Multi Axis Fatigue Test of Lift Axle Assembly through Real Time Simulation Abstract

This paper discusses the test setup and methodology required to validate complete lift axle assembly for simulating the real time test track data. The correlation of rig vs track is discussed. The approach for reduction of validation time by eliminating few of the non-damaging tracks/events, its correlation with real life condition is discussed, and details are presented. With increased competition, vehicle development time has reduced drastically in recent past. Bench test procedure using accelerated test cycle discussed in this paper will help to reduce development time and cost. Process briefed in this paper can also be used for similar test specification for other structural parts or complete suspension system of heavy commercial vehicles.

Automotive suspension system forms the basis for the design of vehicle with durability, reliability, dynamics and NVH requirements. The automotive suspension systems are exposed to dynamic and static loads which in turn demands the highest integrity and performance against fatigue based metallic degradation. The current focus in automotive industry is to reduce the weight of the automotive parts and components without compromising with its static and dynamic mechanical properties. This weight reduction imparts fuel efficiency with added advantages. High-Strength Low Alloy steel (HSLA) offers optimum combination of ductility, monotonic and cyclic mechanical properties. Furthermore, welding processes offer design flexibility to achieve robust and lightweight designs with high strength steels.

Assessment of Passenger Car for Surface Dirt Contamination in Wind Tunnel

Self-soiling or surface contamination is usual phenomenon observed during rainy season wherein dirt on road are picked by rotating wheel and later released in air as fine particles. These released dirt particles are further carried by airflow around vehicle and as a result stick on vehicle exterior surfaces leading to surface contamination. Surface dirt contamination is one of critical issues that need consideration during early phase of vehicle development as vehicle styling plays a critical role for airflow around vehicle and therefore settling of dirt on vehicle exterior surfaces. Non consideration of such aspects in design can lead to safety issues with likely non-functioning of parking sensors, camera and visibility issues through ORVM, tailgate glass etc. Hence it is important to understand physical as well as digital techniques for assessment of vehicle for surface dirt contamination.

Systematic Approach for Optimizing Tailgate Stoppers and Its Location to Prevent Squeak and Rattle

Tailgate stoppers play vital role in exerting preload on the Tailgate latch mechanism and also restrict the relative motion of the Tailgate against vehicle Body in White (BIW). These stoppers act as over-slam dampeners and reduce the transmissibility of vibrations thereby reduce the risk of Squeaks & Rattles (S&R) noises. S&R noises from Tailgate are most annoying to the rear passengers in the vehicle and are recurring in nature. Preventing these issues during design is a challenging task. S&R risk simulations enable us to conduct virtual Design of Experiments (DOEs) and arrive at optimal solutions. This approach helps in reducing the cost of the design changes that are required in the physical prototype at the later stages of product development and save time. The risk evaluation in the simulations is based on the relative displacement at the interfaces of two components.

The main objective of the exhaust system is to offer a leakage proof, noise proof, safe route for exhaust gases from engine to tailpipe, where they are released into the environment, while also processing them to meet the emission norms. New stringent emission norms demand ‘near-zero’ leakage exhaust systems, throughout vehicle life bringing the joints into focus as they are highly susceptible to leakage. Needless to say, this necessitates them to endure not only structural but also the environmental loads, throughout their life. Thus, the fatigue life or durability tests become the most critical part of the exhaust system development. Automotive door seal has an important function which is used extensively where interior of the vehicle is sealed from the environment. Problem with door seal system design will cause water leakage, wind noise, hard opening or closing of doors, gap and flushness issue which impair customer’s satisfaction of the vehicle. Moreover, improper design of seal can lead to difficulty in installation of door seal on body panel. The design prudence and manufacturing process are important aspect for the functionality and performance of sealing system. However, the door sealing system involves many design and manufacturing variables. At the early design stage, it is difficult to quantify the effect of each of the multiple design variables. As there are no physical prototypes during rubber profile beading-out stages, engineers need to carry out non-linear numerical simulations that involve complex phenomena as well as static and dynamic loads for door seal.

