SCR Deactivation Kinetics for Model-Based Control and Accelerated Aging Applications

This paper forms the third of a series and presents results obtained during the testing and development phase of a dedicated range extender engine designed for use in a compact class vehicle. The first paper in this series used real world drive logs to identify usage patterns of such vehicles and a driveline model was used to determine the power output requirements of a range extender engine for this application. The second paper presented the results of a design study. Key attributes for the engine were identified, these being minimum package volume, low weight, low cost, and good NVH. A description of the selection process for identifying the appropriate engine technology to satisfy these attributes was given and the resulting design highlights were described. The paper concluded with a presentation of the resulting specification and design highlights of the engine. This paper will present the resulting engine performance characteristics.

Brief Investigation of SCR High Temperature N2O Production

Nitrous Oxide (N2O) is a greenhouse gas with a Global Warming Potential (GWP) of 298-310 [1,2] (298-310 times more potent than carbon dioxide (CO2)). As a result, any aftertreatment system that generates N2O must be well understood to be used effectively. Under low temperature conditions, N2O can be produced by Selective Catalytic Reduction (SCR) catalysts. The chemistry is reasonably well understood with N2O formed by the thermal decomposition of ammonium nitrate [3]. Ammonium nitrate and N2O form in oxides of nitrogen (NOx) gas mixtures that are high in nitrogen dioxide (NO2)[4]. This mechanism occurs at a relatively low temperature of about 200°C, and can be controlled by maintaining the nitric oxide (NO)/NO2 ratio above 1. However, N2O has also been observed at relatively high temperatures, in the region of 500°C.

SCR Deactivation Study for OBD Applications

Selective catalytic reduction (SCR) catalysts will be used to reduce oxides of nitrogen (NOx) emissions from internal combustion engines in a number of applications [1,2,3,4]. Southwest Research Institute® (SwRI)® performed an Internal Research & Development project to study SCR catalyst thermal deactivation. The study included a V/W/TiO2 formulation, a Cu-zeolite formulation and an Fe-zeolite formulation. This work describes NOx timed response to ammonia (NH3) transients as a function of thermal aging time and temperature. It has been proposed that the response time of NOx emissions to NH3 transients, effected by changes in diesel emissions fluid (DEF) injection rate, could be used as an on-board diagnostic (OBD) metric. The objective of this study was to evaluate the feasibility and practicality of this OBD approach.

Multi-Vehicle Evaluation of Gasoline Additive Packages: A Fourth Generation Protocol for the Assessment of Intake System Deposit Removal

Building on two decades of expertise, a fourth generation fleet test protocol is presented for assessing the response of engine performance to gasoline additive treatment. In this case, the ability of additives to remove pre-existing deposit from the intake systems of port fuel injected vehicles has been examined. The protocol is capable of identifying real benefits under realistic market conditions, isolating fuel performance from other effects thereby allowing a direct comparison between different fuels. It is cost efficient and robust to unplanned incidents. The new protocol has been applied to the development of a candidate fuel additive package for the North American market. A vehicle fleet of 5 quadruplets (5 sets of 4 matched vehicles, each set of a different model) was tested twice, assessing the intake valve clean-up performance of 3 test fuels relative to a control fuel.

1000-Hour Durability Evaluation of a Prototype 2007 Diesel Engine with Aftertreatment Using B20 Biodiesel Fuel

A prototype 2007 ISL Cummins diesel engine equipped with a diesel oxidation catalyst (DOC), diesel particle filter (DPF), variable geometry turbocharger (VGT), and cooled exhaust gas recirculation (EGR) was tested at Southwest Research Institute (SwRI) under a high-load accelerated durability cycle for 1000 hours with B20 soy-based biodiesel blends and ultra-low sulfur diesel (ULSD) fuel to determine the impact of B20 on engine durability, performance, emissions, and fuel consumption. At the completion of the 1000-hour test, a thorough engine teardown evaluation of the overhead, power transfer, cylinder, cooling, lube, air handling, gaskets, aftertreatment, and fuel system parts was performed. The engine operated successfully with no biodiesel-related failures. Results indicate that engine performance was essentially the same when tested at 125 and 1000 hours of accumulated durability operation.

