Development and Validation of an Analytical Seal Bead Design Model for Automotive Superplastic Forming

With the increasing demand for fuel efficient vehicles, technologies like superplastic forming (SPF) are being developed and implemented to allow for the utilization of lightweight automotive sheet materials. While forming under superplastic conditions leads to increased formability in lightweight alloys, such as aluminum, the slower forming times required by the technology can limit the technology to low to mid production levels. One problem that can increase forming time is the reduction of forming pressure due to pressurizing (forming) gas leaks, during the forming cycle, at the die/sheet/blankholder interface. Traditionally, such leaks have been successfully addressed through the use of a seal bead. However, for advanced die technologies that result in reduced cycle times (such as hot draw mechanical performing, which combine aspects of mechanical preforming of the sheet metal followed by SPF), the use of seal beads can restrict the drawing of sheet material into the forming die.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

Characterization and Modeling of Wet Clutch Actuator for High-Fidelity Propulsion System Simulations

Innovations in mobility are built upon a management of complex interactions between sub-systems and components. A need for CAE tools that are capable of system simulations is well recognized, as evidenced by a growing number of commercial packages. However impressive they are, the predictability of such simulations still rests on the representation of the base components. Among them, a wet clutch actuator continues to play a critical role in the next generation propulsion systems. It converts hydraulic pressure to mechanical force to control torque transmitted through a clutch pack. The actuator is typically modeled as a hydraulic piston opposed by a mechanical spring. Because the piston slides over a seal, some models have a framework to account for seal friction. However, there are few contributions to the literature that describe the effects of seals on clutch actuator behaviors.

Failure Mode and Fatigue Behavior of Flow Drill Screw Joints in Lap-Shear Specimens of Aluminum 6082-T6 Sheets of Different Thicknesses

Failure mode and fatigue behavior of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets of different thicknesses are investigated based on the experimental results and a structural stress fatigue life estimation model. Lap-shear specimens of different thicknesses with FDS joints with clearance hole were made and tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints with clearance hole in lap-shear specimens of different thicknesses under quasi-static loading conditions. Under quasi-static loading conditions, as the thickness increases, the FDS joint failed from the penetration of the screw head into the upper sheet to the failure of the screw between the two sheets. Optical micrographs also show the failure modes of the FDS joints with clearance hole in lap-shear specimens of different thicknesses under cyclic loading conditions.

Failure mode and fatigue behavior of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets made with different processing conditions are investigated based on the experimental results and a structural stress fatigue life estimation model. Lap-shear specimens with FDS joints without clearance hole and lap-shear specimens with stripped FDS joints with clearance hole were made and then tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints without clearance hole (with gap) and the stripped FDS joints with clearance hole under quasi-static and cyclic loading conditions. The fatigue failure mode of the FDS joints without clearance hole (with gap) in lap-shear specimens is similar to those with clearance hole. The fatigue lives of lap-shear specimens with FDS joints without clearance hole are lower than those with clearance hole for given load ranges under cyclic loading conditions.

Low-Order Contact Load Distribution Model for Ball Nut Assemblies

Ball nut assemblies (BNAs) are used in a variety of applications, e.g., automotive, aerospace and manufacturing, for converting rotary motion to linear motion (or vice versa). In these application areas, accurate characterization of the dynamics of BNAs using low-order models is very useful for performance simulation and analyses. Existing low-order contact load models of BNAs are inadequate, partly because they only consider the axial deformations of the screw and nut. This paper presents a low-order load distribution model for BNAs which considers the axial, torsional and lateral deformations of the screw and nut. The screw and nut are modeled as finite element beams, while Hertzian Contact Theory is used to model the contact condition between the balls and raceways of the screw and nut. The interactions between the forces and displacements of the screw and nut and those at the ball-raceway contact points are established using transformation matrices.

Innovative Additive Manufacturing Process for Successful Production of 7000 Series Aluminum Alloy Components Using Smart Optical Monitoring System

Aircraft components are commonly produced with 7000 series aluminum alloys (AA) due to its weight, strength, and fatigue properties. Auto Industry is also choosing more and more aluminum component for weight reduction. Current additive manufacturing (AM) methods fall short of successfully producing 7000 series AA due to the reflective nature of the material along with elements with low vaporization temperature. Moreover, lacking in ideal thermal control, print inherently defective products with such issues as poor surface finish alloying element loss and porosity. All these defects contribute to reduction of mechanical strength. By monitoring plasma with spectroscopic sensors, multiple information such as line intensity, standard deviation, plasma temperature or electron density, and by using different signal processing algorithm, AM defects have been detected and classified.

High-Speed Imaging Study on the Effects of Internal Geometry on High-Pressure Gasoline Sprays

High-pressure gasoline injection can improve combustion efficiency and lower engine-out emissions; however, the spray characteristics of high-pressure gasoline (>500 bar) are not well known. Effects of different injector nozzle geometry on high-pressure gasoline sprays were studied using a constant volume chamber. Five nozzles with controlled internal flow features including differences in nozzle inlet rounding, conicity, and outlet diameter were investigated. Reference grade gasoline was injected at fuel pressures of 300, 600, 900, 1200, and 1500 bar. The chamber pressure was varied using nitrogen at ambient temperature and pressures of 1, 5, 10, and 20 bar. Spray development was recorded using diffuse backlit shadowgraph imaging methods.

