Practical Approach for Vehicle HVAC Noise Reduction and Comfort Improvement

Comfortable cabin environment from temperature, noise and vibration point of view is one of the most desirable aspects of any vehicle operating in hot or cold environment. Noise generated from HVAC system is one of the most irritating phenomena resulting in customer dissatisfaction and complaints. It becomes absolutely necessary to have low HVAC noise levels when the target market has hot weather all round the year. Balance between control of temperature in desired way with least possible noise and vibration is the key for HVAC performance optimization within constrains posed by design and cost. This paper describes the approach for NVH refinement of front HVAC system proposed for a vehicle with limited off-road capability for which packaging constraints and late changes related to airflow and HVAC unit design for meeting comfort and crash requirements resulted in deterioration of noise and vibrations while operation.

Radiated Noise Reduction in a Single Cylinder Direct Injection (DI) Naturally Aspirated (NA) Engine

Small goods carrier and passenger vehicles powered by Naturally Aspirated (NA) Direct Injection (DI) diesel engines are popular in Indian automobile market. However, they suffer from inherently high radiated noise and poorly perceived sound quality. This paper documents the steps taken to reduce the radiated noise level from such an engine through structural modifications of major noise radiating components identified in the sound power analysis. The work is summarized as follows; Baseline radiated noise measurements of power train and identification of major noise sources through sound intensity mapping and noise source ranking (NSR) in an Engine Noise Test Cell (ENTC) Design modifications for identified major sources in engine structure Vehicle level assessment of the radiated noise in a Vehicle Semi-Anechoic Chamber (VSAC) for all the design modifications. A reduction of 7 dB at hot idle and 4 - 8 dB in loaded speed sweep conditions was observed with the recommended modifications.

With increased awareness about environmental issues, the trend of automobile industry is to use ‘Recycled’ or ‘Biodegradable’ or ‘Energy Recoverable’ material. As a part of this programme, to make the vehicle ‘Green’ in nature, many automobile OEMs have taken the initiative to make use of natural fibre composite in their vehicles. Natural fibre based composite has been successfully proven for less critical as well as for semi-structural applications in an automobile. These typical applications are insulations, headlining, carpets, door pad etc. There is a demanding task for automotive OEMs to meet 85% Recyclability and 95% Recoverability targets by year 2015. To meet the RRR (Reuse, Recycle & Recover) and the ELV (End of Life) regulatory requirements, increased use of natural fibre based composite/ biopolymers is unavoidable. Natural fibre can offer potential advantages such as weight saving and improve overall green rating of the vehicle.

Drills for Long Oil Holes: A Good Potential for Recycle

Recycle, Reuse, Repair is an established process for sustainability. There are many ways in which cutting tools can be recycled. Be it by reshaping a used up throwaway type tool [1] or by redesigning a tool holder for the use of unused cutting edges [2]. This paper explores the possibility of reuse of HSS drills that are used for making long oil holes in automobile parts like crankcase (cylinder block), cylinder head, crankshaft, etc. Design/manufacture of such drills is peculiar by virtue of their size and length and are also known as thick web high helix drills. Making of oil holes entails use of drills that are 500 to 600 mm long depending on the size of the component. In most of the long oil hole drilling operations, a limited portion of the drill is useable. This is because there is a possibility of fouling of the holding elements with guiding element, or with the part being drilled and the chance of accidental damage to part or machine.

The crankshaft is the component which transmits dynamic loads from cylinder pressure and inertial loads in engine operating conditions. Because of its crucial importance in functioning of engine and requisite to sustain high dynamic and torsional loading, crankshaft fatigue life is desired to be higher than the predicted engine operating life. Performance of the crank train in diesel engine applications largely depends on the components of its mass elastic system. Flywheel is one such component whose design affects the life of crankshaft. In the present study, the crank train comprising of torsional vibration damper, crankshaft and flywheel along with clutch cover is considered for analysis. Crankshaft dynamic simulation is performed with multi body dynamics technique, fatigue safety factors of crankshaft are calculated with dynamic loads under engine operating conditions.

Automotive Industry is constantly upgrading the value offered on their products at optimized cost. Scratch and mar resistance of interiors and exterior parts, is an important attribute which is linked to perceived quality and value offered to customers. Polypropylene material is optimum material of choice for these parts due to its unique advantages. However, filled polypropylene material has poor scratch and mar resistance. Many techniques for scratch resistance improvement are available such as additions of slip agents, co additives, special fillers, siloxanes, etc. However, some of them may offer some disadvantages like stickiness or tackiness on the surfaces. The choice depends on its effectiveness & cost. This paper deals with design of experiments to evaluate effectiveness of 4 types of additives and their optimum % to give scratch resistance improvement without having detrimental impact on other critical properties.

