Determining Machining Speeds from the Physical Properties of Metals

This paper develops an equation for calculating the machining speed for a specified tool-life by the use of three constants: a tool life-tool shape constant; a work material constant; and a size of cut constant. Representative values for these constants are tabulated, and curves showing the analytical relationship between v60 and feed as well as v60 and depth of cut are included. Experimental tests were conducted to verify the relationships, and the data are plotted on the calculated curves. The correlation between the calculated values of cutting speed with the experimental obtained values is good.

Understanding Work Task Assessment Sensitivity to the Prediction of Standing Location

Digital human models (DHM) are now widely used to assess worker tasks as part of manufacturing simulation. With current DHM software, the simulation engineer or ergonomist usually makes a manual estimate of the likely worker standing location with respect to the work task. In a small number of cases, the worker standing location is determined through physical testing with one or a few workers. Motion capture technology is sometimes used to aid in quantitative analysis of the resulting posture. Previous research has demonstrated the sensitivity of work task assessment using DHM to the accuracy of the posture prediction. This paper expands on that work by demonstrating the need for a method and model to accurately predict worker standing location. The effect of standing location on work task posture and the resulting assessment is documented through three case studies using the Siemens Jack DHM software.

Experience and Skill Predict Failure to Brake Errors: Further Validation of the Simulated Driving Assessment

Driving simulators offer a safe alternative to on-road driving for the evaluation of performance. In addition, simulated drives allow for controlled manipulations of traffic situations producing a more consistent and objective assessment experience and outcome measure of crash risk. Yet, few simulator protocols have been validated for their ability to assess driving performance under conditions that result in actual collisions. This paper presents results from a new Simulated Driving Assessment (SDA), a 35- to-40-minute simulated assessment delivered on a Real-Time® simulator. The SDA was developed to represent typical scenarios in which teens crash, based on analyses from the National Motor Vehicle Crash Causation Survey (NMVCCS). A new metric, failure to brake, was calculated for the 7 potential rear-end scenarios included in the SDA and examined according two constructs: experience and skill.

Experimental Evaluation of the Quench Rate of AA7075

The aluminum alloy 7075-T6 has the potential to be used for structural automotive body components as an alternative to boron steel. Although this alloy shows poor formability at room temperature, it has been demonstrated that hot stamping is a feasible sheet metal process that can be used to overcome the forming issues. Hot stamping is an elevated temperature forming operation in which a hot blank is formed and quenched within a stamping die. Attaining a high quench rate is a critical step of the hot stamping process and corresponds to maximum strength and corrosion resistance. This work looks at measuring the quench rate of AA7075-T6 by way of three different approaches: water, a water-cooled plate, and a bead die. The water-cooled plate and the bead die are laboratory-scale experimental setups designed to replicate the hot stamping/die quenching process.

Development and Validation of an Analytical Seal Bead Design Model for Automotive Superplastic Forming

With the increasing demand for fuel efficient vehicles, technologies like superplastic forming (SPF) are being developed and implemented to allow for the utilization of lightweight automotive sheet materials. While forming under superplastic conditions leads to increased formability in lightweight alloys, such as aluminum, the slower forming times required by the technology can limit the technology to low to mid production levels. One problem that can increase forming time is the reduction of forming pressure due to pressurizing (forming) gas leaks, during the forming cycle, at the die/sheet/blankholder interface. Traditionally, such leaks have been successfully addressed through the use of a seal bead. However, for advanced die technologies that result in reduced cycle times (such as hot draw mechanical performing, which combine aspects of mechanical preforming of the sheet metal followed by SPF), the use of seal beads can restrict the drawing of sheet material into the forming die.

Comparison of Verity and Volvo Methods for Fatigue Life Assessment of Welded Structures

Great efforts have been made to develop the ability to accurately and quickly predict the durability and reliability of vehicles in the early development stage, especially for welded joints, which are usually the weakest locations in a vehicle system. A reliable and validated life assessment method is needed to accurately predict how and where a welded part fails, while iterative testing is expensive and time consuming. Recently, structural stress methods based on nodal force/moment are becoming widely accepted in fatigue life assessment of welded structures. There are several variants of structural stress approaches available and two of the most popular methods being used in automotive industry are the Volvo method and the Verity method. Both methods are available in commercial software and some concepts and procedures related the nodal force/moment have already been included in several engineering codes.

