computational cost is not trivial. In previous publications, a Power-weighted Efficiency Analysis for Rapid Sizing (PEARS) algorithm was found to be a very promising solution. The issue with implementing a PEARS technique is that it generates an unrealistic mode-shifting schedule. In this paper, the problematic points of PEARS algorithm are detected and analyzed, then a solution to minimize mode-shifting events is proposed. The improved PEARS algorithm is integrated in a design methodology that can generate and test several candidate powertrains in a short period of time.

Correlations of Non-Vaporizing Spray Penetration for 3000 Bar Diesel Spray Injection

Increasing fuel injection pressure has enabled reduction of diesel emissions while retaining the advantage of the high thermal efficiency of diesel engines. With production diesel injectors operating in the range from 300 to 2400 bar, there is interest in injection pressures of 3000 bar and higher for further emissions reduction and fuel efficiency improvements. Fundamental understanding of diesel spray characteristics including very early injection and non-vaporizing spray penetration is essential to improve model development and facilitate the integration of advanced injection systems with elevated injection pressure into future diesel engines. Studies were conducted in an optically accessible constant volume combustion vessel under non-vaporizing conditions. Two advanced high pressure multi-hole injectors were used with different hole diameters, number of holes, and flow rates, with only one plume of each injector being imaged to enable high frame rate imaging.

A New Multi-point Active Drawbead Forming Die: Model Development for Process Optimization

A new press/die system for restraining force control has been developed in order to facilitate an increased level of process control in sheet metal forming. The press features a built-in system for controlling drawbead penetration in real time. The die has local force transducers built into the draw radius of the lower tooling. These sensors are designed to give process information useful for the drawbead control. This paper focuses on developing models of the drawbead actuators and the die shoulder sensors. The actuator model is useful for developing optimal control methods. The sensor characterization is necessary in order to develop a relationship between the raw sensor outputs and a definitive process characteristic such as drawbead restraining force (DBRF). Closed loop control of local specific punch force is demonstrated using the die shoulder sensor and a PID controller developed off-line with the actuator model.

Effects of Punch Shapes and Cutting Configurations on the Dimensional Accuracy of Punched Holes on an AHSS Sheet

Dimensional accuracy of punched hole is an essential consideration for high-quality sheet metal forming. An out-of-shape hole can give rise to manufacturing issues in the subsequent production processes thus inducing quality defects on a vehicle body. To understand the effects of punch shapes and cutting configurations on punched hole diameter deviations, a systematical experimental study was conducted for multiple types of AHSS (DP1180, DP980, DP590) and one mild steel. Flat, conical and rooftop punches were tested respectively with three cutting clearances on each material. The measurement results indicated different diameter enlargement modes based on the punch profiles, and dimensional discrepancies were found to be more significant with the stronger materials and higher cutting clearance. To uncover the mechanism of punched hole enlargement, a series of finite element simulations were established for numerical investigation.

Drawbeads in Sheet Metal Stamping - A Review

The paper reviews the role of drawbeads in sheet metal stamping. The design of drawbeads is discussed in depth, with treatment of different bead cross sections, bead end shapes, and bead materials. International standards and practices are included. This is followed by the historical development of the modeling of the drawbead restraining force, starting with basic equilibrium approaches, and leading to the use of the finite element method which permits the study of drawbead effects on sheet metal flow in three dimensions. Finally, the potential of active drawbeads is described based upon ongoing research which is directed toward closed-loop computer control of the stamping process through adjustment of the drawbead penetration.

Vehicle Engine Aftertreatment System Simulation (VEASS) Model: Application to a Controls Design Strategy for Active Regeneration of a Catalyzed Particulate Filter

Heavy-duty diesel engine particulate matter (PM) emissions must be reduced from 0.1 to 0.01 grams per brake horsepower-hour by 2007 due to EPA regulations [1]. A catalyzed particulate filter (CPF) is used to capture PM in the exhaust stream, but as PM accumulates in the CPF, exhaust flow is restricted resulting in reduced horsepower and increased fuel consumption. PM must therefore be burned off, referred to as CPF regeneration. Unfortunately, nominal exhaust temperatures are not always high enough to cause stable self-regeneration when needed. One promising method for active CPF regeneration is to inject fuel into the exhaust stream upstream of an oxidation catalytic converter (OCC). The chemical energy released during the oxidation of the fuel in the OCC raises the exhaust temperature and allows regeneration.

