Vehicle Level Brake Drag Target Setting for EPA Fuel Economy Certification

The strong focus on reducing brake drag, driven by a historic ramp-up in global fuel economy and carbon emissions standards, has led to renewed research on brake caliper drag behaviors and how to measure them. However, with the increased knowledge of the range of drag behaviors that a caliper can exhibit comes a particularly vexing problem - how should this complex range of behaviors be represented in the overall road load of the vehicle? What conditions are encountered during coastdown and fuel economy testing, and how should brake drag be measured and represented in these conditions? With the Environmental Protection Agency (amongst other regulating agencies around the world) conducting audit testing, and the requirement that published road load values be repeatable within a specified range during these audits, the importance of answering these questions accurately is elevated. This paper studies these questions, and even offers methodology for addressing them.

Validation of Aerodynamic Simulation and Wind Tunnel Test of the New Buick Excelle GT

The validation of vehicle aerodynamic simulation results to wind tunnel test results and simulation accuracy improvement attract considerable attention of many automotive manufacturers. In order to improve the simulation accuracy, a simulation model of the ground effects simulation system of the aerodynamic wind tunnel of the Shanghai Automotive Wind Tunnel Center was built. The model includes the scoop, the distributed suction, the tangential blowing, the moving belt and the wheel belts. The simulated boundary layer profile and the pressure distribution agree well with test results. The baseline model and multiple design changes of the new Buick Excelle GT are simulated. The simulation results agree very well with test results.

Validation Studies for an Advanced Aerodynamic Development Process of Cab-Over Type Heavy Trucks

The implementation of an advanced process for the aerodynamic development of cab-over type heavy trucks at China FAW Group Corporation (FAW) requires a rigorous validation of the tools employed in this process. The final objective of the aerodynamic optimization of a heavy truck is the reduction of the fuel consumption. The aerodynamic drag of a heavy truck contributes up to 50% of the overall resistance and thus fuel consumption. An accurate prediction of the aerodynamic drag under real world driving conditions is therefore very important. Tools used for the aerodynamic development of heavy trucks include Computational Fluid Dynamics (CFD), wind tunnels and track and road testing methods. CFD and wind tunnels are of particular importance in the early phase development.

Update on the Developments of the SAE J2334 Laboratory Cyclic Corrosion Test

The Corrosion Task Force of the Automotive/Steel Partnership has developed the SAE J2334 cyclic laboratory test for evaluating the cosmetic corrosion resistance of auto body steel sheet. [Ref. 1] Since the publishing of this test in 1997, further work has improved the precision of J2334. In this paper, the results of this work along with the revisions to the J2334 test will be discussed.

Design and evaluation of construction equipments and vehicles in the construction industry constitute a very important but expensive and time consuming part of the engineering process on account of large number of variants of prototypes and low production volumes associated with each variant. In this article, we investigate an alternative approach to the hardware testing based design process by implementing a Computational Fluid Dynamics (CFD) simulation based methodology that has the potential to reduce the cost and time of the entire design process. The simulation results were compared with test data and good agreement was observed between test data and simulation.

The Steering Characterizing Functions (SCFs) and Their Use in Steering System Specification, Simulation, and Synthesis

A set of functions for characterizing the mechanical properties of a steering “short gear” is described. They cover the kinematic, stiffness, assist, and friction performance of a power assisted (or manual) steering gear from the input shaft to the inner ends of the tie rods. Their use in describing the performance of a generalized steering gear is described. They have particular application to describing the steering feel performance of a vehicle. They can be used to specify the steering subsystem performance for desired steering feel for a given vehicle. They can also be used for experimental characterization of steering subsystems, can be used in vehicle dynamics simulations, and can be synthesized from a set of vehicle level performance targets. Along with their description, their use in simulation and methods to synthesize their values are described.

The Electrification of the Automobile: From Conventional Hybrid, to Plug-in Hybrids, to Extended-Range Electric Vehicles

A key element of General Motors' Advanced Propulsion Technology Strategy is the electrification of the automobile. The objectives of this strategy are reduced fuel consumption, reduced emissions and increased energy security/diversification. The introduction of hybrid vehicles was one of the first steps as a result of this strategy. To determine future opportunities and direction, an extensive study was completed to better understand the ability of Plug-in Hybrid Electric Vehicles (PHEV) and Extended-Range Electric Vehicles (E-REV) to address societal challenges. The study evaluated real world representative driving datasets to understand actual vehicle usage. Vehicle simulations were conducted to evaluate the merits of PHEV and E-REV configurations. As derivatives of conventional full hybrids, PHEVs have the potential to deliver a significant reduction in petroleum usage.