Fatigue Life Assessment of Welded Structures with the Linear Traction Stress Analysis Approach

Structural stress methods are now widely used in fatigue life assessment of welded structures and structures with stress concentrations. The structural stress concept is based on the assumption of a global stress distribution at critical locations such as weld toes or weld throats, and there are several variants of structural stress approaches available. In this paper, the linear traction stress approach, a nodal force based structural stress approach, is reviewed first. The linear traction stress approach offers a robust procedure for extracting linear traction stress components by post-processing the finite element analysis results at any given hypothetical crack location of interest. Pertinent concepts such as mesh-insensitivity, master S-N curve, fatigue crack initiation and growth mechanisms are also discussed.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

An Integrated Model of Gait and Transition Stepping for Simulation of Industrial Workcell Tasks

Industrial tasks performed by standing workers are among those most commonly simulated using digital human models. Workers often walk, turn, and take acyclic steps as they perform these tasks. Current h uman modeling tools lack the capability to simulate these whole body motions accurately. Most models simulate walking by replaying joint angle trajectories corresponding to a general gait pattern. Turning is simulated poorly if at all, and violations of kinematic constraints between the feet and ground are common. Moreover, current models do not accurately predict foot placement with respect to loads and other hand targets, diminishing the utility of the associated ergonomic analyses. A new approach to simulating stepping and walking in task-oriented activities is proposed. Foot placements and motions are predicted from operator and task characteristics using empirical models derived from laboratory data and validated using field data from an auto assembly plant.

Analytic Solution of Mode I Stress Intensity Factor for Spot Welds in Lap-Shear Specimens

The analytic solution of the mode I stress intensity factor for spot welds in lap-shear specimens is investigated based on the classical Kirchhoff plate theory for linear elastic materials. Approximate closed-form solutions for a finite square plate containing a rigid inclusion under counter bending conditions are first derived. Based on the J integral, the closed-form structural stress solution is used to develop the analytic solution of the mode I stress intensity factor for spot welds in lap-shear specimens of finite size. Finally, the analytic solution of the mode I stress intensity factor based on the stress solution for a finite square plate with an inclusion is compared with the results of the three-dimensional finite element computations for lap-shear specimens with various ratios of the specimen half width to the nugget radius.

Permanent Mold Casting and Creep Behavior of Mg - 4 Al - 4 X: (Ca, Ce, La, Sr) Alloys

Creep-resistant magnesium alloys for automotive powertrain applications offer significant potential for vehicle weight reduction. In this study permanent mold casting, microstructure and creep behavior have been investigated for a series of ternary magnesium alloys (Mg-4Al-4X (X: Ca, Ce, La, Sr) wt%) and AXJ530 (Mg-5Al-3Ca-0.15Sr, wt%). A permanent mold was instrumented with twelve thermocouples and mold temperature was monitored during the casting process. Average mold temperature increased from 200°C to 400°C during a typical alloy casting series (fifteen to twenty castings). The cast microstructure for all alloys consists of primary α-Mg globular phase surrounded by eutectic structure which is composed of intermetallic(s) and α-Mg magnesium phases. The primary cell size of the AXJ530 increased from 18 to 24 μm with increasing mold temperature and a similar trend is expected for all alloys.

Diesel EGR Cooler Fouling

The buildup of deposits in EGR coolers causes significant degradation in heat transfer performance, often on the order of 20-30%. Deposits also increase pressure drop across coolers and thus may degrade engine efficiency under some operating conditions. It is unlikely that EGR cooler deposits can be prevented from forming when soot and HC are present. The presence of cooled surfaces will cause thermophoretic soot deposition and condensation of HC and acids. While this can be affected by engine calibration, it probably cannot be eliminated as long as cooled EGR is required for emission control. It is generally felt that “dry fluffy” soot is less likely to cause major fouling than “heavy wet” soot. An oxidation catalyst in the EGR line can remove HC and has been shown to reduce fouling in some applications. The combination of an oxidation catalyst and a wall-flow filter largely eliminates fouling. Various EGR cooler designs affect details of deposit formation.

Effects of Surface Treatment (Lubricant) on Spot Friction Welded Joints Made of 6111-T4 Aluminum Sheets

The effects of lubricant on lap shear strength of Spot Friction Welded (SFW) joints made of 6111-T4 alloys were studied. Taguchi L8 design of experiment methodology was used to determine the lubricant effects. The results showed that the lap shear strength increased by 9.9% when the lubricant was present at the top surface compared to that of the baseline (no lubricant) whereas the lap shear strength reduced by 10.2% and 10.9% when the lubricant was present in the middle and at the bottom surfaces compared to that of the baseline (no lubricant), respectively. The microstructure analysis showed a zigzag interface at the joint between the upper and the lower sheet metal for the baseline specimen, the specimens with the lubricant at the top and at the bottom. However, a straight line interface is exhibited at the joint between the upper and the lower sheet for the specimen with the lubricant in the middle. The weld nugget sizes of the lap shear tested specimens were measured.

Development of an Adaptive Workload Management System using Queueing Network-Model Human Processor (QN-MHP)

The chance of vehicle collisions significantly increases when drivers are overloaded with information from in-vehicle systems. Developing adaptive workload management systems (AWMS) to dynamically control the rate of messages from these in-vehicle systems is one of the solutions to this problem. However, existing AWMSs do not use a model of driver cognitive system to estimate workload and only suppress or redirect in-vehicle system messages, without changing their rate based on driver workload. In this work, we propose a prototype of a new adaptive workload management system (QN-MHP AWMS) and it includes: a queueing network model of driver workload (Wu & Liu, In Press) that estimates driver workload in different driving situations, and a message controller that determines the optimal delay times between messages and dynamically controls the rate of messages presented to drivers.

