A Physically-Based, Lumped-Parameter Model of an Electrically-Heated Three-Way Catalytic Converter

The impact of cold-start emissions is well known on conventional and hybrid electric vehicles. Plug-in electric vehicles offer a unique challenge in that there are opportunities for prolonged engine-off conditions which can lead to catalyst cooling and elevated emissions on engine re-start. This research investigates the development and validation of a system for controlling emissions under these conditions, with an emphasis on a catalytic converter model used for design and analysis. The model is a one-dimensional, lumped-parameter model of a three-way catalytic converter developed in Matlab/Simulink. The catalyst is divided into discrete, axial elements and each discrete element contains states for the temperatures of the gas, substrate, and can wall. Heat transfer mechanisms are modeled from physics-based equations.

Effect of Traffic, Road and Weather Information on PHEV Energy Management

Energy management plays a key role in achieving higher fuel economy for plug-in hybrid electric vehicle (PHEV) technology; the state of charge (SOC) profile of the battery during the entire driving trip determines the electric energy usage, thus determining the fuel consumed. The energy management algorithm should be designed to meet all driving scenarios while achieving the best possible fuel economy. The knowledge of the power requirement during a driving trip is necessary to achieve the best fuel economy results; performance of the energy management algorithm is closely related to the amount of information available in the form of road grade, velocity profiles, trip distance, weather characteristics and other exogenous factors. Intelligent transportation systems (ITS) allow vehicles to communicate with one another and the infrastructure to collect data about surrounding, and forecast the expected events, e.g., traffic condition, turns, road grade, and weather forecast.

Integrated Computational Materials Engineering (ICME) Multi-Scale Model Development for Advanced High Strength Steels

This paper presents development of a multi-scale material model for a 980 MPa grade transformation induced plasticity (TRIP) steel, subject to a two-step quenching and partitioning heat treatment (QP980), based on integrated computational materials engineering principles (ICME Model). The model combines micro-scale material properties defined by the crystal plasticity theory with the macro-scale mechanical properties, such as flow curves under different loading paths. For an initial microstructure the flow curves of each of the constituent phases (ferrite, austenite, martensite) are computed based on the crystal plasticity theory and the crystal orientation distribution function. Phase properties are then used as an input to a state variable model that computes macro-scale flow curves while accounting for hardening caused by austenite transformation into martensite under different straining paths.

The capabilities of the servo press for varying the ram speed during stroke and for adjusting the stroke length are well known. Various companies installed servo presses for blanking. Some of the considerations may include increase in productivity and flexibility in adjusting the ram stroke, noise reduction and improvement of edge quality of blanked edge. The objectives of this study are to determine the effect of ram (blanking) speed upon the edge quality, and the effect of multiple step blanking using several punch motions, during one blanking stroke.

Development of Virtual Fuel Economy Trend Evaluation Process

With the advancement of the autonomous vehicle development, the different possibilities of improving fuel economy have increased significantly by changing the driver or powertrain response under different traffic conditions. Development of new fuel-efficient driving strategies requires extensive experiments and simulations in traffic. In this paper, a fuel efficiency simulator environment with existing simulator software such as Simulink, Vissim, Sumo, and CarSim is developed in order to reduce the overall effort required for developing new fuel-efficient algorithms. The simulation environment is created by combining a mid-sized sedan MATLAB-Simulink powertrain model with a realistic microscopic traffic simulation program. To simulate the traffic realistically, real roads from urban and highway sections are modeled in the simulator with different traffic densities.

High Speed Ridged Fasteners for Multi-Material Joining

Automobile manufacturers are reducing the weight of their vehicles in order to meet strict fuel economy legislation. To achieve this goal, a combination of different materials such as steel, aluminum and carbon fiber composites are being considered for use in vehicle bodies. The ability to join these different materials is an ongoing challenge and an area of research for automobile manufacturers. Multiridged fasteners are a viable option for this type of multi-material joining. Commercial systems exist and are being used in the industry, however, new ridged nail designs offer the potential for improvement in several areas. The goal of this paper is to prototype and test a safer flat-end fastener whilst not compromising on strength characteristics, to prevent injury to factory workers. The nails were prototyped using existing RIVTAC® nails.

Estimation of Cutting Parameters in Two-Stage Piercing to Reduce Edge Strain Hardening

Edge fracture is a common problem when forming advanced high strength steels (AHSS). A particular case of edge fracture occurs during a collar forming/hole extrusion process, which is widely used in the sheet metal forming industry. This study attempts to relate the edge stretchability in collar forming to the strain hardening along the pierced edge; thus, Finite Element (FE) simulations can be used to reduce the number of experiments required to improve cutting settings for a given material and thickness. Using a complex-phase steel, CP-W 800 with thickness of 4.0 mm, a single-stage piercing operation is compared with a two-stage piercing operation, so called shaving, in terms of strains along the pierced edge, calculated by FE simulation. Results indicated that strains were reduced along the pierced edge by shaving.

