Catalyzed Particulate Filter Passive Oxidation Study with ULSD and Biodiesel Blended Fuel

A 2007 Cummins ISL 8.9L direct-injection common rail diesel engine rated at 272 kW (365 hp) was used to load the filter to 2.2 g/L and passively oxidize particulate matter (PM) within a 2007 OEM aftertreatment system consisting of a diesel oxidation catalyst (DOC) and catalyzed particulate filter (CPF). Having a better understanding of the passive NO2 oxidation kinetics of PM within the CPF allows for reducing the frequency of active regenerations (hydrocarbon injection) and the associated fuel penalties. Being able to model the passive oxidation of accumulated PM in the CPF is critical to creating accurate state estimation strategies. The MTU 1-D CPF model will be used to simulate data collected from this study to examine differences in the PM oxidation kinetics when soy methyl ester (SME) biodiesel is used as the source of fuel for the engine.

The Effects of Natural Aging on Fleet and Durability Vehicle Engine Mounts from a Dynamic Characterization Perspective

Elastomers are traditionally designed for use in applications that require specific mechanical properties. Unfortunately, these properties change with respect to many different variables including heat, light, fatigue, oxygen, ozone, and the catalytic effects of trace elements. When elastomeric mounts are designed for NVH use in vehicles, they are designed to isolate specific unwanted frequencies. As the elastomers age however, the desired elastomeric properties may have changed with time. This study looks at the variability seen in new vehicle engine mounts and how the dynamic properties change with respect to miles accumulated on fleet and durability test vehicles.

Particle Size Distribution and Mass Emissions from a Mining Diesel Engine Equipped with a Dry System Technologies Emission Control System

Particle size distribution, number, and mass emissions from the exhaust of a 92 kW 1999 Isuzu 6BG1 nonroad naturally aspirated diesel engine were measured. The engine exhaust was equipped with a Dry System Technologies® (DST) auxiliary emission control device that included an oxidation catalyst, a heat exchanger, and a disposable paper particulate filter. Particle measurement was taken during the ISO 8178 8-mode test for engine out and engine with the DST using a scanning mobility particle sizer (SMPS) in parallel to the standard filter method (SFM), specified in 40 CFR, Part 89. The DST efficiency of removing particles was about 99.9 percent based on particle number, 99.99 percent based on particle mass derived from number and size. However, the efficiency based on mass derived from the SFM was much lower on the order of 90 to 93 percent.

A Bench Test Procedure for Evaluating the Cylinder Liner Pitting Protection Performance of Engine Coolant Additives for Heavy Duty Diesel Engine Applications

Evaluations of the liner pitting protection performance provided by engine coolant corrosion inhibitors and supplemental coolant additives have presented many problems. Current practice involves the use of full scale engine tests to show that engine coolant inhibitors provide sufficient liner pitting protection. These are too time-consuming and expensive to use as the basis for industry-wide specifications. Ultrasonic vibratory test rigs have been used for screening purposes in individual labs, but these have suffered from poor reproducibility and insufficient additive differentiation. A new test procedure has been developed that reduces these problems. The new procedure compares candidate formulations against a good and bad reference fluid to reduce the concern for problems with calibration and equipment variability. Cast iron test coupons with well-defined microstructure and processing requirements significantly reduce test variability.

Contamination Sensitivity of Automotive Components

System contamination caused by contaminates or small particles built-in, self-generated, or inhaled from environment presents severe problems. The problems include but are not limited to the malfunctioning of valves, pumps, seals and injectors or lock-up of these components; increased wear of bearings, piston rings, and other friction components; and degradated machine performance. In general, system contamination changes a deterministic system into a stochastic system and shortens machinery service life. In this paper, these contamination problems are discussed in categories and associated analysis, testing and computer modeling methodologies are also discussed.

Drawbeads in Sheet Metal Stamping - A Review

The paper reviews the role of drawbeads in sheet metal stamping. The design of drawbeads is discussed in depth, with treatment of different bead cross sections, bead end shapes, and bead materials. International standards and practices are included. This is followed by the historical development of the modeling of the drawbead restraining force, starting with basic equilibrium approaches, and leading to the use of the finite element method which permits the study of drawbead effects on sheet metal flow in three dimensions. Finally, the potential of active drawbeads is described based upon ongoing research which is directed toward closed-loop computer control of the stamping process through adjustment of the drawbead penetration.

Process Control Standards for Technology Development

Engineering new technology and products challenges managers to balance design innovation and program risk. To do this, managers need methods to judge future results to avoid program and product disasters. Besides the traditional prediction tools of schedule, simulations and “iron tests”, process control standards (with measurements) can also be applied to the development programs to mitigate risks. This paper briefly discusses the theory and case history behind some new process control methods and standards currently in place at Caterpillar's Electrical & Electronics department. Process standards reviewed in this paper include process mapping, ISO9001, process controls, and process improvement models (e.g. SEI's CMMs.)

