A Component Test Methodology for Simulation of Full-Vehicle Side Impact Dummy Abdomen Responses for Door Trim Evaluation

Described in this paper is a component test methodology to evaluate the door trim armrest performance in an Insurance Institute for Highway Safety (IIHS) side impact test and to predict the SID-IIs abdomen injury metrics (rib deflection, deflection rate and V*C). The test methodology consisted of a sub-assembly of two SID-IIs abdomen ribs with spine box, mounted on a linear bearing and allowed to translate in the direction of impact. The spine box with the assembly of two abdominal ribs was rigidly attached to the sliding test fixture, and is stationary at the start of the test. The door trim armrest was mounted on the impactor, which was prescribed the door velocity profile obtained from full-vehicle test. The location and orientation of the armrest relative to the dummy abdomen ribs was maintained the same as in the full-vehicle test.

Fatigue Resistance of Short Fiber-Reinforced TiNi/Al6061-SiC Composite

The short NiTi fiber-reinforced NiTi/Al6061-SiC composite was recently developed through the U.S. Army SBIR Phase-II program [1]. The objectives of this project are to use short NiTi fiber reinforcement to induce compressive stress through shape memory effect, to use silicon carbide (SiC) particulate reinforcement to enhance the mechanical properties of the aluminum matrix, to gain fundamental knowledge of short NiTi fiber-reinforced aluminum matrix composite, and eventually to improve fatigue resistance, impact damage tolerance and fracture toughness of the composite. The fatigue life, damage and fracture behavior of TiNi/Al6061-SiC, TiNi/Al6061, Al6061-SiC composites as well as monolithic Al6061 alloy were investigated under fully reversed cyclic loading. It was found that fatigue life of NiTi/Al6061-SiC composite, in term of the cycles, increased by two orders of magnitude, compared to monolithic Al6061 alloy

The piston secondary motion is an important phenomenon in internal combustion (IC) engine. It occurs due to the piston transverse and rotational motion during piston reciprocating motion. The piston secondary motion results in engine friction and engine noise. There has been lot of research activities going on in piston secondary motion using both analytical models and experimental studies. These studies are aimed at reducing the engine friction as well as the noise generated due to piston secondary motion. The aim of this paper is to compile the research actives carried out on the piston secondary motion and discuss the possible research opportunities for reducing the IC engine piston secondary motion.

Correlating Port Fuel injection to Wetted Fuel Footprints on Combustion Chamber Walls and UBHC in Engine Start Processes

Unburned hydrocarbon (UBHC) emissions from gasoline engines remain a primary engineering research and development concern due to stricter emission regulations. Gasoline engines produce more UBHC emissions during cold start and warm-up than during any other stage of operation, because of insufficient fuel-air mixing, particularly in view of the additional fuel enrichment used for early starting. Impingement of fuel droplets on the cylinder wall is a major source of UBHC and a concern for oil dilution. This paper describes an experimental study that was carried out to investigate the distribution and “footprint” of fuel droplets impinging on the cylinder wall during the intake stroke under engine starting conditions. Injectors having different targeting and atomization characteristics were used in a 4-Valve engine with optical access to the intake port and combustion chamber.

Visualization and Analysis of the Impingement Processes of a Narrow-Cone DI Gasoline Spray

The direct injection spray-wall interactions were investigated experimentally using high-speed laser-sheet imaging, shadowgraphy, wetted footprints and phase Doppler interferometry techniques. A narrow-cone high-pressure swirl injector is used to inject iso-octane fuel onto a plate, at three different impact angles inside a pressurized chamber. Heated air and plate conditions were compared with unheated cases. Injection interval was also varied in the heated case to compare dry- and wet- wall impingement behaviors. High-speed macroscopic Mie-scattering images showed that presence of wall and air temperature has only minor effect on the bulk spray structure and penetration speed for the narrow-cone injector tested. The overall bulk motions of the spray plume and its spatial position at a given time are basically unaffected until a few millimeters before impacting the wall.

Crack Failure Mode Analysis for Cam-Housing Rocker Arm and Pin

During the extensive testing under NATO and Commercial Standards, crack is observed in camshaft housing to initiate from the eccentric shaft bore and go toward the hold down bolt hole. Hence lab test proposal is originated to induce similar failure in a controlled method and then to compare new design alternatives. CAE analysis follows the same set up as the lab test to duplicate failure mode in stress analysis and fatigue analysis with duty cycle loads, and then figures out two strategies on how to improve the design, including geometry change and material change. In geometry wise, four new design iterations are evaluated for comparison. In material wise, one new material for camshaft housing and five manufacturing effect parameters for pin and rocker arm are compared, including ground, machined, machined and decarburization, casting, as well as casting and nitride. With those comparisons, all manufacturing parameters are compared based on effectiveness to affect the fatigue life.