Use of Hardware in the Loop (HIL) Simulation for Developing Connected Autonomous Vehicle (CAV) Applications

Many smart cities and car manufacturers have been investing in Vehicle to Infrastructure (V2I) applications by integrating the Dedicated Short-Range Communication (DSRC) technology to improve the fuel economy, safety, and ride comfort for the end users. For example, Columbus, OH, USA is placing DSRC Road Side Units (RSU) to the traffic lights which will publish traffic light Signal Phase and Timing (SPaT) information. With DSRC On Board Unit (OBU) equipped vehicles, people will start benefiting from this technology. In this paper, to accelerate the V2I application development for Connected and Autonomous Vehicles (CAV), a Hardware in the Loop (HIL) simulator with DSRC RSU and OBU is presented. The developed HIL simulator environment is employed to implement, develop and evaluate V2I connected vehicle applications in a fast, safe and cost-effective manner.

Cooperative Collision Avoidance in a Connected Vehicle Environment

Connected vehicle (CV) technology is among the most heavily researched areas in both the academia and industry. The vehicle to vehicle (V2V), vehicle to infrastructure (V2I) and vehicle to pedestrian (V2P) communication capabilities enable critical situational awareness. In some cases, these vehicle communication safety capabilities can overcome the shortcomings of other sensor safety capabilities because of external conditions such as 'No Line of Sight' (NLOS) or very harsh weather conditions. Connected vehicles will help cities and states reduce traffic congestion, improve fuel efficiency and improve the safety of the vehicles and pedestrians. On the road, cars will be able to communicate with one another, automatically transmitting data such as speed, position, and direction, and send alerts to each other if a crash seems imminent. The main focus of this paper is the implementation of Cooperative Collision Avoidance (CCA) for connected vehicles.

Acoustic Characteristics of Automotive Catalytic Converter Assemblies

An experimental study of the acoustic characteristics of automotive catalytic converters is presented. The investigation addresses the effects and relative importance of the elements comprising a production catalytic converter assembly including the housing, substrate, mat and seals. Attenuation characteristics are measured for one circular and one oval catalytic converter geometry, each having 400 cell per square inch substrates. For each geometry, experimental results are presented to address the effect of individual components in isolation, and in combination with other assembly components. Additional experiments investigate the significance of acoustic paths around the substrate and through the peripheral wall of the substrate. The experimental results are compared to address the significance of each component on the overall attenuation.

Integrated Approach to the Selection of Cost-Effective and Lean Process and Equipment in Forming

A significant number of formed parts constitute the components of an automobile or aircraft. The formed blanks for the components are produced at different temperatures ranging from room temperature to 2250 degrees Fahrenheit for steel. Forming progressions convert a basic shape or geometry (a cylindrical billet, for example) of metal into a more complex shape close to the required final component geometry. The progression steps, choice of temperatures and equipment significantly impact the cost of the blank. A ‘Discriminating Cost Model’ was developed to capture the cost effectiveness of a given choice of process or equipment, and an AI (Artificial Intelligence) search algorithm implemented to quickly search through the large number of process and equipment selection options to arrive at the most cost effective choice. Two applications of this methodology to existing plant processes to significantly reduce cost and implement ‘lean’ principles of manufacturing are discussed.

Impact Welding of Aluminum Alloy 6061 to Dual Phase 780 Steel Using Vaporizing Foil Actuator

Vaporizing Foil Actuators (VFA) are based on the phenomenon of rapid vaporization of thin metallic foils and wires, caused by passage of a capacitor bank driven current on the order of 100 kA. The burst of the conductor is accompanied with a high-pressure pulse, which can be used for working metal at high strain rates. This paper focuses on the use of VFA for collision welding of dissimilar metals, in particular, aluminum and steel. Aluminum alloy 6061 sheets of 1 mm thickness were launched to velocities in excess of 650 m/s with input electrical energy of 8 kJ into 0.0762 mm thick, dog-bone shaped aluminum foil actuators. Target sheets made from dual phase steel (DP780) were impacted with the aluminum flyer sheet, and solid state impact welds were created. During mechanical testing, many samples failed outside the weld area, thereby indicating that the weld was stronger than the parent aluminum.

Plant Modeling and Software Verification for a Plug-in Hybrid Electric Vehicle in the EcoCAR 2 Competition

The EcoCAR 2: Plugging into the Future team at The Ohio State University is designing a Parallel-Series Plug-in Hybrid Electric Vehicle capable of 44 miles of all-electric range. The vehicle features an 18.9-kWh lithium-ion battery pack with range extending operation in both series and parallel modes. This is made possible by a 1.8-L ethanol (E85) engine and 6-speed automated manual transmission. This vehicle is designed to drastically reduce fuel consumption, with a utility factor weighted fuel economy of 50 miles per gallon gasoline equivalent (mpgge), while meeting Tier II Bin 5 emissions standards. This paper details three years of modeling and simulation development for the OSU EcoCAR 2 vehicle. Included in this paper are the processes for developing simulation platform and model requirements, plant model and soft ECU development, test development and validation, automated regression testing, and controls and calibration optimization.

