Validation and Design of Heavy Vehicle Cooling System with Waste Heat Recovery Condenser

Fuel efficiency for tractor/trailer combinations continues to be a key area of focus for manufacturers and suppliers in the commercial vehicle industry. Improved fuel economy of vehicles in transit can be achieved through reductions in aerodynamic drag, tire rolling resistance, and driveline losses. Fuel economy can also be increased by improving the efficiency of the thermal to mechanical energy conversion of the engine. One specific approach to improving the thermal efficiency of the engine is to implement a waste heat recovery (WHR) system that captures engine exhaust heat and converts this heat into useful mechanical power through use of a power fluid turbine expander. Several heat exchangers are required for this Rankine-based WHR system to collect and reject the waste heat before and after the turbine expander. The WHR condenser, which is the heat rejection component of this system, can be an additional part of the front-end cooling module.

Thermo-Mechanical Fatigue and Press-Fit Loss Analysis of Valve Seat Insert

Valve seat inserts (VSI) are installed in cylinder heads to provide a seating surface for poppet valves. Insert material is more heat and wear resistant than the base cylinder head material and hence it makes them better suited for valve seating and improved engine durability. Also use of inserts permits easier repair or rebuild of cylinder heads as only the wear surfaces need to be replaced. Desirable performance characteristics are appropriate sealing, heat-transfer and minimizing valve’s seating face to VSI wear and undesired outputs include valve seat dropping and cracking. With the downsizing trend of diesel engines, it leads to increasing power density and therefore higher cylinder pressure and temperatures. Hence the engine components are getting exposed to more severe loadings and hence to damage modes, which were heretofore not experienced. Among such possible damage modes are insert’s yielding and corresponding press-fit loss leading to either it’s cracking or drop-out.

Simulation of Organic Rankine Cycle Power Generation with Exhaust Heat Recovery from a 15 liter Diesel Engine

The performance of an organic Rankine cycle (ORC) that recovers heat from the exhaust of a heavy-duty diesel engine was simulated. The work was an extension of a prior study that simulated the performance of an experimental ORC system developed and tested at Oak Ridge National laboratory (ORNL). The experimental data were used to set model parameters and validate the results of that simulation. For the current study the model was adapted to consider a 15 liter turbocharged engine versus the original 1.9 liter light-duty automotive turbodiesel studied by ORNL. Exhaust flow rate and temperature data for the heavy-duty engine were obtained from Southwest Research Institute (SwRI) for a range of steady-state engine speeds and loads without EGR. Because of the considerably higher exhaust gas flow rates of the heavy-duty engine, relative to the engine tested by ORNL, a different heat exchanger type was considered in order to keep exhaust pressure drop within practical bounds.

Piston Cooling Nozzle Oil Jet Evaluation Using CFD and a High Speed Camera

Piston cooling nozzles/jets play several crucial roles in the power cylinder of an internal combustion engine. Primarily, they help with the thermal management of the piston and provide lubrication to the cylinder liner and the piston’s wrist pin. In order to evaluate the oil jet characteristics from various piston cooling nozzle (PCN) designs, a quantitative and objective process was developed. The PCN characterization began with a computational fluid dynamics (CFD) turbulent model to analyze the mean oil velocity and flow distribution at the nozzle exit/tip. Subsequently, the PCN was tested on a rig for a given oil temperature and pressure. A high-speed camera captured images at 2500 frames per second to observe the evolution of the oil stream as a function of distance from the nozzle exit. An algorithm comprised of standard digital image processing techniques was created to calculate the oil jet width and density.

Multi-Domain Simulation Model of a Wheel Loader

Wheel loader subsystems are multi-domain in nature, including controls, mechanisms, hydraulics, and thermal. This paper describes the process of developing a multi-domain simulation of a wheel loader. Working hydraulics, kinematics of the working tool, driveline, engine, and cooling system are modeled in LMS Imagine.Lab Amesim. Contacts between boom/bucket and bucket/ground are defined to constrain the movement of the bucket and boom. The wheel loader has four heat exchangers: charge air cooler, radiator, transmission oil cooler, and hydraulic oil cooler. Heat rejection from engine, energy losses from driveline, and hydraulic subsystem are inputs to the heat exchangers. 3D CFD modeling was done to calibrate airflows through heat exchangers in LMS Amesim. CFD modeling was done in ANSYS FLUENT® using a standard k - ε model with detailed fan and underhood geometry.