A Demonstration of Dedicated EGR on a 2.0 L GDI Engine

Southwest Research Institute (SwRI) converted a 2012 Buick Regal GS to use an engine with Dedicated EGR™ (D-EGR™). D-EGR is an engine concept that uses fuel reforming and high levels of recirculated exhaust gas (EGR) to achieve very high levels of thermal efficiency [1]. To accomplish reformation of the gasoline in a cost-effective, energy efficient manner, a dedicated cylinder is used for both the production of EGR and reformate. By operating the engine in this manner, many of the sources of losses from traditional reforming technology are eliminated and the engine can take full advantage of the benefits of reformate. The engine in the vehicle was modified to add the following components: the dedicated EGR loop, an additional injector for delivering extra fuel for reformation, a modified boost system that included a supercharger, high energy dual coil offset (DCO) ignition and other actuators used to enable the control of D-EGR combustion.

Combination of Mixed Metal Oxides with Cu-Zeolite for Enhanced Soot Oxidation on an SCRoF

A push for more stringent emissions regulations has resulted in larger, increasingly complex aftertreatment solutions. In particular, oxides of nitrogen (NOX) and particulate matter (PM) have been controlled using two separate systems, selective catalytic reduction (SCR) and the catalyze diesel particulate filter (CDPF), or the functionality has been combined into a single device producing the SCR on filter (SCRoF). The SCRoF forgoes beneficial NO2 production present in the CDPF to avoid NH3 oxidation which occurs when using platinum group metals (PGM) for oxidation. In this study, mixed-metal oxides are shown to oxidize NO to NO2 without appreciable NH3 oxidation. This selectivity leads to enhanced performance when combined with a typical Cu-zeolite catalyst.

Electronic Control of Brake and Accelerator Pedals for Precise Efficiency Testing of Electrified Vehicles

Efficiency testing of hybrid-electric vehicles is challenging, because small run-to-run differences in pedal application can change when the engine fires or the when the friction brakes supplement regenerative braking, dramatically affecting fuel use or energy regeneration. Electronic accelerator control has existed for years, thanks to the popularity of throttle-by-wire (TBW). Electronic braking control is less mature, since most vehicles don’t use brake-by-wire (BBW). Computer braking control on a chassis dynamometer typically uses a mechanical actuator (which may suffer backlash or misalignment) or braking the dynamometer rather than the vehicle (which doesn’t yield regeneration). The growth of electrification and autonomy provides the means to implement electronic brake control. Electrified vehicles use BBW to control the split between friction and regenerative braking. Automated features, e.g. adaptive cruise control, require BBW to actuate the brakes without pedal input.

A Controls Overview on Achieving Ultra-Low NOx

The California Air Resources Board (CARB)-funded Stage 3 Heavy-Duty Low NOX program focusses on evaluating different engine and after-treatment technologies to achieve 0.02g/bhp-hr of NOX emission over certification cycles. This paper highlights the controls architecture of the engine and after-treatment systems and discusses the effects of various strategies implemented and tested in an engine test cell over various heavy-duty drive cycles. A Cylinder De-Activation (CDA) system enabled engine was integrated with an advanced after-treatment controller and system package. Southwest Research Institute (SwRI) had implemented a model-based controller for the Selective Catalytic Reduction (SCR) system in the CARB Stage 1 Low-NOX program. The chemical kinetics for the model-based controller were further tuned and implemented in order to accurately represent the reactions for the catalysts used in this program.

The Effect of Heavy-Duty Diesel Cylinder Deactivation on Exhaust Temperature, Fuel Consumption, and Turbocharger Performance up to 3 bar BMEP

Diesel Cylinder Deactivation (CDA) has been shown in previous work to increase exhaust temperatures, improve fuel efficiency, and reduce engine-out NOx for engine loads up to 3 bar BMEP. The purpose of this study is to determine whether or not the turbocharger needs to be altered when implementing CDA on a diesel engine. This study investigates the effect of CDA on exhaust temperature, fuel efficiency, and turbocharger performance in a 15L heavy-duty diesel engine under low-load (0-3 bar BMEP) steady-state operating conditions. Two calibration strategies were evaluated. First, a “stay-hot” thermal management strategy in which CDA was used to increase exhaust temperature and reduce fuel consumption. Next, a “get-hot” strategy where CDA and elevated idle speed was used to increase exhaust temperature and exhaust enthalpy for rapid aftertreatment warm-up.

