The concept of product or system function is considered as described in the Taguchi System of Quality Engineering. The importance of transfer functions is also discussed and a review of conventional value analysis techniques is given. This paper proposes a combination of the principles of robust design and value methodology to enable on-target functionality and direct cost allocation early in the product development process. The discussion on integration of value analysis principles in robust design methodology is provided considering the six sigma environment.

The automotive industry is dramatically changing. Many automotive Original Equipment Manufacturers (OEMs) proposed new prototype models or concept vehicles to promote a green vehicle image. Non-traditional players bring many latest technologies in the Information Technology (IT) industry to the automotive industry. Typical vehicle’s characteristics became wider compared to those of vehicles a decade ago, and they include not only a driving range, mileage per gallon and acceleration rating, but also many features adopted in the IT industry, such as usability, connectivity, vehicle software upgrade capability and backward compatibility. Consumers expect the latest technology features in vehicles as they enjoy in using digital applications in laptops and mobile phones. These features create a huge challenge for a design of a new vehicle, especially for a human-machine-interface (HMI) system.

The Modified Martempering and its Effect on the Impact Toughness of a Cold Work Tool Steel

The so-called Modified Martempering discussed in this work differs from the standard martempering by that the temperature of the quenching bath is below the Ms point. In spite of the fact the lower temperature increases the severity of quenching, this also usually avoids the bainite formation, and by this reason, it is possible to make a fair comparison between different processes, which result in different microstructures. The present study shows the results in terms of mechanical properties, impact resistance in special of a cold work tool steel class, after being heat treated by the isothermal modified martempering process, as well as a comparison with the conventional quenching and tempering process and the austempering as well.

The Development of a Production Qualified Catalytic Converter

Catalytic converters have become a viable aftertreatment system for reducing emissions from on-highway diesel engines. This paper addresses the development and production qualification of a catalytic converter. The testing programs that were utilized to qualify the converter system for production included emissions performance, emissions durability, physical durability, and field test programs. This paper reports on the specific tests that were utilized for the emissions performance and emissions durability testing programs. An explanation on the development of an accelerated durability test program is also included. The physical durability section of the paper discusses the development and execution of laboratory bench tests to insure the catalytic converter/muffler maintains acceptable physical integrity.

Parametric Optimization of Planetary Carrier for Durability

Planetary gear set is one of the most commonly used gear systems in automotive industry as they cater to high power density requirements. A simple planetary gear set consists of a sun gear, ring gear, planets and carrier which houses planet gears. Efficiency of a transmission is dependent upon performance of gear sets involved in power transfer to a great extent. Structural rigidity of a planetary carrier is critical in a planetary gear set as its deflection may alter the load distribution of gears in mesh causing durability and noise issues. Limited studies exist based on geometrical parameters of a carrier which would help a designer in selecting the dimensions at an early stage. In this study, an end to end automated FEA process based on DOE and optimization in Isight is developed. The method incorporates a workflow allowing for an update of carrier geometry, FE model setup, analysis job submission and post-processing of results.

Integration of Independent Front Axles for Gear Mesh Energy

The need for improved axle NVH integration has increased significantly in recent years with industry trends toward full-time and automatic four wheel drive (4wd) systems. Along with seamless 4wd operation, quiet performance has become a universal expectation. Axle gear-mesh noise can be transmitted to the vehicle passenger compartment through airborne paths (not discussed in this paper) and structure-borne paths (the focus of this paper.) A variety of mounting configurations are used in an attempt to provide improved axle isolation and reduce structure-borne transmission of gear-mesh noise. The configuration discussed in this paper is a 4-point vertical mount design for an Independent Front Drive Axle (IFDA). A significant benefit of this configuration is improved isolation in the range of drive torques where axle-related NVH issues typically exist.

The innovation term has been so widely misused that the confusion observed among the companies trying to get themselves into the innovation realm is a common and natural consequence. The lack of understanding of the innovation dynamics, flow and metrics generally culminate in a non-well-thought implementation of innovation processes and policies that are usually tragic in the short term. The most common consequences are the loss of credibility of the innovation process in general among leaders and employees, and the loss of credibility of the company as an innovative company among suppliers, partners and customers, causing these companies to abandon this powerful tool and, as consequence, to limit their capabilities to compete in the future. In order to prevent this from happening, companies that were not built upon innovation will need to grow capability and change cultural priorities to match the demands of the innovation process.

