Simulation Methodology for Consideration of Injection System on Engine Noise Contribution

The target of the investigation is the particular influence of a fuel injection system and its components as a noise source in automotive engines. The applied methodology is demonstrated on an automotive Inline 4-cylinder Diesel engine using a common rail system. This methodology is targeted as an extension of a typical standard acoustic simulation approach for combustion engines. Such approaches basically use multi-body dynamic simulation with interacting FEM based flexible structures, where the main excitation crank train, timing drive, valve train system and piston secondary motion are considered. Within the extended approach the noise excitation of the hydraulic and mechanical parts of the entire fuel system is calculated and subsequently considered within the multi-body dynamic simulation for acoustic evaluation of structural vibrations.

Integrated 1D/2D/3D Simulation of Fuel Injection and Nozzle Cavitation

To promote advanced combustion strategies complying with stringent emission regulations of CI engines, computational models have to accurately predict the injector inner flow and cavitation development in the nozzle. This paper describes a coupled 1D/2D/3D modeling technique for the simulation of fuel flow and nozzle cavitation in diesel injection systems. The new technique comprises 1D fuel flow, 2D multi-body dynamics and 3D modeling of nozzle inner flow using a multi-fluid method. The 1D/2D model of the common rail injector is created with AVL software Boost-Hydsim. The computational mesh including the nozzle sac with spray holes is generated with AVL meshing tool Fame. 3D multi-phase calculations are performed with AVL software FIRE. The co-simulation procedure is controlled by Boost-Hydsim. Initially Hydsim performs a standalone 1D simulation until the needle lift reaches a prescribed tolerance (typically 2 to 5 μm).

Development of a High Performance Natural Gas Engine with Direct Gas Injection and Variable Valve Actuation

Natural gas is a promising alternative fuel for internal combustion engine application due to its low carbon content and high knock resistance. Performance of natural gas engines is further improved if direct injection, high turbocharger boost level, and variable valve actuation (VVA) are adopted. Also, relevant efficiency benefits can be obtained through downsizing. However, mixture quality resulting from direct gas injection has proven to be problematic. This work aims at developing a mono-fuel small-displacement turbocharged compressed natural gas engine with side-mounted direct injector and advanced VVA system. An injector configuration was designed in order to enhance the overall engine tumble and thus overcome low penetration.

xD+1D Catalyst Simulation-A Numerical Study on the Impact of Pore Diffusion

This paper presents a numerical study on the impact of washcoat diffusion on the overall conversion performance of catalytic converters. A comprehensive transient 1D pore diffusion reaction model is embedded in state-of-the-art 1D and 3D catalytic converter models. The pore diffusion model is discussed with its model equations and the applied diffusive transport approaches are summarized. The diffusion reaction model is validated with the help of two available analytical solutions. The impact of basic washcoat characteristics such as pore diameters or thickness on overall conversion performance is investigated by selected 1D+1D calculations. This model is also used to highlight the impact of boundary layer transfer, pore diffusion and reaction on the overall converter conversion performance. The interaction of pore diffusion and flow non-uniformities is demonstrated by 3D+1D CFD simulations.

Modeling Cycle-to-Cycle Variations in 0-D/1-D Simulation by Means of Combustion Model Parameter Perturbations based on Statistics of Cycle-Resolved Data

The presented paper deals with a methodology to model cycle-to-cycle variations (CCV) in 0-D/1-D simulation tools. This is achieved by introducing perturbations of combustion model parameters. To enable that, crank angle resolved data of individual cycles (pressure traces) have to be available for a reasonable number of engine cycles. Either experimental data or 3-D CFD results can be applied. In the presented work, experimental data of a single-cylinder research engine were considered while predicted LES 3-D CFD results will be tested in the future. Different engine operating points were selected - both stable ones (low CCV) and unstable ones (high CCV). The proposed methodology consists of two major steps. First, individual cycle data have to be matched with the 0-D/1-D model, i.e., combustion model parameters are varied to achieve the best possible match of pressure traces - an automated optimization approach is applied to achieve that.