The Bandwidth of Transient Yaw Effects on Vehicle Aerodynamics

A vehicle on the road encounters an unsteady flow due to turbulence in the natural wind, the unsteady wakes from other vehicles and as a result of traversing through the stationary wakes of road side obstacles. There is increasing concern about potential differences in aerodynamic behaviour measured in steady flow wind tunnel conditions and that which occurs for vehicles on the road. It is possible to introduce turbulence into the wind tunnel environment (e.g. by developing active turbulence generators) but on-road turbulence is wide ranging in terms of both its intensity and frequency and it would be beneficial to better understand what aspects of the turbulence are of greatest importance to the aerodynamic performance of vehicles. There has been significant recent work on the characterisation of turbulent airflow relevant to road vehicles. The simulation of this time-varying airflow is now becoming possible in wind tunnels and in CFD.

The Aerodynamic Development of the Tesla Model S - Part 2: Wheel Design Optimization

Aerodynamic efficiency plays an increasingly important role in the automotive industry, as the push for increased fuel economy becomes a larger factor in the engineering and design process. Longitudinal drag is used as the primary measure of aerodynamic performance, usually cited as the coefficient of drag (CD). This drag is created mostly by the body shape of the vehicle, but the wheel and tire system also contributes a significant portion. In addition to the longitudinal drag created by the body and wheels, rotational drag can add an appreciable amount of aerodynamic resistance to the vehicle as well. Reducing power consumption is an especially vital aspect in electric vehicle (EV) design. As the world's first luxury electric sedan, the Tesla Model S combines a premium driving experience with an electric drivetrain package that allows for unique solutions to many vehicle subsystems.

The Aerodynamic Development of a New Dongfeng Heavy Truck

The development of a new Dongfeng Heavy truck had very strict targets for fuel consumption. As the aerodynamic drag plays a crucial role for the fuel consumption, a low drag value had to be achieved. It was therefore essential to include evaluation and optimization of the aerodynamics in the development process. Because wind tunnel facilities were not available, the complete aerodynamics development was based on digital simulation. The major portion of the aerodynamic optimization was carried out during the styling phase where mirrors, sun visor, front bumper and aero devices were optimized for drag reduction. For optimizing corner vanes and mud guards, self-soiling from the wheel spray was included in the analysis. The aero results did also show that cooling air flow rates are sufficiently high to ensure proper cooling. During the detailed engineering phase an increase of the drag above the target required further optimization work to finally reach the target.

Simulation of Vehicle Exterior Sound Fields by High Frequency Boundary Element Method

With Statistical Energy Analysis (SEA) proven to be a powerful tool for airborne noise analysis, the capability of predicting the exterior sound field around a vehicle at high frequencies (the load case in the SEA analysis) is of particular interest to OEMs and suppliers. This paper employs the High Frequency Boundary Element Method (HFBEM) to simulate the scattered exterior sound field distribution due to a monopole source. It is shown that the proposed method is able to efficiently predict the spatial and frequency averaged sound pressure levels reasonably well up to 10 kHz, even at points in the near field of the vehicle body.

Simulation of Rear Glass and Body Side Vehicle Soiling by Road Sprays

Numerical simulation of aerodynamics for vehicle development is used to meet a wide range of performance targets, including aerodynamic drag for fuel efficiency, cooling flow rates, and aerodynamic lift for vehicle handling. The aerodynamic flow field can also be used to compute the advection of small particles such as water droplets, dust, dirt, sand, etc., released into the flow domain, including the effects of mass, gravity, and the forces acting on the particles by the airflow. Previous efforts in this topic have considered the water sprays ejected by rotating wheels when driving on a wet road. The road spray carries dirt particles and can obscure the side and rear glazing. In this study, road sprays are considered in which the effects of additional water droplets resulting from splashing and dripping of particles from the wheel house and rear under body are added to help understand the patterns of dirt film accumulation on the side glass and rear glass.

Simulation of Cooling Airflow under Different Driving Conditions

Presented are simulations of cooling airflow and external aerodynamics over Land Rover LR3 and Ford Mondeo cars under several driving conditions. The simulations include details of the external flow field together with the flow in the under-hood and underbody areas. Shown is the comparison between the predicted and measured coolant inlet temperature in the radiator, drag and lift coefficients, temperature distribution on the radiator front face, and wake total pressure distribution. Very good agreement is observed. In addition, shown is the complex evolution of the temperature field in the idle case with strong under-hood recirculation. It is shown that the presented Lattice-Boltzmann Method based approach can provide accurate predictions of both cooling airflow and external aerodynamics.

Robust Optimization for Real World CO2 Reduction

Ground transportation industry contributes to about 14% of the global CO2 emissions. Therefore, any effort in reducing global CO2 needs to include the design of cleaner and more energy efficient vehicles. Their design needs to be optimized for the real-world conditions. Using wind tunnels that can only reproduce idealized conditions quite often does not translate into real-world on-road CO2 reduction and improved energy efficiency. Several recent studies found that very rarely can the real-world environment be represented by turbulence-free conditions simulated in wind tunnels. The real-world conditions consist of both transversal flow velocity component (causing an oncoming yaw flow) as well as large-scale turbulent fluctuations, with length scales of up to many times the size of a vehicle. The study presented in this paper shows how the realistic wind affects the aerodynamics of the vehicle.