Bolt-Load Retention Behavior of Die-Cast AZ91D and AE42 Magnesium

The effect of temperature and preload on the bolt load retention (BLR) behavior of AZ91D and AE42 magnesium die castings was investigated. The results were compared to those of 380 aluminum die castings. Test temperatures from 125 to 175°C and preloads from 7 to 28 kN were investigated. The loss of preload for AZ91D was more sensitive to temperature than that observed for AE42, especially at low preloads. In general, retained bolt-load was lowest in AZ91D. All test assemblies were preloaded at room temperature and load levels increased when the assemblies reached test temperature. The load-increase was dependent on the preload level, test temperature, alloy, and results from thermal expansion mismatch between the steel bolt and the magnesium alloy components, mitigated by the onset of primary creep. Thermal exposure (aging) of AZ91D at 150°C improved BLR behavior.

An Experimental Investigation of Lubricant/Main Shaft Interaction and Dryout in an Automatic Transmission Model

When unexpected integrated lubricant-related problems occur, for example, high-speed operating conditions, lubricants can be degraded and even fail to reach certain automatic transmission parts. Dryout of oil films means a serious lack of lubrication, which may damage the power transmission line and key parts. Dryout of ATF is analogous to that in forced convective boiling and condensation. It thus requires special efforts to determine the mechanics that induce such fluid transport phenomena. This paper presents an experimental investigation of lubricant activities in the main shaft. Dimensional analysis is applied, and flow maps of the air-oil flow and dryout regimes are constructed. Correlations closely agree with the data and reveal the possibility of dryout. Heat transfer effect is briefly discussed.

A Knowledge Representation Scheme for Nondestructive Testing of Composite Components

This paper presents our efforts to formalize the knowledge domain of nondestructive quality control of automotive composite components with organic (resin) matrices and to develop a prototype knowledge-based system, called NICC for Nondestructive Inspection of Composite Components, to help in the quality assurance of individual components. Geometric and bonding characteristics of parts and assemblies are taken into account, as opposed to the better understood evaluation of test specimens. The reasoning process was divided in two stages: in the first stage all flaws that might be present in the given part are characterized; in the second stage appropriate nondestructive testing procedures are specified to detect each of the possible flaws. The use of nondestructive techniques in the inspection of composites is fairly recent and hence, the knowledge required to develop an expert system is still very scattered and not fully covered in the literature.

Influence of Tensioner Friction on Accessory Drive Dynamics

Belt drives have long been utilized in engine applications to power accessories such as alternators, pumps, compressors and fans. The first belt drives consisted of one or more V-belts powering fixed-centered pulleys and were pre-tensioned by statically adjusting the pulley center separation distances. In recent years, such drives have been replaced by a single, flat, ‘serpentine belt’ tensioned by an ‘automatic tensioner.’ The automatic tensioner consists of a spring-loaded, dry friction damped, tensioner arm that contacts the belt through an idler pulley. The tensioner's major function is to maintain constant belt tension in the presence of changing engine speeds and accessory loads. The engine crankshaft supplies both the requisite power to drive the accessories as well as the (unwanted) dynamic excitation that can adversely affect the accessories and the noise and vibration performance of the belt.

Permanent Mold Casting and Creep Behavior of Mg - 4 Al - 4 X: (Ca, Ce, La, Sr) Alloys

Creep-resistant magnesium alloys for automotive powertrain applications offer significant potential for vehicle weight reduction. In this study permanent mold casting, microstructure and creep behavior have been investigated for a series of ternary magnesium alloys (Mg-4Al-4X (X: Ca, Ce, La, Sr) wt%) and AXJ530 (Mg-5Al-3Ca-0.15Sr, wt%). A permanent mold was instrumented with twelve thermocouples and mold temperature was monitored during the casting process. Average mold temperature increased from 200°C to 400°C during a typical alloy casting series (fifteen to twenty castings). The cast microstructure for all alloys consists of primary α-Mg globular phase surrounded by eutectic structure which is composed of intermetallic(s) and α-Mg magnesium phases. The primary cell size of the AXJ530 increased from 18 to 24 μm with increasing mold temperature and a similar trend is expected for all alloys.

The Mg-Al-Ca Alloy System for Structural Applications at Elevated Temperatures

Solidification paths and phase stability have been investigated in the creep resistant Mg-Al-Ca based alloys for powertrain applications. The liquidus projection and isothermal sections of the Mg-Al-Ca ternary system were determined, including a ternary (Mg, Al)2Ca intermetallic compound. The solidification of the alloys in the α-Mg primary phase field involves L→α+(Mg, Al)2Ca eutectic reaction in a wide range of compositions and is terminated with invariant reactions that form Mg2Ca or Mg17Al12 phases. The (Mg, Al)2Ca is a high temperature phase and decomposes into Mg2Ca and Al2Ca phases between 773 and 673 K, but the transformation is kinetically quite slow at temperatures below 473 K. Based on this new knowledge, alloy modifications through quaternary elemental additions to improve the solid-solution strength and aging treatments to reinforce the α-Mg phase with precipitates have been demonstrated.

