Wash off Resistant 1-Component Structural Adhesives

The application of crash durable structural adhesives in modern cars design, to improve the driving durability, the overall vehicle stiffness, the crash resistance and to make real light weight constructions feasible is significantly gaining in importance. 1-component systems are already introduced in the market and used in automotive industries. Usually the use of these bonds in automotive industries is limited by a relatively low wash off resistance in the pre-treatment tanks of the paint shop. If no additional actions are taken, there is a severe risk of wash off of the adhesives up to the partial loss in functionality. Respectively contamination of the pre-treatment tanks and aftereffects damage the surface of the coated cars. To avoid wash off a thermal process (oven) to pre-gel the adhesive in the flanges of the Body-In-White (BIW)- bodies before entering the pre-treatment utility is necessary. This is a save but cost intensive solution.

Verification of High Frequency SiC On-Board Vehicle Battery Charger for PHV

This paper presents a new application of a vehicle on-board battery charger utilizing high frequency Silicon Carbide (SiC) power devices. SiC is one of the most promising alternatives to Silicon (Si) for power semiconductor devices due to its superior material characteristics such as lower on-state resistance, higher junction temperature, and higher switching frequency. An on-board charger prototype is developed demonstrating these advantages and a peak system efficiency of 95% is measured while operating with a switching frequency of 250 kHz. A maximum output power of 6.06 kW results in a gravimetric power density of 3.8 W/kg and a volumetric power density of 5.0 kW/L, which are about 10 times the densities compared with the current Prius Plug-In Si charger. SiC technology is indispensable to eco-friendly PHV/EV development.

Variation in Corrosion Resistance of Trivalent Chromate Coating Depending on Type of Zinc Plating Bath

Trivalent chromate coating is replacing the conventional hexavalent chromate coating applied on zinc plating. Zinc plating uses one of three types of plating baths (zincate, cyanide and chloride) according to the characteristics required of subject parts. It has been recognized that trivalent chromate coating provides different corrosion resistance depending on the type of zinc plating bath used. Zinc plating with chromate coating were analyzed to clarify the cause of the corrosion resistance variation with the type of zinc plating bath. It has been revealed that the chromate coating thickness and the condition of top SiO2 layer vary with the type of zinc plating bath, resulting in corrosion resistance variation.

Unsteady Aerodynamic Response of a Vehicle by Natural Wind Generator of a Full-Scale Wind Tunnel

In recent years, the automotive manufacturers have been working to reduce fuel consumption in order to cut down on CO2 emissions, promoting weight reduction as one of the fuel saving countermeasures. On the other hand, this trend of weight reduction is well known to reduce vehicle stability in response to disturbances. Thus, automotive aerodynamic development is required not only to reduce aerodynamic drag, which contributes directly to lower fuel consumption, but also to develop technology for controlling unstable vehicle behavior caused by natural wind. In order to control the unstable vehicle motion changed by external contour modification, it is necessary to understand unsteady aerodynamic forces that fluctuating natural wind in real-world environments exerts on vehicles. In the past, some studies have reported the characteristics of unsteady aerodynamic forces induced by natural winds, comparing to steady aerodynamic forces obtained from conventional wind tunnel tests.

The European Union Mg-Engine Project - Generation of Material Property Data for Four Die Cast Mg-Alloys

A specific objective of the European Mg-Engine project is to qualify at least two die cast Mg alloys with improved high temperature properties, in addition to satisfactory corrosion resistance, castability and costs. This paper discusses the selection criteria for high temperature alloys leading to four candidate alloys, AJ52A, AJ62A, AE44 and AE35. Tensile-, creep- and fatigue testing of standard die cast test specimens at different temperatures and conditions have led to a very large amount of material property data. Numerous examples are given to underline the potential for these alloys in high temperature automotive applications. The subsequent use of the basic property data in material models for design of automotive components is illustrated.

Study of Unsteady Aerodynamics of a Car Model in Dynamic Pitching Motion

The unsteady aerodynamic loads produced due to vehicle dynamic motions affect vehicle dynamic performance attributes such as straight-line stability or handling characteristics. To improve these dynamic performances, understanding the detailed mechanisms by which unsteady aerodynamic loads are caused during dynamic motions and the effects of unsteady aerodynamic loads on vehicle dynamic performance are needed. This paper describes the numerical study of unsteady aerodynamics of a 1/4 scale car model in dynamic pitching motion to clarify the detailed mechanisms by which unsteady aerodynamic loads are caused during the motion. Vortical structures around front wheelhouse and front under side of the body are analyzed by introducing schematic views to understand the mechanisms of unsteady flow fields. Furthermore, effects of aerodynamic devices devised based on the analyses on unsteady aerodynamics are discussed.

Replacing the metal car roof with conventional solar modules results in the increase of total car weight and change of center of mass, which is not preferable for car designing. Therefore, weight reduction is required for solar modules to be equipped on vehicles. Exchanging glass to plastic for the cover plate of solar module is one of the major approaches to reduce weight; however, load bearing property, impact resistance, thermal deformation, and weatherability become new challenges. In this paper a new solar module structure that weighs as light as conventional steel car roofs, resolving these challenges is proposed.

