Subsystem Rollover Tests for the Evaluation of ATD Kinematics and Restraints

The development of a repeatable dynamic rollover test methodology with meaningful occupant protection performance objectives has been a longstanding and unmet challenge. Numerous studies have identified the random and chaotic nature of rollover crashes, and the difficulty associated with simulating these events in a laboratory setting. Previous work addressed vehicle level testing attempting to simulate an entire rollover event but it was determined that this test methodology could not be used for development of occupant protection restraint performance objectives due to the unpredictable behavior of the vehicle during the entire rollover event. More recent efforts have focused on subsystem tests that simulate distinct phases of a rollover event, up to and including the first roof-to-ground impact.

Shudder and Frictional Characteristics Evaluation of Dual Clutch Transmission Fluids

Under the initiative of The United States Council for Automotive Research LLC (USCAR) [1], we have developed and run comprehensive friction tests of dual clutch transmission fluids (DCTFs). The focus of this study is to quantify the anti-shudder durability over a simulated oil life of 75,000 shifts. We have evaluated six DCT fluids, including 2 fluids with known field shudder performance. Six different tests were conducted using a DC motor-driven friction test machine (GK test bench): 1. Force Controlled Continuous Slip, 2. Dynamic Friction, 3. Speed controlled Acceleration-Deceleration, 4. Motor-torque controlled Acceleration-Deceleration, 5. Static Friction, and 6. Static Break-Away. The test fluids were aged (with the clutch system) on the test bench to create a realistic aging of the entire friction system simultaneously.

Self-deposited E-coating for Mg Alloys

Magnesium alloys are not corrosion resistant in many applications and they require coating protection. In this study, we developed an electroless E-coating technique for magnesium alloys and discussed a cathodic E-coating deposition mechanism for the electroless E-coating process. This coating can be formed within a few seconds by dipping a magnesium alloy (i.e., AZ91D) in an E-coat bath without applying a current or voltage. The deposited electroless coat can offer good protection to the AZ91D magnesium alloy in 5 wt% NaCl corrosive solution as well as in a phosphating bath. The most interesting finding is that the electroless coating is not sensitive to local damage. No preferential corrosion attack occurred along the scratches made on the coating.

Safety Belt Testing Apparatus

A new apparatus for testing modern safety belt systems was developed. The apparatus design, dynamic behavior and test procedure are described. A number of tests have been conducted using this apparatus. These tests allowed identification of key performance parameters of pretensioners and load limiting retractors which are relevant to occupant protection in a crash environment. Good test repeatability was observed, which allowed comparison of different safety belt designs. The apparatus may be used for better specification and verification of safety belt properties on a subsystem level as well as for the validation of CAE models of safety belts used in simulations of occupant response to crash events.

Rapid Residual Stress and Distortion Prediction in Cast Aluminum Components Using Artificial Neural Network and Part Geometry Characteristics

Heat treated cast aluminum components like engine blocks and cylinder heads can develop significant amount of residual stress and distortion particularly with water quench. To incorporate the influence of residual stress and distortion in cast aluminum product design, a rapid simulation approach has been developed based on artificial neural network and component geometry characteristics. Multilayer feed-forward artificial neural network (ANN) models were trained and verified using FEA residual stress and distortion predictions together with part geometry information such as curvature, maximum dihedral angle, topologic features including node's neighbors, as well as quench parameters like quench temperature and quench media.

Optimized Carburized Steel Fatigue Performance as Assessed with Gear and Modified Brugger Fatigue Tests

The effectiveness of three different techniques, designed to improve the bending fatigue life in comparison to conventionally processed gas-carburized 8620 steel, were evaluated with modified Brugger bending fatigue specimens and actual ring and pinion gears. The bending fatigue samples were machined from forged gear blanks from the same lot of material used for the pinion gear tests, and all processing of laboratory samples and gears was done together. Fatigue data were obtained on standard as-carburized parts and after three special processing histories: shot-peening to increase surface residual stresses; double heat treating to refined austenite grain size; and vacuum carburizing to minimize intergranular oxidation. Standard room-temperature S-N curves and endurance limits were obtained with the laboratory samples. The pinions were run as part of a complete gear set on a laboratory dynamometer and data were obtained at two imposed torque levels.

Investigation of S-N Test Data Scatter of Carburized 4320 Steel

A series of bending fatigue tests were conducted and S-N data were obtained for two groups of 4320 steel samples: (1) carburized, quenched and tempered, (2) carburized, quenched, tempered and shot peened. Shot peening improved the fatigue life and endurance limit. The S-N data exhibited large scatter, especially for carburized samples and at the high cycle life regime. Sample characterization work was performed and scatter bands were established for residual stress distributions, in addition to fracture and fatigue properties for 4320 steel. Moreover, a fatigue life analysis was performed using fracture mechanics and strain life fatigue theories. Scatter in S-N curves was established computationally by using the lower bound and upper bound in materials properties, residual stress and IGO depth in the input data. The results for fatigue life analysis, using either computational fracture mechanics or strain life theory, agreed reasonably well with the test data.

