e-Fuel Production via Renewables and the Impact on the In-Use CO2 Performance

The trend towards renewable energy sources will continue under the pre-amble of greenhouse gas (GHG) emission reduction targets. The main question is how to harvest and store renewable energy properly. The challenge of intermittency of the renewable energy resources make the supply less predictable compared to the traditional energy sources. Chemical energy carriers like hydrogen and synthetic fuels (e-Fuels) seem to be at least a part of the solution for storing renewable energy. The usage of e-Fuels in the existing ICE-powered vehicle fleet has a big lever arm to reduce the GHG emissions of the transport sector in the short- and medium term. The paper covers the whole well-to-wheel (WtW) pathway by discussing the e-Fuel production from renewable sources, the storage and the usage in the vehicle. It will be summarized by scenarios on the impact of e-Fuel to the WtW CO2 fleet emissions.

Use of a Catalytic Stripper as an Alternative to the Original PMP Measurement Protocol

The Particle Measurement Programme (PMP) developed an exhaust particle number measurement protocol that has been adopted by current light duty vehicle emission regulations in Europe. This includes thermal treatment of the exhaust aerosol to isolate solid particles only and a number counting device with a lower cutpoint of 23 nm to avoid measurement of smaller particles that may affect the repeatability of the measurement. In this paper, we examine a potential alternative to the PMP system, where the thermal treatment is replaced by a catalytic stripper (CS). This offers oxidation and not just evaporation of the volatile components. Alternative sampling systems, either fulfilling the PMP recommendations or utilizing a CS, have been explored in terms of their volatile particle removal efficiency. Tests have been conducted on diesel exhaust, diesel equipped with DPF and gasoline direct injection emissions.

At the moment the documentation of failure inhibition matrices and the fault path management for different controller types and different vehicle projects are mainly maintained manually in individual Excel tables. This is not only time consuming but also gives a high potential for fault liability. In addition there is also no guarantee that the calibration of these failure inhibition matrices and its fault path really works. Conflicting aims between costs, time and fault liability require a new approach for the calibration, documentation and testing of failure inhibition matrices and the complete Diagnostic System Management (DSM) calibration. The standardization and harmonization of the Diagnostic System Management calibration for different calibration projects and derivates is the first step to reduce time and costs. Creating a master calibration for the conjoint fault paths and labels provides a significant reduction of efforts.

Thermal Simulation of High-Speed EV Transmission Bearings for Minimum Lubricant Volume

Minimizing the lubricant volume in a transmission system reduces the churning losses and overall unit costs. However, lubricant volume reduction is also detrimental to the thermal stability of the system. Transmission overheating can result in significant issues in the region of loaded contacts, risking severe surface/sub-surface damage in bearings and gears, as well as reduction in the lubricant quality through advanced oxidation and shear degradation. The increasing trend of electrified transmission input speeds raises the importance of understanding the thermal limits of the system at the envelope of the performance to ensure quality and reliability can be maintained, as well as being a key factor in the development, effecting internal housing features for the promotion of lubrication. A nodal bearing thermal model will be shown which utilizes thermal resistances and smooth particle based CFD for determining bearing lubricant feed rates during operation.

The 2-Step VCR Conrod System - Modular System for High Efficiency and Reduced CO2

In order to achieve future CO2 targets - in particular under real driving conditions - different powertrain technologies will have to be introduced. Beside the increasing electrification of the powertrain, it will be essential to utilize the full potential of the internal combustion engine. In addition to further optimization of the combustion processes and the reduction of mechanical losses in the thermal- and energetic systems, the introduction of Variable Compression Ratio (VCR) is probably the measure with the highest potential for fuel economy improvement. VCR systems are expected to be introduced to a considerable number of next generation turbocharged Spark Ignited (SI) engines in certain vehicle classes. The basic principle of the AVL VCR system described in this paper is a 2-stage variation of the conrod length and thus the Compression Ratio (CR).

