Combustion System Optimization of a Low Compression-Ratio PCCI Diesel Engine for Light-Duty Application

A new combustion system with a low compression ratio (CR), specifically oriented towards the exploitment of partially Premixed Charge Compression Ignition (PCCI) diesel engines, has been developed and tested. The work is part of a cooperative research program between Politecnico di Torino (PT) and GM Powertrain Europe (GMPT-E) in the frame of Low Temperature Combustion (LTC) diesel combustion-system design and control. The baseline engine is derived from the GM 2.0L 4-cylinder in-line, 4-valve-per-cylinder EU5 engine. It features a CR of 16.5, a single stage VGT turbocharger and a second generation Common Rail (1600 bar). A newly designed combustion bowl was applied. It features a central dome and a large inlet diameter, in order to maximize the air utilization factor at high load and to tolerate advanced injection timings at partial load. Two different piston prototypes were manufactured by changing the internal volume of the new bowl so as to reach CR targets of 15.5 and 15.

Modeling and Analysis of Valve Train, Part I - Conventional Systems

In recent years, computer simulations gained an increased role in the design, development, optimization, and calibration of the valve train systems. With the development of non-conventional systems and actuation mechanisms, computer modeling became even more important. Part I of this article presents an overview of the current modeling and simulation methods of conventional valve trains at component and system level. First, the modeling of the valve train kinematics, including cam shape design and optimization, is summarized. Mathematical modeling of the valve spring, hydraulic lash adjuster, oil aeration, bulk modulus, contact stiffness and contact damping in multibody systems are discussed. The benefits and limitations of the different modeling approaches of the valve train dynamics are pointed out. Another important aspect is the valve train tribology.

Simulation Methodology for Consideration of Injection System on Engine Noise Contribution

The target of the investigation is the particular influence of a fuel injection system and its components as a noise source in automotive engines. The applied methodology is demonstrated on an automotive Inline 4-cylinder Diesel engine using a common rail system. This methodology is targeted as an extension of a typical standard acoustic simulation approach for combustion engines. Such approaches basically use multi-body dynamic simulation with interacting FEM based flexible structures, where the main excitation crank train, timing drive, valve train system and piston secondary motion are considered. Within the extended approach the noise excitation of the hydraulic and mechanical parts of the entire fuel system is calculated and subsequently considered within the multi-body dynamic simulation for acoustic evaluation of structural vibrations.

CO2 Reduction Potential through Improved Mechanical Efficiency of the Internal Combustion Engine: Technology Survey and Cost-Benefit Analysis

The need for significant reduction of fuel consumption and CO₂ emissions has become the major driver for development of new vehicle powertrains today. For the medium term, the majority of new vehicles will retain an internal combustion engine (ICE) in some form. The ICE may be the sole prime mover, part of a hybrid powertrain or even a range extender; in every case potential still exists for improvement in mechanical efficiency of the engine itself, through reduction of friction and of parasitic losses for auxiliary components. A comprehensive approach to mechanical efficiency starts with an analysis of the main contributions to engine friction, based on a measurement database of a wide range of production engines. Thus the areas with the highest potential for improvement are identified. For each area, different measures for friction reduction may be applicable with differing benefits.

Modeling and Analysis of Powertrain NVH with Focus on Growl Noise

Superior NVH performance is a key focus in the development of new powertrains. In recent years, computer simulations have gained an increasing role in the design, development, and optimization of powertrain NVH at component and system levels. This paper presents the results of a study carried out on a 4-cylinder in-line spark-ignition engine with focus on growl noise. Growl is a low frequency noise (300-700 Hz) which is primarily perceived at moderate engine speeds (2000-3000 rpm) and light to moderate throttle tip-ins. For this purpose, a coupled and fully flexible multi-body dynamics model of the powertrain was developed. Structural components were reduced using component mode synthesis and used to determine dynamics loads at various engine speeds and loading conditions. A comparative NVH assessment of various crankshaft designs, engine configurations, and in- cylinder gas pressures was carried out.

