Digital Standards Systems—An Integrated Approach to Engineering Standards Usage

Industry standards are key enablers in helping businesses around the meet regulatory requirements, keep costs down, gain market access, and instill consumer confidence. SAE International, a standards development organization (SDO) critical to the transportation industry, works in partnership with industry to develop and distribute standards important in automotive and aerospace product development, product performance, and quality management. Historically, industry standards were formatted with the intention of being distributed in print. This changed with the evolution of new electronic formats, and now most standards are available in PDF or EPUB. While progressive at the time, these formats are now proving inadequate due their optimization for readability by the human eye versus consumption by electronic endpoints.

Driver Demand: Eye Glance Measures

This study investigated driver glances while engaging in infotainment tasks in a stationary vehicle while surrogate driving: watching a driving video recorded from a driver’s viewpoint and projected on a large screen, performing a lane-tracking task, and performing the Tactile Detection Response Task (TDRT) to measure attentional effects of secondary tasks on event detection and response. Twenty-four participants were seated in a 2014 Toyota Corolla production vehicle with the navigation system option. They performed the lane-tracking task using the vehicle’s steering wheel, fitted with a laser pointer to indicate wheel movement on the driving video. Participants simultaneously performed the TDRT and a variety of infotainment tasks, including Manual and Mixed-Mode versions of Destination Entry and Cancel, Contact Dialing, Radio Tuning, Radio Preset selection, and other Manual tasks. Participants also completed the 0-and 1-Back pure auditory-vocal tasks.

Assessment of Adaptive Driving Beam Photometric Performance

Although adaptive driving beam headlight systems are not presently defined in North American headlighting standards, evidence for the potential safety benefits of these systems is increasing. Field measurements of the photometric performance of an adaptive driving bean system were made in response to simulated headlight and tail light conditions. Roadway geometries were varied and multiple measurements for many conditions were made to assess repeatability of measurements. The results of the testing are summarized in the context of validating the likely safety impacts of these systems and of providing recommendations for standardized measurement conditions to ensure reliability.

Future Requirements of Automotive Front Lighting

Adaptive driving beam (ADB), which was first homologated in the ECE world (ECE 123) in 2012 has changed the automotive Front Lighting philosophy completely. Whereas we currently live with separate low beam and high beam features, also used in a combined way, we will have in the future a camera driven light distribution, which is a kind of modified high beam light pattern. ADB is a camera based lighting system, which enables the driver to achieve at night nearly high beam visibility without glaring oncoming or proceeding vehicles and road users. Once the presence of other vehicles is detected the headlamps change the light pattern and block the light where the oncoming or proceeding vehicles are located. The typical low beam light distribution with given and specified cutoff line will only be used in small speed areas. In US this development was well recognized and NHTSA is preparing a way to enable and approve the ADB systems with specific boundary conditions also for the US market.

Statistical Tolerance Analysis of Flexible Assemblies with Contact Effects

One of the most important characteristics of industrial products, especially mechanical set-ups, is considering the tolerances of production and assembly of these set-ups, which directly influences the products’ operations. In sheet metal structures, due to the high flexibility of the sheets, the errors appeared while assembly will be as highly influential as the errors due to the production tolerance of the sheets. As a result, having a comprehensive model which could analyze the assembly process of these structures and also clarifies the relation between the tolerance of the parts and the ultimate changes of the set-up will be of considerable importance. During the assembly process, the contact effect between the components is inevitable. If such effect is not considered, the contact surfaces will permeate. The purpose of this paper is to present a method to analyze the tolerance of flexible sheet structures, considering the contact effect between surfaces.

Fast Crank-Angle Based 0D Simulation of Combustion Engine Cold Tests including Manufacturing Faults and Production Spread

During series production of modern combustion engines a major challenge is to ensure the correct operation of every engine part. A common method is to test engines in end-of-line (EOL) cold test stations, where the engines are not fired but tugged by an electric motor. In this work we present a physically based 0D model for dynamic simulation of combustion engines under EOL test conditions. Our goals are the analysis of manufacturing faults regarding their detectability and the enhancement of test procedures under varying environmental conditions. Physical experiments are prohibitive in production environments, and the simulative approach reduces them to a minimum. This model is the first known to the authors exploring advanced engine test methods under production conditions. The model supports a wide range of manufacturing faults (with adjustable magnitude) as well as error-free production spread in engine components.

