Diesel Engine Electric Turbo Compound Technology

A cooperative program between the DOE Office of Heavy Vehicle Technology and Caterpillar is aimed at demonstrating electric turbo compound technology on a Class 8 truck engine. The goal is to demonstrate the level of fuel efficiency improvement attainable with an electric turbocompound system. The system consists of a turbocharger with an electric motor/generator integrated into the turbo shaft. The generator extracts surplus power at the turbine, and the electricity it produces is used to run a motor mounted on the engine crankshaft, recovering otherwise wasted energy in the exhaust gases. The electric turbocompound system also provides more control flexibility in that the amount of power extracted can be varied. This allows for control of engine boost and thus air/fuel ratio. The paper presents the status of development of an electric turbocompound system for a Caterpillar heavy-duty on-highway truck engine.

Drawbeads in Sheet Metal Stamping - A Review

The paper reviews the role of drawbeads in sheet metal stamping. The design of drawbeads is discussed in depth, with treatment of different bead cross sections, bead end shapes, and bead materials. International standards and practices are included. This is followed by the historical development of the modeling of the drawbead restraining force, starting with basic equilibrium approaches, and leading to the use of the finite element method which permits the study of drawbead effects on sheet metal flow in three dimensions. Finally, the potential of active drawbeads is described based upon ongoing research which is directed toward closed-loop computer control of the stamping process through adjustment of the drawbead penetration.

A New Approach to Evaluating Spot Welds for Automotive Durability

The need for accurate virtual prototyping prediction is well documented in the literature. For welded body structures one notable shortcoming has been the ability for finite element analysis (FEA) to accurately predict the failure of welded joints due to cyclic loading. A new approach to representing spot-welds for durability evaluation in automotive sheet metal structures is presented here. Excellent correlation with spot-weld failures in actual tests have been observed through this modeling approach. We present a method of representing spot-welds using the finite element method. This method has shown to be able of predicting the behavior of spot-welds prior to the build of any prototypes or testing. Further, for spot-weld failures we present evidence that reveals which radial quadrant of the spot-weld will contain the failure. This method also allows engineers to determine the mechanism of failure. This paper describes in detail the spot-weld modeling method.

Process Control Standards for Technology Development

Engineering new technology and products challenges managers to balance design innovation and program risk. To do this, managers need methods to judge future results to avoid program and product disasters. Besides the traditional prediction tools of schedule, simulations and “iron tests”, process control standards (with measurements) can also be applied to the development programs to mitigate risks. This paper briefly discusses the theory and case history behind some new process control methods and standards currently in place at Caterpillar's Electrical & Electronics department. Process standards reviewed in this paper include process mapping, ISO9001, process controls, and process improvement models (e.g. SEI's CMMs.)

Objective Characterization of Vehicle Brake Feel

Historically, vehicle brake feel has usually been evaluated in a subjective manner. If an objective measure was used, it was pedal force versus the deceleration rate of the vehicle. Stopping distance is almost always used to characterize vehicle braking performance by the automotive press. This represents limit braking performance, but ignores braking performance under normal driving conditions experienced by customers most of the time. Evaluation of pedal feel by the press is generally limited to subjective adjectives such as “mushy”, “positive”, and “responsive”. A method will be presented, which is being used by General Motors, to translate customer brake feel expectations into objective performance metrics. These metrics are correlated to actual subjective ratings and are used to set objective, measurable requirements for performance.

A New Multi-point Active Drawbead Forming Die: Model Development for Process Optimization

A new press/die system for restraining force control has been developed in order to facilitate an increased level of process control in sheet metal forming. The press features a built-in system for controlling drawbead penetration in real time. The die has local force transducers built into the draw radius of the lower tooling. These sensors are designed to give process information useful for the drawbead control. This paper focuses on developing models of the drawbead actuators and the die shoulder sensors. The actuator model is useful for developing optimal control methods. The sensor characterization is necessary in order to develop a relationship between the raw sensor outputs and a definitive process characteristic such as drawbead restraining force (DBRF). Closed loop control of local specific punch force is demonstrated using the die shoulder sensor and a PID controller developed off-line with the actuator model.

Machinability of As-Compacted P/M Parts: Effect of Material Chemistry

Since the advent of P/M technology as a near net shape production process, millions of mechanical components of various shapes and sizes have been produced. Although P/M continues to be one of the fast growing shaping processes, it suffers from the inability to produce intricate geometry's such as internal tapers, threads or recesses perpendicular to pressing direction. In such cases application of machining as a secondary forming operation becomes the preferred alternative. However, machining of P/M parts due to their inherent porosity is known to decrease tool life and increase tool chatter and vibration. Consequently, several attempts have been made to improve the machinability of P/M materials by either addition of machinability enhancing elements such as sulfur, calcium, tellurium, selenium, etc., or by resin impregnation of P/M parts.