Effects of Surface Treatment (Lubricant) on Spot Friction Welded Joints Made of 6111-T4 Aluminum Sheets

The effects of lubricant on lap shear strength of Spot Friction Welded (SFW) joints made of 6111-T4 alloys were studied. Taguchi L8 design of experiment methodology was used to determine the lubricant effects. The results showed that the lap shear strength increased by 9.9% when the lubricant was present at the top surface compared to that of the baseline (no lubricant) whereas the lap shear strength reduced by 10.2% and 10.9% when the lubricant was present in the middle and at the bottom surfaces compared to that of the baseline (no lubricant), respectively. The microstructure analysis showed a zigzag interface at the joint between the upper and the lower sheet metal for the baseline specimen, the specimens with the lubricant at the top and at the bottom. However, a straight line interface is exhibited at the joint between the upper and the lower sheet for the specimen with the lubricant in the middle. The weld nugget sizes of the lap shear tested specimens were measured.

Characterization of the Fluid Deaeration Device for a Hydraulic Hybrid Vehicle System

The attractiveness of the hydraulic hybrid concept stems from the high power density and efficiency of the pump/motors and the accumulator. This is particularly advantageous in applications to heavy vehicles, as high mass translates into high rates of energy flows through the system. Using dry case hydraulic pumps further improves the energy conversion in the system, as they have 1-4% better efficiency than traditional wet-case pumps. However, evacuation of fluid from the case introduces air bubbles and it becomes imperative to address the deaeration problems. This research develops a bubble elimination efficiency testing apparatus (BEETA) to establish quantitative results characterizing bubble removal from hydraulic fluid in a cyclone deaeration device. The BEETA system mixes the oil and air according to predetermined ratio, passes the mixture through a cyclone deaeration device, and then measures the concentration of air in the exiting fluid.

Structure-borne Vehicle Analysis using a Hybrid Finite Element Method

The hybrid FEA method combines the conventional FEA method with the energy FEA (EFEA) for computing the structural vibration in vehicle structures when the excitation is applied on the load bearing stiff structural members. Conventional FEA models are employed for modeling the behavior of the stiff members in the vehicle. In order to account for the effect of the flexible members in the FEA analysis, appropriate damping and spring/mass elements are introduced at the connections between stiff and flexible members. Computing properly the values of these damping and spring/mass elements is important for the overall accuracy of the computations. Utilizing in these computations the analytical solutions for the driving point impedance of infinite or semi-infinite members introduces significant approximations.

Power-By-Wire Piezoelectric-Hydraulic Pump Actuator for Automotive Transmission Shift Control

In this study, a new actuation system concept is developed for automotive transmission shift control. A piezoelectric-hydraulic pump (in short, PHP) based actuation system is one of the potential alternatives that can replace the current electro-hydraulic actuation system in automotive transmissions. Their feasibility has been successfully demonstrated in a lab environment. This study extends the application of the PHP actuator into an AT (Automatic Transmission) test-bed to validate the effectiveness of the new power-by-wire actuation concept. To demonstrate the potentials of the PHP actuator, a nonlinear sliding mode control for force tracking and hardware-in-the-loop simulation (in short, HILS) are performed.

Fatigue Behavior of Semi-Solid Formed A357-T6 Aluminum

The fundamental relationship between semi-solid processing and microstructure and their effect on the flow characteristics of semi-solid metals have been studied for several years. However, how the process related microstructure influences fatigue properties has not been given the same attention. This study examines the influence of process-related microstructure on the fatigue properties of semi-solid formed A357 alloys. High-solid-fraction (62% solid) and low-solid-fraction (31% and 36% solid) semi-solid formed A357 was tested in axial fatigue with a stress ratio (R) equal to -1. The high solid fraction (HSF) material had better fatigue properties than the low solid fraction (LSF) material. This is attributed to the fatigue crack initiation mechanisms, as related to the fatigue crack initiation features and the strengths of the materials.

Bolt-Load Retention Behavior of a Die Cast Magnesium-Rare Earth Alloy

The need for improved understanding of new magnesium alloys for the automotive industry continues to grow as the application for these lightweight alloys expands to more demanding environments, particularly in drivetrain components. Their use at elevated temperatures, such as in transmission cases, presents a challenge because magnesium alloys generally have lower creep resistance than aluminum alloys currently employed for such applications. In this study, a new die cast magnesium alloy, MEZ, containing rare earth (RE) elements and zinc as principal alloying constituents, was examined for its bolt-load retention (BLR) properties. Preloads varied from 14 to 28 kN and test temperatures ranged from 125 to 175°C. At all test temperatures and preloads, MEZ retained the greatest fraction of the initial imposed preload when compared to the magnesium alloys AZ91D, AE42, AM50, and the AM50+Ca series alloys.