Setting Differential Pinion Bearing Preload Using System Stiffness as Estimated by Frequency Response

Tapered roller bearings used to support pinion and differential gears in automotive drive axles perform best with accurate assembled preload. One of the most common high volume production assembly methods relies on bearing friction to adjust preload; however torque is an indirect measure of load, can be influenced by the raceway condition, and is difficult to control. A new method to measure preload utilizes frequency response to estimate axial preload from system stiffness. The stiffness can be measured dynamically and an assembly method automated to set preload without the need for torque or dimensional measurements. By eliminating the need for a torque signal, the raceway conditions which contribute to setting torque do not contribute to the preload setting accuracy. This study demonstrates the effectiveness of using frequency response to measure stiffness and estimate preload.

Impact of Light-Weight Design on Manufacturing Cost - A Review of BMW i3 and Toyota Corolla Body Components

OEMs are investigating opportunities to reduce vehicle mass, driven by a need to meet upcoming CAFE targets, increase the range and reduce battery size of EVs. A number of lightweight materials including high strength steels, aluminum alloys, plastics and composites are now in production. To facilitate development of corporate R&D and commercialization plans for new materials, it is beneficial to understand the current manufacturing costs for production components, and their impact on piece price at different volumes. This paper investigates design and cost impact of light-weighting with respect to front door and floor assembly of Toyota Corolla and BMW i3. Toyota Corolla has a traditional steel body and is sold in high volumes while BMW i3 has relatively low annual sales and is primarily made of composite, aluminum and plastic parts.

Development of Fracture Model for Laser Screw Welding

This paper describes the development of a fracture finite element (FE) model for laser screw welding (LSW) and validation of the model with experimental results. LSW was developed and introduced to production vehicles by Toyota Motor Corporation in 2013. LSW offers superb advantages such as increased productivity and short pitch welding. Although the authors had previously developed fracture FE models for conventional resistance spot welding (RSW), a fracture model for LSW has not been developed. To develop this fracture model, many comprehensive experiments were conducted. The results revealed that LSW had twice as many variations in fracture modes compared to RSW. Moreover, fracture mode bifurcations were also found to result from differences in clearance between welded plates. In order to analyze LSW fracture phenomena, detailed FE models using fine hexahedral elements were developed.

In the automotive industry, mass reduction and lightweight design is a continuing trend that does not show signs of declining. When looking at where to reduce weight in a vehicle, the body is a preferential subsystem due to its large contribution to overall mass and the stability of body composition over a specific model range. The automotive industry of today moves toward a greater differentiation in materials that compose a car, which can be seen in the several different multi material vehicle bodies that have been introduced by manufacturers in recent years. But while mixing materials may contribute to a good compromise between weight reduction and vehicle cost, it also proposes a number of challenges that need to be addressed. Among other material factors, the different coefficients of thermal expansions might introduce new stresses during painting and curing.

Electric Traction Motors for Cadillac CT6 Plugin Hybrid-Electric Vehicle

The Cadillac CT6 plug-in hybrid electric vehicle (PHEV) power-split transmission architecture utilizes two motors. One is an induction motor type while the other is a permanent magnet AC (PMAC) motor type referred to as motor A and motor B respectively. Bar-wound stator construction is utilized for both motors. Induction motor-A winding is connected in delta and PMAC motor-B winding is connected in wye. Overall, the choice of induction for motor A and permanent magnet for motor B is well supported by the choice of hybrid system architecture and the relative usage profiles of the machines. This selection criteria along with the design optimization of electric motors, their electrical and thermal performances, as well as the noise, vibration, and harshness (NVH) performance are discussed in detail. It is absolutely crucial that high performance electric machines are coupled with high performance control algorithms to enable maximum system efficiency and performance.

Toyota Motor Corporation has developed the new compact-class hybrid vehicle (HV). This vehicle incorporates a new hybrid system for the improvement of fuel efficiency. For this system, a new Power Control Unit (PCU) is developed. The feature of the PCU is downsizing, lightweight, and high efficiency. In expectation of rapid popularization of HV, the aptitude for mass production is also improved. The PCU, which plays an important role in the new system, is our main focus in this paper. Its development is described.

Warranty Forecasting of Repairable Systems for Different Production Patterns

Warranty forecasting of repairable systems is very important for manufacturers of mass produced systems. It is desired to predict the Expected Number of Failures (ENF) after a censoring time using collected failure data before the censoring time. Moreover, systems may be produced with a defective component resulting in extensive warranty costs even after the defective component is detected and replaced with a new design. In this paper, we present a forecasting method to predict the ENF of a repairable system using observed data which is used to calibrate a Generalized Renewal Processes (GRP) model. Manufacturing of products may exhibit different production patterns with different failure statistics through time. For example, vehicles produced in different months may have different failure intensities because of supply chain differences or different skills of production workers, for example.