Sensor less Wash Fluid Detection in Automotive Application

The proposed paper describes the hardware and software method used for detection of wash fluid level in water tank used in automotive; thereby eliminating the need for sensor (Reed type switch mounted on washer bottle) for low wash fluid detection. Wash motor is used for water spray on windscreen during wash and wipe operation. The proposed system makes use of hardware circuit used to drive the wash motor usually of DC (Direct current) type and a feedback circuitry to read back the current consumed by motor during particular wash operation. This hardware system is coupled with software algorithm such that during IGNITION ON instance wash motor will be turned on such as to get motor current readings to determine amount of load operated by motor which is related to wash fluid inside the washer bottle. Motor operation is optimized so as to avoid water spray causing nuisance to user.

In today's scenario, most of the OEMs use manual transmissions with synchronizer gear shifting system for ease of gear shifting. It gives very high fuel efficiency. Gear shifting is a customer touch point, hence it is very important to select adequate synchronizer capacity so that it will perform in better and last longer. To test the synchronizers, there are many test methods which give the idea about life of synchronizer and its performance, in different conditions. Regular synchronizer rig tests consume lot of time in deriving the results. So it is very important to find out a way which will give same results within short time period. To carry out the short time test or accelerated test, we need to understand the effect of various factors like reflected inertia, drag torque, differential speed, synchronizing time, and gear shifting force on synchronizer capacity.

Seat Structure Comfort Evaluation Using Pink Noise and Human/Dummy Transmissibility Correlation

Vehicle floor vibration is the resultant of different road inputs damped through various transfer paths. Seat comfort, which depends on these floor vibrations, can be evaluated with a single input signal “Pink noise”; which constitutes various road inputs. Transmissibility of seat structure on a vibration shaker with pink noise input includes all possible responses of road inputs. Still, transmissibility profile at vehicle end and component level varies. This is due to the utilization of “dummy” on component level testing on vibration shaker, which acts as a dead weight with dissimilar damping characteristics of human. A transmissibility correlation between human and dummy is attained by replacing the dummy in place of human and actuating it to find the difference in contribution between them for different class of vehicles. This contribution extrapolation from the damping effects of human and dummy is applied on dummy transmissibility.

Success of the vehicle in the market depends on comfort provided while usage, which also include level of noise, vibration and harshness (NVH). In order to achieve good cabin comfort, the NVH levels have to be as low as possible. Powertrain is main source of NVH issues on vehicle and typically mounted on vehicle using rubber isolators. The dynamic characteristics of rubber isolators play vital role in reducing the vibrations transfer from powertrain to vehicle structure while operation and during dynamic conditions. Traditionally, isolators are manufactured using Natural Rubber (NR) to meet functional requirements which include vibration isolation and durability. At times either of above requirements has to be compromised or sacrificed due to the limitation in compounding process and other practical problems involved with manufacturing of rubber parts.

IC Engine manufacturers are constantly in pursuit of better sealability of cylinder head and engine block interface for meeting performance and durability targets. In order to overcome variation in torque - tension characteristics of cylinder head bolt because of friction variations, yield based clamping are being extensively adopted. Current study is done on torque - tension characteristics of a cylinder head bolt with a controlled quality. The paper enumerates the experimental setup representing a sub 1 liter all aluminum engine's head-block joinery. Studies on torque - tension characteristics of cylinder head bolt and the effect of sealing interface using a cost effective single layer steel gasket are being discussed in the paper. Subject work has led to a successful implementation of angular torque parameters on head bolts to meet functional and durability targets.

Interdependency of automotive transmission aggregates on electrical/ electronics systems is increasing day by day, offering more comfort and features. For a system integrator, it becomes very much important while selecting/designing any such component to take into consideration the relationship between such interdependent components from performance as well as endurance point of view. DMF failures due to inadequate starting system, is a major stumbling block in development of DMF for a particular vehicle application. The interface of DMF and starting system of a vehicle makes it essential to consider the effect of one on another. The study shows that the majority of DMF failures happen because of resonance phenomenon in the DMF during engine starting. The improper selection of starter motor makes the DMF more vulnerable for such failures.