EU6c Particle Number on a Full Size SUV - Engine Out or GPF?

This paper describes the findings of a design, simulation and test study into how to reduce particulate number (Pn) emissions in order to meet EU6c legislative limits. The objective of the study was to evaluate the Pn potential of a modern 6-cylinder engine with respect to hardware and calibration when fitted to a full size SUV. Having understood this capability, to redesign the combustion system and optimise the calibration in order to meet an engineering target value of 3×1011 Pn #/km using the NEDC drive cycle. The design and simulation tasks were conducted by JLR with support from AVL. The calibration and all of the vehicle testing was conducted by AVL, in Graz. Extensive design and CFD work was conducted to refine the inlet port, piston crown and injector spray pattern in order to reduce surface wetting and improve air to fuel mixing homogeneity. The design and CFD steps are detailed along with the results compared to target.

Immersion Quenching Simulation of Realistic Cylinder Head Geometry

In this paper, a recently improved Computational Fluid Dynamics (CFD) methodology for virtual prototyping of the heat treatment of cast aluminum parts, above most of cylinder heads of internal combustion engines (ICE), is presented. The comparison between measurement data and numerical results has been carried out to simulate the real time immersion quenching cooling process of realistic cylinder head structure using the commercial CFD code AVL FIRE®. The Eulerian multi-fluid modeling approach is used to handle the boiling flow and the heat transfer between the heated structure and the sub-cooled liquid. While for the fluid region governing equations are solved for each phase separately, only the energy equation is solved in the solid region. Heat transfer coefficients depend on the boiling regimes which are separated by the Leidenfrost temperature.

Modeling of Reactive Spray Processes in DI Diesel Engines

Commonly, the spray process in Direct Injection (DI) diesel engines is modeled with the Euler Lagrangian discrete droplet approach which has limited validity in the dense spray region, close to the injector nozzle hole exit. In the presented research, a new reactive spray modelling method has been developed and used within the 3D RANS CFD framework. The spray process was modelled with the Euler Eulerian multiphase approach, extended to the size-of-classes approach which ensures reliable interphase momentum transfer description. In this approach, both the gas and the discrete phase are considered as continuum, and divided into classes according to the ascending droplet diameter. The combustion process was modelled by taking into account chemical kinetics and by solving general gas phase reaction equations.

A 3D Linear Acoustic Network Representation of Mufflers with Perforated Elements and Sound Absorptive Material

The acoustics of automotive intake and exhaust systems is typically modeled using linear acoustics or gas-dynamics simulation. These approaches are preferred during basic sound design in the early development stages due to their computational efficiency compared to complex 3D CFD and FEM solutions. The linear acoustic method reduces the component being modelled to an equivalent acoustic two-port transfer matrix which describes the acoustic characteristic of the muffler. Recently this method was used to create more detailed and more accurate models based on a network of 3D cells. As the typical automotive muffler includes perforated elements and sound absorptive material, this paper demonstrates the extension of the 3D linear acoustic network description of a muffler to include the aforementioned elements. The proposed method was then validated against experimental results from muffler systems with perforated elements and sound absorptive material.

Crank-Angle Resolved Modeling of Fuel Injection, Combustion and Emission Formation for Engine Optimization and Calibration on Real-Time Systems

The present work introduces an innovative mechanistically based 0D spray model which is coupled to a combustion model on the basis of an advanced mixture controlled combustion approach. The model calculates the rate of heat release based on the injection rate profile and the in-cylinder state. The air/fuel distribution in the spray is predicted based on momentum conservation by applying first principles. On the basis of the 2-zone cylinder framework, NOx emissions are calculated by the Zeldovich mechanism. The combustion and emission models are calibrated and validated with a series of dedicated test bed data specifically revealing its capability of describing the impact of variations of EGR, injection timing, and injection pressure. A model based optimization is carried out, aiming at an optimum trade-off between fuel consumption and engine-out emissions. The findings serve to estimate an economic optimum point in the NOx/BSFC trade-off.

