A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

Design of a Composite Structural Panel for High Volume Production

As CAFE requirements increase, automotive OEMs are pursuing innovative methods to lightweight their Body In Whites (BIWs). Within FCA US, this lightweighting research and development activity often occurs through Decoupled Innovation projects. A Decoupled Innovation team comprised of engineers from the BIW Structures Group, in collaboration with Tier 1 supplier Magna Exteriors, sought to re-design a loadbearing component on the BIW that would offer significant weight savings when the current steel component was replaced with a carbon fiber composite. This paper describes the design, development, physical validation and partnership that resulted in a composite Rear Package Shelf Assembly solution for a high-volume production vehicle. As the CAFE requirements loom closer and closer, these innovation-driven engineering activities are imperative to the successful lightweighting of FCA US vehicles.

3rd Generation AHSS Virtual and Physical Stamping Evaluation

Developing lightweight, stiff and crash-resistant vehicle body structures requires a balance between part geometry and material properties. High strength materials suitable for crash resistance impose geometry limitations on depth of draw, radii and wall angles that reduce geometric efficiency. The introduction of 3rd generation Advanced High Strength Steels (AHSS) can potentially change the relationship between strength and geometry and enable simultaneous improvements in both. This paper will demonstrate applicability of 3rd generation AHSS with higher strength and ductility to replace the 780 MPa Dual Phase steel in a sill reinforcement on the current Jeep Cherokee. The focus will be on formability, beginning with virtual simulation and continuing through a demonstration run on the current production stamping tools and press.

A Method Using FEA for the Evaluation of Tooling and Process Requirements to Meet Dimensional Objectives

Dimensional Engineering concentrates effort in the early design phases to meet the dimensional build objectives in automotive production. Design optimization tools include tolerance stack up, datum optimization, datum coordination, dimensional control plans, and measurement plans. These tools are typically based on the assumption that parts are rigid and tooling dimensions are perfect. These assumptions are not necessarily true in automotive assemblies of compliant sheet metal parts on high volume assembly lines. To address this issue, Finite Element Analysis (FEA) has been increasingly used to predict the behavior of imperfect and deformable parts in non-nominal tooling. This paper demonstrates an application of this approach. The complete analysis is divided into three phases. The first phase is a nominal design gravity analysis to validate the nominal design and tooling.

Quantification of Clamp Loss and Subsequent Loosening of Automotive Hub-Knuckle Joints under Time-Varying Proving Ground Loading

Threaded fasteners or bolted joints are used extensively in automotive assemblies. There are standard procedures to evaluate joint performance under block cycles or road loads. The deciding load case for such joint design is slippage analysis of the joint. There are studies done to evaluate the theoretical and experimental behavior of these joints. There are different ways of understanding the interaction between the bolt and the nut under different loading scenarios. However, none have provided a satisfactory method of quantifying bolt loosening or loss of clamp load under cyclic loading, where no slippage is observed. Under varying loads, initial relaxation of the joint is followed by a loss of clamping load. Below a critical value, complete loss of clamping load progresses very rapidly and this results in a loose joint.

This paper describes an experimental study on the performance of self-piercing riveted (SPR) joints and adhesively bonded SPR joints connecting steel and aluminum components under both quasi-static and cyclic loading. The joint configurations cover a wide range of material gauges, types and grades. Two and three thickness joints, with and without adhesive are also part of this study. Load versus deflection behavior, load carrying capacity, fatigue life and the failure modes for each type of joint are discussed. This study focuses on the influence of dissimilar material and adhesives to the joint performance.

Application of Laminated Steels for Stamped Bumpers

Light-weight solutions for stamped steel components that exhibit the same or similar appearance properties for purposes of authentic feel and perception to customers will play a critical role as the progress towards reaching maximum fuel efficiency for large vehicles continues. This paper outlines the potential uses for laminated steel in large stamped steel bumper applications that would normally be stamped with thick sheet metal in order to meet vehicle level functional objectives. The paper presents the investigation of the one-for-one drop-in capabilities of the laminate steel material to existing stamping dies, special processing considerations while manufacturing, vehicle level performance comparisons, and class “A” coating options and process needs. Most of all, it will highlight the significant vehicle weight saving benefits and opportunities as compared to current production stamped steel bumpers.

Automotive Dimensional Quality Control with Geometry Tree Process

Geometry Tree is a term describing the product assembly structure and the manufacturing process for the product. The concept refers to the assembly structure of the final vehicle (the Part Tree) and the assembly process and tools for the final product (the Process Tree). In the past few years, the Geometry Tree-based quality process was piloted in the FCA US LLC assembly plants and has since evolved into a standardized quality control process. In the Part Tree process, the coordinated measurements and naming convention are enforced throughout the different levels of detailed products to sub-assemblies and measurement processes. The Process Tree, on the other hand, includes both prominently identified assembly tools and the mapping of key product characteristics to key assembly tools. The benefits of directly tying critical customer characteristics to actual machine components that have a high propensity to influence them is both preventive and reactive.

