A New Multi-point Active Drawbead Forming Die: Model Development for Process Optimization

A new press/die system for restraining force control has been developed in order to facilitate an increased level of process control in sheet metal forming. The press features a built-in system for controlling drawbead penetration in real time. The die has local force transducers built into the draw radius of the lower tooling. These sensors are designed to give process information useful for the drawbead control. This paper focuses on developing models of the drawbead actuators and the die shoulder sensors. The actuator model is useful for developing optimal control methods. The sensor characterization is necessary in order to develop a relationship between the raw sensor outputs and a definitive process characteristic such as drawbead restraining force (DBRF). Closed loop control of local specific punch force is demonstrated using the die shoulder sensor and a PID controller developed off-line with the actuator model.

Virtual Exhaust Gas Temperature Measurement

Exhaust temperature models are widely used in the automotive industry to estimate catalyst and exhaust gas temperatures and to protect the catalyst and other vehicle hardware against over-temperature conditions. Modeled exhaust temperatures rely on air, fuel, and spark measurements to make their estimate. Errors in any of these measurements can have a large impact on the accuracy of the model. Furthermore, air-fuel imbalances, air leaks, engine coolant temperature (ECT) or air charge temperature (ACT) inaccuracies, or any unforeseen source of heat entering the exhaust may have a large impact on the accuracy of the modeled estimate. Modern universal exhaust gas oxygen (UEGO) sensors have heaters with controllers to precisely regulate the oxygen sensing element temperature. These controllers are duty cycle based and supply more or less current to the heating element depending on the temperature of the surrounding exhaust gas.

An Indirect Occupancy Detection and Occupant Counting System Using Motion Sensors

This paper proposes a low-cost but indirect method for occupancy detection and occupant counting purpose in current and future automotive systems. It can serve as either a way to determine the number of occupants riding inside a car or a way to complement the other devices in determining the occupancy. The proposed method is useful for various mobility applications including car rental, fleet management, taxi, car sharing, occupancy in autonomous vehicles, etc. It utilizes existing on-board motion sensor measurements, such as those used in the vehicle stability control function, together with door open and closed status. The vehicle’s motion signature in response to an occupant’s boarding and alighting is first extracted from the motion sensors that measure the responses of the vehicle body. Then the weights of the occupants are estimated by fitting the vehicle responses with a transient vehicle dynamics model.

Model Based Engine-Off Natural Vacuum Leak Detection Monitor

Engine-Off Natural Vacuum (EONV) principles based leak detection monitors are designed to determine the presence of a small leak in the fuel tank system. It was introduced to address the ever more stringent emission requirement (currently at 0.02”) for gasoline engine equipped vehicles as proposed by the Environmental Protection Agency (EPA) and California Air Resources Board (CARB) in the United States [2, 3]. Other environmental protection agencies including the ones in EU and China will be adopting similar regulations in the near future. Due to its sensitivity to known noise factors such as the ambient temperature, barometric pressure, drive pattern and parking angle, it has been historically a lower performing monitor that is susceptible to warranty cost or even voluntary recalls. The proposed new model based monitor utilizes production pressure signal and newly instrumented temperature sensors [15].

Robust Observer Roll Rate Sensor Fault Detection

The detection and diagnosis of sensor faults in real-time is necessary for satisfactory performance of vehicle Electronic Stability Control (ESC) and Roll Stability Control (RSC) systems. This paper presents an observer designed to detect faults of a roll rate sensor that is robust to model uncertainties and disturbances. A reference vehicle roll angle estimate, independent of roll-rate sensor measurement, is formed from available ESC inertial sensor measurements. Residuals are generated by comparing the reference roll angle and roll rate, with the observer outputs. Stopping rules based on the current state of the vehicle and the magnitude of the residuals are then used to determine if a sensor fault is present. The system’s low order allows for efficient implementation in real-time on a fixed-point microprocessor. Modification of the roll rate sensor signal during in vehicle experiments shows the algorithm’s ability to detect faults.

Time to Torque Optimization by Evolutionary Computation Methods

Time to torque (TTT) is a quantity used to measure the transient torque response of turbocharged engines. It is referred as the time duration from an idle-to-full step torque command to the time when 95% of maximum torque is achieved. In this work, we seek to control multiple engine actuators in a collaborative way such that the TTT is minimized. We pose the TTT minimization problem as an optimization problem by parameterizing each engine actuator’s transient trajectory as Fourier series, followed by minimizing proper cost function with the optimization of those Fourier coefficients. We first investigate the problem in CAE environment by constructing an optimization framework that integrates high-fidelity GT (Gamma Technology) POWER engine model and engine actuators’ Simulink model into ModeFrontier computation platform. We conduct simulation optimization study on two different turbocharged engines under this framework with evolutionary computation algorithms.