Numerical and Experimental Analysis of Mixture Formation and Performance in a Direct Injection CNG Engine

This paper presents the results of part of the research activity carried out by the Politecnico di Torino and AVL List GmbH as part of the European Community InGAS Collaborative Project. The work was aimed at developing a combustion system for a mono-fuel turbocharged CNG engine, with specific focus on performance, fuel economy and emissions. A numerical and experimental analysis of the jet development and mixture formation in an optically accessible, single cylinder engine is presented in the paper. The experimental investigations were performed at the AVL laboratories by means of the planar laser-induced fluorescence technique, and revealed a cycle-to-cycle jet shape variability that depended, amongst others, on the injector characteristics and in-cylinder backpressure. Moreover, the mixing mechanism had to be optimized over a wide range of operating conditions, under both stratified lean and homogeneous stoichiometric modes.

Wet Clutch Drag Loss Simulation for Different Clutch Patterns

Wet clutches drag loss simulation is essentially linked to the clutch friction surface patterns in addition to the main geometry and conditions of the interface (relative speed, separation, inner and outer radius, viscosity and boundary pressures). The clutch patterns promote cooling flow and micro-hydrodynamic effects to aid clutch separation but greatly complicate the simulation of drag loss during separation. These drag losses are important in understanding the system losses as well as finding the most effective clutch cooling strategy. Typical clutch models either only consider simple patterns, such as radial grooves, or require significant simulation efforts to evaluate. Additionally, many simple models require calibration to measurement of the actual clutch they try to model before they provide a useful model.

The Impact of Emissions and Fuel Economy Requirements on Fuel Injection System and Noise of HD Diesel Engines

Despite the increasingly stringent emissions legislation, users and owners of commercial diesel vehicles are continually demanding that each new engine generation is more economical than the previous one. This is especially important for commercial vehicles where the majority of engines are in the 1-2ltr./cyl. class. The demands are being reflected in new engine designs with lower friction and improved structural stiffness, together with fuel systems having increased pressure capability, higher spill rates, injection rate shaping and advanced control features. These fuel system requirements have led to a variety of new fuel injection systems and in the search for increased injection pressure these fuel systems have placed greater demands on the engine, especially in areas such as the cylinder head and fuel system drive, sometimes with adverse effects on the combustion and fuel injection system induced mechanical noise.

The Hybrid Engine - Challenge between GHG-Legislation, Efficiency Targets, Product Cost and Production Boundaries

Upcoming, increasingly stringent greenhouse gas (GHG) as well as emission limits demand for powertrain electrification throughout all vehicle applications. Increasing complexity of electrified powertrain architectures require an overall system approach combining component technology with integration and industrialization requirements when heading for further significant efficiency optimization of the subsystem internal combustion engine. The requirements on the combustion engine in hybrid powertrains are quite different to those in a conventional powertrain solution. Next-generation hybrid engines, with brake thermal efficiency (BTE) targets starting from 42-43% and aiming for 45% and above within the product lifecycle, require a re-thinking of the base engine architecture of current modular engine platforms. At the same time focus on the product cost and minimized additional investment demand reuse of current production, machining and assembly facilities as far as possible.

New Fuel Mass Flow Meter - A Modern and Reliable Approach to Continuous and Accurate Fuel Consumption Measurement

Over the past few years, the fuel mass measurement gained in importance to record the consumed fuel mass and the specific fuel consumption [g/kWh] with high accuracy. Measuring instruments, such as positive displacement meters, methods based on the burette or the Wheatstone bridge mass flow meter measure either the volumetric flow and a temperature-dependant fuel density correction is necessary or they have old technology and therefore poor accuracy and repeatability. A new-generation Coriolis sensor featuring an ideal measurement range for engine test beds but still with flow depending pressure drop has been integrated in a fuel meter to ensure that no influence is given to the engine behaviour for example after engine load change. The new Coriolis meter offers better accuracy and repeatability, gas bubble venting and easy test bed integration. For returnless fuel injection systems the fuel system supplies the fuel pressure.