Robust Optimization of Rear Suspension Trailing Arm for Durability Using Taguchi Method

Vehicle suspension parts are subjected to variable road loads, manufacturing process variation and high installation loads in assembly process. These parts must be robust to usage conditions to function properly in the field. Design for Six Sigma (DFSS) tools and Taguchi Method were used to optimize initial rear suspension trailing arm design. Project identified key control factor/design parameters, to improve part robustness at the lowest cost. Optimized design performs well under higher road loads and meets stringent durability requirements. This paper evokes use of Taguchi Method to design robust rear suspension trailing arm and study effect of selected design parameters on robustness, stress level/durability and part cost.

Design of Valve Body Integrated Direct Acting Controids

The latest trend in transmission hydraulic controls development ise body integrated direct acting control solenoid, ted by multiple automotive OEMs. The advantages of integrated direct acting control solenoids are key enablers for OEMs to meet more and more stringent fuel economy requirement and competitive environment. In the meantime, there are unique challenges in both designing and manufacturing of such solenoids, due to the fact the solenoid armature can only push the spool valve with limited force and limited stroke. Through analytical methods, this paper explains design guidelines to overcome the challenges and quantifies the impact of design decision to critical functional objectives. Multiple valve design configurations, including both normally low and normally high functionality, are covered in the analysis. Unique manufacturing process concerns are also addressed.

A Study on Bolted Joint Finite Element Modeling for Vehicle Level Durability Analysis

This paper describes a study on identifying a suitable thickness for finite element modeling a “deformable washer” to simulate bolted joints for vehicle level durability analysis based on experimental results. First, a test matrix table is introduced, which is based on representative vehicle structures for different bolt/nut sizes, bolt grades, sheet gages, and sheet materials etc. Then coupon tests, both static and fatigue, are illustrated. Next, the corresponding finite element model with different thickness of “deformable washers” and results are presented. Following that, the optimal “deformable washer” thickness is recommended based on statistical parameters (mean and standard deviation) of the relative differences between finite element analysis results and physical test results. Lastly, a case study is demonstrated for the proposed strategy.

The Port Fuel Injector Deposit Test - A Statistical Review

The Port Fuel Injector (PFI) Deposit Test is a performance-based test procedure developed by the Coordinating Research Council and adopted by state and federal regulatory agencies for fuel qualification in the United States. To date, Southwest Research Institute (SwRI) has performed over 375 PFI tests between 1991 and 1998 for various clients. This paper details the analyses of these tests. Of the 375 tests, 199 were performed as keep-clean tests and 176 were performed as clean-up tests. The following areas of interest are discussed in this paper: Keep-clean versus clean-up test procedures Linearity of deposit formation Injector position effects as related to fouling Dirtyup / cleanup phenomena Seasonal effects This paper draws the conclusion that it is easier to keep new injectors from forming deposits than it is to clean up previously formed deposits. It was found that injector deposit formation is generally non-linear.

An Investigation of Sample Bag Hydrocarbon Emissions and Carbon Dioxide Permeation Properties

The equipment for collecting dilute exhaust samples involves the use of bag materials (i.e., Tedlar®) that emit hydrocarbons that contaminate samples. This study identifies a list of materials and treatments to produce bags that reduce contamination. Based on the average emission rates, baked Tedlar®, Capran® treated with alumina deposition, supercritical CO2 extracted Kynar® and supercritical CO2 extracted Teflon NXT are capable of achieving the target hydrocarbon emission rate of less than 15 ppbC per 30 minutes. CO2 permeation tests were also performed. Tedlar, Capran, Kynar and Teflon NXT showed comparable average permeation rates. Based on the criteria of HC emission performance, changes in measured CO2 concentration, ease of sealing, and ease of surface treatment, none of the four materials could be distinguished from one another.

The current operation of the International Space Station (ISS) calls for the oxygen used by the occupants to be vented overboard in the form of CO2, after the CO2 is scrubbed from the cabin air. Likewise, H2 produced via electrolysis in the oxygen generator is also vented. NASA is investigating the use of the Sabatier process to combine these two product streams to form water and methane. The water is then used in the oxygen generator, thereby conserving this valuable resource. One of the technical challenges to developing the Sabatier reactor is transferring CO2 from the Carbon Dioxide Removal Assembly (CDRA) to the Sabatier reactor at the required rate, even though the CDRA and the Sabatier reactor operate on different schedules. One possible way to transfer and store CO2 is to use a mechanical compressor and a storage tank.