Tailored ADAS Functions Fulfilling Local Market Expectations - Time Saving Approach without Compromising the Performance Quality

Modern safety and comfort features must behave country specific to the local environment and traffic conditions in order to gain end consumers’ trust and strengthening OEMs market success respectively. In order to achieve this, a new methodology was developed. In this paper, the approach for designing advanced driving assistance systems (ADAS) with a tailored controller behavior optimized for country specific market expectations like in India is described. Furthermore, the definition of objective performance and calibration targets with automated evaluation of target fulfillment will be deeply discussed. The method is focused on saving time at calibration and validation without compromising the quality of ADAS features. Local market specific driving behavior is investigated and measurement data from real-world driving collected. Data clustering via maneuver detection is performed automatically, which is saving time and effort.

Specialised Gear Rig for the Assessment of Loaded Transmission Error, Line of Action and Summarized Mesh Point

Within gear pair development, the simulation of loaded transmission error, line of action and summarized mesh point are crucial information in design optimization as well as reliability, NVH and efficiency prediction. These properties and variables are difficult to evaluate and are usually only assessed through proxy-variables such as unloaded transmission error or contact pattern assessment. Alternatively, large design loops can be generated when prototypes are produced to directly assess the results of reliability, NVH and efficiency and simulation models updated to the results, but not directly calibrated. This work will showcase an advanced test facility with the unique capabilities to evaluate all gear contact types (including hypoid, beveloid, cylindrical and spiral) under loaded conditions while assessing position and force data that can be used to validate simulation models directly and enhance design development.

Sound Optimization for Downsized Engines

Today, the number of downsized engines with two or three cylinders is increasing due to an increase in fuel efficiency. However, downsized engines exhibit unbalanced interior sound in the range of their optimal engine speed, largely because of their dominant engine orders. In particular, the sound of two-cylinder engines yields half the perceived engine speed of an equivalent four-cylinder engine at the same engine speed. As a result when driving, the two-cylinder engine would be shifted to higher gears much later, diminishing the expected fuel savings. This contribution presents an active in-car sound generation system that makes a two-cylinder engine sound like the more familiar four-cylinder engine. This is done by active, load-dependent playback of signals extracted from the engine vibration through a shaker mounted on the firewall. A blind test with audio experts indicates a significant reduction of the engine speed when shifting to a higher gear.

Simulation Process for the Acoustical Excitation of DC-Link Film Capacitors in Highly Integrated Electrical Drivetrains

The advancing electrification of the powertrain is giving rise to new challenges in the field of acoustics. Film capacitors used in power electronics are a potential source of high-frequency interfering noise since they are exposed to voltage harmonics. These voltage harmonics are caused by semiconductor switching operations that are necessary to convert the DC voltage of the battery into three-phase alternating current for an electrical machine. In order to predict the acoustic characteristics of the DC-link capacitor at an early stage of development, a multiphysical chain of effects has to be addressed to consider electrical and mechanical influences. In this paper, a new method to evaluate the excitation amplitude of film capacitor windings is presented. The corresponding amplitudes are calculated via an analytical strain based on electromechanical couplings of the dielectric within film capacitors.

Root Cause Analysis and Structural Optimization of E-Drive Transmission

This paper describes the simulation tool chain serving to design and optimize the transmission of an electric axle drive from concept to final design with respect to NVH. A two-stage transmission of an eAxle is designed from scratch by the initial layout of gears and shafts, including the optimization of gear micro geometry. After the shaft system and bearings are defined, the concept design of the transmission housing is evaluated with the help of a basic topology optimization regarding stiffness and certain eigenfrequencies. In the next step a fully flexible multi-body dynamic (MBD) and acoustic analysis of the transmission is performed using internally calculated excitations due to gear contact and bearing interaction with shaft and gear dynamics for the entire speed and load range. Critical operating conditions in terms of shaft dynamics, structure borne noise and noise radiation are evaluated and selected as target for optimization in the following steps.