An Application of the Linear and Time-Invariant Method for the System-Level Thermal Simulation of an EV Battery

This paper presents a system-level thermal model of a fluid-cooled Li-Ion battery module. The model is a reduced order model (ROM) identified by results from finite element analysis (FEA)/computational fluid dynamic (CFD) coupling simulation using the linear and time-invariant (LTI) method. The ROM consists of two LTI sub-systems: one of which describes the battery temperature response to a transient battery current, and the other of which takes into account of the battery temperature variation due to a heat flux induced by a varied inlet temperature of the battery cooling circuit. The thermal LTI model can be coupled to an electrical model to build a complete system-level battery ROM. Test examples show that the ROM is able to provide as accurate results as those from FEA/CFD coupling simulations.

Crank-Angle Resolved Modeling of Fuel Injection and Mixing Controlled Combustion for Real-Time Application In Steady-State and Transient Operation

The present works presents a real-time capable engine model with physical based description of the fuel injection and the combustion process. The model uses a crank-angle resolved cylinder model and a filling and emptying approach for cylinder and gas-path interaction. A common rail injection system model is developed and implemented into the real-time engine framework. The injection model calculates injection quantity and injection rate profile from the input of the ECU signals target injection pressure and injection timing. The model accounts for pressure oscillations in the injection system. A phenomenological combustion model for Diesel engines is implemented, which is based on the mixing controlled combustion modeling approach. The combustion model calculates the rate of heat release from the injection rate given by the injection model. The injection and combustion model are validated in detail against steady-state measurement data for two different passenger car sized engines.

Numerical Simulation Study of Cavitating Nozzle Flow and Spray Propagation with Respect to Liquid Compressibility Effects

The paper addresses aspects of modeling cavitating flows within high pressure injection equipment while considering the effects of liquid compressibility. The presented numerical study, performed using the commercial CFD code AVL FIRE®, mimics common rail conditions, where the variation in liquid density as a function of pressure may be relevant owing to very high pressure injection scenarios. The flow through the injector has been calculated and the conditions at the outlet of the nozzle orifice have been applied as inlet condition for subsequent Euler-Lagrangian spray calculations to investigate the effects of liquid compressibility treatment on spray propagation. Flows of such nature are of interest within automotive and other internal combustion (IC) related industries to obtain good spray and emissions characteristics.

Battery Thermal Management Simulation - 1D+1D Electrochemical Battery and 3D Module Modeling on Vehicle System Level

Approaching engineering limits for the thermal design of battery modules requires virtual prototyping and appropriate models with respect to physical depth and computational effort. A multi-scale and multi-domain model describes the electrochemical behavior of a single battery unit cell in 1D+1D at the level of intra-cell phenomena, and it applies a 3D thermal model at module level. Both models are connected within a common vehicle simulation platform. The models are discussed with special emphasis on battery degradation such as solid electrolyte interphase layer formation, decomposition and lithium plating. The performance of the electrochemical model is assessed by discharge cycles and repeated charge/discharge simulations. The thermal module model is compared to CFD reference data and studied with respect to its grid sensitivity.

An Experimental Study of Injection and Combustion with Dimethyl Ether

DiMethyl Ether (DME) has been known to be an outstanding fuel for combustion in diesel cycle engines for nearly twenty years. DME has a vapour pressure of approximately 0.5MPa at ambient temperature (293K), thus it requires pressurized fuel systems to keep it in liquid state which are similar to those for Liquefied Petroleum Gas (mixtures of propane and butane). The high vapour pressure of DME permits the possibility to optimize the fuel injection characteristic of direct injection diesel engines in order to achieve a fast evaporation and mixing with the charged gas in the combustion chamber, even at moderate fuel injection pressures. To understand the interrelation between the fuel flow inside the nozzle spray holes tests were carried out using 2D optically accessed nozzles coupled with modelling approaches for the fuel flow, cavitation, evaporation and the gas dynamics of 2-phase (liquid and gas) flows.
