Wash off Resistant 1-Component Structural Adhesives

The application of crash durable structural adhesives in modern cars design, to improve the driving durability, the overall vehicle stiffness, the crash resistance and to make real light weight constructions feasible is significantly gaining in importance. 1-component systems are already introduced in the market and used in automotive industries. Usually the use of these bonds in automotive industries is limited by a relatively low wash off resistance in the pre-treatment tanks of the paint shop. If no additional actions are taken, there is a severe risk of wash off of the adhesives up to the partial loss in functionality. Respectively contamination of the pre-treatment tanks and aftereffects damage the surface of the coated cars. To avoid wash off a thermal process (oven) to pre-gel the adhesive in the flanges of the Body-In-White (BIW)- bodies before entering the pre-treatment utility is necessary. This is a save but cost intensive solution.

Virtual Validation of Assembly Processes with Digital Human Models — Optimizing the Human-Computer Interaction

Today digital 3D human models are widely used to support the development of future products and in planning and designing production systems. However, these virtual models are generally not sufficiently intuitive and configuring accurate and real body postures is very time consuming. Furthermore, additionally using a human model to virtually examine manual assembly operations of a vehicle is currently synonymous with increased user inputs. In most cases, the user is required to have in-depth expertise in the deployed simulation system. In view of the problems described, in terms of human-computer interaction, it is essential to research and identify the requirements for simulation with digital human models. To this end, experienced staff members gathered the requirements which were then evaluated and weighted by the potential user community. Weaknesses of the simulation software will also be detected, permitting optimisation recommendations to be identified.

The discussion on integration of value analysis principles in robust design methodology is provided considering the six sigma environment.

Since 1985, the Body Division of the Automotive Corrosion and Prevention Committee of SAE (ACAP) has conducted biannual surveys of automotive body corrosion in the Detroit area. The purpose of these surveys is to track industry wide corrosion protection improvements and to make this information available for public consumption. The survey consists of a closed car parking lot survey checking for perforations, blisters, and surface rust. This paper reports the results of the five surveys conducted to date.

Time Determinism and Semantics Preservation in the Implementation of Distributed Functions over FlexRay

Future automobiles are required to support an increasing number of complex, distributed functions such as active safety and X-by-wire. Because of safety concerns and the need to deliver correct designs in a short time, system properties should be verified in advance on function models, by simulation or model checking. To ensure that the properties still hold for the final deployed system, the implementation of the models into tasks and communication messages should preserve properties of the model, or in general, its semantics. FlexRay offers the possibility of deterministic communication and can be used to define distributed implementations that are provably equivalent to synchronous reactive models like those created from Simulink. However, the low level communication layers and the FlexRay schedule must be carefully designed to ensure the preservation of communication flows and functional outputs.

The Use of in Vehicle STL Testing to Correlate Subsystem Level SEA Models

For the assessment of vehicle acoustics in the early design stages of a vehicle program, the use of full vehicle SEA models is becoming the standard analysis method in the US automotive industry. One benefit is that OEM's and Tier 1 suppliers are able to cascade lower level acoustic performance targets for NVH systems and components. Detailed SEA system level models can be used to assess the performance of systems such as dash panels, floors and doors, however, the results will be questionable until test data Is available. Correlation can be accomplished with buck testing, which is a common practice in the automotive industry for assessing the STL (sound transmission loss) of vehicle level components. The opportunity to conduct buck testing can be limited by the availability of representative bodies to be cut into bucks and the availability of a transmission loss suite with a suitably large opening.

The Modified Martempering and its Effect on the Impact Toughness of a Cold Work Tool Steel

The so-called Modified Martempering discussed in this work differs from the standard martempering by that the temperature of the quenching bath is below the Ms point. In spite of the fact the lower temperature increases the severity of quenching, this also usually avoids the bainite formation, and by this reason, it is possible to make a fair comparison between different processes, which result in different microstructures. The present study shows the results in terms of mechanical properties, impact resistance in special of a cold work tool steel class, after being heat treated by the isothermal modified martempering process, as well as a comparison with the conventional quenching and tempering process and the austempering as well.

Sound Analysis Method for Warble Noise in Electric Actuators

Multiple automotive applications exist for small electric motors that are activated by vehicle occupants for various functions such as window lifts and seat adjusters. For such a motor to be described as high quality, not only should the sound it produces be low in amplitude, but it also needs to be free from pulsations and variations that might occur during its (otherwise) steady-state operation. If a motor’s sound contains pulsations or variations between 2 and 8 cycles per second, the variation is described as warble. To establish performance targets for warble noise at both the vehicle and component level a way to measure and quantify the warble noise must be established. Building on existing sound quality metrics such as loudness and pitch variation, a method is established by which processed sound data is put through a secondary operation of Fourier analysis.

Ergonomic product design is an area that is challenged as far as the further development of virtual methods is concerned. Simulation of the static and quasi-static positions of passengers inside the car is the current state of the art in ergonomic product design. For this reason, interest is strongly focused on the simulation of complex movement processes within the context of enhancing simulation tools. For the car manufacturer, the manner in which people enter and leave the car is of particular interest. Getting into the car is the customers' first actual contact with it. It may also develop into a serious problem for car drivers, as they get older.

Efficiency and dynamic behavior of a vehicle are strongly affected by its weight. Taking into consideration comfort, safety and emissions in modern automobiles, lightweight design is more of a challenge than ever in automotive engineering. Materials development plays an important role against this background, since significant weight decrease is made possible through the substitution of high density materials and more precise adjustment of material parameters to the functional requirements of components. Reinforced light metals, therefore, offer a promising approach due to their high strength to weight ratio. The paper gives an overview on matrix and reinforcement structures suited for the high volume output of the automotive industry. Further analytical and numerical approaches to describe the strengthening effects and the good mechanical characteristics of these composite materials are presented.

