Mechanical Behavior and Failure Mechanism of Nb-Clad Stainless Steel Sheets

Because niobium-clad 304L stainless steel sheets are considered for use as bipolar plates in polymer electrolyte membrane (PEM) fuel cells, their mechanical behavior and failure mechanism are important to be examined. As-rolled and annealed specimens were tested in tension, bending and flattening. The effects of annealing temperature and time on the mechanical behavior and failure mechanism were investigated. Micrographic analyses of bent and flattened specimens showed that the as-rolled specimens have limited ductility and that the annealed specimens can develop an intermetallic layer of thickness of a few microns. The annealed specimens failed due to the breakage of intermetallic layer causing localized necking and the subsequent failure of Nb layer. The springback angles of the as-rolled and annealed specimens were also obtained from guided-bend tests.

Effects of Non-Associated Flow on Residual Stress Distributions in Crankshaft Sections Modeled as Pressure-Sensitive Materials under Fillet Rolling

In this paper, the evolution equation for the active yield surface during the unloading/reloading process based on the pressure-sensitive Drucker-Prager yield function and a recently developed anisotropic hardening rule with a non-associated flow rule is first presented. A user material subroutine based on the anisotropic hardening rule and the constitutive relation was written and implemented into the commercial finite element program ABAQUS. A two-dimensional plane strain finite element analysis of a crankshaft section under fillet rolling was conducted. After the release of the roller, the magnitude of the compressive residual hoop stress for the material with consideration of pressure sensitivity typically for cast irons is smaller than that without consideration of pressure sensitivity. In addition, the magnitude of the compressive residual hoop stress for the pressure-sensitive material with the non-associated flow rule is smaller than that with the associated flow rule.

Failure Mode and Fatigue Behavior of Dissimilar Laser Welds in Lap-Shear Specimens of Low Carbon Steel and HSLA Steel Sheets

In this paper, failure modes of dissimilar laser welds in lap-shear specimens of low carbon steel and high strength low alloy (HSLA) steel sheets are investigated based on experimental observations. Micro-hardness tests across the weld zones of dissimilar laser welds were conducted. The hardness values of the fusion zones and heat affected zones are significantly higher than those of the base metals. The fatigue lives and the corresponding failure modes of laser welds as functions of the load ranges are then examined. Optical micrographs of the laser welds before and after failure under quasi-static and cyclic loading conditions are then examined. The failure modes and fatigue behaviors of the laser welds under different loading conditions are different. Under quasi-static loading conditions, a necking failure occurred in the upper low carbon steel sheet far away from the laser weld.

A Practical Simulation Procedure using CFD to Predict Flow Induced Sound of a Turbocharger Compressor

A turbocharger is currently widely used to boost performance of an internal combustion engine. Generally, a turbocharger consists of a compressor which typically is driven by an exhaust turbine. The compressor will influence how the low frequency engine pulsation propagates in the intake system. The compressor will also produce broad-band flow induced sound due to the turbulence flow and high frequency narrowband tonal sound which is associated with rotating blade pressures. In this paper, a practical simulation procedure based on a computational fluid dynamics (CFD) approach is developed to predict the flow induced sound of a turbocharger compressor. In the CFD model of turbocharger compressor, the unsteady, moving wheel, detached eddy simulation (DES) approach are utilized. In this manner, both the broad-band and narrow-band flow induced sound are directly resolved in the CFD computation.

Model-Based Control-Oriented Combustion Phasing Feedback for Fast CA50 Estimation

The highly transient operational nature of passenger car engines makes cylinder pressure based feedback control of combustion phasing difficult. The problem is further complicated by cycle-to-cycle combustion variation. A method for fast and accurate differentiation of normal combustion variations and true changes in combustion phasing is addressed in this research. The proposed method combines the results of a feed forward combustion phasing prediction model and “noisy” measurements from cylinder pressure using an iterative estimation technique. A modified version of an Extended Kalman Filter (EKF) is applied to calculate optimal estimation gain according to the stochastic properties of the combustion phasing measurement at the corresponding engine operating condition. Methods to improve steady state CA50 estimation performance and adaptation to errors are further discussed in this research.