HEUI - A New Direction for Diesel Engine Fuel Systems

Caterpillar Inc. has developed a new diesel engine fuel system, powered by hydraulics and controlled electronically. This Hydraulic Electronic Unit Injector, (HEUI), requires no mechanical actuating or mechanical control devices, and offers many advantages over conventional fuel injection systems. Inherent features of the HEUI Fuel System include injection pressure control independent of engine load or speed, totally flexible injection timing, and full electronic control of injection parameters. Packaging the HEUI Fuel System on an engine is simple, as the injector is compact and available in a variety of configurations. The hydraulic actuating circuit is straightforward, using lubricating oil from the engine sump. Hydraulic lines may be internal to the engine or external. This paper describes the Caterpillar HEUI Fuel System, its operating features, performance advantages, and application to diesel engines.

Extreme Field Test for Organic Additive Coolant Technology

Field testing of an extended life coolant technology in Class 8 trucks, equipped with Caterpillar C-12 engines revealed excellent coolant life with negligible inhibitor depletion to 400,000 miles with no refortification and no coolant top-off. In separate evaluations in Caterpillar 3406E equipped trucks, extended corrosion protection and component durability were established out to 700,000 miles, without the need for refortification other than top-off.

With stringent emission regulations, many subsystems that abate engine tailpipe-out emissions become a necessary part for engines. The increased level of complexity poses technical challenges for the quality and reliability for modern engines. Among the spectrum of quality control methodologies, one conventional methodology focuses on every component's quality to ensure that the accumulative deviation is within predetermined limits. This conventional methodology tightens the component tolerance during the manufacturing process and typically results in increased cost. Another conventional methodology that is on the other side of the spectrum focuses on tailoring an engine calibration solution to offset the manufacturing differences. Although the tailored engine calibration solution reduces manufacturing cost for components, it increases the development and validation cost for engines. Given the cost and time constraints, system integration plays an important role in engine development.

This paper discusses the leading approaches to developing high-quality embedded software: Capability Maturity Model Integration® (CMMI), Six Sigma processes, and Agile software development methods. Organizations often struggle with deciding which approach they should use. Their decisions can have strategic consequences in terms of talent acquisition, organizational structure, resource allocation, and project management. Real life examples of embedded software development projects will be used to illustrate how, depending on the circumstances of the project, CMMI, Six Sigma, and Agile approaches each have a role to play in achieving embedded software excellence. CMMI is ideal for a well defined project, similar to the process an orchestra might use to prepare for a concert when given the sheet music.

The methodology of predicting analytical fatigue life of automotive body structures using two commercially available computer codes, NASTRAN and NCODE is described. Modal transient durability simulations are improved with use of residual vectors incorporating inertia relief basis functions. Simulations consisting of hundreds of thousand finite elements and hours of road loads are routine.

An Erosion Aggressiveness Index (EAI) Based on Pressure Load Estimation Due to Bubble Collapse in Cavitating Flows Within the RANS Solvers

Despite numerous research efforts, there is no reliable and widely accepted tool for the prediction of erosion prone material surfaces due to collapse of cavitation bubbles. In the present paper an Erosion Aggressiveness Index (EAI) is proposed, based on the pressure loads which develop on the material surface and the material yield stress. EAI depends on parameters of the liquid quality and includes the fourth power of the maximum bubble radius and the bubble size number density distribution. Both the newly proposed EAI and the Cavitation Aggressiveness Index (CAI), which has been previously proposed by the authors based on the total derivative of pressure at locations of bubble collapse (DP/Dt>0, Dα/Dt<0), are computed for a cavitating flow orifice, for which experimental and numerical results on material erosion have been published. The predicted surface area prone to cavitation damage, as shown by the CAI and EAI indexes, is correlated with the experiments.

A New Approach to Evaluating Spot Welds for Automotive Durability

The need for accurate virtual prototyping prediction is well documented in the literature. For welded body structures one notable shortcoming has been the ability for finite element analysis (FEA) to accurately predict the failure of welded joints due to cyclic loading. A new approach to representing spot-welds for durability evaluation in automotive sheet metal structures is presented here. Excellent correlation with spot-weld failures in actual tests have been observed through this modeling approach. We present a method of representing spot-welds using the finite element method. This method has shown to be able of predicting the behavior of spot-welds prior to the build of any prototypes or testing. Further, for spot-weld failures we present evidence that reveals which radial quadrant of the spot-weld will contain the failure. This method also allows engineers to determine the mechanism of failure. This paper describes in detail the spot-weld modeling method.
