LPL EGR and D-EGR® Engine Concept Comparison Part 2: High Load Operation

The ongoing pursuit of improved engine efficiency and emissions is driving gasoline low-pressure loop EGR systems into production around the globe. The Dedicated EGR (D-EGR®) engine was developed to minimize some of the challenges of cooled EGR while maintaining its advantages. The D-EGR engine is a high efficiency, low emissions internal combustion engine for automotive and off-highway applications. The core of the engine development focused on a unique concept that combines the efficiency improvements associated with recirculated exhaust gas and the efficiency improvements associated with fuel reformation. To outline the differences of the new engine concept with a conventional LPL EGR setup, a turbocharged 2.0 L PFI engine was modified to operate in both modes. The second part of the cooled EGR engine concept comparison investigates efficiency, knock resistance, combustion stability, and maximum load potential at high load conditions.

Dedicated EGR Vehicle Demonstration

Dedicated EGR (D-EGR) is an EGR strategy that uses in-cylinder reformation to improve fuel economy and reduce emissions. The entire exhaust of a sub-group of power cylinders (dedicated cylinders) is routed directly into the intake. These cylinders are run fuel-rich, producing H2 and CO (reformate), with the potential to improve combustion stability, knock tolerance and burn duration. A 2.0 L turbocharged D-EGR engine was packaged into a 2012 Buick Regal and evaluated on drive cycle performance. City and highway fuel consumption were reduced by 13% and 9%, respectively. NOx + NMOG were 31 mg/mile, well below the Tier 2 Bin 5 limit and just outside the Tier 3 Bin 30 limit (30 mg/mile).

The Interaction between Fuel Anti-Knock Index and Reformation Ratio in an Engine Equipped with Dedicated EGR

Experiments were performed on a small displacement (< 2 L), high compression ratio, 4 cylinder, port injected gasoline engine equipped with Dedicated EGR® (D-EGR®) technology using fuels with varying anti-knock properties. Gasolines with anti-knock indices of 84, 89 and 93 anti-knock index (AKI) were tested. The engine was operated at a constant nominal EGR rate of ∼25% while varying the reformation ratio in the dedicated cylinder from a ϕD-EGR = 1.0 - 1.4. Testing was conducted at selected engine speeds and constant torque while operating at knock limited spark advance on the three fuels. The change in combustion phasing as a function of the level of overfuelling in the dedicated cylinder was documented for all three fuels to determine the tradeoff between the reformation ratio required to achieve a certain knock resistance and the fuel octane rating.

Ethanol Flex-fuel Engine Improvements with Exhaust Gas Recirculation and Hydrogen Enrichment

An investigation was performed to identify the benefits of cooled exhaust gas recirculation (EGR) when applied to a potential ethanol flexible fuelled vehicle (eFFV) engine. The fuels investigated in this study represented the range a flex-fuel engine may be exposed to in the United States; from 85% ethanol/gasoline blend (E85) to regular gasoline. The test engine was a 2.0-L in-line 4 cylinder that was turbocharged and port fuel injected (PFI). Ethanol blended fuels, including E85, have a higher octane rating and produce lower exhaust temperatures compared to gasoline. EGR has also been shown to decrease engine knock tendency and decrease exhaust temperatures. A natural progression was to take advantage of the superior combustion characteristics of E85 (i.e. increase compression ratio), and then employ EGR to maintain performance with gasoline. When EGR alone could not provide the necessary knock margin, hydrogen (H2) was added to simulate an onboard fuel reformer.

The Effect of EGR on Low-Speed Pre-Ignition in Boosted SI Engines

The spark ignition (SI) engine has been known to exhibit several different abnormal combustion phenomena, such as knock or pre-ignition, which have been addressed with improved engine design or control schemes. However, in highly boosted SI engines - where the engine displacement is reduced and turbocharging is employed to increase specific power - a new combustion phenomenon, described as Low-Speed Pre-Ignition (LSPI), has been exhibited. LSPI is characterized as a pre-ignition event typically followed by heavy knock, which has the potential to cause degradation of the engine. However, because LSPI events occur only sporadically and in an uncontrolled fashion, it is difficult to identify the causes for this phenomenon and to develop solutions to suppress it. Some countermeasures exist that OEMs can use to avoid LSPI, such as load limiting, but these have drawbacks.