Machine Health Prediction Enhancement Using Machine Learning

Use of sensors to monitor dynamic performance of machine tools at Ford’s powertrain machining plants has proven to be effective. The traditional approach to convert sensor data to actionable intelligence consists of identifying single features from cycle based signatures and setting thresholds above acceptable performance limits based on trials. The thresholds are used to discriminate between acceptable and unacceptable performance during each cycle and raise alarms if necessary. This approach requires a significant amount of resource & time intensive set up work up-front and considerable trial and error adjustments. The current state does not leverage patterns that might be discernible using multiple features simultaneously. This paper describes enhanced methods for processing the data using supervised and unsupervised machine learning methods. The objective of using these methods is to improve the prediction accuracy and reduce up-front set up.

An Indirect Tire Health Monitoring System Using On-board Motion Sensors

This paper proposes a method to make diagnostic/prognostic judgment about the health of a tire, in term of its wear, using existing on-board sensor signals. The approach focuses on using an estimate of the effective rolling radius (ERR) for individual tires as one of the main diagnostic/prognostic means and it determines if a tire has significant wear and how long it can be safely driven before tire rotation or tire replacement are required. The ERR is determined from the combination of wheel speed sensor (WSS), Global Positioning sensor (GPS), the other motion sensor signals, together with the radius kinematic model of a rolling tire. The ERR estimation fits the relevant signals to a linear model and utilizes the relationship revealed in the magic formula tire model. The ERR can then be related to multiple sources of uncertainties such as the tire inflation pressure, tire loading changes, and tire wear.

Development of a Thermal Model for a Heated Steering Wheel to Compensate Defective Feedback Variables

Along with the development and marketability of vehicles without an internal combustion engine, electrically heated surfaces within these vehicles are getting more and more important. They tend to have a quicker response while using less energy than a conventional electric heater fan, providing a comfortable temperature feel within the cabin. Due to the big area of heated surface it is important to spread the heating power in a way that different heat conduction effects to underlying materials are considered. In case an accurate sensor feedback of the targeted homogeneous surface temperature cannot be guaranteed, a thermal energy model of the heated system can help to set and maintain a comfortable surface temperature. For a heated steering wheel development project, different models have been created to meet that aim using mechanistic approaches starting with a predominantly first-order dynamics model and ending with a distributed parameter multi-feedback system.

This paper discusses the possible impact of the FM tape recorder and servo-hydraulic actuators on the testing of automotive structures. The use of tape recorders and automatic data reduction systems will permit more accurate definition of service conditions and properly “set-the-stage” for laboratory testing. Servo-hydraulic strokers should encourage better laboratory simulation because of their great flexibility. Test set-up time is reduced, fixtures can be simplified and load control is more precise. Simultaneous multiple inputs can be controlled as to amplitude and phase relationships.

A Statistical Approach to Analysis of Crash Sensor Performance

Understanding the variation in the deployment times for crash sensor systems is important to ensure robust performance of a crash sensor system. Increases in both the numbers of crash modes and deployable devices have reduced the margins for the decisions about when to deploy any given device. Currently, the industry practice is to run a sweep over the potential sources of variation, recording the minimum and maximum deployment time. Questions such as: “How often do the extremes occur?” or “Are there multiple peaks in the deployment time?” can not be answered. This work uses numerical analysis methods to build on the current sweep methodology to obtain information on the distribution of the deployment times so that questions such as these can be answered when evaluating sensor calibrations. The end result is better informed engineering decisions during the calibration development.

Adaptive Temperature Control for Diesel Particulate Filter Regeneration

The regeneration process of a Diesel Particulate Filter (DPF) consists of an increase in the engine exhaust gas temperature by using post injections and/or exhaust fuel injection during a period of time in order to burn previously trapped soot. The DPF regeneration is usually performed during a real drive cycle, with continuously changing driving conditions. The quantity of post injection/exhaust fuel to use for regeneration is calculated using a combination of an open loop term based on engine speed, load and exhaust gas flow and a closed loop term based on an exhaust gas temperature target and the feedback from a number of sensors. Due to the nature of the system and the slow response of the closed loop term for correcting large deviations, the authority of the fuel calculation is strongly biased to the open loop. However, the open loop fuel calculation might not be accurate enough to provide adequate temperature tracking due to several disturbances in the system.

Per California Air Resources Board (CARB) regulations, On-board diagnostic (OBD) of vehicle powertrain systems are required to continuously monitor key powertrain components, such as the circuit discontinuity of actuators, various circuit faults of sensors, and out-of-range faults of sensors. The maturing and clearing of these continuous monitoring faults are critical to simplification of algorithm design, save of engineering cost (i.e., calibration), and reduction of warranty issues. Due to the nature of sensors (to sense different physical quantities) and actuators (to output energy in desired ways), most of OEM and supplies tend to choose different fault maturing and clearing strategy for sensors and actuators with different physics nature, such as timer-based, counter-based, and other physical-quantity-based strategies.