Lower Explosion Limits and Compositions of Middle Distillate Fuel Vapors

Lower explosion limits (LEL) and the chemical compositions of JP-8, Jet A and JP-5 fuel vapors were determined in a sealed combustion vessel equipped with a spark igniter, a gas-sampling probe, and sensors to measure pressure rise and fuel temperature. Ignition was detected by pressure rise in the vessel. Pressure rises up to 60 psig were observed near the flash points of the test fuels. The fuel vapors in the vessel ignited from as much as 11°F below flash-point measurements. Detailed hydrocarbon speciation of the fuel vapors was performed using high-resolution gas chromatography. Over 300 hydrocarbons were detected in the vapors phase. The average molecular weight, hydrogen to carbon ratio, and LEL of the fuel vapors were determined from the concentration measurements. The jet fuel vapors had molecular weights ranging from 114 to 132, hydrogen to carbon ratios of approximately 1.93, and LELs comparable to pure hydrocarbons of similar molecular weight.

Comparison of Single Gear Tooth and Cantilever Beam Bending Fatigue Testing of Carburized Steel

The bending fatigue performance of gears, cantilever beam specimens, and notched-axial specimens were evaluated and compared. Specimens were machined from a modified SAE-4118 steel, gas-carburized, direct-quenched and tempered. Bending fatigue specimens were characterized by light metallography to determine microstructure and prior austenite grain size, x-ray analysis for residual stress and retained austenite measurements, and scanning electron microscopy to evaluate fatigue crack initiation, propagation and overload. The case and core microstructures, prior austenite grain sizes and case hardness profiles from the various types of specimens were similar. Endurance limits were determined to be about 950 MPa for both the cantilever beam and notched-axial fatigue specimens, and 1310 MPa for the single gear tooth specimens.

Cam/Roller Component Fatigue Reliability Analysis

Life prediction and reliability analysis of a cam roller system were investigated. From the tribological analysis, the cam roller system was found to operate under low film parameter conditions and components were subjected to the risk of contact fatigue. Surface analysis performed on the failed rollers indicated that the surface distress was the primary cause for failure. Then, numerical analyses were performed to evaluate the cam roller life and its related reliability. The adopted approach combined a contact fatigue crack growth calculations with a probabilistic model for controlling the design uncertainty. The computation-efficient Fast Probabilistic Integration (FPI™) code was used to solve the problem. With appropriate descriptions for uncertainty distributions, the surface fatigue life of the specified cam roller system can be predicted along with a confident reliability level.

Development of Plasma Spray Coated Cylinder Liners

Improved fuel economy and reduction of emissions can be achieved by insulation of the combustion chamber components to reduce heat rejection. However, such insulation will also increase the operating temperature of the piston ring/cylinder liner interface from approximately 150°C to over 300°C. Since existing ring/liner materials cannot withstand these higher operating temperatures alternatives are needed for this critical tribological interface. This paper describes the development of a cost effective ID grinding technique for machining the bores of plasma sprayed diesel engine cylinder liners.

High-Pressure Injection Fuel System Wear Study

The critical particle size for a high-pressure injection system was determined. Various double-cut test dusts ranging from 0 to 5 μm to 10 to 20 μm were evaluated to determine which test dust caused the high-pressure system to fail. With the exception of the 0- to 5-μm test dust, all test dust ranges caused failure in the high-pressure injection system. Analysis of these evaluations revealed that the critical particle size, in initiating significant abrasive wear, is 6 to 7 μm. Wear curve formulas were generated for each evaluation. A formula was derived that allows the user to determine if the fuel filter effluent will cause harmful damage to the fuel system based on the number of 5-, 10-, and 15-μm particles per milliliter present. A methodology was developed to evaluate fuel filter performance as related to engine operating conditions. The abrasive methodology can evaluate online filter efficiency and associated wear in a high-pressure injection system.

Development of a Fiber Reinforced Aluminum Piston for Heavy Duty Diesel Engines

This paper discusses a joint customer-supplier program intended to further develop the ability to design and apply aluminum alloy pistons selectively reinforced with ceramic fibers for heavy duty diesel engines. The approach begins with a comprehensive mechanical properties evaluation of base and reinforced material. The results demonstrated significant fatigue strength improvement due to fiber reinforcement, specially at temperatures greater than 300°C. A simplified numerical analysis is performed to predict the temperature and fatigue factor values at the combustion bowl area for conventional and reinforced aluminum piston designs for a 6.6 liter engine. It concludes that reinforced piston have a life expectation longer than conventional aluminum piston. Structural engine tests under severe conditions of specific power and peak cylinder pressure were used to confirm the results of the cyclic properties evaluation and numerical analysis.

Investigation of Diesel Spray Structure and Spray/Wall Interactions in a Constant Volume Pressure Vessel

High-speed movie films, and laser-diffraction drop sizing were used to evaluate the structure, penetration rate, cone angle, and drop size distribution of diesel sprays in a constant volume pressure vessel. As further means of evaluating the data, comparisons are made between the film measurements, and calculations from a dense gas jet model. In addition to the high-speed film data that describes the overall structure of the spray as a function of time, a laser diffraction instrument was used to measure drop size distribution through a cross-section of the spray. In terms of the growth of the total spray volume (a rough measure of the amount of air entrained in the spray), spray impingement causes an initial delay, but generally the same overall growth rate as an equivalent unimpeded spray. Agreement between measurements and calculations is excellent for a diesel spray with a 0.15 mm D orifice and relatively high injection pressures.