Impact of Sampling Time, Actuation/measurement Delays and Controller Calibration on Closed-loop Frequency Response for Non-linear Systems

During input tracking, closed-loop performance is strongly influenced by the dynamic of the system under control. Internal and external delays, such as actuation and measurement delays, have a detrimental effect on the bandwidth and stability. Additionally, production controllers are discrete in nature and the sampling time selection is another critical factor to be considered. In this paper we analyze the impact of both transported delay and controller sampling time on tracking performance using an electric machine speed-control problem as an example. A simple linear PI controller is used for this exercise. Furthermore, we show how the PI parameters can be adjusted to maintain a certain level of performance as the delays and sampling times are modified. This is achieved through an optimization algorithm that minimizes a specifically designed cost function.

The drive of Design for the Environment is to reduce the environmental impact of both design and manufacturing processes. The most frequent method recommended is to substitute better materials and processes. However, there are processes that will continue to have undesirable environmental impacts due to the lack of knowledge of better methods. These processes are critical to manufacturing of products and can not be eliminated. All possible substitutions appear to have worse impacts. This paper explores modeling these processes and imposing a control method which permits an improvement of the environmental impact.

A New Measurement of Aluminum Alloy Edge Stretching Limit Based on Digital Image Correlation Method

In Aluminum Alloy, AA, sheet metal forming, the through thickness cracking at the edge of cut out is one of the major fracture modes. In order to prevent the edge cracking in production forming process, practical edge stretch limit criteria are needed for virtual forming prediction and early stamping trial evaluations. This paper proposes new methods for determining the edge stretching limit of the sheet coupons, with and without pre-stretching, based on the Digital Image Correlation (DIC) technique. A numbers of sets of notch-shaped smaller coupons with three different pre-stretching conditions (near 5%, 10% and fractured) are cut from the prestretched large specimens. Then the notch-shaped smaller coupons are stretched by uniaxial tension up to through edge cracking observed. A dual-camera 3D-DIC system is utilized to measure both coupon face strain and thickness strain in the notch area at the same time.

The Utilization of Onboard Sensor Measurements for Estimating Driveline Damping

The proliferation of small silicon micro-chips has led to a large assortment of low-cost transducers for data acquisition. Production vehicles on average exploit more than 60 on board sensors, and that number is projected to increase beyond 200 per vehicle by 2020. Such a large increase in sensors is leading the fourth industrial revolution of connectivity and autonomy. One major downfall to installing many sensors is compromises in their accuracy and processing power due to cost limitations for high volume production. The same common errors in data acquisition such as sampling, quantization, and multiplexing on the CAN bus must be accounted for when utilizing an entire array of vehicle sensors. A huge advantage of onboard sensors is the ability to calculate vehicle parameters during a daily drive cycle to update ECU calibration factors in real time. One such parameter is driveline damping, which changes with gear state and drive mode. A damping value is desired for every gear state.

Evaluation of Prog-Die Wear Properties on Bare DP1180 Steel

The die wear up to 80,800 hits on a prog-die setup for bare DP1180 steel was investigated in real production condition. In total, 31 die inserts with the combination of 11 die materials and 9 coatings were evaluated. The analytical results of die service life for each insert were provided by examining the evolution of surface wear on inserts and formed parts. The moments of appearance of die defects, propagation of die defects, and catastrophic failure were determined. Moreover, the surface roughness of the formed parts for each die insert was characterized using Wyko NT110 machine. The objectives of the current study are to evaluate the die durability of various tooling materials and coatings for flange operations on bare DP 1180 steel and update OEM tooling standards based on the experimental results. The current study provides the guidance for the die material and coating selections in large volume production for next generation AHSSs.