Today's automotive industry demands high quality component as well as system designs within very short period of time to provide more value added features to customers on one hand and to meet stringent safety standards on the other. To reconcile economy issues, design optimization has become a key issue. In the last few decades, many OEMs took to analytical tools like Computer-Aided-Engineering (CAE) tools in order to decrease the number of prototype builds and to speed up the time of development cycle. Although such analytical tools are relatively inexpensive to use and faster to implement as compared to the costly traditional design and testing processes: however, there are many variables that CAE tools cannot adequately consider, such as manufacturing processes, assembly, material anisotropy and residual stresses. Therefore, still smart measuring and testing techniques are required to substantiate the CAE results.

Recycling of Metal Cutting Inserts: A Different Approach

A large number of metal cutting inserts are used in the manufacturing of automobile parts. These are made from hard metals like Carbide, Ceramic, Cermet, PCD and CBN. Since making of these hard metal inserts involve a high amount of energy in addition to natural resources namely Titanium, Tungsten, Cobalt etc, any attempt made therefore for reusing of the used up inserts will benefit environment because this reuse will lower down the demand on natural resource. Reuse can be done in a number of ways [ 1 ]. Many of these recycling techniques involve removing the dull portion developed during the first use by re sharpening [ 2 ]. A different approach is being suggested here in which used up inserts can be used directly. This approach leads to use of the unused cutting edges /corners of the insert without any re sharpening. Thus the cost of machining becomes half of the original cost or even more depending on the application for reuse.

EU directive 2005/64/EC on type approval of motor vehicles with respect to their Reusability, Recyclability and Recoverability ( RRR ) requires vehicle manufacturers to put in place the necessary arrangements and procedures for Parts, Materials and Weight (PMW ) data collection from full chain of supply. This is required to perform the calculations of recyclability rate and recoverability rate in line with ISO 22628. Commonly practiced data collection methodologies included spreadsheet and use of internationally available IT support system for collection of material data. Data complexity and prohibitive cost for using Internationally available IT Support systems like IMDS (International Material Data System) has led to the in-house development of IT enabled Solution customizing Siemens PLM software product (Team centre Enterprise) and SAP (SRM suite).

In current scenario, Light Commercial Vehicle segment (7 ton - 9.6 ton) is gradually experiencing a shift in the focus from being just a goods carrier to a vehicle which is developed to take care of driver's safety and comfort in terms of better ergonomics and aesthetics. As compared to their conventional counterparts the new generation Light Commercial Vehicles are better equipped and tuned to cater to the changing needs of the consumers. In view of this, refinement at the sub system level is becoming far more critical. On the same lines, the present work discusses a refined brake system for Light Commercial Vehicles where the conventional pneumatic system is replaced with Dual Air Over Hydraulic (DAOH) to achieve cost and weight advantages without compromising on its performance. However, during the development process, a lot of issues were observed with respect to the braking performance and the brake pedal feel.

Design for Recycle of Used Up Metal Cutting Tools

For sustainability, industries are now focusing on methodologies for Recycle, Reuse, Repair of a variety of industrial material. Cutting tools used in manufacturing of automobiles have therefore become a part of it. There are many ways in which cutting tools can be recycled. Be it by reshaping a used up throwaway type tool [1] or by redesigning a tool holder for the use of unused cutting edges [2]. An automobile part was redesigned for reuse of a used up tool [3]. By reforming, very large size grinding wheel used for crankshaft grinding can be reused after it gets smaller in diameter during crankshaft grinding operation [4]. This paper deals with two more implemented ideas to show that with a redesigned tool holder it was possible to reuse used up carbide inserts and significantly cut the manufacturing cost in addition to avoid manufacturing of new inserts and thus conserve natural resources.

A Unique and Novel Approach for Increasing the Life of Automotive Audio Signaling Device

Automotive Audio Signaling system is very vital and is controlled by local regulatory requirements. In India, usage of horn is very frequent due to highly congested traffic conditions, and is in the order of 10 to 12 times per kilometer. This results in the deterioration of the “contact”, which enables the functioning of the device. Hence the device requires premature replacement or frequent tuning, which are time consuming and results an increase in warranty costs and cost of service as well. Thus, to overcome this problem a unique and novel approach is proposed in this paper which enhances the life of the automobile horn, by implementing an additional pair of Contacts on circuit breakers, providing a parallel path for the power supply. This effort ensures that the life of the horn is increased by 5 times than the existing design.