The automotive industry, known for its competitiveness & innovations globally, researches for continuous improvement of part performances along with reduction of cost & weight. These are amongst the top priority goals across all OEMs. In the long list of automobile parts, pipe clamps have paved their way of design through generations from being of metal to plastic that has expanded its scope of application & performance. In an automobile, plastic clamps are widely used to hold single or multiple water, fuel or brake pipes of various diameters to vehicle body at various locations such as underbody (prone to stone chipping) or engine room (prone to high temperatures), etc. Plastic clamps are preferred over metallic clamps for their cost, weight, performance & productivity. Primarily, in all application areas, a clamp must be able to hold the pipes with consistent & sufficient performance that is quantified through parameters such as thrust force and pipe removal force.

Polyurethane Reactive (PUR) Adhesive to Improve Heat Resistance for Car Seat Attachment Techniques

Recently, it is one of a major problems in automotive industry that wrinkles on seat interior occur at detaching between seat covering and padding foam. The purpose of this research is the way to improve heat resistance and adhesion using polyurethane reactive (PUR) of thermosetting plastic material. We compose PUR that makes thin film and non-tacky characteristic on padding foam. We find optimum situation (method and amount) for leather and padding foam. Viscosity and melting temperature are adjusted to coat with amount. 25~30g/m2 are suitable on padding foam unlike traditional method to coat leather above 100g/ m2. We also verified performances of PUR lamination compared to others. As result, peel strength is strongest at 15.4N/30mm. Heat resistance is also excellent with various padding foams. Furthermore we advance an additional jig to match leather and padding foam by low tacky characteristic of PUR. This jig can increase productivity in seat manufacturing process.

A Case Study on Clean Side Duct Radiated Shell Noise Prediction

Engine air induction shell noise is a structure borne noise that radiates from the surface of the air induction system. The noise is driven by pulsating engine induction air and is perceived as annoying by vehicle passengers. The problem is aggravated by the vehicle design demands for low weight components packaged in an increasingly tight under hood environment. Shell noise problems are often not discovered until production intent parts are available and tested on the vehicle. Part changes are often necessary which threatens program timing. Shell noise should be analyzed in the air induction system design phase and a good shell noise analytical process and targets must be defined. Several air induction clean side ducts are selected for this study. The ducts shell noise is assessed in terms of material strength and structural stiffness. A measurement process is developed to evaluate shell noise of the air induction components. Noise levels are measured inside of the clean side ducts.

Durability Test Time Reduction Methods

Laboratory based durability simulation has become an increasingly important component of vehicle system design validation and production release. It offers several advantages over field testing which has driven its adoption in the automotive and military sectors. Among these advantages are 1) repeatability, 2) earlier testing, 3) isolation of subsystems or components and 4) ability to compress and/or accelerate the testing. In this paper we present time-domain methods and techniques adapted, implemented and used at TARDEC to reduce the time required to perform a laboratory durability test of a full vehicle system, subsystem or component. Specifically, these methods approach a durability schedule holistically by considering all events/surfaces, repeats and channels of interest. They employ the standard Generic Stress Life (GSL) approach, utilizing rain flow cycle counting and a minimum-average method of identifying segments of the events which are less severe.

Influence of Materials Properties on Process Planning Effectiveness

Process planning, whether generative or variant, can be used effectively as through the incorporation of computer aided tools that enhance the evaluator impact of the dialogue between the design and manufacturing functions. Expert systems and algorithms are inherently incorporated into the software tools used herein. This paper examines the materials related implications that influence design for manufacturing issues. Generative process planning software tools are utilized to analyze the sensitivity of the effectiveness of the process plans with respect to changing attributes of material properties. The shift that occurs with respect to cost and production rates of process plans with respect to variations in specific material properties are explored. The research will be analyzing the effect of changes in material properties with respect to the design of a specific product that is prismatic and is produced exclusively by machining processes.

Assessing Design Impact Using a Multi-Accurate Measurement Model

To maintain standards, all manufactured automotive items are subject to strict quality control. Quality control processes test items against agreed upon specification limits. Items that “pass” these tests are "good enough" for commercial use, while items that “fail” are discarded. Quality control testing for large numbers of manufactured products can be costly; as a result, manufacturers might implement inexpensive test processes. Less expensive test processes may result in lower accuracy measurements. Utilizing lower accuracy measurements can increase both the number of discarded items and the number of returned (or recalled) items. We have created a multi-dimensional statistical ellipse model, formed from both lower and higher accuracy measurements, with which the impact of decisions based on lower accuracy test procedures can be assessed. A common method used to improve production yield is to shift the specification limits, increasing the process’s capability index.