Recycling of Metal Cutting Inserts: A Different Approach

A large number of metal cutting inserts are used in the manufacturing of automobile parts. These are made from hard metals like Carbide, Ceramic, Cermet, PCD and CBN. Since making of these hard metal inserts involve a high amount of energy in addition to natural resources namely Titanium, Tungsten, Cobalt etc, any attempt made therefore for reusing of the used up inserts will benefit environment because this reuse will lower down the demand on natural resource. Reuse can be done in a number of ways [ 1 ]. Many of these recycling techniques involve removing the dull portion developed during the first use by re sharpening [ 2 ]. A different approach is being suggested here in which used up inserts can be used directly. This approach leads to use of the unused cutting edges /corners of the insert without any re sharpening. Thus the cost of machining becomes half of the original cost or even more depending on the application for reuse.

Today's automotive industry demands high quality component as well as system designs within very short period of time to provide more value added features to customers on one hand and to meet stringent safety standards on the other. To reconcile economy issues, design optimization has become a key issue. In the last few decades, many OEMs took to analytical tools like Computer-Aided-Engineering (CAE) tools in order to decrease the number of prototype builds and to speed up the time of development cycle. Although such analytical tools are relatively inexpensive to use and faster to implement as compared to the costly traditional design and testing processes: however, there are many variables that CAE tools cannot adequately consider, such as manufacturing processes, assembly, material anisotropy and residual stresses. Therefore, still smart measuring and testing techniques are required to substantiate the CAE results.

Cost Effective High Strength Electric Resistance Welded Tubes For Structural Applications

The properties of Cold drawn electric resistance welded, as drawn (CEW-AD) tubes and Electric resistance welded (ERW) tubes are vastly different. Deformation resistance of ERW tube is less than half that of CEW-AD tube, hence not preferred for structural applications, common practice being the use of CEW-AD tubes for Chassis cross members in vehicles. A new cost effective high strength ERW tube was developed which has been proved to be superior to the currently used CEW-AD tubes in terms of mechanical properties, formability, consistency and uniformity of the properties over the tube length. The newly developed tube through use of special micro alloy grade in ERW has made it possible to eliminate some of the manufacturing processes like annealing, phosphating, cold drawing etc. which has led to considerable cost saving.

Crank train torsional vibration is an important aspect for design and development of Powertrain for NVH refinement and durability. Crank train torsional vibration parameters like angular acceleration of flywheel or twist, depends upon various design parameters like geometry of crankshaft, mass of flywheel, stiffness of clutch, mass of pulley etc. It also depends upon engine operating conditions like engine speed, engine load, combustion peak pressure and combustion pressure variation etc. Most of these parameters are decided by engine power, torque, engine architecture and packaging constraints. Addition of torsional vibration damper (TVD), which works on the principle of tuned dynamic absorber, is commonly deployed design solution to control the torsional vibrations as well as stresses (to improve durability of crank train) induced in crank train assembly at specified modal frequency.

In today’s automobile market, most OEMs use manual transmission for cars. Gear Shifting is a crucial customer touch point. Any issue or inconvenience caused while shifting gears can result into customer dissatisfaction and will affect the brand image. Synchronizer is a vital subsystem for precise gear shifting mechanism. Based on vehicle application selection of synchronizer for given inertia and speed difference is a key factor which decides overall shift quality of gearbox. For more demanding driver abuse conditions like skip shifting, conventional brass synchronizers have proved inadequate for required speed difference and gear inertia, which eventually results into synchronizer crashing and affects driving performance. To increase synchronizer performance of multi-cone compact brass synchronizer, a ‘Grit blasting process’ has been added. These components tested with an accelerated test plan successfully.

Improvement in Shift Quality in a Multi Speed Gearbox of an Electric Vehicle through Synchronizer Location Optimization

Electrical and Series Hybrid Vehicles are generally provided with single speed reduction gearbox. To improve performance and drive range, a two-speed gearbox with coordinated control of traction motor and gearshift actuator is proposed. For a two-speed gearbox, gearshift without clutch would increase the shifting effort. Active Synchronization is introduced for a smoother gearshift even without clutch. The quality of gearshift is considered as a function of applied shift force and time taken. To enhance the quality of the gearshift further, the location of the synchronizer in the transmission system is optimized. To validate the improvement in the quality of the gearshift, a mathematical model of the two-speed gearbox incorporating proposed location of synchronizer assembly along with active synchronization is developed. The qualitative and quantitative analysis of the results achieved is presented.