Heavy-Duty Vehicle Fuel Saving Technology Analysis to Support Phase 2 Regulations

This paper presents the fuel consumption results of engine and vehicle simulation modeling for a wide variety of individual technologies and technology packages applied to a long haul heavy duty vehicle. Based on the simulation modeling, up to 11% in fuel savings is possible using commercially available and emerging technologies applied to a 15L DD15 engine alone. The predicted fuel savings are up to 17% in a Kenworth T700 tractor-trailer unit equipped with a range of vehicle technologies, but using the baseline DD15 diesel engine. A combination of the most aggressive engine and vehicle technologies can provide savings of up to 29%, averaged over a range of drive cycles. Over 30% fuel savings were found with the most aggressive combination on a simulated long haul duty cycle. Note that not all of these technologies may prove to be cost-effective. The fuel savings benefits for individual technologies vary widely depending on the drive cycles and payload.

Analysis Process for Truck Fuel Efficiency Study

Medium- and Heavy Duty Truck fuel consumption and the resulting greenhouse gas (GHG) emissions are significant contributors to overall U.S. GHG emissions. Forecasts of medium- and heavy-duty vehicle activity and fuel use predict increased use of freight transport will result in greatly increased GHG emissions in the coming decades. As a result, the National Highway Traffic Administration (NHTSA) and the United States Environmental Protection Agency (EPA) finalized a regulation requiring reductions in medium and heavy truck fuel consumption and GHGs beginning in 2014. The agencies are now proposing new regulations that will extend into the next decade, requiring additional fuel consumption and GHG emissions reductions. To support the development of future regulations, a research project was sponsored by NHTSA to look at technologies that could be used for compliance with future regulations.

Medium-Duty Vehicle Fuel Saving Technology Analysis to Support Phase 2 Regulations

This paper presents the results of engine and vehicle simulation modeling for a wide variety of individual technologies and technology packages applied to two medium-duty vocational vehicles. Simulation modeling was first conducted on one diesel and two gasoline medium-duty engines. Engine technologies were then applied to the baseline engines. The resulting fuel consumption maps were run over a range of vehicle duty cycles and payloads in the vehicle simulation model. Results were reported for both individual engine technologies and combinations or packages of technologies. Two vehicles, a Kenworth T270 box delivery truck and a Ford F-650 tow truck were evaluated. Once the baseline vehicle models were developed, vehicle technologies were added. As with the medium-duty engines, vehicle simulation results were reported for both individual technologies and for combinations. Vehicle technologies were evaluated only with the baseline 2019 diesel medium-duty engine.

Solid Particle Emissions from Vehicle Exhaust during Engine Start-Up

Human exposure to vehicle exhaust during engine start-up can be encountered on a daily basis in parking lots, home garages, and vehicle stop/star traffic environment. This work is the first pilot study to characterize solid particle number and size distribution during engine start-up using various light-duty vehicles with different technology engines. A total of 84 vehicles were tested in this pilot study, consisting of post-2007 diesel engines equipped with high efficiency diesel particulate filters (DPFs) as well as modern gasoline port fuel injected (PFI) and gasoline direct injected (GDI) engines equipped with three-way-catalysts (TWCs). Particle concentration from DPF equipped diesel engines were found to be the lowest, while GDI and 8-cylinder PFI engines had the highest particle emissions.

Dedicated EGR Vehicle Demonstration

Dedicated EGR (D-EGR) is an EGR strategy that uses in-cylinder reformation to improve fuel economy and reduce emissions. The entire exhaust of a sub-group of power cylinders (dedicated cylinders) is routed directly into the intake. These cylinders are run fuel-rich, producing H2 and CO (reformate), with the potential to improve combustion stability, knock tolerance and burn duration. A 2.0 L turbocharged D-EGR engine was packaged into a 2012 Buick Regal and evaluated on drive cycle performance. City and highway fuel consumption were reduced by 13% and 9%, respectively. NOx + NMOG were 31 mg/mile, well below the Tier 2 Bin 5 limit and just outside the Tier 3 Bin 30 limit (30 mg/mile).