Frictional Performance Test for Transmission and Drive Train Oils

Lubricating oil affects the performance of friction materials in transmission, steering and brake systems. The TO-2 Test measured friction retention characteristics of lubricating oils used with sintered bronze friction discs. This paper introduces a new friction performance test for drive train lubricants that will be used to support Caterpillar's new transmission and drive train fluid requirements, TO-4, which measures static and dynamic friction, wear, and energy capacity for six friction materials, and replaces the TO-2 test. The new test device to be introduced is an oil cooled, single-faced clutch in the Link Engineering Co. M1158 Oil/Friction Test Machine.

The Development of a Production Qualified Catalytic Converter

Catalytic converters have become a viable aftertreatment system for reducing emissions from on-highway diesel engines. This paper addresses the development and production qualification of a catalytic converter. The testing programs that were utilized to qualify the converter system for production included emissions performance, emissions durability, physical durability, and field test programs. This paper reports on the specific tests that were utilized for the emissions performance and emissions durability testing programs. An explanation on the development of an accelerated durability test program is also included. The physical durability section of the paper discusses the development and execution of laboratory bench tests to insure the catalytic converter/muffler maintains acceptable physical integrity.

Numerical Simulation of Quenching Process at Caterpillar

Caterpillar uses heat treatment to enhance the properties of a significant number of parts. Traditional heat treat process optimization is both time consuming and expensive when done by empirical methods. This paper describes a computer simulation of the heat treatment process, developed by Caterpillar, based upon finite element analysis. This approach combines thermal, microstructural, and stress analysis to accurately model material transformation during quenching. Examples are presented to illustrate the program.

Payload Measurement System on Off-Highway Trucks for Mine Applications

The need to accurately measure and record the payload of large off-highway mining trucks was identified by The Broken Hill Proprietary Co. Ltd. (BHP). In response. Caterpillar designed and developed a system to fufill that need. The payload carried by mine haul trucks has a strong influence on production rates and costs. The system developed should enable payloads to be much better controlled than has been previously possible. The system also provides a number of mine management features. The development of the system is described from the concept stage to the production stage. Final production capabilities of the microprocessor based system are described. Payload measurement capabilities, diagnostic capabilities, data storage, and data extraction methods are discussed.

A Correlation Study between the Full Scale Wind Tunnels of Chrysler, Ford, and General Motors

A correlation of aerodynamic wind tunnels was initiated between Chrysler, Ford and General Motors under the umbrella of the United States Council for Automotive Research (USCAR). The wind tunnels used in this correlation were the open jet tunnel at Chrysler's Aero Acoustic Wind Tunnel (AAWT), the open jet tunnel at the Jacobs Drivability Test Facility (DTF) that Ford uses, and the closed jet tunnel at General Motors Aerodynamics Laboratory (GMAL). Initially, existing non-competitive aerodynamic data was compared to determine the feasibility of facility correlation. Once feasibility was established, a series of standardized tests with six vehicles were conducted at the three wind tunnels. The size and body styles of the six vehicles were selected to cover the spectrum of production vehicles produced by the three companies. All vehicles were tested at EPA loading conditions. Despite the significant differences between the three facilities, the correlation results were very good.

Simulating Complex Automotive Assembly Tasks using the HUMOSIM Framework

Efficient methods for simulating operators performing part handling tasks in manufacturing plants are needed. The simulation of part handling motions is an important step towards the implementation of virtual manufacturing for the purpose of improving worker productivity and reducing injuries in the workplace. However, industrial assembly tasks are often complex and involve multiple interactions between workers and their environment. The purpose of this paper is to present a series of industrial simulations using the Human Motion Simulation Framework developed at the University of Michigan. Three automotive assembly operations spanning scenarios, such as small and large parts, tool use, walking, re-grasping, reaching inside a vehicle, etc. were selected.

Blend Ratio Optimization of Fuels Containing Gasoline Blendstock, Ethanol, and Higher Alcohols (C3-C6): Part I - Methodology and Scenario Definition

The U.S. Renewable Fuel Standard (RFS2) requires an increase in the use of advanced biofuels up to 36 billion gallons by 2022. Longer chain alcohols, in addition to cellulosic ethanol and synthetic biofuels, could be used to meet this demand while adhering to the RFS2 corn-based ethanol limitation. Higher carbon number alcohols can be utilized to improve the energy content, knock resistance, and/or petroleum displacement of gasoline-alcohol blends compared to traditional ethanol blends such as E10 while maintaining desired and regulated fuel properties. Part I of this paper focuses on the development of scenarios by which to compare higher alcohol fuel blends to traditional ethanol blends. It also details the implementation of fuel property prediction methods adapted from literature. Possible combinations of eight alcohols mixed with a gasoline blendstock were calculated and the properties of the theoretical fuel blends were predicted.