Engine Operating Condition and Gasoline Fuel Composition Effects on Low-Speed Pre-Ignition in High-Performance Spark Ignited Gasoline Engines

Downsizing is an important concept to reduce fuel consumption as well as emissions of spark ignition engines. Engine displacement is reduced in order to shift operating points from lower part load into regions of the operating map with higher efficiency and thus lower specific fuel consumption [ 1 ]. Since maximum power in full load operation decreases due to the reduction of displacement, engines are boosted (turbocharging or supercharging), which leads to a higher specific loading of the engines. Hence, a new combustion phenomenon has been observed at high loads and low engine speed and is referred to as Low-Speed Pre-Ignition or LSPI. In cycles with LSPI, the air/fuel mixture is ignited prior to the spark which results in the initial flame propagation quickly transforming into heavy engine knock. Very high pressure rise rates and peak cylinder pressures could exceed design pressure limits, which in turn could lead to degradation of the engine.

The Effects of Piston Crevices and Injection Strategy on Low-Speed Pre-Ignition in Boosted SI Engines

The spark ignition (SI) engine has been known to exhibit several different abnormal combustion phenomena, such as knock or pre-ignition, which have been addressed with improved engine design or control schemes. However, in highly boosted SI engines, Low-Speed Pre-Ignition (LSPI), a pre-ignition event typically followed by heavy knock, has developed into a topic of major interest due to its potential for engine damage. Previous experiments associated increases in hydrocarbon emissions with the blowdown event of an LSPI cycle [1]. Also, the same experiments showed that there was a dependency of the LSPI activity on fuel and/or lubricant compositions [1]. Based on these findings it was hypothesized that accumulated hydrocarbons play a role in LSPI and are consumed during LSPI events. A potential source for accumulated HC is the top land piston crevice.

The Interaction of Fuel Anti-Knock Index and Cooled EGR on Engine Performance and Efficiency

Experiments were performed on a 2.4L boosted, MPI gasoline engine, equipped with a low-pressure loop (LPL) cooled EGR system and an advanced ignition system, using fuels with varying anti-knock indices. The fuels were blends of 87, 93 and 105 Anti-Knock Index (AKI) gasoline. Ignition timing and EGR sweeps were performed at various loads to determine the tradeoff between EGR level and fuel octane rating. The resulting engine data was analyzed to establish the relationship between the octane requirement and the level of cooled EGR used in a given application. In addition, the combustion difference between fuels was examined to determine the effect that fuel reactivity, in the form of anti-knock index (AKI), has on EGR tolerance and burn rate. The results indicate that the improvement in effective AKI of the fuel from using EGR is constant across commercial grade gasolines at about 0.5 ON per % EGR.

Methanol Fuel Testing on Port Fuel Injected Internal-Only EGR, HPL-EGR and D-EGR® Engine Configurations

The primary focus of this investigation was to determine the hydrogen reformation, efficiency and knock mitigation benefits of methanol-fueled Dedicated EGR (D-EGR®) operation, when compared to other EGR types. A 2.0 L turbocharged port fuel injected engine was operated with internal EGR, high-pressure loop (HPL) EGR and D-EGR configurations. The internal, HPL-EGR, and D-EGR configurations were operated on neat methanol to demonstrate the relative benefit of D-EGR over other EGR types. The D-EGR configuration was also tested on high octane gasoline to highlight the differences to methanol. An additional sub-task of the work was to investigate the combustion response of these configurations. Methanol did not increase its H2 yield for a given D-EGR cylinder equivalence ratio, even though the H:C ratio of methanol is over twice typical gasoline.

Lubricant Reactivity Effects on Gasoline Spark Ignition Engine Knock

The performance and efficiency of spark ignited gasoline engines is often limited by end-gas knock. In particular, when operating the engine at high loads, combustion phasing is retarded to prevent knock, resulting in a significant reduction of engine efficiency. Since the invention of the spark ignition (SI) engine, much work has been devoted to improve and regulate fuel characteristics, such as octane number, to suppress engine knock. The auto-ignition tendency of the engine lubricant however, as described by cetane number (CN), has received little attention, as it has been assumed that engine lubricant effects on knock are insignificant, primarily due to low levels of average oil consumption. However, with modern SI engines being developed to operate at higher loads and closer to knock limits, the reactivity of engine lubricants can impact the knock behavior.