Quantification of Sternum Morphomics and Injury Data

Crash safety researchers have an increased concern regarding the decreased thoracic deflection and the contributing injury causation factors among the elderly population. Sternum fractures are categorized as moderate severity injuries, but can have long term effects depending on the fragility and frailty of the occupant. Current research has provided detail on rib morphology, but very little information on sternum morphology, sternum fracture locations, and mechanisms of injury. The objective of this study is two-fold (1) quantify sternum morphology and (2) document sternum fracture locations using computed tomography (CT) scans and crash data. Thoracic CT scans from the University of Michigan Hospital database were used to measure thoracic depth, manubriosternal joint, sternum thickness and bone density. The sternum fracture locations and descriptions were extracted from 63 International Center for Automotive Medicine (ICAM) crash cases, of which 22 cases had corresponding CT scans.

Psychoacoustic Requirements for Warning Sounds of Quiet Cars

According to upcoming legislative regulations in certain countries, electric and hybrid-electric vehicles (EVs and HEVs) will have to be equipped with devices to compensate for the lack of engine noise needed to warn pedestrians against the vehicles. This leads to the question of appropriate sound design which has to meet specific psychoacoustic requirements. The present paper focuses on auditory features of warning sounds to enhance pedestrians' safety with a major focus on the detectability of the exterior noise of the vehicle in an ambient noise. For the evaluation of detectability, the psychoacoustic model developed by Kerber and Fastl will be introduced allowing for the prediction of masked thresholds of the approaching vehicle. The instrumental assessment yields estimates of the distance of an approaching vehicle at the point it becomes audible to the pedestrians.

Predicting Overall Seating Discomfort Based on Body Area Ratings

For car manufacturers, seating comfort is becoming more and more important in distinguishing themselves from their competitors. There is a simultaneous demand for shorter development times and more comfortable seats. Comfort in automobile seats is a multi-dimensional and complex problem. Many current sophisticated measuring tools were consulted, but it is unclear on which factors one should concentrate attention when measuring comfort. The goal of this paper is to find a model in order to predict the overall seating discomfort based on body area ratings. Besides micro climate, the pressure distribution appears to be the most objective measure comprising with the clearest association with the subjective ratings. Therefore an analysis with three different test series was designed, allowing the variation of pressure on the seat surface. In parallel the subjects were asked to judge the local and the overall sensation.

Perforation Corrosion Performance of Autobody Steel Sheet in On-Vehicle and Accelerated Tests

The Auto/Steel Partnership Corrosion Project Team has completed a perforation corrosion test program consisting of on-vehicle field exposures and various accelerated tests. Steel sheet products with eight combinations of metallic and organic coatings were tested, utilizing a simple crevice coupon design. On-vehicle exposures were conducted in St. John's and Detroit for up to seven years to establish a real-world performance standard. Identical test specimens were exposed to the various accelerated tests, and the results were compared to the real-world standard. This report documents the results of these tests, and compares the accelerated test results (including SAE J2334, GM9540P, Ford APGE, CCT-I, ASTM B117, South Florida Modified Volvo, and Kure Beach (25-meter) exposures) to the on-vehicle tests. The results are compared in terms of five criteria: extent of corrosion, rank order of material performance, degree of correlation, acceleration factor, and control of test environment.

Parametric Optimization of Planetary Carrier for Durability

Planetary gear set is one of the most commonly used gear systems in automotive industry as they cater to high power density requirements. A simple planetary gear set consists of a sun gear, ring gear, planets and carrier which houses planet gears. Efficiency of a transmission is dependent upon performance of gear sets involved in power transfer to a great extent. Structural rigidity of a planetary carrier is critical in a planetary gear set as its deflection may alter the load distribution of gears in mesh causing durability and noise issues. Limited studies exist based on geometrical parameters of a carrier which would help a designer in selecting the dimensions at an early stage. In this study, an end to end automated FEA process based on DOE and optimization in Isight is developed. The method incorporates a workflow allowing for an update of carrier geometry, FE model setup, analysis job submission and post-processing of results.

Future catalyst systems need to be highly efficient in a limited packaging space. This normally leads to a design where the flow distribution, in front of the catalyst, is not perfectly uniform. Measurements on the flow test bench show that the implementation of perforated foils for the corrugated and flat foils has the capability to distribute the flow within the channels in the radial direction so that the maximum of the given catalyst surface is of use, even under very poor uniformity indices. Therefore a remarkable reduction in back pressure is measured. Emission results demonstrate cold start improvement due to reduced heat capacity. The use of LS - structured ( Longitudinal structured ) corrugated foils creates a high turbulence level within the single channels. The substrate lights-up earlier and the maximum conversion efficiency is reached more quickly.

Modern automotive engineering is more than ever affected by a multitude of different and sometimes contradictory requirements. Innovative materials play an increasingly important role in ensuring the fulfillment of these requirements. Conventional material development has always met these demands to a high standard. However, there will be challenges where nanotechnology will provide us with even more intelligent solutions. Consequently, automotive engineering makes more and more use of the large variety of new technological functionalities and innovative applications offered by nanotechnology. Nanotechnology involves property changes that only occur at the nanoscale. Some selected properties are suitable to be used in the design of tailored materials called nanomaterials, opening up a new dimension in automotive engineering. Nanomaterials promise valuable progress through new functionalities, in particular safety and quality rating applications or lightweight construction.