Real Time Capable Pollutant Formation and Exhaust Aftertreatment Modeling-HSDI Diesel Engine Simulation

Modern Diesel engines require an integrated development of combustion strategies, air management and exhaust aftertreatment. This study presents a comprehensive simulation approach with the aim to support engine development activities in the virtual environment. A real-time capable engine, vehicle and control model is extended by three key features. First, a pollutant production model is embedded in a two-zone cylinder model. Second, a framework for catalytic pollutant conversion is built focusing on modern diesel exhaust aftertreatment systems. Third, an extended species transport model is introduced considering the transport of pollutants through the air path. The entire plant model is validated on the example of a passenger car Diesel engine. The predicted engine behavior is compared with steady-state measurements. The NO formation model is investigated for a series of steady-state and transient operating conditions.

Powertrain Calibration Techniques

Meeting the particle number (PN) emissions limits in vehicle test sequences needs specific attention on each power variation event occurring in the internal combustion engine (ICE). ICE power variations arise from engine start onwards along the entire test drive. In hybrid systems, there is one further source for transient ICE response: each power shift between E-motor and ICE introduces gas flow variations with subsequent temperature response in the ICE and in the engine aftertreatment system (EAS). This bears consequences for engine out emissions as well as for the EAS efficiency and even for the durability of a catalytic converter. As system calibration engineers must decide on numerous actuator parameters, their decisions, finally, are crucial for meeting legislative limits under the boundary conditions given by the hybrid vehicle’s drive environment.

Power Electronic Noise-Simulation Measurement Comparison

A growing development of hybrid or fully electrical drives increases the demand for an accurate prediction of noise and vibration characteristics of electric and electronic components. This paper describes the numerical and experimental investigation of noise emissions from power electronics, as one of the new important noise sources in electric vehicles. The noise emitted from the printed circuit board (PCB) equipped with multi-layer ceramic capacitors (MLCC) is measured and used for the calibration and validation of numerical model. Material properties are tuned using results from experimental modal analysis, with special attention to the orthotropic characteristic of the PCB glass-reinforced epoxy laminate sheet (FR-4). Electroacoustic excitation is pre-calculated using an extension of schematic-based EMC simulation and applied to the structural model. Structural vibrations are calculated with a commercial FEM solver with the modal frequency response analysis.

Particulate Matter Classification in Filtration and Regeneration-Plant Modeling for SiL and HiL Environment

The present work describes an existing transient, non-isothermal 1D+1D particulate filter model to capture the impact of different types of particulate matter (PM) on filtration and regeneration. PM classes of arbitrary characteristics (size, composition etc.) are transported and filtered following standard mechanisms. PM deposit populations of arbitrary composition and contact states are used to describe regeneration on a micro-kinetical level. The transport class and deposit population are linked by introducing a splitting deposit matrix. Filtration and regeneration modes are compared to experimental data from literature and a brief numerical assessment on the filtration model is performed. The filter model as part of an exhaust line is used in a concept study on different coating variants. The same exhaust line model is connected to an engine thermodynamic and vehicle model. This system model is run through a random drive cycle in office simulation.

Numerical Investigation in a Gear Drive of an Engine Balancing Unit with Respect to Noise, Friction and Durability

This paper presents a methodology for numerical investigation of a full flexible balancer drive together with engine and crank train under realistic operating conditions where shaft dynamics, gear contact and rattle impacts, gear root stresses and friction losses in bearings and gear interaction are taken into account and can be balanced against each other to achieve the design criteria. Gear rattle is driven by the speed fluctuation of the crank train, the resistance torque (mainly friction), shaft inertia and the backlash in the gears. The actual trend to engine downsizing and up-torqueing increases the severity to rattle as engines are running on higher combustion pressures. This increases torque and speed fluctuation, which makes the detailed investigation in this torque transfer even more demanding. A common method to reduce gear rattle is the usage of so-called scissors gears.