Prediction of the Behaviors of Adhesively Bonded Steel Hat Section Components under Axial Impact Loading

Adhesively bonded steel hat section components have been experimentally studied in the past as a potential alternative to traditional hat section components with spot-welded flanges. One of the concerns with such components has been their performance under axial impact loading as adhesive is far more brittle as compared to a spot weld. However, recent drop-weight impact tests have shown that the energy absorption capabilities of adhesively bonded steel hat sections are competitive with respect to geometrically similar spot-welded specimens. Although flange separation may take place in the case of a specimen employing a rubber toughened epoxy adhesive, the failure would have taken place post progressive buckling and absorption of impact energy.

The present work is concerned with the objective of developing a process for practical multi-disciplinary design optimization (MDO). The main goal adopted here is to minimize the weight of a vehicle body structure meeting NVH (Noise, Vibration and Harshness), durability, and crash safety targets. Initially, for simplicity a square tube is taken for the study. The design variables considered in the study are width, thickness and yield strength of the tube. Using the Response Surface Method (RSM) and the Design Of Experiments (DOE) technique, second order polynomial response surfaces are generated for prediction of the structural performance parameters such as lowest modal frequency, fatigue life, and peak deceleration value. The optimum solution is then obtained by using traditional gradient-based search algorithm functionality “fmincon” in commercial Matlab package.

Modeling the Vibrations of and Energy Distributions in Car Body Structures

A general numerical method, the so-called Fourier Spectral Element Method (FSEM), is described for the dynamic analysis of complex systems such as car body structures. In this method, a complex dynamic system is viewed as an assembly of a number of fundamental structural components such as beams, plates, and shells. Over each structural component, the basic solution variables (typically, the displacements) are sought as a continuous function in the form of an improved Fourier series expansion which is mathematically guaranteed to converge absolutely and uniformly over the solution domain of interest. Accordingly, the Fourier coefficients are considered as the generalized coordinates and determined using the powerful Rayleigh-Ritz method. Since this method does not involve any assumption or an introduction of any artificial model parameters, it is broadly applicable to the whole frequency range which is usually divided into low, mid, and high frequency regions.

A New Experimental Technique for Friction Simulation in Automotive Piston Ring and Cylinder Liners

A new friction testing system has been designed and built to simulate the actual engine conditions in friction and wear test of piston-ring and cylinder liner assembly. Experimental data has been developed as Friction Coefficient / Crank Angle Degree diagrams including the effects of running speed (500 and 700 rpm) and ring normal load. Surface roughness profilocorder traces were obtained for tested samples. Mixed lubrication regime observed in the most part of the test range. New cylinder bore materials and lubricants can be screened easily and more reliable simulated engine friction data can be collected using this technique.

Visualizing Automobile Disk Brake Squeals and Corresponding Out-of-Plane Vibration Modes

Automobile disk brake squeal has always been one of the major customer complaints because of its extremely unpleasant, very high pitch and intense sound. Currently, diagnostics of vehicle brake squeals are conducted using a scanning laser vibrometer synchronized with squeals. This process is time consuming, especially when there is a hard-to-reach area for a laser beam to shine or when squeals have multiple frequencies for which filtering must be used so that individual out-of-plane vibration modes can be obtained. In this paper, a different method known as Helmholtz equation least squares (HELS) method based nearfield acoustical holography (NAH) is used to reconstruct all acoustic quantities, including the acoustic pressure, normal components of the surface velocity and acoustic intensity. In particular, the locations from which squeal is originated are identified and the out-of-plane vibration modes that are responsible for squeal sounds are established.

Effects of Injection Timings and Intake Port Flow Control on the In-Cylinder Wetted Fuel Footprints during PFI Engine Startup Process

Wall-wetting due to liquid fuel film motion and fuel droplet impingement on combustion chamber walls is a major source of unburned hydrocarbons (UBHC), and is a concern for oil dilution in PFI engines. An experimental study was carried out to investigate the effects of injection timing, a charge motion control device, and the matching of injector with port geometry, on the “footprints” of liquid fuel inside the combustion chamber during the PFI engine starting process. Using a gasoline-soluble dye and filter paper deployed on the cylinder liner and piston top land surfaces to capture the liquid fuel footprints, the effects of the mixture formation processes on the wetted footprints can be qualitatively and quantitatively examined by comparing the wetted footprint locations and their color intensities. Real-time filming of the development of wetted footprints using a high-speed camera can also show the time history of the fuel wetting process inside an optically accessible engine.

