Proceedings for the Joint Conference: MFPT 2013 and ISA's 59th International Instrumentation Symposium

The result of a combined effort between the Society for Machinery Failure Prevention Technology (MFPT) and the International Society of Automation (ISA), which held their conferences together in May, 2013, the proceedings are now are available in print format. Focusing on the theme of Sensors and Systems for Reliability, Safety and Affordability, the Joint Conference MFPT 2013 and ISA’s 59th International Instrumentation Symposium reflected the importance of sensing and condition management systems in lowering sustainment costs. The proceedings contain 33 technical papers chosen out of the 120 presented during the various sessions.

A guide to maintenance procedures in test cells. A suggested equipment monitoring and/or inspections to reduce the probability of unanticipated failures and associated test cell down time. Guidelines for using typically available data acquisition capabilities in a test cell are provided to utilize normally available trending capability to monitor the testing equipment in addition to using these tools for the usual monitoring of the test article. For the common types of test cells (turboshaft, turboprop, turbojet, and turbofan) test facilities, lists of typical systems with their associated components are provided with suggested inspection intervals and key items to look for in the inspection. A template risk assessment form is provided to facilitate the customization of the assessment of the test cell components to help predict recommended spares.

Processes involving use of reactive polymers received recently considerable attention also for producing components suitable for automotive structural applications. In particular polyurethane structural RIM technology seems to be the route of choice in terms of productivity, reliability and physico- mechanical performances in order to fit the automotive industry needs in the production of parts requiring superior load bearing properties. In this frame the development of long pot life snap-cure resins, fast and effective reinforcement preforming techniques as well as the development of computerized provisional processing methodologies are of paramount importance in view of industrialization of the technology. In this paper a description of the work carried out by Enichem Montedipe and Montedison is given. In particular a new family of PU systems, based on special isocyanate variants, is reported.

In order to improve the design of drawn parts and to reduce the number of trial and error tests, Renault has undertaken the development and the validation of various finite element procedures and codes. This paper describes the function of each software and its level of integration into the design process. One of them is already an operational tool used be planners whilst the others are still in the validation phase. Selected examples show typical applications of the computer programs on automotive parts.

The purely theoretical evaluation of critical compression loads seems complex and not very reliable in the case of honeycomb panels, on account of the numerous parameters in play and their complex interrelationships. This report provides the designer with a fast tool for preliminary calculations, consisting of a finite-element mathematical model with elastic-linear code (which can be processed using a PC), which makes it possible to obtain information very closely resembling the real situation.

Antiwear Properties and Applications of Thin Hard Coatings

Different techniques, like PVD, CVD, ion implantation, are increasingly used to produce thin film layers of ceramic compounds to modify the surface properties of metals, carbides, ceramics or polymeric components for specialized conditions or in severe conditions of use. Carbides, nitrides, oxides, etc. have been deposited on the most varied supports to solve problems of high temperature, erosion, corrosion, diffusion and conductivity or electrical resistance. The fields of thin hard coating applications are: tools, dies, punches, mechanical components (for antiwear deposits), structures (for anticorrosion), optics (reflecting or absorbing layers) and microelectronics. In this paper we will present the principal characteristics of different thin hard coating layers and processes, and the principal applications in the anti-wear field.

Energy Finite Element Method (EFEM) and Statistical Energy Analysis (SEA) of a Heavy Equipment Cab

The energy finite element method (EFEM) was developed to utilize available finite element geometric models for high frequency structural-acoustic analysis. Statistical Energy Analysis (SEA) is a lumped parameter approach currently in widespread use for high frequency analysis. In this investigation, EFEM and SEA models were developed for components of a heavy equipment cab. A generalized joint process (GJP) was developed and used for processing the various joints between structural subsystems. The structural predictions were compared to each other as well as to measurements.

Threshold Level as an Index of Squeak and Rattle Performance

A practical approach for evaluating and validating global system designs for Squeak and Rattle performance is proposed. Using simple slip and rattle models, actual sound and vibration data, and the fundamentals of audiological perception, analysis tools adapted from Chaos Theory are used to establish threshold levels of performance and identify system characteristics which are significant contributors to Squeak and Rattle. Focus on system design is maintained by using a simple rattle noise indicator and relating rattle events to levels of dynamic motion (acceleration, velocity, etc.). The threshold level is defined as the level of acceleration at which the system moves from a non-rattling state to a rattling state. The approach is demonstrated with a simple analytical model applied to an experimental structure under dynamic load.

Detection of Icing and Related Loss of Control Effectiveness in Regional and Corporate Aircraft

This paper presents a method of detecting aircraft icing by monitoring its effects on aircraft dynamics. This paper shows that uncontrolled icing on control surfaces directly influences control effectiveness. Using data from onboard attitude and navigation sensors via highly computationally efficient algorithms, the control effectiveness is estimated, thereby detecting icing. Using actual flight test data from NASA Lewis Research Center, this paper demonstrates the ability of this method to detect the loss of elevator effectiveness that occurs with uncontrolled horizontal stabilizer icing that could result from a failed deicing boot. The method is generally applicable to loss of control effectiveness due to icing. Icing affects the aerodynamic performance of aircraft by contaminating the aerodynamic surfaces. Without anti-icing equipment icing, if sufficiently severe, can relatively quickly lead to a situation in which controllable flight is impossible.