Impact of CO2 Dilution on Ignition Delay Times of Full Blend Gasolines in a Rapid Compression Machine

Autoignition delay times of two full blend gasoline fuels (high and low RON) were explored in a rapid compression machine. CO2 dilution by mass was introduced at 0%, 15%, and 30% levels with the O2:N2 mole ratio fixed at 1:3.76. This dilution strategy is used to represent exhaust gas recirculation (EGR) substitution in spark ignition (SI) engines by using CO2 as a surrogate for major EGR constituents(N2, CO2, H2O). Experiments were conducted over the temperature range of 650K-900K and at 10 bar and 20 bar compressed pressure conditions for equivalence ratios of (Φ =) 0.6-1.3. The full blend fuels were admitted directly into the combustion chamber for mixture preparation using the direct test chamber (DTC) approach. CO2 addition retarded the autoignition times for the fuels studied here. The retarding effect of the CO2 dilution was more pronounced in the NTC region when compared to the lower and higher temperature range.

The Influence of the Operating Duty Cycles on the Composition of Exhaust Gas Recirculation Cooler Deposits of Industrial Diesel Engines

Exhaust Gas Recirculation (EGR) coolers are commonly used in on-road and off-road diesel engines to reduce the recirculated gas temperature in order to reduce NOx emissions. One of the common performance behaviors for EGR coolers in use on diesel engines is a reduction of the heat exchanger effectiveness, mainly due to particulate matter (PM) deposition and condensation of hydrocarbons (HC) from the diesel exhaust on the inside walls of the EGR cooler. According to previous studies, typically, the effectiveness decreases rapidly initially, then asymptotically stabilizes over time. Prior work has postulated a deposit removal mechanism to explain this stabilization phenomenon. In the present study, five field aged EGR cooler samples that were used on construction machines for over 10,000 hours were analyzed in order to understand the deposit structure as well as the deposit composition after long duration use.

Internal combustion engine gets heated up due to continuous combustion of fuel. To keep engine working efficiently and prevent components damage due to very high temperature, the engine needs to be cooled down. Based on power output requirement and provision for cooling system, every engine has it’s unique cooling system. Liquid based cooling systems are majorly implemented in automobile. It’s important to keep in mind that during design phase that, cooling the engine will lower the power to fuel consumption ratio. Therefore, during lower ambient conditions, the cooling system should be able to uniformly increase the temperature of the engine components, engine oil and transmission oil. This is achieved by circulating the coolant through cooling jacket, engine oil heater and transmission oil heater, which will be heated by the combustion heat.

Impact of Miller Cycle Strategies on Combustion Characteristics, Emissions and Efficiency in Heavy-Duty Diesel Engines

This study experimentally investigates the impact of Miller cycle strategies on the combustion process, emissions, and thermal efficiency in heavy-duty diesel engines. The experiments were conducted at constant engine speed, load, and engine-out NOx (1160 rev/min, 1.76 MPa net IMEP, 4.5 g/kWh) on a single cylinder research engine equipped with a fully-flexible hydraulic valve train system. Early Intake Valve Closing (EIVC) and Late Intake Valve Closing (LIVC) timing strategies were compared to a conventional intake valve profile. While the decrease in effective compression ratio associated with the use of Miller valve profiles was symmetric around bottom dead center, the decrease in volumetric efficiency (VE) was not. EIVC profiles were more effective at reducing VE than LIVC profiles. Despite this difference, EIVC and LIVC profiles with comparable VE decrease resulted in similar changes in combustion and emissions characteristics.

Virtual Method for Electronic Stop-Start Simulation & VDV Prediction Using Modified Discrete Signal Processing for Short Time Signals

Electronic Stop-Start (ESS) system automatically stops and restarts the engine to save energy, improve fuel economy and reduce emissions when the vehicle is stationary during traffic lights, traffic jams etc. The stop and start events cause unwanted vibrations at the seat track which induce discomfort to the driver and passengers in the vehicle. These events are very short duration events, usually taking less than a second. Time domain analysis can help in simulating this event but it is difficult to see modal interactions and root cause issues. Modal transient analysis also poses a limitation on defining frequency dependent stiffness and damping for multiple mounts. This leads to inaccuracy in capturing mount behavior at different frequencies. Most efficient way to simulate this event would be by frequency response analysis using modal superposition method.