Research of Fuel Components to Enhance Engine Thermal Efficiency Part I: Concepts for Fuel Molecule Candidate

As part of efforts to address climate change and improve energy security, researchers have improved the thermal efficiency of engines by expanding the lean combustion limit. To further expand the lean combustion limit, the authors focused not only on engine technology but the chemical reactivity of various fuel molecules. Furan and anisole were among the fuel molecules selected, based on the idea that promising candidates should enhance the flame propagation speed and have good knocking resistance. Engine testing showed that the lean limit can be expanded by using fuels with the right molecular structures, resulting in higher thermal efficiency.

Automotive clear coats have a broad field of requirements to fulfill, e.g. weathering stability, stone chipping, chemical resistance, scratch resistance, and have to show a brilliant surface appearance. Beside this, the paint and repair process for high volume car manufacturing must be fulfilled with respect to costs and the environment. From the development point of view of a car manufacture interactions between these properties and the critical way of understanding and describing the value for the customer is shown. The conclusion of this scenario and a detailed benchmark study of different new clear coats guide to the development of the ‘Next generation’ of powder clear coats.

Prediction formula of Aerodynamic Drag Reduction in Multiple-Vehicle Platooning Based on Wake Analysis and On-Road Experiments

An experimental study on reducing aerodynamic drag and improving fuel economy through vehicle platooning was conducted to develop an Intelligent Transport System (ITS) with good fuel economy of the entire vehicle-based transportation society. The objectives of the present study are to achieve a simple and quick approach to estimating the aerodynamic drag reduction rates of vehicle platooning. This paper reports the prediction formula, including the conditions of various types of vehicles in multiple-vehicle platooning, based on the power law of a free turbulent axisymmetric wake and on-road experimental results. Note, the prediction formula in this study does not fully include the effect of various type of wake deficit patterns due to rear shape of vehicle and atmospheric wind. Therefore, continuous study is needed to examine the applicable limit.

On Various Aspects of the Unsteady Aerodynamic Effects on Cars Under Crosswind Conditions

Currently, the aerodynamic development of a car concentrates on steady state aerodynamic forces. Development is mainly performed in wind tunnels with very low turbulence. On the road we find other boundary conditions. Natural wind, other cars and trucks influence the yawing moment and the side force. During acceleration and deceleration the vehicle speed is not constant, the effect of unsteady aerodynamic forces is especially important and can not be neglected. The approach to measure unsteady effects is to use a wind tunnel that has the capability to produce unsteady flow and in addition to instrument a car to drive under natural windy conditions. The wind tunnel, with its reproducible conditions, allows measurements to be made with well defined frequencies of the approaching flow. This is important since the aerodynamic forces are not sensitive to all frequencies in the same way. One way to increase driving comfort is to reduce these forces at specific frequencies.

Next Generation Catalysts are Turbulent:Development of Support and Coating

Future catalyst systems need to be highly efficient in a limited packaging space. This normally leads to a design where the flow distribution, in front of the catalyst, is not perfectly uniform. Measurements on the flow test bench show that the implementation of perforated foils for the corrugated and flat foils has the capability to distribute the flow within the channels in the radial direction so that the maximum of the given catalyst surface is of use, even under very poor uniformity indices. Therefore a remarkable reduction in back pressure is measured. Emission results demonstrate cold start improvement due to reduced heat capacity. The use of LS - structured ( Longitudinal structured ) corrugated foils creates a high turbulence level within the single channels. The substrate lights-up earlier and the maximum conversion efficiency is reached more quickly.

New Conceptual Lead Free Overlays Consisted of Solid Lubricant for Internal Combustion Engine Bearings

Two types of new conceptual lead free overlays are developed for automotive internal combustion(IC) engine bearings. The overlays are consisted of molybdenum disulfide(MoS2) and polyamideimide(PAI) resin for binding. One of the overlays is suitable for diesel engines with higher unit load and the other overlay is suitable for gasoline engines with higher sliding velocity. Both overlays indicate good corrosion resistance and wear resistance comparing with conventional lead base overlay. Moreover, higher fatigue resistance is obtained in combination with high performance lead free bearing alloy. These new bearings have the potential to become alternative materials to conventional copper lead bearings with lead base overlay.

Needs and Possibilities for the Correction of Drag and Lift Wheel Forces which have been Derived by Integrating its Static Pressure Distribution

Knowing the wheel forces on a vehicle under various circumstances and configurations is essential for its aerodynamic development. This becomes crucial when dealing with a racing car. This was the driving force for the initial research conducted in the BMW Aerodynamics Department [1] concerning the aerodynamic forces of an isolated 1:2 racing wheel. The latter were determined for various arrangements with the use of a system equipped with pressure transducers distributed on the wheel surface. While the pressure wheel is adequate for revealing flow structures surrounding it as well as highlighting its physics, it is nevertheless insufficient for the prediction of the wheel forces with high accuracy. As will be shown, this is mainly the consequence of the absent contribution of skin friction, the mathematical method engaged in post–processing and the restricted number of pressure transducers.