Internal Heat Exchanger Design Performance Criteria for R134a and HFO-1234yf

This paper will examine the various design and performance criteria for optimized internal heat exchanger performance as applied to R134a and HFO-1234yf systems. Factors that will be considered include pressure drop, heat transfer, length, internal surface area, the effect of oil in circulation, and how these factors impact the effectiveness of the heat exchanger. The paper describes the test facility used and test procedures applied. Furthermore, some design parameters for the internal heat exchanger will be recommended for application to each refrigerant.

Integrated Computational Materials Engineering (ICME) for Third Generation Advanced High-Strength Steel Development

This paper presents an overview of a four-year project focused on development of an integrated computational materials engineering (ICME) toolset for third generation advanced high-strength steels (3GAHSS). Following a brief look at ICME as an emerging discipline within the Materials Genome Initiative, technical tasks in the ICME project will be discussed. Specific aims of the individual tasks are multi-scale, microstructure-based material model development using state-of-the-art computational and experimental techniques, forming, toolset assembly, design optimization, integration and technical cost modeling. The integrated approach is initially illustrated using a 980MPa grade transformation induced plasticity (TRIP) steel, subject to a two-step quenching and partitioning (Q&P) heat treatment, as an example.

Impact of Texture on r-value and its Measurement in Magnesium Alloy Sheets

The impact of texture on r-value and its measurement in magnesium alloy sheets has been studied using digital image correlation and electron backscatter diffraction techniques. Two magnesium alloy sheets with distinct textures were used in the present study, namely, AZ31 with a strong basal texture and ZE21 with a randomized texture. It is well known that a conventionally processed AZ31 magnesium sheet has strong basal texture, necessitating contraction and double twinning to accommodate thinning strain. The strain distribution on the sheet surface evolves nonlinearly with strain, impacting the measured r-value. In particular, the normal approach to measuring r-value based on average strains over the gauge section leads to the erroneous conclusion that r-value increases with deformation. When the r-value is measured locally at any point inside or outside the neck, the r-value is shown to have a constant value of 3 for all strain values.

Hydrogen Embrittlement Susceptibility of Case Hardened Steel Fasteners

This work establishes the relationship between core hardness, case hardness, and case depth on susceptibility to hydrogen embrittlement of case hardened steel fasteners. Such fasteners have a high surface hardness in order to create their own threads in a mating hole, and are commonly used to attach bracketry and sheet metal in automotive applications. While case hardened fasteners have been studied previously, there are currently no processing guidelines supported by quantitative data for fastener standards. Through sustained load embrittlement testing techniques, the susceptibility of case hardened steel tapping screws to internal and environmental hydrogen embrittlement is examined. Further characterization of the fastener samples through microhardness testing, microstructure review, and fracture surface examination allows the investigation of susceptibility thresholds. It is shown that core hardness is the primary consideration for susceptibility.

Handheld Fine Water Mist Extinguisher for Spacecraft

Fine water mist has become a commercial technology for fire suppression in multiple applications. With funding from NASA, ADA Technologies, Inc. (ADA) is developing a handheld fine water mist fire extinguisher for use on manned spacecraft and in future planetary habitats. This design employs only water and nitrogen as suppression agents to allow local refill and reuse. The prototype design incorporates features to generate a uniform fine water mist regardless of the direction of the gravitational vector or lack of gravity altogether. The system has been proven to extinguish open fires and hidden fire scenarios in tests conducted at the Colorado School of Mines (CSM). This design can be deployed as a portable extinguisher or as an automated system for local fire protection in instrument racks or storage spaces. Continued development will result in prototype hardware suitable for use on future manned spacecraft.

Fatigue Life Prediction of Friction Stir Linear Welds for Magnesium Alloys

Friction stir linear welding (FSLW) is widely used in joining lightweight materials including aluminum alloys and magnesium alloys. However, fatigue life prediction method for FSLW is not well developed yet for vehicle structure applications. This paper is tried to use two different methods for the prediction of fatigue life of FSLW in vehicle structures. FSLW is represented with 2-D shell elements for the structural stress approach and is represented with TIE contact for the maximum principal stress approach in finite element (FE) models. S-N curves were developed from coupon specimen test results for both the approaches. These S-N curves were used to predict fatigue life of FSLW of a front shock tower structure that was constructed by joining AM60 to AZ31 and AM60 to AM30. The fatigue life prediction results were then correlated with test results of the front shock tower structures.

Expanding the Experimental Capabilities of the Ignition Quality Tester for Autoigniting Fuels

This paper reports the development of new fuel ignition quality and combustion experiments performed using the Ignition Quality Tester (IQT). Prior SAE papers (961182, 971636, 1999-01-3591, and 2001-01-3527) documented the development of the IQT constant volume combustion chamber experimental apparatus to measure ignition qualities of diesel-type fuels. The ASTM International test method D6890 was developed around the IQT device to allow the rapid determination of derived cetane number (DCN). Interest in chemical kinetic models for the ignition of diesel and biodiesel model compounds is increasing to support the development of advanced engines and fuels. However, rigorous experimental validation of these kinetic models has been limited for a variety of reasons. Shock tubes and rapid compression machines are typically limited to premixed gas-phase studies, for example.