A Feed-Forward Approach for the Real-Time Estimation and Control of MFB50 and SOI In Diesel Engines

Feed-forward low-throughput models have been developed to predict MFB50 and to control SOI in order to achieve a specific MFB50 target for diesel engines. The models have been assessed on a GMPT-E Euro 5 diesel engine, installed at the dynamic test bench at ICEAL-PT (Internal Combustion Engine Advanced Laboratory at the Politecnico di Torino) and applied to both steady state and transient engine operating conditions. MFB50 indicates the crank angle at which 50% of the fuel mass fraction has burned, and is currently used extensively in control algorithms to optimize combustion phasing in diesel engines in real-time. MFB50 is generally used in closed-loop combustion control applications, where it is calculated by the engine control unit, cycle-by-cycle and cylinder by-cylinder, on the basis of the measured in-cylinder pressure trace, and is adjusted in order to reduce the fuel consumption, combustion noise and engine-out emissions.

Impact on Performance, Emissions and Thermal Behavior of a New Integrated Exhaust Manifold Cylinder Head Euro 6 Diesel Engine

The integration of the exhaust manifold in the engine cylinder head has received considerable attention in recent years for automotive gasoline engines, due to the proven benefits in: engine weight diminution, cost saving, reduced power enrichment, quicker engine and aftertreatment warm-up, improved packaging and simplification of the turbocharger installation. This design practice is still largely unknown in diesel engines because of the greater difficulties, caused by the more complex cylinder head layout, and the expected lower benefits, due to the absence of high-load enrichment. However, the need for improved engine thermomanagement and a quicker catalytic converter warm-up in efficient Euro 6 diesel engines is posing new challenges that an integrated exhaust manifold architecture could effectively address. A recently developed General Motors 1.6L Euro 6 diesel engine has been modified so that the intake and exhaust manifolds are integrated in the cylinder head.

Assessment of a New Quasi-Dimensional Multizone Combustion Model for the Spray and Soot Formation Analysis in an Optical Single Cylinder Diesel Engine

An innovative quasi-dimensional multizone combustion model for the spray formation, combustion and emission formation analysis in DI diesel engines was assessed and applied to an optical single cylinder engine. The model, which has been recently presented by the authors, integrates a predictive non stationary 1D spray model developed by the Sandia National Laboratory, with a diagnostic multizone thermodynamic model. The 1D spray model is capable of predicting the equivalence ratio of the fuel during the mixing process, as well as the spray penetration. The multizone approach is based on the application of the mass and energy conservation laws to several homogeneous zones identified in the combustion chamber. A specific submodel is also implemented to simulate the dilution of the burned gases. Soot formation is modeled by an expression which derives from Kitamura et al.'s results, in which an explicit dependence on the local equivalence ratio is considered.

Use of an Innovative Predictive Heat Release Model Combined to a 1D Fluid-Dynamic Model for the Simulation of a Heavy Duty Diesel Engine

An innovative 0D predictive combustion model for the simulation of the HRR (heat release rate) in DI diesel engines was assessed and implemented in a 1D fluid-dynamic commercial code for the simulation of a Fiat heavy duty diesel engine equipped with a Variable Geometry Turbocharger system, in the frame of the CORE (CO2 reduction for long distance transport) Collaborative Project of the European Community, VII FP. The 0D combustion approach starts from the calculation of the injection rate profile on the basis of the injected fuel quantities and on the injection parameters, such as the start of injection and the energizing time, taking the injector opening and closure delays into account. The injection rate profile in turn allows the released chemical energy to be estimated. The approach assumes that HRR is proportional to the energy associated with the accumulated fuel mass in the combustion chamber.

Spray and Soot Formation Analysis by Means of a Quasi-Dimensional Multizone Model in a Single Cylinder Diesel Engine under Euro 4 Operating Conditions

An investigation has been carried out on the spray penetration and soot formation processes in a research diesel engine by means of a quasi-dimensional multizone combustion model. The model integrates a predictive non stationary 1D spray model developed by the Sandia National Laboratory, with a diagnostic multizone thermodynamic model, and is capable of predicting the spray formation, combustion and soot formation processes in the combustion chamber. The multizone model was used to analyze three operating conditions, i.e., a zero load point (BMEP = 0 bar at 1000 rpm), a medium load point (BMEP = 5 bar at 2000 rpm) and a medium-high load point (BMEP = 10 bar at 2000 rpm). These conditions were experimentally tested in an optical single cylinder engine with the combustion system configuration of a 2.0L Euro4 GM diesel engine for passenger car applications.