Characterization and Modeling of Wet Clutch Actuator for High-Fidelity Propulsion System Simulations

Innovations in mobility are built upon a management of complex interactions between sub-systems and components. A need for CAE tools that are capable of system simulations is well recognized, as evidenced by a growing number of commercial packages. However impressive they are, the predictability of such simulations still rests on the representation of the base components. Among them, a wet clutch actuator continues to play a critical role in the next generation propulsion systems. It converts hydraulic pressure to mechanical force to control torque transmitted through a clutch pack. The actuator is typically modeled as a hydraulic piston opposed by a mechanical spring. Because the piston slides over a seal, some models have a framework to account for seal friction. However, there are few contributions to the literature that describe the effects of seals on clutch actuator behaviors.

Stress Intensity Factor Solutions for Dissimilar Welds in Lap-Shear Specimens of Steel, Magnesium, Aluminum and Copper Sheets

In this paper, the analytical stress intensity factor and J integral solutions for welds in lap-shear specimens of two dissimilar sheets based on the beam bending theory are first reviewed. The solutions are then presented in the normalized forms. Next, two-dimensional finite element analyses were selectively conducted to validate the analytical solutions based on the beam bending theory. The interface crack parameters, the stress intensity factor solutions, and the J integral solutions for welds in lap-shear specimens of different combinations of steel, aluminum, and magnesium, and the combination of aluminum and copper sheets of different thickness ratios are then presented for convenient fracture and fatigue analyses. The transition thickness ratios for critical crack locations for different combinations of dissimilar materials are then determined from the analytical solutions.

Influence of Automatic Engine Stop/Start Systems on Vehicle NVH and Launch Performance

Integration of automatic engine Stop/Start systems in “conventional” drivetrains with 12V starters is a relatively cost-effective measure to reduce fuel consumption. Therefore, automatic engine Stop/Start systems are becoming more prevalent and increasing market share of such systems is predicted. A quick, reliable and consistent engine start behavior is essential for customer acceptance of these systems. The launch of the vehicle should not be compromised by the Stop/Start system, which implies that the engine start time and transmission readiness for transmitting torque should occur within the time the driver releases the brake pedal and de-presses the accelerator pedal. Comfort and NVH aspects will continue to play an important role for customer acceptance of these systems. Hence, the engine stop and re-start behavior should be imperceptible to the driver from both a tactile and acoustic standpoint.

Input Adaptation for Control Oriented Physics-Based SI Engine Combustion Models Based on Cylinder Pressure Feedback

As engines are equipped with an increased number of control actuators to meet fuel economy targets, they become more difficult to control and calibrate. The additional complexity created by a larger number of control actuators motivates the use of physics-based control strategies to reduce calibration time and complexity. Combustion phasing, as one of the most important engine combustion metrics, has a significant influence on engine efficiency, emissions, vibration and durability. To realize physics-based engine combustion phasing control, an accurate prediction model is required. This research introduces physics-based control-oriented laminar flame speed and turbulence intensity models that can be used in a quasi-dimensional turbulent entrainment combustion model. The influence of laminar flame speed and turbulence intensity on predicted mass fraction burned (MFB) profile during combustion is analyzed.

Design of a Composite Structural Panel for High Volume Production

As CAFE requirements increase, automotive OEMs are pursuing innovative methods to lightweight their Body In Whites (BIWs). Within FCA US, this lightweighting research and development activity often occurs through Decoupled Innovation projects. A Decoupled Innovation team comprised of engineers from the BIW Structures Group, in collaboration with Tier 1 supplier Magna Exteriors, sought to re-design a loadbearing component on the BIW that would offer significant weight savings when the current steel component was replaced with a carbon fiber composite. This paper describes the design, development, physical validation and partnership that resulted in a composite Rear Package Shelf Assembly solution for a high-volume production vehicle. As the CAFE requirements loom closer and closer, these innovation-driven engineering activities are imperative to the successful lightweighting of FCA US vehicles.