Effects of Chemical Composition, Heat Treatment, and Microstructure in Splittable Forged Steel Connecting Rods

Fracture split forged steel connecting rods are utilized in many new high performance automotive engines to increase durability. Higher strength levels are needed as the power density increases. Fracture splitting without plastic deformation is necessary for manufacturability. Metallurgical design is a key for achieving the required performance levels. Several medium carbon steels containing 0.07 wt pct P, 0.06 wt pct S and various amounts of Mn, Si, V, and N were produced by vacuum induction melting laboratory heats and hot working the cast ingots into plates. The plates were cooled at varying rates to simulate typical cooling methods after forging. Microstructures were generally ferrite and pearlite as evaluated by light optical and scanning electron microscopy. Mechanical properties were determined by standard tensile tests, high strain rate notched tensile tests, and Charpy V-notch impact tests to assess “splittability”.

Effect of Sulfur on Microstructure and Properties of Medium-Carbon Microalloyed Bar Steels

Three heats of 0.40% carbon microalloyed steel, containing either 0.03 % or 0.10% sulfur, and with and without a 0.09% vanadium addition, were subjected to metallographic analysis and mechanical property testing. Bars were heated to austenitizing temperatures, between 1000°C and 1300°C. Significant amounts of intragranular ferrite, which has been associated with improved toughness, formed only in specimens containing vanadium and high sulfur which were austenitized above 1100°C. The balance of the microstructure consisted of ferrite which formed at prior austenite grain boundaries and large amounts of pearlite. High densities of manganese sulfide particles in the steels with high sulfur content effectively retarded austenite grain growth. The formation of significant amounts of intragranular ferrite decreased mean free ferrite spacing, effectively refined the pearlite structure, and lowered the Charpy V-notch impact transition temperature.

Effect of Prior Austenite Grain Size on Impact Toughness of Press Hardened Steel

Impact toughness (or resistance to fracture) is a key material property for press hardened steel used in construction of the safety-critical elements of automotive body structures. Prior austenite grain size, as primarily controlled by the incoming microstructure and austenitization process, is a key microstructural feature that influences the impact toughness of press hardened steel. In this paper, a special Charpy V-notch impact test is developed to quantify the impact toughness of press hardened steel sheets with various prior austenite grain sizes, by stacking a number of thin sheets via mechanical riveting. Both the ductile-to-brittle transition temperature and upper shelf energy are analyzed in an effort to establish a correlation between impact toughness and prior austenite grain size. Within tested conditions, impact performance shows only a slight decrease as the prior austenitic grain size increases from 18 to 38 microns.

Effect of Pre-treatment on Corrosion Performance of AZ31B Magnesium Alloy Panel

AZ31B Mg sheet is being considered for automotive applications. This study investigates the effect of pre-treatments, such as heat-treatments and surface treatments, on the corrosion performance of AZ31B sheet, with a goal of learning which pre-treatment can improve corrosion resistance of the sheet material in production. It is found that the heat-treatment and oxidation during a warm and hot forming (WHF) process will not deteriorate the corrosion performance of the AZ31B sheet; polishing and acid etching can clean the surface and significantly increase the corrosion resistance, but corrosion can be accelerated by sandblasting which contaminates the surface. The change in corrosion performance can be associated with surface cleaning or contamination of the sheet by these pre-treatments. Furthermore, the influence of a pre-treatment on the uncoated AZ31B sheet may affect its corrosion behavior after coating.

Effect of High Levels of Boost and Recirculated Exhaust Gas on Diesel Combustion Characteristics at Part Load

Future diesel combustion systems may operate with significantly higher levels of boost and EGR than used with present systems. The potential benefits of higher boost and EGR were studied experimentally in a single-cylinder diesel engine with capability to adjust these parameters independently. The objective was to study the intake and exhaust conditions with a more optimum combustion phasing to minimize fuel consumption while maintaining proper constraints on emissions and combustion noise. The engine was tested at four part-load operating points using a Design of Experiments (DOE) approach. Two of the operating points correspond to low-speed and low-load conditions relevant for the New European Driving Cycle (NEDC). The other two points focus on medium load conditions representative of the World-wide harmonized Light-duty Test Procedures (WLTP).

Combined Synchrotron X-Ray Diffraction and Digital Image Correlation Technique for Measurement of Austenite Transformation with Strain in TRIP-Assisted Steels

The strain-induced diffusionless shear transformation of retained austenite to martensite during straining of transformation induced plasticity (TRIP) assisted steels increases strain hardening and delays necking and fracture leading to exceptional ductility and strength, which are attractive for automotive applications. A novel technique that provides the retained austenite volume fraction variation with strain with improved precision is presented. Digital images of the gauge section of tensile specimens were first recorded up to selected plastic strains with a stereo digital image correlation (DIC) system. The austenite volume fraction was measured by synchrotron X-ray diffraction from small squares cut from the gage section. Strain fields in the squares were then computed by localizing the strain measurement to the corresponding region of a given square during DIC post-processing of the images recorded during tensile testing.