A Hybrid Development Process for NVH Optimization and Sound Engineering Considering the Future Pass-by Homologation Demands

Beside hard facts as performance, emissions and fuel consumption especially the brand specific attributes such as styling and sound are very emotional, unique selling prepositions. To develop these emotional characters, within the given boundary conditions of the future pass-by regulation, it is necessary to define them at the very beginning of the project and to follow a consequent development process. The following paper shows examples of motorcycle NVH development work on noise cleaning and sound engineering using a hybrid development process combining front loading, simulation and testing. One of the discussed solutions is the investigation of a piston pin offset in combination with a crankshaft offset for the reduction of friction. The optimization of piston slap noise as a result of the piston secondary motion was performed by simulation. As another example a simulation based development was performed for the exhaust system layout.

Development and Validation of a Quasi-Dimensional Dual Fuel (Diesel – Natural Gas) Combustion Model

This paper presents a newly developed quasi-dimensional multi-zone dual fuel combustion model, which has been integrated within the commercial engine system simulation framework. Model is based on the modified Multi-Zone Combustion Model and Fractal Combustion Model. Modified Multi-Zone Combustion Model handles the part of the combustion process that is governed by the mixing-controlled combustion, while the modified Fractal Combustion Model handles the part that is governed by the flame propagation through the combustion chamber. The developed quasi-dimensional dual fuel combustion model features phenomenological description of spray processes, i.e. liquid spray break-up, fresh charge entrainment, droplet heat-up and evaporation process. In order to capture the chemical effects on the ignition delay, special ignition delay table has been made.

Development of a K-k-∊ Phenomenological Model to Predict In-Cylinder Turbulence

The turbulent flow field inside the cylinder plays a major role in spark ignition (SI) engines. Multiple phenomena that occur during the high pressure part of the engine cycle, such as early flame kernel development, flame propagation and gas-to-wall heat transfer, are influenced by in-cylinder turbulence. Turbulence inside the cylinder is primarily generated via high shear flows that occur during the intake process, via high velocity injection sprays and by the destruction of macro-scale motions produced by tumbling and/or swirling structures close to top dead center (TDC) . Understanding such complex flow phenomena typically requires detailed 3D-CFD simulations. Such calculations are computationally very expensive and are typically carried out for a limited number of operating conditions. On the other hand, quasi-dimensional simulations, which provide a limited description of the in-cylinder processes, are computationally inexpensive.

Turbocharger Noise Quality Parameters for Efficient TC Noise Assessment and Refinement

Due to more challenging future emission legislations and the trend towards downsizing, the number of turbocharged (TC) engines, especially petrol engines, is steadily increasing. The usage of TC has high risk to cause different noise phenomena apparent in the vehicle interior which are often perceived as annoying for the passengers. In order to further improve consideration of TC topics in the development, objective judgment and monitoring of TC noise issues is of high importance. Therefore, objective parameters and corresponding tools that are especially focusing on TC noise phenomena have to be developed. One main target of these tools is to deliver an objective TC assessment in an efficient way and with minimum additional effort. Application of the criteria presented in this publication therefore allows acoustic engineers to judge the NVH behavior and annoyance of the TC with respect to its vehicle interior noise contribution.

Numerical Investigation on the Effects of Different Thermal Insulation Strategies for a Passenger Car Diesel Engine

One of the key technologies for the improvement of the diesel engine thermal efficiency is the reduction of the engine heat transfer through the thermal insulation of the combustion chamber. This paper presents a numerical investigation on the effects of the combustion chamber insulation on the heat transfer, thermal efficiency and exhaust temperatures of a 1.6 l passenger car, turbo-charged diesel engine. First, the complete insulation of the engine components, like pistons, liner, firedeck and valves, has been simulated. This analysis has showed that the piston is the component with the greatest potential for the in-cylinder heat transfer reduction and for Brake Specific Fuel Consumption (BSFC) reduction, followed by firedeck, liner and valves. Afterwards, the study has been focused on the impact of different piston Thermal Barrier Coatings (TBCs) on heat transfer, performance and wall temperatures.