Analysis Tools for DaDTA on Riveted Lap Joints

Two specific concerns that could affect safety limits for aging aircraft are the effects of corrosion damage and widespread fatigue damage (WFD) on structural integrity. A common joint in fuselage structure is the riveted lap joint, which overlaps two fuselage skin panels. This design creates complex loading conditions that require various analysis methods for accomplishing a durability and damage tolerance (DaDT) analysis. Under an Air Force research project, Boeing evaluated the capabilities of several advanced analysis tools for assessing the effects of corrosion and WFD on the structural integrity of riveted lap joints.

A New Light Weight, High Performance, Spray Applied Automotive Damping Material

A new multifunctional material was developed to provide corrosion protection, anti-chip protection and vibration damping equal to or better than the existing materials today. This multifunctional coating, applied robotically or manually with airless spray equipment, is a one component system and provides the following characteristics: high vibration damping, low viscosity-easy to process, low shrinkage-no small molecules given off, no solvents, excellent adhesion to oily steel and electrocoat, excellent stone-chip resistance, high stiffness and low density. This paper describes the application and performance benefits of utilizing this sprayable, chip-resistance damper.

Modeling of Engine Exhaust Acoustics

Exhaust acoustics simulation is an important part of the exhaust system process. Especially important is the trend towards a coupled approach to performance and acoustics design. The present paper describes a new simulation tool developed for such coupled simulations. This tool is based on a one-dimensional fluid dynamics solution of the flow in the engine manifolds and exhaust and intake elements. To represent the often complex geometries of mufflers, an easy-to-use graphical pre-processor is provided, with which the user builds a model representation of mufflers using a library of basic elements. A comparison made to two engines equipped with exhaust silencers, shows that the predictions give good results.

This paper provides twelve rules to help reduce four key ergonomic risk factors (force, frequency, posture and mechanical stress). These rules were developed to assist individuals who may not have received extensive ergonomic training but who are involved in implementing any changes (major or minor) to manufacturing work stations. This includes changes in task and/or changes in equipment. A complete ergonomic analysis of a work situation is a good idea in most cases, but these rules will avoid many of the commonly occurring problems if applied early in the design or modification of a workplace.

There are many analogies between the development of education and industrial development in the United States during the 1900s. In both segments of our society the emphasis on quantity of output led to the use of ever more specialized tools and concepts with sub-optimization often reducing the overall output quality. More recently both education and industry, especially the manufacturing sector, have recognized the value added concepts of integration, i.e., applying a holistic approach to their operations. In so doing a new workplace has been defined, the “High Performance Work Organization” (HPWO) (1). The discussion of the effects this development has had on manufacturing of goods and services is left to other presentations in this conference. This presentation focuses on an example from education which illustrates how integration of experiential and academic activities has been set as the cornerstone of a new construct for engineering education.

Alternative Fuel Vehicle Fleet Buyer's Guide

Fleet managers need a tool to assist them in assessing their need to comply with EPAct and to provide them with the ability to obtain information that will allow them to make alternative fuel vehicle purchasing decisions. This paper will describe the Web-based tool that will inform a fleet manager, based on their geographic location, the type of fleet they own or operate, and the number and types of vehicles in their fleet, whether or not they need to meet the requirements of EPAct, and, if so, the percentage of new vehicle purchases needed to comply with the law. The tool provides detailed specifications on available OEM alternative fuel vehicles, including the purchase cost of the vehicles, fuel and fuel system characteristics, and incentives and rebates surrounding the purchase of each vehicle. The full set of federal, state, and local incentives is made available through the tool, as well as detailed access to refueling site and dealership locations.

Development of Improved Arctic Engine Oil (OEA-30)

U.S. Army arctic engine oil, MIL-L-46167B, designated OEA, provides excellent low-temperature operation and is multi functional. It is suitable for crankcase lubrication of reciprocating internal combustion engines and for power-transmission fluid applications in ground equipment. However, this product required 22-percent derated conditions in the two-cycle diesel engine qualifications test. Overall, OEA oil was limited to a maximum ambient temperature use of 5°C for crankcase applications. The technical feasibility of developing an improved, multi functional arctic engine oil for U.S. military ground mobility equipment was investigated. The concept was proven feasible, and the new oil, designated as OEA-30, has exceptional two-cycle diesel engine performance at full engine output and can be operated beyond the 5°C maximum ambient temperature limit of the MIL-L-46167B product.

Evaluation of Chip-Tool Interface Conditions using Transparent Tools

In-situ high speed photographic observations through transparent ceramic cutting tools have been used to observe the dynamic contact interactions at the chip-tool interface while cutting commercially pure copper under a range of cutting speeds and rake angles. Under all conditions it is observed that the chip slides over the rake surface of the tool close to the cutting edge. Under low cutting speeds some chip material is transferred to the tool where the chip curls out of contact with the tool in the form of a fairly thick deposit. At higher cutting speeds a fine layer of chip material is transferred to the tool closer to the cutting edge and the thick deposits formed at lower speed are removed. The tendency for deposition is decreased as the rake angle is decreased. In all cases the dynamic nature of the cutting process and the slow evolution of the deposition are clearly evident.