Nozzle Flow and Cavitation Modeling with Coupled 1D-3D AVL Software Tools

The paper is devoted to the coupled 1D-3D modeling technology of injector flow and cavitation in diesel injections systems. The technology is based on the 1D simulation of the injector with the AVL software BOOST-HYDSIM and 3D modeling of the nozzle flow with AVL FIRE. The nozzle mesh with spray holes and certain part of the nozzle chamber is created with the FIRE preprocessor. The border between the 1D and 3D simulation regions can be chosen inside the nozzle chamber at any position along the needle shaft. Actual coupling version of both software tools considers only one-dimensional (longitudinal) needle motion. Forthcoming version already includes the two-dimensional motion of the needle. Furthermore, special models for the needle tip contact with the nozzle seat and needle guide contact with the nozzle wall are developed in HYDSIM. The co-simulation technology is applied for different common rail injectors in several projects.

New Kinematic Design Methodology and Dynamic Simulation of Continuously Variable Valve Lift (CVVL) System

Mechanical variable valve systems are being increasingly used for modern combustion engines. It is typical for such systems that the cam and valve are connected via intermediate levers. Different maximum valve lifts and duration can be achieved with the same cam profile. The intermediate levers increase the system inertia and reduce the overall stiffness. Such systems offer more flexibility, but it is more complex to create optimal design compared to the conventional systems. In this paper a new kinematic design methodology for a CVVL (Continuously Variable Valve Lift) system is presented. Additionally, dynamic analysis of the valve train system is performed. The investigated valve train is completely developed and patented by OEM. The main characteristic of the CVVL system is a set of intermediate levers between the cam and the finger follower like ( 1 , 2 ). One cam drives two intake valves over a set of levers.

Multi-body Dynamics Based Gear Mesh Models for Prediction of Gear Dynamics and Transmission Error

Gear trains applied to automotive transmissions and combustion engines are potential excitation sources of undesired whine noise. Consequently, the prediction of gear whine issues in an early stage of the product development process is strongly requested. Beside the actual excitation mechanism which is closely related to the gear's transmission error, the vibratory behavior (e.g. resonances) of other affected components like shafts, bearings and housing plays an important role in terms of structure borne noise transfer. The paper deals with gear contact models of different degree of detail, which are embedded in a multi-body dynamics (MBD) environment. Since gear meshing frequency and their harmonics may easily reach up to 5 kHz or even 10 kHz, applied gear contact models must be highly efficient with respect to calculation performance. Otherwise, major requirements of the development process in terms of process time can not be satisfied as is the case with FEA-based contact models.

Modeling of Catalyzed Particulate Filters - Concept Phase Simulation and Real-Time Plant Modeling on HiL

The present work introduces an extended particulate filter model focusing on capabilities to cover catalytic and surface storage reactions and to serve as a virtual multi-functional reactor/separator. The model can be classified as a transient, non-isothermal 1D+1D two-channel model. The applied modeling framework offers the required modeling depth to investigate arbitrary catalytic reaction schemes and it follows the computational requirement of running in real-time. The trade-off between model complexity and computational speed is scalable. The model is validated with the help of an analytically solved reference and the model parametrization is demonstrated by simulating experimentally given temperatures of a heat-up measurement. The detailed 1D+1D model is demonstrated in a concept study comparing the impact of different spatial washcoat distributions.

Model Based Assessment of Real-Driving Emissions - A Variation Study on Design and Operation Parameter

In 2017 the European authorities put into effect the first part of a new certification test procedure for Real Driving Emissions (RDE). Similar tests are planned in other regions of the world, such as the upcoming China 6a/6b standards, further tightening emission limits, and also the introduction of RDE tests. Both restrictions pose challenging engineering tasks for upcoming vehicles. RDE certification tests feature significantly more demanding engine operating conditions and thus, emit more pollutants by orders of magnitude compared to known cycles like NEDC. Here, especially the reduction of NOx is a specific technical challenge, as it needs to compromise also with reduction targets on carbon dioxide. The fulfilment of both emission limits requires a widening of the focus from an isolated engine or exhaust aftertreatment view to a system engineering view involving all hardware and software domains of the vehicle.