Modeling of Transient Aerodynamic Forces based on Crosswind Test

The aerodynamic stability of energy-saving, lightweight, and low-drag vehicles is reduced by crosswind disturbances. In particular, crosswinds cause unsteady motion in vehicles with low-drag body shapes due to aerodynamic yaw moment. To verify fluctuations in the unsteady aerodynamic forces of a vehicle, a direct measurement method of these forces in a crosswind test was established using inertial force and tire load data. The former uses an inertia sensor comprised of a gyro, acceleration sensor, and GPS sensor, and the latter uses a wheel force sensor. Noise in the measurement data caused by the natural frequency of the tires was reduced using a spectral subtraction method. It was confirmed that aerodynamic data measured in the crosswind test corresponded to wind tunnel test data. Numerical expressions were defined to model the unsteady aerodynamic forces in a crosswind.

Introduction of Durable Surface Conditioner Before E-Coat

Toyota Motor Corporation has been developing technologies for reductions on the environmental load. This paper reports the following as a part of technological development for the painting process. Prior to the application of the E-coat, vehicle bodies are pretreated with zinc phosphates. This is applied to ensure good adhesion and corrosion resistance of the E-coat film. To obtain an excellent pretreatment film, surface conditioning with titanium colloid is generally applied before pretreatment. Since colloid flocculation control was difficult in the case of a conventional titanium colloid-type surface conditioner, the surface conditioner had to be renewed at approximately two-month intervals. The liquid life, however, increased remarkably as a result of adopting fine zinc-type surface conditioners and adding an organic protective surface layer. The water supply/discharge amount was decreased significantly compared with previous amounts.

Improvement in Vehicle Motion Performance by Suppression of Aerodynamic Load Fluctuations

This study focuses on fluctuations in the aerodynamic load acting on a hatchback car model under steady-state conditions, which can lead to degeneration of vehicle motion performance due to excitation of vehicle vibrations. Large eddy simulations were first conducted on a vehicle model based on a production hatchback car with and without additional aerodynamic devices that had received good subjective assessments by drivers. The numerical results showed that the magnitudes of the lateral load fluctuations were larger without the devices at Strouhal numbers less than approximately 0.1, where surface pressure fluctuations indicated a negative correlation between the two sides of the rear end, which could give rise to yawing and rolling vibrations. Based on the numerical results, wind-tunnel tests were performed with a 28%-scale hatchback car model.

Implementation and Validation of the G-equation Model Coupled with Flamelet Libraries for Simulating Premixed Combustion in I.C. Engines

The G-equation model was implemented in the commercial code ANSYS CFX and validated against experimental data in order to successfully simulate turbulent premixed combustion in internal combustion engines. The model is based on the level-set approach. Two transport equations are solved respectively for the G-scalar mean value, representing the local distance function from the time-averaged mean flame front, and its variance, correlated to the turbulent flame brush thickness. The model closure for tracking the flame front is based on an algebraic expression for the turbulent burning velocity. The composition of the reacted mixture is evaluated by coupling the code with flamelet libraries generated with the ANSYS CFX-RIF package by means of a reaction progress variable computed as a function of the G-related quantities.

Identification of Vortical Structure that Drastically Worsens Aerodynamic Drag on a 2-Box Vehicle using Large-scale Simulations

It is important to reduce aerodynamic drag for reducing fuel consumption. Conventionally reduction of aerodynamic drag has been carried out by shape optimization of each part of a vehicle based on the investigations of the time-averaged flows around the vehicle. However, the general tendency of drag reduction has been saturated recently and it is required to develop a new flow-control technique to achieve further reduction in aerodynamic drag. We therefore focus on the unsteadiness of the flow around a vehicle to achieve it because the aerodynamic drag of a vehicle fluctuates over time due to repetitions of generation, growth, merging and disappearance of various sizes of vortices around it. These vortices are formed by flow separations, for which the longitudinal coherent vortices inside turbulent boundary layers on vehicle surfaces are presumably playing an important role.

Further Investigations on the Flow Around a Rotating, Isolated Wheel with Detailed Tread Pattern

Efforts in aerodynamic optimization of road vehicles have been steadily increasing in recent years, mainly focusing on the reduction of aerodynamic drag. Of a car's total drag, wheels and wheel houses account for approx. 25 percent. Consequently, the flow around automotive wheels has lately been investigated intensively. Previously, the authors studied a treaded, deformable, isolated full-scale tire rotating in contact with the ground in the wind tunnel and using the Lattice-Boltzmann solver Exa PowerFLOW. It was shown that applying a common numerical setup, with velocity boundary condition prescribed on the tread, significant errors were introduced in the simulation. The contact patch separation was exaggerated and the flow field from wind tunnel measurements could not be reproduced. This investigation carries on the work by examining sensitivities and new approaches in the setup.