Evaluating the Benefits of On-Board Measurement of Ambient Humidity Part-2: Effect on Torque Estimation Accuracy and Drivability

Engine Mapping is usually performed under nominal conditions which include a humidity level of 8 g/Kg. Customers driving at different humidity conditions (which may range from 1 g/Kg in dry and colder climates and up to 35 g/Kg as in tropical climates) may experience a degraded performance due to the errors in engine torque estimation provided by the ECU. The torque estimation error interacts with many other features that affect drivability, such as the peak performance of the engine, transmission shift quality, etc. This paper extends the investigation in Part-1 by analyzing and quantifying the torque estimation error that may result in certain customer use cases at high humidity conditions, due to the mismatch between calibrated and actual conditions. The analysis is mainly performed for Speed-Density systems (MAP sensor based) but the effect of mass air flow sensor (MAF sensor) based systems is also briefly considered.

Robust Methodology for Fast Crank Angle Based Temperature Measurement

The paper presents a measurement methodology which combines a fine-wire thermocouple with input reconstruction in order to measure crank angle resolved temperature in an engine air-intake system. Thermocouples that are of practical use in engine experiments tend to have a large time constant which affects measurement accuracy during rapid temperature transients. Input reconstruction methods have previously been applied to thermocouples but have not been specifically used in combination with an ultra-thin uninsulated wire thermocouple to investigate cyclic intake temperature behavior. Accurate measurement results are of interest to improve the validity of many crank-angle resolved engine models. An unshielded thermocouple sensor has been developed which is rigid enough to withstand the aerodynamic forces of the intake air.

Model Integration and Hardware-in-the-Loop (HiL) Simulation Design for the Testing of Electric Power Steering Controllers

The Electronic Control Unit (ECU) of an Electric Power Steering (EPS) system is a core device to decide how much assistance an electric motor applies on a steering wheel. The EPS ECU plays an important role in EPS systems. The effectiveness of an ECU needs to be thoroughly tested before mass production. Hardware-in-the-loop simulation provides an efficient way for the development and testing of embedded controllers. This paper focuses on the development of a HiL system for testing EPS controllers. The hardware of the HiL system employs a dSPACE HiL simulator. The EPS plant model is an integrated model consisting of a Vehicle Dynamics model of the dSPACE Automotive Simulation Model (ASM) and the Nexteer Steering model. The paper presents the design of an EPS HiL system, the simulation of sensors and actuators, the functions of the ASM Vehicle Dynamics model, and the integration method of the ASM Vehicle Dynamics model with a Steering model.

Vision Based Object Distance Estimation

This work describes a single camera based object distance estimation system. As technology on vehicles is constantly advancing on the road to autonomy, it is critical to know the locations of objects in 3D space for safe behavior of the vehicle. Though significant progress has been made on object detection in 2D sensor space from a single camera, this work additionally estimates the distance to said object without requiring stereo vision or absolute knowledge of vehicle motion. Specifically, our proposed system is comprised of three modules: vision based ego-motion estimation, object-detection, and distance estimation. In particular, we compensate for the vehicle ego-motion by using pin-hole camera model to increase the accuracy of the object distance estimation.

Creating 3D Virtual Driving Environments for Simulation-Aided Development of Autonomous Driving and Active Safety

Recreating traffic scenarios for testing autonomous driving in the real world requires significant time, resources and expense, and can present a safety risk if hazardous scenarios are tested. Using a 3D virtual environment to enable testing of many of these traffic scenarios on the desktop or cluster significantly reduces the amount of required road tests. In order to facilitate the development of perception and control algorithms for level 4 autonomy, a shared memory interface between MATLAB, Simulink, and Unreal Engine 4 can send information (such as vehicle control signals) back to the virtual environment. The shared memory interface conveys arbitrary numerical data, RGB image data, and point cloud data for the simulation of LiDAR sensors.

Distance Map Estimation of Stereoscopic Images Using Deep Neural Networks for Autonomous Vehicle Driving

While operating a vehicle in either autonomous or occupant piloted mode, an array of sensors can be used to guide the vehicle including stereo cameras. The state-of-the-art distance map estimation algorithms, e.g. stereo matching, usually detect corresponding features in stereo images, and estimate disparities to compute the distance map in a scene. However, depending on the image size, content and quality, the feature extraction process can become inaccurate, unstable and slow. In contrast, we employ deep convolutional neural networks, and propose two architectures to estimate distance maps from stereo images. The first architecture is a simple and generic network that identifies which features to extract, and how to combine them in a multi-resolution framework. The second architecture is a more specialized one that extracts local similarity information from two images, which are used for stereo feature matching, and fuses them at multiple resolutions to generate the distance map.

Air Charge and Residual Gas Fraction Estimation for a Spark-Ignition Engine Using In-Cylinder Pressure

An accurate estimation of cycle-by-cycle in-cylinder mass and the composition of the cylinder charge is required for spark-ignition engine transient control strategies to obtain required torque, Air-Fuel-Ratio (AFR) and meet engine pollution regulations. Mass Air Flow (MAF) and Manifold Absolute Pressure (MAP) sensors have been utilized in different control strategies to achieve these targets; however, these sensors have response delay in transients. As an alternative to air flow metering, in-cylinder pressure sensors can be utilized to directly measure cylinder pressure, based on which, the amount of air charge can be estimated without the requirement to model the dynamics of the manifold.