Heat Rejection and Skin Temperatures of an Externally Cooled Exhaust Manifold

The heat rejection rates and skin temperatures of a liquid cooled exhaust manifold on a 3.5 L Gasoline Turbocharged Direct Injection (GTDI) engine are determined experimentally using an external cooling circuit, which is capable of controlling the manifold coolant inlet temperature, outlet pressure, and flow rate. The manifold is equipped with a jacket that surrounds the collector region and is cooled with an aqueous solution of ethylene-glycol-based antifreeze to reduce skin temperatures. Results were obtained by sweeping the manifold coolant flow rate from 2.0 to 0.2 gpm at 12 different engine operating points of increasing brake power up to 220 hp. The nominal coolant inlet temperature and outlet pressure were 85 °C and 13 psig, respectively. Data were collected under steady conditions and time averaged. For the majority of operating conditions, the manifold heat rejection rate is shown to be relatively insensitive to changes in manifold coolant flow rate.

This vehicle is designed to drastically reduce fuel consumption, with a utility factor weighted fuel economy of 75 miles per gallon gasoline equivalent (mpgge), while meeting Tier II Bin 5 emissions standards. This report details the rigorous design process followed by the Ohio State team during Year 1 of the competition. The design process includes identifying the team customer's needs and wants, selecting an overall vehicle architecture and completing detailed design work on the mechanical, electrical and control systems. Ductile Fracture Prediction of Automotive Suspension Components

Characterization of the plastic and ductile fracture behavior of a ferrous casting commonly used for the steering knuckle of an automotive suspension system is presented in this work. Ductile fracture testing for various coupon geometries was conducted to simulate a wide range of stress states. Failure data for the higher stress triaxiality were obtained from tension tests conducted on thin flat specimens, wide flat specimens and axisymmetric specimens with varying notch radii. The data for the lower triaxiality were generated from thin-walled tube specimens subjected to torsional loading and compression tests on cylindrical specimens. The failure envelopes for the material were developed utilizing the test data and finite element (FE) simulations of the corresponding test specimens. Experiments provided the load-displacement response and the location of fracture initiation.

Modeling and Analysis of a Turbocharged Diesel Engine with Variable Geometry Compressor System

In order to increase the efficiency of automotive turbochargers at low speed without compromising the performance at maximum boost conditions, variable geometry compressor (VGC) systems, based on either variable inlet guide vanes or variable geometry diffusers, have been recently considered as a future design option for automotive turbochargers. This work presents a modeling, analysis and optimization study for a Diesel engine equipped with a variable geometry compressor that help understand the potentials of such technology and develop control algorithms for the VGC systems,. A cycle-averaged engine system model, validated on experimental data, is used to predict the most important variables characterizing the intake and exhaust systems (i.e., mass flow rates, pressures, temperatures) and engine performance (i.e., torque, BMEP, volumetric efficiency), in steady-state and transient conditions.

A Scalable Modeling Approach for the Simulation and Design Optimization of Automotive Turbochargers

Engine downsizing and super/turbocharging is currently the most followed trend in order to reduce CO2 emissions and increase the powertrain efficiency. A key challenge for achieving the desired fuel economy benefits lies in optimizing the design and control of the engine boosting system, which requires the ability to rapidly sort different design options and technologies in simulation, evaluating their impact on engine performance and fuel consumption. This paper presents a scalable modeling approach for the characterization of flow and efficiency maps for automotive turbochargers. Starting from the dimensional analysis theory for turbomachinery and a set of well-known control-oriented models for turbocharged engines simulation, a novel scalable model is proposed to predict the flow and efficiency maps of centrifugal compressors and radial inflow turbines as function of their key design parameters.

Scaling Considerations for Fluidic Oscillator Flow Control on the Square-back Ahmed Vehicle Model

Improvements in highway fuel economy require clever design and novel methods to reduce the drag coefficient. The integration of active flow control devices into vehicle design shows promise for greater reductions in drag coefficient. This paper examines the use of fluidic oscillators for separation control at the rear of an Ahmed vehicle model. A fluidic oscillator is a simple device that generates a sweeping jet output, similar to some windshield wiper spray nozzles, and is increasingly recognized as an efficient means to control separation. In this study, fluidic oscillators were used to blow unsteady air jets and control flow separation on rear boat-tail flaps, achieving drag reductions greater than 70 counts. The method appears to scale favorably to a larger model, and realistic effects such as a rolling road appear to have a small impact on the oscillator's control authority.

Comparative Assessment of Frequency Dependent Joint Properties Using Direct and Inverse Identification Methods

Elastomeric joints are utilized in many automotive applications, and exhibit frequency and excitation amplitude dependent properties. Current methods commonly identify only the cross-point joint property using displacement excitation at stepped single frequencies. This process is often time consuming and is limited to measuring a single dynamic stiffness term of the joint stiffness matrix. This study focuses on developing tractable laboratory inverse experiments to identify frequency dependent stiffness matrices up to 1000 Hz. Direct measurements are performed on a commercial elastomer test system and an inverse experiment consisting of an elastic beam (with a square cross section) attached to a cylindrical elastomeric joint. Sources of error in the inverse methodology are thoroughly examined and explained through simulation which include ill-conditioning of matrices and the sensitivity to modeling error.