Development of a High Performance Natural Gas Engine with Direct Gas Injection and Variable Valve Actuation

Natural gas is a promising alternative fuel for internal combustion engine application due to its low carbon content and high knock resistance. Performance of natural gas engines is further improved if direct injection, high turbocharger boost level, and variable valve actuation (VVA) are adopted. Also, relevant efficiency benefits can be obtained through downsizing. However, mixture quality resulting from direct gas injection has proven to be problematic. This work aims at developing a mono-fuel small-displacement turbocharged compressed natural gas engine with side-mounted direct injector and advanced VVA system. An injector configuration was designed in order to enhance the overall engine tumble and thus overcome low penetration.

Steady-State and Transient Operations of a Euro VI 3.0L HD Diesel Engine with Innovative Model-Based and Pressure-Based Combustion Control Techniques

In the present work, different combustion control strategies have been experimentally tested in a heavy-duty 3.0 L Euro VI diesel engine. In particular, closed-loop pressure-based and open-loop model-based techniques, able to perform a real-time control of the center of combustion (MFB50), have been compared with the standard map-based engine calibration in order to highlight their potentialities. In the pressure-based technique, the instantaneous measurement of in-cylinder pressure signal is performed by a pressure transducer, from which the MFB50 can be directly calculated and the start of the injection of the main pulse (SOImain) is set in a closed-loop control to reach the MFB50 target, while the model-based approach exploits a heat release rate predictive model to estimate the MFB50 value and sets the corresponding SOImain in an open-loop control. The experimental campaign involved both steady-state and transient tests.

Development and Assessment of Pressure-Based and Model-Based Techniques for the MFB50 Control of a Euro VI 3.0L Diesel Engine

Pressure-based and model-based techniques for the control of MFB50 (crank angle at which 50% of the fuel mass fraction has burned) have been developed, assessed and tested by means of rapid prototyping (RP) on a FPT F1C 3.0L Euro VI diesel engine. The pressure-based technique requires the utilization of a pressure transducer for each cylinder. The transducers are used to perform the instantaneous measurement of the in-cylinder pressure, in order to derive its corresponding burned mass fraction and the actual value of MFB50. It essentially consists of a closed-loop approach, which is based on a cycle-by-cycle and cylinder-to-cylinder correction of the start of injection of the main pulse (SOImain), in order to achieve the desired target of MFB50 for each cylinder.

A Real-Time Capable and Modular Modeling Concept for Virtual SI Engine Development

Spark Ignited (SI) combustions engines in combination with different degrees of hybridization are expected to play a major role in future vehicle propulsion. Due to the combustion principle and the related thermodynamic efficiency, it is especially challenging to meet future CO2 targets. The layout and optimization of the overall system requires novel methods in the development process which feature a seamless transition between real and virtual prototypes. Herein, engine models need to predict the entire engine operating range in steady-state and transient conditions and must respond to all relevant control inputs. In addition, the model must feature true real-time capability. This work presents a holistic and modular modeling framework, which considers all relevant processes in the complex chain of physical effects in SI combustion.

A Modular Gasoline Engine Family for Hybrid Powertrains: Balancing Cost and Efficiency Optimization

The electrification of the powertrain is a prerequisite to meet future fuel consumption limits, while the internal combustion engine (ICE) will remain a key element of most production volume relevant powertrain concepts. High volume applications will be covered by electrified powertrains. The range will include parallel hybrids, 48V- or High voltage Mild- or Full hybrids, up to Serial hybrids. In the first configurations the ICE is the main propulsion, requiring the whole engine speed and load range including the transient operation. At serial hybrid applications the vehicle is generally electrically driven, the ICE provides power to drive the generator, either exclusively or supporting a battery charging concept. As the ICE is not mechanically coupled to the drive train, a reduction of the operating range and thus a partial simplification of the ICE is achievable.