Impact of Using Low Thermal Mass Turbine Housing on Exhaust Temperature with Implication on Aftertreatment Warm-Up Benefit for Emissions Reduction

The present study examines the impact of using low thermal mass (LTM) turbine housing designs on the transient characteristics of the turbine outlet temperature for a light-duty diesel standard certification cycle (FTP75). For a controlled exhaust flow, the turbine outlet temperature will directly determine the impact on an aftertreatment system warm-up from a cold state, typical of engine-off and engine idling conditions. The performance of the aftertreatment system such as a Selective Catalytic Reduction (SCR) system is highly dependent on how quickly it warms up to its desirable temperature to be able to convert the harmful oxides of Nitrogen (NOx) to gaseous Nitrogen. Previous works have focused on mostly insulating the exhaust manifold and turbine housing to conserve the heat going into the aftertreatment system. The use of LTM turbine housing has not been previously considered as a means for addressing this requirement.

Fan Shroud Optimization Using Adjoint Solver

Fan and fan-shroud design is critical for underhood air flow management. The objective of this work is to demonstrate a method to optimize fan-shroud shape in order to maximize cooling air mass flow rates through the heat exchangers using the Adjoint Solver in STAR-CCM+®. Such techniques using Computational Fluid Dynamics (CFD) analysis enable the automotive/transport industry to reduce the number of costly experiments that they perform. This work presents the use of CFD as a simulation tool to investigate and assess the various factors that can affect the vehicle thermal performance. In heavy-duty trucks, the cooling package includes heat exchangers, fan-shroud, and fan. In this work, the STAR-CCM+® solver was selected and a java macro built to run the primal flow and the Adjoint solutions sequentially in an automated fashion.

Engine Mounted Oil Cooler 3D CFD CHT Analysis for Predicting Thermal Performance

This paper describes steady state, computationally rigorous, three-dimensional conjugate heat transfer 3D CFD analysis of an oil cooler. Thermal performance of an oil cooler is very significant from engine oil consumption, bearings performance etc. In an engine water jacket, coolant flows around and through the oil cooler making the flow three dimensional. Therefore, demanding the need of a 3D CFD analysis for capturing all the flow and heat transfer aspects and thereby accurate prediction of thermal performance. An oil cooler contains intricate turbulators in flow paths and have dimensions varying from as small as 0.25 mm to as large as 350 mm, therefore making the meshing and solution a formidable task. In current work an oil cooler with all the intricate details is modelled in a commercial CFD code. Objective is to develop a solution approach which can predict thermal performance of an oil cooler in an accurate way.

Development of 80- and 100- Mile Work Day Cycles Representative of Commercial Pickup and Delivery Operation

When developing and designing new technology for integrated vehicle systems deployment, standard cycles have long existed for chassis dynamometer testing and tuning of the powertrain. However, to this day with recent developments and advancements in plug-in hybrid and battery electric vehicle technology, no true “work day” cycles exist with which to tune and measure energy storage control and thermal management systems. To address these issues and in support of development of a range-extended pickup and delivery Class 6 commercial vehicle, researchers at the National Renewable Energy Laboratory in collaboration with Cummins analyzed 78,000 days of operational data captured from more than 260 vehicles operating across the United States to characterize the typical daily performance requirements associated with Class 6 commercial pickup and delivery operation.

Cylinder Deactivation for Increased Engine Efficiency and Aftertreatment Thermal Management in Diesel Engines

Diesel engine cylinder deactivation (CDA) can be used to reduce petroleum consumption and greenhouse gas (GHG) emissions of the global freight transportation system. Heavy duty trucks require complex exhaust aftertreatment (A/T) in order to meet stringent emission regulations. Efficient reduction of engine-out emissions require a certain A/T system temperature range, which is achieved by thermal management via control of engine exhaust flow and temperature. Fuel efficient thermal management is a significant challenge, particularly during cold start, extended idle, urban driving, and vehicle operation in cold ambient conditions. CDA results in airflow reductions at low loads. Airflow reductions generally result in higher exhaust gas temperatures and lower exhaust flow rates, which are beneficial for maintaining already elevated component temperatures. Airflow reductions also reduce pumping work, which improves fuel efficiency.