A Non-Intrusive Method of Measuring PCV Blowby Constituents

A technique is presented that has been successfully demonstrated to non-intrusively and quickly sample gases typically found in PCV systems. Color Detection Tubes (CDTs) were used with a simple sampling arrangement to monitor CO2, NOx, O2, and H2O(g) at the closure line, crankcase, and PCV line. Measurements were accurate and could be made instantaneously. Short Path Thermal Desorbtion Tubes (SPTDTs) were used at the same engine locations for the characterization of fuel- and oil-derived hydrocarbon (HC) fractions and required only 50 cc samples. High engine loads caused pushover of blowby vapors as indicated by increased concentrations of CO2, NOx, H2O(g), and fuel HCs in the engines' fresh air inlets during WOT operation. Peak concentrations of blowby vapors were measured in the crankcase under no load and part throttle conditions. Oxygen concentrations always opposed the trends of CO2, NOx, and H2O(g).

Filtration Requirements and Evaluation Procedure for a Rotary Injection Fuel Pump

A cooperative research and development program was organized to determine the critical particle size of abrasive debris that will cause significant wear in rotary injection fuel pumps. Various double-cut test dusts ranging from 0-5 to 10-20 μm were evaluated to determine which caused the pumps to fail. With the exception of the 0-5-μm test dust, all other test dust ranges evaluated caused failure in the rotary injection pumps. After preliminary testing, it was agreed that the 4-8-μm test dust would be used for further testing. Analysis revealed that the critical particle size causing significant wear is 6-7 μm. This is a smaller abrasive particle size than reported in previously published literature. A rotary injection pump evaluation methodology was developed. During actual operation, the fuel injection process creates a shock wave that propagates back up the fuel line to the fuel filter.

A 2-D Computational Model Describing the Flow and Filtration Characteristics of a Ceramic Diesel Particulate Trap

A 2-D computational model was developed to describe the flow and filtration processes, in a honeycomb structured ceramic diesel particulate trap. This model describes the steady state trap loading, as well as the transient behavior of the flow and filtration processes. The theoretical model includes the effect of a copper fuel additive on trap loading and transient operation. The convective terms were based on a 2-D analytical flow field solution derived from the conservation of mass and momentum equations. The filtration theory incorporated in the time dependent numerical code included the diffusion, inertia, and direct interception mechanisms. Based on a measured upstream particle size distribution, using the filtration theory, the downstream particle size distribution was calculated. The theoretical filtration efficiency, based on particle size distribution, agreed very well (within 1%) with experimental data for a number of different cases.

A 2-D Computational Model Describing the Heat Transfer, Reaction Kinetics and Regeneration Characteristics of a Ceramic Diesel Particulate Trap

A 2-D CFD model was developed to describe the heat transfer, and reaction kinetics in a honeycomb structured ceramic diesel particulate trap. This model describes the steady state as well as the transient behavior of the flow and heat transfer during the trap regeneration processes. The trap temperature profile was determined by numerically solving the 2-D unsteady energy equation including the convective, heat conduction and viscous dissipation terms. The convective terms were based on a 2-D analytical flow field solution derived from the conservation of mass and momentum equations (Opris, 1997). The reaction kinetics were described using a discretized first order Arrhenius function. The 2-D term describing the reaction kinetics and particulate matter conservation of mass was added to the energy equation as a source term in order to represent the particulate matter oxidation. The filtration model describes the particulate matter accumulation in the trap.

Compatibility of Elastomers and Metals in Biodiesel Fuel Blends

Alternative fuels are being evaluated in automotive applications in both commercial and government fleets in an effort to reduce emissions and United States dependence on diesel fuel. Vehicles and equipment have been operated using 100 percent biodiesel and various blends of biodiesel and diesel fuel in a variety of applications, including farming equipment and transit buses. This government study investigates the compatibility of four base fuels and six blends with elastomer and metallic components commonly found in fuel systems. The physical properties of the elastomers were measured according to American Society of Testing and Materials (ASTM) D 471, “Standard Test Method for Rubber Property-Effect of Liquids,” and ASTM D 412, “Standard Test Methods for Rubber Properties in Tension.” These evaluations were performed at 51.7°C for 0, 22, 70, and 694 hours. Tensile strength, hardness, swell, and elongation were determined for all specimens.

Design Improvements of an Automatic Tire Inflation System for Long Haul Trucks

An Automatic Tire Inflation System (ATIS), specifically designed for use on commercial long haul trailers underwent complete testing and evaluation in 1993/1994.1 Testing and evaluation included a field test of a prototype system and a controlled laboratory evaluation of the Rotary Union which is the only component subject to wear. The testing of the prototype system indicated that design improvements were necessary before the system could be installed in fleet operations. The design improvements were completed and field installation of production ATIS began. The design improvements were intended to improve overall system durability, decrease installation time, to have less effect on the axle structure than the original design, implement the use of SAE or DOT Approved pressure components and increase overall dependability of the system. ATIS systems have now been developed and tested for most domestic trailer axle configurations.