Rationale for Technology Selections in GM's PNGV Precept Concept Car Based on Systems Analysis

The CY2000 cornerstone goal of the Partnership for a New Generation of Vehicles (PNGV) is the demonstration in CY 2000 of a 5-passenger vehicle with fuel economy of up 80 mpg (3 l/100km). As a PNGV partner, GM will demonstrate a technology-demonstration concept vehicle, the Precept, having a lightweight aluminum-intensive body, hybrid-electric propulsion system and a portfolio of efficient vehicle technologies. This paper describes: 1) the strategy for the vehicle design including mass requirements, 2) the selection of dual axle application of regenerative braking and electric traction, and 3) the complementary perspective on energy management strategy. This paper outlines information developed through systems analysis that drove technology selections. The systems analyses relied on vehicle simulation models to estimate fuel economy associated with technology selections. Modeling analyses included consideration of both federal test requirements and more severe driving situations.

Prediction of Brake System Performance during Race Track/High Energy Driving Conditions with Integrated Vehicle Dynamics and Neural-Network Subsystem Models

In racetrack conditions, brake systems are subjected to extreme energy loads and energy load distributions. This can lead to very high friction surface temperatures, especially on the brake corner that operates, for a given track, with the most available traction and the highest energy loading. Individual brake corners can be stressed to the point of extreme fade and lining wear, and the resultant degradation in brake corner performance can affect the performance of the entire brake system, causing significant changes in pedal feel, brake balance, and brake lining life. It is therefore important in high performance brake system design to ensure favorable operating conditions for the selected brake corner components under the full range of conditions that the intended vehicle application will place them under. To address this task in an early design stage, it is helpful to use brake system modeling tools to analyze system performance.

Optimization of Aerodynamics and Engine Cooling Performance of a JMC Mid-Size Truck using Simulation

The engineering process in the development of commercial vehicles is facing more and more stringent emission regulations while at the same time the market demands for better performance but with lower fuel consumption and higher reliability. Respective targets require better utilization of existing or even higher engine cooling capacity and optimization of aerodynamic performance for reduced drag. In order to aid on achieving both goals, special attention should be paid on understanding both external and under hood flow structures. This paper describes an optimization study for reducing aerodynamic drag and increasing engine cooling performance conducted on a Light Truck at Jiangling Motors Corporation (JMC). The approach is using simulation based on a LBM solver coupled with a heat exchanger model. Such methodology was used to predict both aerodynamic and cooling characteristics and help highlighting potential areas for improvement.

Optimal Mount Selection with Scattered and Bundled Stiffness Rates

The optimal selection of vehicle body and powertrain mounts from “mount libraries” is one of the major undertakings to achieve optimal vehicle dynamics and N&V performance through the reuse of existing mount designs. The great challenges of the process are due to the facts that conventional optimization procedures, either through simulation or DOE, can not be used directly because the stiffness rates of the mounts are scattered and bundled. Sorting out the best through hardware tests is generally unrealistic simply due to the huge number of mount combinations. This paper presents a new approach to the optimal mount selection, and demonstrates through applications that it is efficient and reliable. This approach characterizes a mount by its effective stiffness rate and evaluates its deviation from an associated target. Continuous dummy variables are used to determine the selection targets through conventional processes for performance optimization.

Obtaining the Coupled Response of Structures from their Mass Loaded Forced Response

This paper outlines a newly developed method for predicting the coupled response of structures from their uncoupled forced responses without having to know the forces acting on such structures. It involves computing the forced response of originally uncoupled structures with several mass loadings at a potential coupling point. The response data obtained from such computations is then used to predict the coupled response. The theory for discrete linear systems is outlined in the paper and a numerical example is given to demonstrate the validity, advantages and limitations of the method. The method is primarily devised to obtain coupled response of linear dynamic systems from independent and uncoupled analytical simulations. Its application significantly decreases computation time by reducing the simulation model size and is excellent for “what if” scenarios where a large number of simulations would otherwise be necessary.

Numerical Simulation of Transient Thermal Convection of a Full Vehicle

Many critical thermal issues that occur in vehicles are uncovered only under more “thermally stressed” driving conditions that are transient in nature such as abruptly changing vehicle speed or turning off fan and engine. Therefore, for flow simulations to be useful in the vehicle design process, it is imperative that these simulations have the ability to accurately model long term transient thermal convection on full vehicles. Presented are simulations for a passenger vehicle driving at 60 kilometers per hour followed by a complete stop. The simulations were performed using a coupling between the flow and thermal solver and in the process, taking into account convection, conduction and radiation effects. Temperature predictions were made both under steady state conditions and during the key-off. Good agreement with the measurements was observed.