The Development of a Model for the Study of Head Injury

Experiments have revealed that the brain of the experimental animal behaves elastically in response to dynamic forces in situ. The response of the skull of the human cadaver has been investigated by means of static load-deflection tests and impact and mechanical impedance tests. This information has been used to construct a two-dimensional head model consisting of a polyester resin shell reinforced with fiberglas with plexiglass sides; a clear silicone gel brain; and spinal cord simulated by a plexiglass tube containing silicone gel supported by a piston-spring assembly. Several frames taken from motion pictures recorded at 7,000 frames/sec. show how pressure gradients in the model are displayed by observing the growth and location of bubbles during impact.

A Comparative Study on Fatigue Damage of Caldie™ from Different Manufacturing Routes

In automotive body manufacturing the dies for blanking/trimming/piercing are under most severe loading condition involving high contact stress at high impact loading and large number of cycles. With continuous increase in sheet metal strength, the trim die service life becomes a great concern for industries. In this study, competing trim die manufacturing routes were compared, including die raw materials produced by hot-working (wrought) vs. casting, edge-welding (as repaired condition) vs. bulk base metals (representing new tools), and the heat treatment method by induction hardening vs. furnace through-heating. CaldieTM, a Uddeholm trademarked grade was used as trim die material. The mechanical tests are performed using a WSU developed trimming simulator, with fatigue loading applied at cubic die specimen’s cutting edges through a tungsten carbide rod to accelerate the trim edge damage. The tests are periodically interrupted at specified cycles for measurement of die edge damage.

A New Ignition Delay Formulation Applied to Predict Misfiring During Cold Starting of Diesel Engines

A new formulation is developed for the ignition delay (ID) in diesel engines to account for the effect of piston motion on the global autoignition reaction rates. A differentiation is made between the IDe measured in engines and IDv, measured in constant volume vessels. In addition, a method is presented to determine the coefficients of the IDe correlation from actual engine experimental data. The new formulation for IDe is applied to predict the misfiring cycles during the cold starting of diesel engines at different low ambient temperatures. The predictions are compared with experimental results obtained on a multi-cylinder heavy-duty diesel engine.

A unified approach has been developed and applied to solder joint life prediction in this paper, which indicates a breakthrough for solder joint reliability simulation. It includes the material characterization of solder alloys, the testing of solder joint specimens, a unified viscoplastic constitutive framework with damage evolution, numerical algorithm development and implementation, and experimental validation. The emphasis of this report focuses on the algorithm development and experimental verification of proposed viscoplasticity with damage evolution.

One-Dimensional Modelling and Analysis of Thermal Barrier Coatings for Reduction of Cooling Loads in Military Vehicles

There is a general interest in the reduction of cooling loads in military vehicles. To that end thermal barrier coatings (TBCs) are being studied for their potential as insulators, particularly for military engines. The effectiveness of TBCs is largely dependent on their thermal properties, however insulating effects can also be modified by applying different coating thickness. Convection from in-cylinder surfaces can also be affected by manipulation of surface structure. Although most prior studies have examined TBCs as a means of increasing efficiency, military vehicle design is primarily concerned with the reduction of cylinder heat transfer to allow downsizing of cooling systems. A 1-D transient conjugate heat transfer model was developed to provide insight into the effects of different TBC designs and material selection on cooling loads. Results identify low thermal conductivity and low thermal capacitance as key parameters in achieving optimal heat loss reduction.

Behavior of Adhesively Bonded Steel Double-Hat Section Components under Lateral Impact Loading

Recent experimental studies on the behavior of adhesively-bonded steel double-hat section components under axial impact loading have produced encouraging results in terms of load-displacement response and energy absorption when compared to traditional spot-welded hat- sections. However, it appears that extremely limited study has been carried out on the behavior of such components under transverse impact loading keeping in mind applications such as automotive body structures subject to lateral/side impact. In the present work, lateral impact studies have been carried out in a drop-weight test set-up on adhesively-bonded steel double-hat section components and the performance of such components has been compared against their conventional spot-welded and hybrid counterparts. It is clarified that hybrid components in the present context refer to adhesively-bonded hat-sections with a few spot welds only aimed at preventing catastrophic flange separations.

Behavior of Adhesively Bonded Steel Double Hat-Section Components under Axial Quasi-Static and Impact Loading

An attractive strategy for joining metallic as well as non-metallic substrates through adhesive bonding. This technique of joining also offers the functionality for joining dissimilar materials. However, doubts are often expressed on the ability of such joints to perform on par with other mechanical fastening methodologies such as welding, riveting, etc. In the current study, adhesively-bonded single lap shear (SLS), double lap shear (DLS) and T-peel joints are studied initially under quasi-static loading using substrates made of a grade of mild steel and an epoxy-based adhesive of a renowned make (Huntsman). Additionally, single lap shear joints comprised of a single spot weld are tested under quasi-static loading. The shear strengths of adhesively-bonded SLS joints and spot-welded SLS joints are found to be similar. An important consideration in the deployment of adhesively bonded joints in automotive body structures would be the performance of such joints under impact loading.