Powerpack Optimal Design Methodology with Embedded Configuration Benchmarking

Design of military vehicle needs to meet often conflicting requirements such as high mobility, excellent fuel efficiency and survivability, with acceptable cost. In order to reduce the development cost, time and associated risk, as many of the design questions as possible need to be addressed with advanced simulation tools. This paper describes a methodology to design a fuel efficient powerpack unit for a series hybrid electric military vehicle, with emphasis on the e-machine design. The proposed methodology builds on previously published Finite element based analysis to capture basic design features of the generator with three variables, and couples it with a model reduction technique to rapidly re-design the generator with desired fidelity. The generator is mated to an off the shelf engine to form a powerpack, which is subsequently evaluated over a representative military drive cycles.

Characterizing Factors Influencing SI Engine Transient Fuel Consumption for Vehicle Simulation in ALPHA

The U.S. Environmental Protection Agency’s (EPA’s) Advanced Light-Duty Powertrain and Hybrid Analysis (ALPHA) tool was created to estimate greenhouse gas (GHG) emissions from light-duty vehicles. ALPHA is a physics-based, forward-looking, full vehicle computer simulation capable of analyzing various vehicle types with different powertrain technologies, showing realistic vehicle behavior, and auditing of all energy flows in the model. In preparation for the midterm evaluation (MTE) of the 2017-2025 light-duty GHG emissions rule, ALPHA has been refined and revalidated using newly acquired data from model year 2013-2016 engines and vehicles. The robustness of EPA’s vehicle and engine testing for the MTE coupled with further validation of the ALPHA model has highlighted some areas where additional data can be used to add fidelity to the engine model within ALPHA.

A Nonlinear Model Predictive Control Strategy with a Disturbance Observer for Spark Ignition Engines with External EGR

This research proposes a control system for Spark Ignition (SI) engines with external Exhaust Gas Recirculation (EGR) based on model predictive control and a disturbance observer. The proposed Economic Nonlinear Model Predictive Controller (E-NMPC) tries to minimize fuel consumption for a number of engine cycles into the future given an Indicated Mean Effective Pressure (IMEP) tracking reference and abnormal combustion constraints like knock and combustion variability. A nonlinear optimization problem is formulated and solved in real time using Sequential Quadratic Programming (SQP) to obtain the desired control actuator set-points. An Extended Kalman Filter (EKF) based observer is applied to estimate engine states, combining both air path and cylinder dynamics. The EKF engine state(s) observer is augmented with disturbance estimation to account for modeling errors and/or sensor/actuator offset.

Optical Engine Operation to Attain Piston Temperatures Representative of Metal Engine Conditions

Piston temperature plays a major role in determining details of fuel spray vaporization, fuel film deposition and the resulting combustion in direct-injection engines. Due to different heat transfer properties that occur in optical and all-metal engines, it becomes an inevitable requirement to verify the piston temperatures in both engine configurations before carrying out optical engine studies. A novel Spot Infrared-based Temperature (SIR-T) technique was developed to measure the piston window temperature in an optical engine. Chromium spots of 200 nm thickness were vacuum-arc deposited at different locations on a sapphire window. An infrared (IR) camera was used to record the intensity of radiation emitted by the deposited spots. From a set of calibration experiments, a relation was established between the IR camera measurements of these spots and the surface temperature measured by a thermocouple.

Assessing a Hybrid Supercharged Engine for Diluted Combustion Using a Dynamic Drive Cycle Simulation

This study uses full drive cycle simulation to compare the fuel consumption of a vehicle with a turbocharged (TC) engine to the same vehicle with an alternative boosting technology, namely, a hybrid supercharger, in which a planetary gear mechanism governs the power split to the supercharger between the crankshaft and a 48 V 5 kW electric motor. Conventional mechanically driven superchargers or electric superchargers have been proposed to improve the dynamic response of boosted engines, but their projected fuel efficiency benefit depends heavily on the engine transient response and driver/cycle aggressiveness. The fuel consumption benefits depend on the closed-loop engine responsiveness, the control tuning, and the torque reserve needed for each technology. To perform drive cycle analyses, a control strategy is designed that minimizes the boost reserve and employs high rates of combustion dilution via exhaust gas recirculation (EGR).