Failure Evaluation of Clinched Thin Gauged Pedestrian Friendly Hood by Slam Simulation

In order to reduce the number of head injuries sustained by pedestrian accidents, safety engineers are developing pedestrian friendly hood systems through gauge optimization of the hood inner panel. In this study, the clinch method was employed to assemble a pedestrian friendly hood with a 0.5mm thick inner panel. Static and dynamic analyses were carried out to determine the clinch experiencing the highest loads and to understand the fatigue behavior of a clinched hood during a slam event. The macroscopic failure modes of clinched joints by hood slam were studied by means of a scanning electron microscope. A simple equation was derived to correlate the hexahedron spot weld model as a substitute for clinching in order to obtain an equivalent stiffness for a clinched joint within the linear region of an F-D curve. The F-D curve was obtained by lap shear testing.

Forming Limit Curves for the AA5083 Alloy under Quick Plastic Forming Conditions

Forming Limit Curves (FLCs) were developed for the 5083 aluminum alloy at conditions simulating high temperature processes such as superplastic and quick plastic forming. Sheet samples were formed at 450 °C and at a constant strain rate of 5x10-3 s-1, by free bulging into a set of elliptical die inserts with different aspect ratios. Friction-independent formability diagrams, which distinguish between the safe and unsafe deformation zones, were constructed. Although the formability diagrams were confined to the biaxial strain region (right side quadrant of an FLD), the elliptical die insert methodology provides formability maps under conditions where traditional mechanical stretching techniques are limited.

Adequacy of Reduced Order Models for Model-Based Control in a Urea-SCR Aftertreatment System

Model-based control strategies are important for meeting the dual objective of maximizing NOx reduction and minimizing NH3 slip in urea-SCR catalysts. To be implementable on the vehicle, the models should capture the essential behavior of the system, while not being computationally intensive. This paper discusses the adequacy of two different reduced order SCR catalyst models and compares their performance with a higher order model. The higher order model assumes that the catalyst has both diffusion and reaction kinetics, whereas the reduced order models contain only reaction kinetics. After describing each model, its parameter identification and model validation based on experiments on a Navistar I6 7.6L engine are presented. The adequacy of reduced order models is demonstrated by comparing the NO, NO2 and NH3 concentrations predicted by the models to their concentrations from the test data.

Preparation and Characterization of Nanophase Gold Catalysts for Emissions Control

Various gold catalysts were prepared using commercial and in-house fabricated advanced catalyst supports that included mesoporous silica, mesoporous alumina, sol-gel alumina, and transition metal oxides. Gold nanoparticles were loaded on the supports by co-precipitation, deposition-precipitation, ion exchange and surface functionalization techniques. The average gold particle size was ∼20nm or less. The oxidation activity of the prepared catalysts was studied using carbon monoxide and light hydrocarbons (ethylene, propylene and propane) in presence of water and CO2 and the results are presented.

The Modified Martempering and its Effect on the Impact Toughness of a Cold Work Tool Steel

The so-called Modified Martempering discussed in this work differs from the standard martempering by that the temperature of the quenching bath is below the Ms point. In spite of the fact the lower temperature increases the severity of quenching, this also usually avoids the bainite formation, and by this reason, it is possible to make a fair comparison between different processes, which result in different microstructures. The present study shows the results in terms of mechanical properties, impact resistance in special of a cold work tool steel class, after being heat treated by the isothermal modified martempering process, as well as a comparison with the conventional quenching and tempering process and the austempering as well.

A Study on the Camshaft Lobe Microstructure Obtained by Different Processing

The present work aims to characterize the microstructure of valvetrain camshaft lobes that are currently applied in the automotive industry, obtained by different processing routes. The cam lobe microstructure has been assessed by microscopy, whereas the mechanical properties by hardness profile measurements on the surface region. Microconstituents type and form, composing the final microstructure at the cam lobe work region, are defined by the casting route and/or post-heat treatment process other than alloy chemical composition, so that knowledge and control of processing route is vital to assure suitable valvetrain system assembly performance and durability. Most of the mechanical solicitations on the part occur at the interface between cam and follower; the actual contact area is significantly smaller than the apparent area. As a result, the microstructure at and near the surface performs a direct role on the performance of the valvetrain, cam lobe and its counterpart.