Extension of Analytical Methods for Detailed Characterization of Advanced Combustion Engine Emissions

Advanced combustion strategies used to improve efficiency, emissions, and performance in internal combustion engines (IC) alter the chemical composition of engine-out emissions. The characterization of exhaust chemistry from advanced IC engines requires an analytical system capable of measuring a wide range of compounds. For many years, the widely accepted Coordinating Research Council (CRC) Auto/Oil procedure[1,2] has been used to quantify hydrocarbon compounds between C1 and C12 from dilute engine exhaust in Tedlar polyvinyl fluoride (PVF) bags. Hydrocarbons greater than C12+ present the greatest challenge for identification in diesel exhaust. Above C12, PVF bags risk losing the higher molecular weight compounds due to adsorption to the walls of the bag or by condensation of the heavier compounds. This paper describes two specialized exhaust gas sampling and analytical systems capable of analyzing the mid-range (C10 - C24) and the high range (C24+) hydrocarbon in exhaust.

An Efficient, Durable Vocational Truck Gasoline Engine

This paper describes the potential for the use of Dedicated EGR® (D-EGR®) in a gasoline powered medium truck engine. The project goal was to determine if it is possible to match the thermal efficiency of a medium-duty diesel engine in Class 4 to Class 7 truck operations. The project evaluated a range of parameters for a D-EGR engine, including displacement, operating speed range, boosting systems, and BMEP levels. The engine simulation was done in GT-POWER, guided by experimental experience with smaller size D-EGR engines. The resulting engine fuel consumption maps were applied to two vehicle models, which ran over a range of 8 duty cycles at 3 payloads. This allowed a thorough evaluation of how D-EGR and conventional gasoline engines compare in fuel consumption and thermal efficiency to a diesel. The project results show that D-EGR gasoline engines can compete with medium duty diesel engines in terms of both thermal efficiency and GHG emissions.

Evaluation of an On-Board, Real-Time Electronic Particulate Matter Sensor Using Heavy-Duty On-Highway Diesel Engine Platform

California Air Resources Board (CARB) has instituted requirements for on-board diagnostics (OBD) that makes a spark-plug sized exhaust particulate matter (PM) sensor a critical component of the OBD system to detect diesel particulate filter (DPF) failure. Currently, non-real-time resistive-type sensors are used by engine OEMs onboard vehicles. Future OBD regulations are likely to lower PM OBD thresholds requiring higher sensitivity sensors with better data yield for OBD decision making. The focus of this work was on the experimental evaluation of a real-time PM sensor manufactured by EmiSense Technologies, LLC that may offer such benefits. A 2011 model year on-highway heavy-duty diesel engine fitted with a diesel oxidation catalyst (DOC) and a catalyzed DPF followed by urea-based selective catalytic reducer (SCR) and ammonia oxidation (AMOX) catalysts was used for this program.

Development of a Burner-Based Test System to Produce Controllable Particulate Emissions for Evaluation of Gasoline Particulate Filters

Gasoline Direct Injection (GDI) engines have been widely adopted by manufacturers in the light-duty market due to their fuel economy benefits. However, several studies have shown that GDI engines generate higher levels of particulate matter (PM) emissions relative to port fuel injected (PFI) engines and diesel engines equipped with optimally functioning diesel particulate filters (DPF). With stringent particle number (PN) regulations being implemented in both, the European Union and China, gasoline particulate filters (GPF) are expected to be widely utilized to control particulate emissions. Currently, evaluating GPF technologies on a vehicle can be challenging due to a limited number of commercially available vehicles that are calibrated for a GPF in the United States as well as the costs associated with vehicle procurement and evaluations utilizing a chassis dynamometer facility.

Evaluation of Cylinder Deactivation on a Class 8 Truck over Light Load Cycles

Selective Catalytic Reduction (SCR) systems provide excellent NOX control for diesel engines provided the exhaust aftertreatment inlet temperature remains at 200° C or higher. Since diesel engines run lean, extended light load operation typically causes exhaust temperatures to fall below 200° C and SCR conversion efficiency diminishes. Heated urea dosing systems are being developed to allow dosing below 190° C. However, catalyst face plugging remains a concern. Close coupled SCR systems and lower temperature formulation of SCR systems are also being developed, which add additional expense. Current strategies of post fuel injection and retarded injection timing increases fuel consumption. One viable keep-warm strategy examined in this paper is cylinder deactivation (CDA) which can increase exhaust temperature and reduce fuel consumption.