Evaluation of Six Natural Gas Combustion Systems for LNG Locomotive Applications

An experimental program to develop a practical natural gas-fueled locomotive engine was conducted. Six natural gas-fueled combustion systems for an EMD 710-type locomotive engine were developed and tested. The six systems were evaluated in terms of NOx and CO emissions, thermal efficiency, knock tolerance, and other practical considerations. Each combustion system was tested at Notch 5, 100-percent load, Notch 8, 80-percent load, and Notch 8, 100-percent load conditions. In general, all of the technologies produced significantly lower NOx emissions than the baseline diesel engine. Based on the results of the tests and other analyses, a late cycle, high-injection pressure (LaCHIP) combustion system, using a diesel pilot-ignited, late cycle injection of natural gas with a Diesel-type combustion process, was determined to provide the most practical combustion system for a natural gas-fueled, EMD 710-powered locomotive.

Effect of Reduced Boost Air Temperature on Knock Limited Brake Mean Effective Pressure (BMEP)

The effect of low temperature intake air on the knock limited brake mean effective pressure (BMEP) in a spark ignited natural gas engine is described in this paper. This work was conducted to demonstrate the feasibility of using the vaporization of liquefied natural gas (LNG) to reduce the intake air temperature of engines operating on LNG fuel. The effect on steady-state emissions and transient response are also reported. Three different intake air temperatures were tested and evaluated as to their impact upon engine performance and gaseous emissions output. The results of these tests are as follows. The reduced intake air temperature allowed for a 30.7% (501 kPa) increase in the knock-limited BMEP (comparing the 10°C (50°F) intake air results with the 54.4°C (130°F) results). Exhaust emissions were recorded at constant BMEP for varying intake air temperatures.

Alternative Fuel Testing on a Port Fuel Injected LPL EGR and D-EGR® Engine

A turbocharged 2.0 L PFI engine was modified to operate in a low-pressure loop and Dedicated EGR (D-EGR®) engine configuration. Both engine architectures were operated with a low and high octane gasoline as well as three ethanol blends. The core of this study focused on examining combustion differences at part and high loads between the selected fuels and also the different engine configurations. Specifically, the impact of the fuels on combustion stability, burn rates, knock mitigation, required ignition energy, and efficiency were evaluated. The results showed that the knock resistance generally followed the octane rating of the fuel. At part loads, the burn rates, combustion stability, and EGR tolerance was marginally improved with the high ethanol blends. When combustion was not knock or stability limited, the efficiency differences between the fuels were negligible. The D-EGR engine was much less sensitive to fuel changes in terms of burn rates than the LPL EGR setup.

The New BAIC High Efficiency Turbocharged Engine with LPL-EGR

The new Beijing Automotive Industry Corporation (BAIC) engine, an evolution of the 2.3L 4-cylinder turbocharged gasoline engine from Saab, was designed, built, and tested with close collaboration between BAIC Motor Powertrain Co., Ltd. and Southwest Research Institute (SwRI®). The upgraded engine was intended to achieve low fuel consumption and a good balance of high performance and compliance with Euro 6 emissions regulations. Low fuel consumption was achieved primarily through utilizing cooled low pressure loop exhaust gas recirculation (LPL-EGR) and dual independent cam phasers. Cooled LPL-EGR helped suppress engine knock and consequently allowed for increased compression ratio and improved thermal efficiency of the new engine. Dual independent cam phasers reduced engine pumping losses and helped increase low-speed torque. Additionally, the intake and exhaust systems were improved along with optimization of the combustion chamber design.

Transient Control of a Dedicated EGR Engine

Southwest Research Institute (SwRI) has successfully demonstrated the cooled EGR concept via the High Efficiency Dilute Gasoline Engine (HEDGE) consortium. Dilution of intake charge provides three significant benefits - (1) Better Cycle Efficiency (2) Knock Resistance and (3) Lower NOx/PM Emissions. But EGR dilution also poses challenges in terms of combustion stability, condensation and power density. The Dedicated EGR (D-EGR) concept brings back some of the stability lost due to EGR dilution by introducing reformates such as CO and H2 into the intake charge. Control of air, EGR, fuel, and ignition remains a challenge to realizing the aforementioned benefits without sacrificing performance and drivability. This paper addresses the DEGR solution from a controls standpoint. SwRI has been developing a unified framework for controlling a generic combustion engine (gasoline, diesel, dual-fuel natural gas etc.).