Drills for Long Oil Holes: A Good Potential for Recycle

Recycle, Reuse, Repair is an established process for sustainability. There are many ways in which cutting tools can be recycled. Be it by reshaping a used up throwaway type tool [1] or by redesigning a tool holder for the use of unused cutting edges [2]. This paper explores the possibility of reuse of HSS drills that are used for making long oil holes in automobile parts like crankcase (cylinder block), cylinder head, crankshaft, etc. Design/manufacture of such drills is peculiar by virtue of their size and length and are also known as thick web high helix drills. Making of oil holes entails use of drills that are 500 to 600 mm long depending on the size of the component. In most of the long oil hole drilling operations, a limited portion of the drill is useable. This is because there is a possibility of fouling of the holding elements with guiding element, or with the part being drilled and the chance of accidental damage to part or machine.

Radiated Noise Reduction in a Single Cylinder Direct Injection (DI) Naturally Aspirated (NA) Engine

Small goods carrier and passenger vehicles powered by Naturally Aspirated (NA) Direct Injection (DI) diesel engines are popular in Indian automobile market. However, they suffer from inherently high radiated noise and poorly perceived sound quality. This paper documents the steps taken to reduce the radiated noise level from such an engine through structural modifications of major noise radiating components identified in the sound power analysis. The work is summarized as follows; Baseline radiated noise measurements of power train and identification of major noise sources through sound intensity mapping and noise source ranking (NSR) in an Engine Noise Test Cell (ENTC) Design modifications for identified major sources in engine structure Vehicle level assessment of the radiated noise in a Vehicle Semi-Anechoic Chamber (VSAC) for all the design modifications. A reduction of 7 dB at hot idle and 4 - 8 dB in loaded speed sweep conditions was observed with the recommended modifications.

Although many types of tools were designed for one time use and then throw, an increasing awareness of the impact on the natural resources have made manufacturers to put some of these back to use or sell it back to suppliers who have put up a mechanism to extract the elements e.g. Tungsten and use it for manufacturing of new tools. There are many ways in which cutting tools can be recycled. In case of new generation of commercial vehicles, three shaft transmissions are designed with press fitted gears on counter shaft. It allows user to save the cost of transmission manufacturing by considerable amount. In case of heavy commercial vehicles, which are being used in abusive conditions such as mining and off-road applications, it becomes absolutely necessary to ensure that the gears press fit should withstand the continuous loads and impact loads. There are design guidelines available to ensure proper fit and torque carrying capacity between the mating parts. Still, there are gear slippage, shaft and gear breakage failures in the field. In this scenario, there is a need to develop bench test procedure which will capture such failures in the prototype stage. Looking at the failures in the field, it is necessary to capture all above hidden failures in design validation phase.

The growing demand for light-weighting has culminated into numerous designs of rear twist beam suspension systems. However these designs drive their design flexibility by incorporating multiple welding joints into the suspension system. Welding joints helps in designing complex automotive systems. However, these welding joints bring in weak points as welding process itself degrades parent material and introduces areas with high tensile residual stresses. These areas with tensile residual stresses are susceptible to undergo fatigue failure. Thus, there is a need to improve welding process to mitigate harmful tensile residual stresses.

For sustainability, industries are now focusing on methodologies for Recycle, Reuse, Repair of a variety of industrial material. Cutting tools used in manufacturing of automobiles have therefore become a part of it. There are many ways in which cutting tools can be recycled. Be it by reshaping a used up throwaway type tool [1] or by redesigning a tool holder for the use of unused cutting edges [2]. An automobile part was redesigned for reuse of a used up tool [3]. By reforming, very large size grinding wheel used for crankshaft grinding can be reused after it gets smaller in diameter during crankshaft grinding operation [4]. This paper deals with two more implemented ideas to show that with a redesigned tool holder it was possible to reuse used up carbide inserts and significantly cut the manufacturing cost in addition to avoid manufacturing of new inserts and thus conserve natural resources.