Optimization of Structural Adhesives in BIW to Improve Full Vehicle Crash Performance

The crashworthiness of body-in-white (BIW) plays a vital role in full vehicle crash performance. The structural integrity of BIW is controlled via strength of the spot welds and adhesives that are the primary entities to join sheet metal. The number of welds and amount of adhesives in the entire BIW directly affects the cost and the cycle time of the BIW; which makes them a good candidate for optimization. However optimization of the welds and/or adhesives not only reduces the number of connections but also provides the opportunity to improve the structural performance and mass saving by placing them optimally for the structural responses. This paper discusses the optimization of full vehicle structural performance for the small overlap crash event using the length of adhesives in the BIW as parameters. Included in the study were length of the adhesives and gage variables, defined in the front-end structure of the vehicle.

Use of Parametric Approach to Optimize Structural Adhesives and Spot Welds in CAE Based Optimization

Use of parametric approach to optimize CAE models for various objectives is a common practice these days. In addition to load members, the connection entities such as welds and adhesives play an important role in overall performance matrix. Hence adding the connection entities to the pool of design variables during an optimization exercise provide additional opportunity for design exploration. The method presented in this paper offers a unique approach to parameterize adhesive lines by evaluating the possibility of using structural adhesives as intermittent patches rather than continuous lines. The paper discusses two optimization studies 1) structural adhesive patches along with spot weld pitch as design variables, and 2) structural adhesive patches with gage variables. These studies include the Body in White (BiW) and Trimmed Body in White (TBiW) assessments.

Vehicle weight reduction is a significant challenge for the modern automotive industry. In recent years, the amount of vehicular components constructed from aluminum alloy has increased due to its light weighting capabilities. Automotive manufacturing processes, predominantly those utilizing various stamping applications, require a thorough understanding of aluminum fracture predictions methods, in order to accurately simulate the process using Finite Element Method (FEM) software or use it in automotive engineering manufacture. This paper presents the strain distribution of A5182 aluminum samples after punch impact under various conditions by Digital Image Correlation (DIC) system, its software also measured the complete strain history, in addition to sample curvature after it was impacted; therefore obtaining the data required to determine the amount of side-wall-curl (Aluminum sheet springback) present after formation.

A vehicle’s exterior fit and finish, in general, is the first system to attract customers. Automotive exterior engineers were motivated in the past few years to increase their focus on how to optimize the vehicle’s exterior panels split lines quality and how to minimize variation in fit and finish addressing customer and market required quality standards. The design engineering’s focus is to control the deviation from nominal build objective and minimize it. The fitting process follows an optimization model with the exterior panel’s location and orientation factors as independent variables. This research focuses on addressing the source of variation “contributed factors” that will impact the quality of the fit and finish. These critical factors could be resulted from the design process, product process, or an assembly process. An empirical analysis will be used to minimize the fit and finish deviation.

Blend Ratio Optimization of Fuels Containing Gasoline Blendstock, Ethanol, and Higher Alcohols (C3-C6): Part I - Methodology and Scenario Definition

The U.S. Renewable Fuel Standard (RFS2) requires an increase in the use of advanced biofuels up to 36 billion gallons by 2022. Longer chain alcohols, in addition to cellulosic ethanol and synthetic biofuels, could be used to meet this demand while adhering to the RFS2 corn-based ethanol limitation. Higher carbon number alcohols can be utilized to improve the energy content, knock resistance, and/or petroleum displacement of gasoline-alcohol blends compared to traditional ethanol blends such as E10 while maintaining desired and regulated fuel properties. Part I of this paper focuses on the development of scenarios by which to compare higher alcohol fuel blends to traditional ethanol blends. It also details the implementation of fuel property prediction methods adapted from literature. Possible combinations of eight alcohols mixed with a gasoline blendstock were calculated and the properties of the theoretical fuel blends were predicted.

A New Multi-point Active Drawbead Forming Die: Model Development for Process Optimization

A new press/die system for restraining force control has been developed in order to facilitate an increased level of process control in sheet metal forming. The press features a built-in system for controlling drawbead penetration in real time. The die has local force transducers built into the draw radius of the lower tooling. These sensors are designed to give process information useful for the drawbead control. This paper focuses on developing models of the drawbead actuators and the die shoulder sensors. The actuator model is useful for developing optimal control methods. The sensor characterization is necessary in order to develop a relationship between the raw sensor outputs and a definitive process characteristic such as drawbead restraining force (DBRF). Closed loop control of local specific punch force is demonstrated using the die shoulder sensor and a PID controller developed off-line with the actuator model.