Dual Fuel Combustion Study Using 3D CFD Tool

The current boom in natural gas from shale formations in the United States has reduced the price of natural gas to less than the price of petroleum fuels. Thus it is attractive to convert high horsepower diesel engines that use large quantities of fuel to dual fuel operation where a portion of the diesel fuel is replaced by natural gas. The substitution is limited by emissions of unburned natural gas and severe combustion phenomena such as auto-ignition or knock of the mixture and high rates of pressure rise during the ignition and early phase combustion of the diesel and natural gas-air mixture. In this work, the combustion process for dual fuel combustion was investigated using 3D CFD. The combustion process was modeled using detailed chemistry and a simulation domain sensitivity study was conducted to investigate the combustion to CFD geometry assumptions. A baseline model capturing the onset of knock was validated against experimental data from a heavy-duty dual-fuel engine.

A High-Energy Continuous Discharge Ignition System for Dilute Engine Applications

SwRI has developed the DCO® ignition system, a unique continuous discharge system that allows for variable duration/energy events in SI engines. The system uses two coils connected by a diode and a multi-striking controller to generate a continuous current flow through the spark plug of variable duration. A previous publication demonstrated the ability of the DCO system to improve EGR tolerance using low energy coils. In this publication, the work is extended to high current (≻ 300 mA/high energy (≻ 200 mJ) coils and compared to several advanced ignition systems. The results from a 4-cylinder, MPI application demonstrate that the higher current/higher energy coils offer an improvement over the lower energy coils. The engine was tested at a variety of speed and load conditions operating at stoichiometric air-fuel ratios with gasoline and EGR dilution.

Octane Response of Premium-Recommended Vehicles

A higher octane quality fuel used in premium-recommended vehicles has the potential for delivering better acceleration and power. Octane number is a standard measure for the anti-knock quality of a gasoline fuel. A higher octane number fuel can withstand more compression before detonation (or knock). Higher compression ratios directly correlate with engine power and thermodynamic efficiency. Hence engines that are designed for higher octane or premium grade fuels should typically develop higher power by extracting more from the calorific value of the fuel. However, in the case of premium-recommended vehicle models that are designed to run even on lower octane fuels, the extent of performance benefits of using premium grade higher octane fuels can be deciphered via vehicle testing. In this regard, two gasoline fuels with anti-knock index values (AKI) of 87 and 91 respectively were compared in five premium-recommended vehicles for acceleration and power benefits.

Effect of Gas Composition on Octane Number of Natural Gas Fuels

The composition of natural gas delivered through the pipeline varies with time and location around the USA. These variations are known to affect engine performance and emissions through changes in fuel metering characteristics and knock resistance of the fuel. High output, low emissions natural gas engines are being developed that take advantage of the high knock resistance of natural gas. These optimized engines are operated close to knock-limited power where changes in fuel knock resistance can cause operational problems. Octane tests were conducted on natural gas blend fuels using a CFR octane rating engine. Two relationships between motor octane number and fuel composition were established. A correlation for motor octane number versus the reactive hydrogen-carbon ratio was developed, and octane weighting factors, which used the molar composition of the fuel to predict motor octane number, were also found.

Use of Alcohol-in-Diesel Fuel Emulsions and Solutions in a Medium-Speed Diesel Engine

The use of alcohol as a supplemental fuel for a medium-speed diesel engine was investigated using a two-cylinder, two-stroke test engine. Both stabilized and unstabilized emulsions of methanol-in-diesel fuel and ethanol-in-diesel fuel were tested. Also, anhydrous ethanol/diesel fuel solutions were evaluated. Maximum alcohol content of the emulsions and solutions was limited by engine knocking due to a reduction in fuel cetane number. Engine power and thermal efficiency were slightly below baseline diesel fuel levels in the high and mid-speed ranges, but were somewhat improved at low speeds during tests of the unstabilized emulsions and the ethanol solutions. However, thermal efficiency of the stabilized emulsions fell below baseline levels at virtually all conditions.