First Order Analysis for Automotive Body Structure Design-Part 2: Joint Analysis Considering Nonlinear Behavior

We have developed new CAE tools in the concept design process based on First Order Analysis (FOA). Joints are often modeled by rotational spring elements. However, it is very difficult to obtain good accuracy. We think that one of the reasons is the influence of the nonlinear behavior due to local elastic buckling. Automotive body structures have the possibility of causing local buckling since they are constructed by thin walled cross sections. In this paper we focus on this behavior. First of all, we present the concept of joint analysis in FOA, using global-local analysis. After that, we research nonlinear behavior in order to construct an accurate joint reduced model. (1) The influence of local buckling is shown using uniform beams. (2) Stiffness decrease of joints due to a local buckling is shown. (3) The way of treating joint modeling considering nonlinear behavior is proposed.

Decomposition-based Assembly Synthesis of Automotive Body Structures

This paper presents an extension of our previous work on decomposition-based assembly synthesis [1], where the 3D finite element model of a vehicle body-in-white (BIW) is optimally decomposed into a set of components considering the stiffness of the assembled structure under given loading conditions, and the manufacturability and assemblability of each component. The stiffness of the assembled structure is evaluated by finite element analyses, where spot-welded joints are modeled as linear torsional springs. In order to allow close examinations of the trade-off among stiffness, manufacturability, and assemblability, the optimal decomposition problem is solved by multi-objective genetic algorithm [2,3], with graph-based crossover [4,5], combined with FEM analyses, generating Pareto optimal solutions. Two software programs are developed to implement the proposed method.

Design Optimization of Vehicle Structures for Crashworthiness via Equivalent Mechanism Approximations

A new method for crashworthiness optimization of vehicle structures is presented, where an early design exploration is done by the optimization of an equivalent mechanism approximating a vehicle structure. An equivalent mechanism (EM) is a network of rigid bodies connected by prismatic and revolute joints with special nonlinear springs. These springs are designed to mimic the force-displacement characteristics of thin-walled beams often found in the vehicle body structures. A computer software is implemented that allows the designer to quickly construct an equivalent mechanism model of a structure using a graphical user interface (GUI) to optimize the model for given objectives prior to final tuning using finite element (FE) models. A case study of a vehicle front substructure consisting of mid and lower rails is presented, which demonstrates that the new approach can obtain a better design with less computational resources than the direct optimization of a FE model.

Microstructures and Failure Mechanisms of Spot Friction Welds in Lap-Shear Specimens of Aluminum 5754 Sheets

Microstructures and failure mechanisms of spot friction welds (SFW) in aluminum 5754 lap-shear specimens were investigated. In order to study the effect of tool geometry on the joint strength of spot friction welds, a concave tool and a flat tool were used. In order to understand the effect of tool penetration depth on the joint strength, spot friction welds were prepared with two different penetration depths for each tool. The results indicated that the concave tool produced slightly higher joint strength than the flat tool. The joint strength did not change for the two depths for the flat tool whereas the joint strength slightly increases as the penetration depth increases for the concave tool. The experimental results show that the failure mechanism is necking and shearing for the spot friction welds made by both tools. The failure was initiated and fractured through the upper sheet under the shoulder indentation near the crack tip.

Fatigue Life Prediction for Adaptable Insert Welds between Sheet Steel and Cast Magnesium Alloy

Joining technology is a key factor to utilize dissimilar materials in vehicle structures. Adaptable insert weld (AIW) technology is developed to join sheet steel (HSLA350) to cast magnesium alloy (AM60) and is constructed by combining riveting technology and electrical resistance spot welding technology. In this project, the AIW joint technology is applied to construct front shock tower structures composed with HSLA350, AM60, and Al6082 and a method is developed to predict the fatigue life of the AIW joints. Lap-shear and cross-tension specimens were constructed and tested to develop the fatigue parameters (load-life curves) of AIW joint. Two FEA modeling techniques for AIW joints were used to model the specimen geometry. These modeling approaches are area contact method (ACM) and TIE contact method.

Fatigue Life Prediction of Friction Stir Linear Welds for Magnesium Alloys

Friction stir linear welding (FSLW) is widely used in joining lightweight materials including aluminum alloys and magnesium alloys. However, fatigue life prediction method for FSLW is not well developed yet for vehicle structure applications. This paper is tried to use two different methods for the prediction of fatigue life of FSLW in vehicle structures. FSLW is represented with 2-D shell elements for the structural stress approach and is represented with TIE contact for the maximum principal stress approach in finite element (FE) models. S-N curves were developed from coupon specimen test results for both the approaches. These S-N curves were used to predict fatigue life of FSLW of a front shock tower structure that was constructed by joining AM60 to AZ31 and AM60 to AM30. The fatigue life prediction results were then correlated with test results of the front shock tower structures.