Application of Dynamic Skip Fire for NOx and CO2 Emissions Reduction of Diesel Powertrains

Dynamic Skip Fire (DSF®) has been shown to significantly reduce CO2 on gasoline engines and has been in mass production since 2018. Diesel Dynamic Skip Fire (dDSF™) builds upon the technology and extends it to diesel engine applications. dDSF is an advanced cylinder deactivation technology that allows the deactivation of any number of cylinders dynamically to deliver the requested torque while maintaining acceptable noise, vibration, and harshness (NVH) performance. NOx regulations are becoming progressively more stringent on light, medium and heavy-duty (HD) diesel engines. Meeting low NOx standards is becoming increasingly challenging, especially in lightly loaded operating conditions where maintaining ideal aftertreatment system efficiency is difficult. Most existing techniques to increase aftertreatment temperatures at low loads incur a fuel consumption penalty, which increases greenhouse gas emissions.

Analysis and Design Validation of Medium Duty Truck Cooling System

Various 1D simulation tools (KULI & LMS Amesim) and 3D simulation tools (ANSYS FLUENT®) can be used to size and evaluate truck cooling system design. In this paper, ANSYS FLUENT is used to analyze and validate the design of medium duty truck cooling systems. LMS Amesim is used to verify the quality of heat exchanger input data. This paper discusses design and simulation of parent and derivative trucks. As a first step, the parent truck was modeled in FLUENT (using standard' k - ε model) with detailed fan and underhood geometry. The fan is modeled using Multiple Reference Frame (MRF) method. Detailed geometry of heat exchangers is skipped. The heat exchangers are represented by regular shape cell zones with porous medium and dual cell heat exchanger models to account for their contributions to the entire system in both flow and temperature distribution. Good agreement is observed between numerical and experimental engine out temperatures at different engine operating conditions.

An Overview of Onboard Coolant Filtration for Heavy Duty Diesel Engines

Coolant filters have been used for nearly 50 years by heavy duty engine manufacturers but little has been published in the technical literature documenting their performance. In heavy duty cooling systems an extender is periodically added to the system to prevent the coolant from becoming corrosive and replenish additives that stop the build-up of deposits which reduce heat transfer. Not only is the coolant filter the most convenient and reliable method to deliver the extender to the cooling system, it also removes debris from the coolant which can cause deposits and wear, aggravate corrosion, and even plug heat exchangers. Additionally, the used coolant filter serves as a diagnostic trouble shooting tool. This paper concentrates on the value or importance of filtering debris from the coolant of heavy duty diesel engine cooling systems. Published literature is reviewed and recent data from lab testing is reported.

An Evaluation of an Unhealthy Part Identification Using a 0D-1D Diesel Engine Simulation Based Digital Twin

Commercial automotive diesel engine service and repair, post a diagnostic trouble code trigger, relies on standard troubleshooting steps laid down to identify or narrow down to a faulty engine component. This manual process is cumbersome, time-taking, costly, often leading to incorrect part replacement and most importantly usually associated with significant downtime of the vehicle. Current study aims to address these issues using a novel in-house simulation-based approach developed using a Digital Twin of the engine which is capable of conducting in-mission troubleshooting with real world vehicle/engine data. This cost-effective and computationally efficient solution quickly provides the cause of the trouble code without having to wait for the vehicle to reach the service bay. The simulation is performed with a one-dimensional fluid dynamics, detailed thermodynamics and heat transfer-based diesel engine model utilizing the GT-POWER engine performance tool.

An Evaluation of Glycerin (Glycerol) as a Heavy Duty Engine Antifreeze/Coolant Base

In the early years of antifreeze/coolants (1920s & 30s) glycerin saw some usage, but because of higher cost and weaker freeze point depression, it was not competitive with ethylene glycol. Glycerin is a by-product of the manufacture of biodiesel (fatty acid methyl esters) made by reacting natural vegetable or animal fats with methanol. Biodiesel fuel is becoming increasingly important and is expected to gain a large market share in the next several years. Regular diesel fuels blended with 2%, 5%, and 20% biodiesel are now commercially available. The large amount of glycerin generated from high volume usage of biodiesel fuel has resulted in this chemical becoming cost competitive with the glycols currently used in engine coolants. For this reason, and lower toxicity comparable to that of propylene glycol, glycerin deserves to be reconsidered as a base for antifreeze/coolant.
